    Latest Developments in Industrial Hybrid Machine Tools that Combine Additive and Subtractive Operations

    Hybrid machine tools combining additive and subtractive processes have arisen as a solution to increasing manufacture requirements, boosting the potentials of both technologies, while compensating and minimizing their limitations. Nevertheless, the idea of hybrid machines is relatively new and there is a notable lack of knowledge about the implications arisen from their in-practice use. Therefore, the main goal of the present paper is to fill the existing gap, giving an insight into the current advancements and pending tasks of hybrid machines both from an academic and industrial perspective. To that end, the technical-economical potentials and challenges emerging from their use are identified and critically discussed. In addition, the current situation and future perspectives of hybrid machines from the point of view of process planning, monitoring, and inspection are analyzed. On the one hand, it is found that hybrid machines enable a more efficient use of the resources available, as well as the production of previously unattainable complex parts.     Toolpaths Programming in an Intelligent Step-NC Manufacturing Context

    The current language for CNC programming is G-code which dates from the beginning of the eighties with the norm ISO 6983. With the new technologies, G-code becomes obsolete. It presents drawbacks that create a rupture in the numerical chain at the manufacturing step. A new standard, STEP-NC, aims to overtake these lacks. A STEP-NC file includes all the information for manufacturing, as geometry description of the entities, workplan, machining strategies, tools, etc. For rough pocket milling, the ISO norms propose different kind of classical strategies as bidirectional, parallel or spiral contour, etc. This paper describes a new way of toolpath programming by the repetition of a pattern all along a guide curve. It presents several advantages as building fastness and easiness. The integration of pattern strategies in STEP-NC standard is an other step for the development of these strategies but also for the enrichment of STEP-NC possibilities. A complete STEP-NC numerical chain was built, integrating these pattern strategies. The implementation of this approach of building pattern strategies was made by the development of tools for the complete manufacturing cycle, from the CAD file to the machined part. Several application cases were experimented on machine tool to validate this approach and the efficiency of the developped tools

    Micro-manufacturing : research, technology outcomes and development issues

    Besides continuing effort in developing MEMS-based manufacturing techniques, latest effort in Micro-manufacturing is also in Non-MEMS-based manufacturing. Research and technological development (RTD) in this field is encouraged by the increased demand on micro-components as well as promised development in the scaling down of the traditional macro-manufacturing processes for micro-length-scale manufacturing. This paper highlights some EU funded research activities in micro/nano-manufacturing, and gives examples of the latest development in micro-manufacturing methods/techniques, process chains, hybrid-processes, manufacturing equipment and supporting technologies/device, etc., which is followed by a summary of the achievements of the EU MASMICRO project. Finally, concluding remarks are given, which raise several issues concerning further development in micro-manufacturing

    High-accuracy three-dimensional miniature components and microstructures are increasingly in demand in the sector of electro-optics, automotive, biotechnology, aerospace and information-technology industries. A rational approach to mechanical micro machining is to develop ultra-precision machines with small footprints. In part 1 of this two-part paper, the-state-of-the-art of ultra-precision machines with micro-machining capability is critically reviewed. The design considerations and specifications of a five-axis ultra-precision micro-milling machine—UltraMill—are discussed. Three prioritised design issues: motion accuracy, dynamic stiffness and thermal stability, formulate the holistic design approach for UltraMill. This approach has been applied to the development of key machine components and their integration so as to achieve high accuracy and nanometer surface finish

    A Review of State-of-the-Art Large Sized Foam Cutting Rapid Prototyping and Manufacturing Technologies.

    Purpose – Current additive rapid prototyping (RP) technologies fail to efficiently produce objects greater than 0.5?m3 due to restrictions in build size, build time and cost. A need exists to develop RP and manufacturing technologies capable of producing large objects in a rapid manner directly from computer-aided design data. Foam cutting RP is a relatively new technology capable of producing large complex objects using inexpensive materials. The purpose of this paper is to describe nine such technologies that have been developed or are currently being developed at institutions around the world. The relative merits of each system are discussed. Recommendations are given with the aim of enhancing the performance of existing and future foam cutting RP systems. Design/methodology/approach – The review is based on an extensive literature review covering academic publications, company documents and web site information. Findings – The paper provides insights into the different machine configurations and cutting strategies. The most successful machines and cutting strategies are identified. Research limitations/implications – Most of the foam cutting RP systems described have not been developed to the commercial level, thus a benchmark study directly comparing the nine systems was not possible. Originality/value – This paper provides the first overview of foam cutting RP technology, a field which is over a decade old. The information contained in this paper will help improve future developments in foam cutting RP systems

    Design of an electrochemical micromachining machine

    Electrochemical micromachining (ÎŒECM) is a non-conventional machining process based on the phenomenon of electrolysis. ÎŒECM became an attractive area of research due to the fact that this process does not create any defective layer after machining and that there is a growing demand for better surface integrity on different micro applications including microfluidics systems, stress-free drilled holes in automotive and aerospace manufacturing with complex shapes, etc. This work presents the design of a next generation ÎŒECM machine for the automotive, aerospace, medical and metrology sectors. It has three axes of motion (X, Y, Z) and a spindle allowing the tool-electrode to rotate during machining. The linear slides for each axis use air bearings with linear DC brushless motors and 2-nm resolution encoders for ultra precise motion. The control system is based on the Power PMAC motion controller from Delta Tau. The electrolyte tank is located at the rear of the machine and allows the electrolyte to be changed quickly. This machine features two process control algorithms: fuzzy logic control and adaptive feed rate. A self-developed pulse generator has been mounted and interfaced with the machine and a wire ECM grinding device has been added. The pulse generator has the possibility to reverse the pulse polarity for on-line tool fabrication.The research reported in this paper is supported by the European Commission within the project “Minimizing Defects in Micro-Manufacturing Applications (MIDEMMA)” (FP7-2011-NMPICT- FoF-285614)

    Reactive Atom Plasma (RAP) figuring machine for meter class optical surfaces

    A new surface figuring machine called Helios 1200 is presented in this paper. It is designed for the figuring of meter sized optical surfaces with form accuracy correction capability better than 20 nm rms within a reduced number of iterations. Unlike other large figuring facilities using energy beams, Helios 1200 operates a plasma torch at atmospheric pressure, offers a high material removal rate, and a relatively low running cost. This facility is ideal to process large optical components, lightweight optics, silicon based and difficult to machine materials, aspheric, and free form surfaces. Also, the surfaces processed by the reactive atom plasma (RAP) are easy to fine polish through hand conventional sub-aperture polishing techniques. These unique combined features lead to a new capability for the fabrication of optical components opening up novel design possibilities for optical engineers. The key technical features of this large RAP machine are fast figuring capabilities, non-contact material removal tool, the use of a near Gaussian footprint energy beam, and a proven tool path strategy for the management of the heat transfer. Helios 1200 complies with the European machine safety standard and can be used with different types of reactive gases using either fluorine or chlorine compounds. In this paper, first the need for large optical component is discussed. Then, the RAP facility is described: radio frequency R.F generator, plasma torch, and 3 axis computer numerically controlled motion system. Both the machine design and the performance of the RAP tool is assessed under specific production conditions and in the context of meter class mirror and lens fabrication

    A framework for green manufacturing practicies in small and medium enterprises in Malaysia

    Green Manufacturing Practices (GrMP) is a term used to describe manufacturing practices that do not harm the environment during any part of the manufacturing process. It emphasizes the use of processes that do not pollute the environment or harm consumers, employees, or other members of the community. Small and medium enterprises (SMEs) are moving toward sustainable alternatives through GrMP method. It stresses on critical factors such as organisational style, eco-knowledge, business environment, society influences, supply chain management and technology network. Large size industries are more compelled to do so compared to SMEs due to the fact that they are more influential with better organizational management and good financial stability compared to SMEs. However, SMEs are trying to adapt GrMP as a mandatory process, but lack of proper framework which guide them for implementation. Therefore, this study developes the framework of GrMP for local SMEs. The study involves enablers and barriers in implementing GrMP from previous literatures. This work formulate a framework based on relationship between criticals factors with enablers and barriers. 59 of respondents from local industries in Malaysia were selected as respondents based on six of critical factors divided into two parts which are enablers and barriers. The questionnaire are designed based on this. Survey were evaluated by using Statistical Package for the Social Sciences (SPSS) version 23, in terms of correlation, reliability, central tendency and variability testing. The finding on this study in the term of framework will help SMEs to implementing GrMP. Framework formulate relates the critical factors from previous literature and enablers and barriers from survey based on perception of industries expert. GrMP for SMEs are the first step of environmental awareness and ecological responsibilties

    Design of ultraprecision machine tools with application to manufacturing of miniature and micro components

    Currently the underlying necessities for predictability, producibility and productivity remain big issues in ultraprecision machining of miniature/microproducts. The demand on rapid and economic fabrication of miniature/microproducts with complex shapes has also made new challenges for ultraprecision machine tool design. In this paper the design for an ultraprecision machine tool is introduced by describing its key machine elements and machine tool design procedures. The focus is on the review and assessment of the state-of-the-art ultraprecision machining tools. It also illustrates the application promise of miniature/microproducts.
