Design of an electrochemical micromachining machine
Electrochemical micromachining (μECM) is a non-conventional machining process based on the phenomenon of electrolysis. μECM became an attractive area of research due to the fact that this process does not create any defective layer after machining and that there is a growing demand for better surface integrity on different micro applications including microfluidics systems, stress-free drilled holes in automotive and aerospace manufacturing with complex shapes, etc. This work presents the design of a next generation μECM machine for the automotive, aerospace, medical and metrology sectors. It has three axes of motion (X, Y, Z) and a spindle allowing the tool-electrode to rotate during machining. The linear slides for each axis use air bearings with linear DC brushless motors and 2-nm resolution encoders for ultra precise motion. The control system is based on the Power PMAC motion controller from Delta Tau. The electrolyte tank is located at the rear of the machine and allows the electrolyte to be changed quickly. This machine features two process control algorithms: fuzzy logic control and adaptive feed rate. A self-developed pulse generator has been mounted and interfaced with the machine and a wire ECM grinding device has been added. The pulse generator has the possibility to reverse the pulse polarity for on-line tool fabrication.The research reported in this paper is supported by the European Commission within the project “Minimizing Defects in Micro-Manufacturing Applications (MIDEMMA)” (FP7-2011-NMPICT- FoF-285614)
State of the Art of Laser Hardening and Cladding
In this paper an overview is given about laser surface modification processes, which are developed especially with the aim of hardness improvement for an enhanced fatigue and wear behaviour. The processes can be divided into such with and without filler material and in solid-state and melting processes. Actual work on shock hardening, transformation hardening, remelting, alloying and cladding is reviewed, where the main focus was on scientific work from the 21st century
Closed-loop control of product properties in metal forming
Metal forming processes operate in conditions of uncertainty due to parameter variation and imperfect understanding. This uncertainty leads to a degradation of product properties from customer specifications, which can be reduced by the use of closed-loop control. A framework of analysis is presented for understanding closed-loop control in metal forming, allowing an assessment of current and future developments in actuators, sensors and models. This process requires maintaining a small gap - the interelectrode gap (IEG) - between the anode (workpiece) and the cathode (tool-electrode)
in order to achieve acceptable machining results (i.e. accuracy, high aspect ratio with appropriate material removal rate and efficiency). This work presents the design of a next generation μECM machine for the automotive, aerospace, medical and metrology sectors. It has 3 axes of motion (X, Y and Z) and a spindle

machine and allows the electrolyte to be changed quickly. A pulse power supply unit (PSU) and a special control algorithm have been implemented. The pulse power supply provides not only ultra-short pulses (50ns), but also plus and minus biases as well as a polarity switching functionality. It fulfils the requirements of tool
preparation with reversed ECM on the machine. Moreover, the PSU is equipped with an ultrafast over current protection which prevents the tool-electrode from being damaged in case of short-circuits.
Two different process control algorithms were made: one is fuzzy logic based and the other
is adapting the feed rate according to the position and time at which short-circuits were
detected. The developed machine is capable of drilling micro holes in hard-to-machine materials but
also machine micro-styli and micro-needles for the metrology (micro CMM) and medical
sectors. This work also presents drilling trials performed with the machine with an orbiting
tool. Machining experiments were also carried out using electrolytes made of a combination
of HCl and NaNO aqueous solutions. The developed machine was used to fabricate micro tools out of 170μm WC-Co alloy shafts via micro electrochemical turning and drill deep holes via μECM in disks made of 18NiCr6 alloy. Results suggest that this process can be used for industrial applications for hard-to-machine
materials. The author also suggests that the developed machine can be used to manufacture
micro-probes and micro-tools for metrology and micro-manufacturing purposes.Brunel University European Commissio
Mamadani's Fuzzy Inference eMathTeacher: a Tutorial for Active Learning
An eMathTeacher is an eLearning on–line self–assessment tool that helps users to active learning math concepts and algorithms by themselves, correcting their mistakes and providing them with clues to find the right solution. This paper introduces an example of a new concept on Computer Aided Instruction (CAI) resources, i.e. a tutorial designed under eMathTeacher philosophy for active eLearning Mamdani’s Direct Method, and presents a brief survey on available CAI resources discussing what their influence over students’ behaviour is. It also describes the minimum and complementary requirements an eLearning tool must fulfil to be considered an eMathTeacher as well as the main contributions of this kind of tutorials to the learning processes. Needless to say that, such features as interactivity, visualization and simplicity turn these tools into great value pedagogical instruments
To develop an efficient variable speed compressor motor system
This research presents a proposed new method of improving the energy efficiency of a Variable Speed Drive (VSD) for induction motors. The principles of VSD are reviewed with emphasis on the efficiency and power losses associated with the operation of the variable speed compressor motor drive, particularly at low speed operation.The efficiency of induction motor when operated at rated speed and load torque
is high. However at low load operation, application of the induction motor at rated flux will cause the iron losses to increase excessively, hence its efficiency will reduce
dramatically. To improve this efficiency, it is essential to obtain the flux level that minimizes the total motor losses. This technique is known as an efficiency or energy
optimization control method. In practice, typical of the compressor load does not require high dynamic response, therefore improvement of the efficiency optimization
control that is proposed in this research is based on scalar control model.In this research, development of a new neural network controller for efficiency optimization control is proposed. The controller is designed to generate both voltage and frequency reference signals imultaneously. To achieve a robust controller from variation of motor parameters, a real-time or on-line learning algorithm based on a second order optimization Levenberg-Marquardt is employed. The simulation of the proposed controller for variable speed compressor is presented. The results obtained
clearly show that the efficiency at low speed is significant increased. Besides that the speed of the motor can be maintained. Furthermore, the controller is also robust to the motor parameters variation. The simulation results are also verified by experiment
Quantum Algorithm of Imperfect KB Self-organization Pt I: Smart Control-Information-Thermodynamic Bounds
The quantum self-organization algorithm model of wise knowledge base design for intelligent fuzzy controllers with required robust level considered. Background of the model is a new model of quantum inference based on quantum genetic algorithm. Quantum genetic algorithm applied on line for the quantum correlation’s type searching between unknown solutions in quantum superposition of imperfect knowledge bases of intelligent controllers designed on soft computing. Disturbance conditions of analytical information-thermodynamic trade-off interrelations between main control quality measures (as new design laws) discussed in Part I. The smart control design with guaranteed achievement of these tradeoff interrelations is main goal for quantum self-organization algorithm of imperfect KB. Sophisticated synergetic quantum information effect in Part I (autonomous robot in unpredicted control situations) and II (swarm robots with imperfect KB exchanging between “master - slaves”) introduced: a new robust smart controller on line designed from responses on unpredicted control situations of any imperfect KB applying quantum hidden information extracted from quantum correlation. Within the toolkit of classical intelligent control, the achievement of the similar synergetic information effect is impossible.
