    Advancement in robot programming with specific reference to graphical methods

    This research study is concerned with the derivation of advanced robot programming methods. The methods include the use of proprietary simulation modelling and design software tools for the off-line programming of industrial robots. The study has involved the generation of integration software to facilitate the co-operative operation of these software tools. The three major researcli'themes7of "ease of usage", calibration and the integration of product design data have been followed to advance robot programming. The "ease of usage" is concerned with enhancements in the man-machine interface for robo t simulation systems in terms of computer assisted solid modelling and computer assisted task generation. Robot simulation models represent an idealised situation, and any off-line robot programs generated from'them may contain'discrepancies which could seriously effect thq programs' performance; Calibration techniques have therefore been investigated as 'a method of overcoming discrepancies between the simulation model and the real world. At the present time, most computer aided design systems operate as isolated islands of computer technology, whereas their product databases should be used to support decision making processes and ultimately facilitate the generation of machine programs. Thus the integration of product design data has been studied as an important step towards truly computer integrated manufacturing. The functionality of the three areas of study have been generalised and form the basis for recommended enhancements to future robot programming systems

    Automated NDT inspection for large and complex geometries of composite materials

    Large components with complex geometries, made of composite materials, have become very common in modern structures. To cope with future demand projections, it is necessary to overcome the current non-destructive testing (NDT) bottlenecks encountered during the inspection phase of manufacture. This thesis investigates several aspects of the introduction of automation within the inspection process of complex parts. The use of six-axis robots for product inspection and non-destructive testing systems is the central investigation of this thesis. The challenges embraced by the research include the development of a novel controlling approach for robotic manipulators and of novel path-planning strategies. The integration of robot manipulators and NDT data acquisition instruments is optimized. An effective and reliable way to encode the NDT data through the interpolated robot feedback positions is implemented. The viability of the new external control method is evaluated experimentally. The observed maximum position and orientation errors are respectively within 2mm and within 1 degree, over an operating envelope of 3m³. A new software toolbox (RoboNDT), aimed at NDT technicians, has been developed during this work. RoboNDT is intended to transform the robot path-planning problem into an easy step of the inspection process. The software incorporates the novel path-planning algorithms developed during this research and is shaped to overcome practical limitations of current OLP software. The software has been experimentally validated using scans on real high value aerospace components. RoboNDT delivers tool-path errors that are lower than the errors given by commercial off-line path-planning software. For example the variability of the standoff is within 10 mm for the tool-paths created with the commercial software and within 4.5 mm for the RoboNDT tool-paths, over a scanned area of 1.6m². The output of this research was used to support a 3-year industrial project, called IntACom and led by TWI on behalf of major aerospace sponsors. The result is a demonstrator system, currently in use at TWI Technology Centre, which is capable of inspecting complex geometries with high throughput. The IntACom system can scan real components 2.8 times faster than traditional 3-DoF scanners deploying phased-array inspection and 6.7 times faster than commercial gantry systems deploying traditional single-element inspection.Large components with complex geometries, made of composite materials, have become very common in modern structures.     Acquisition and reconstruction of 3D objects for robotic machining

    With the evolution of the techniques of acquisition of Three-Dimensional (3D) image it became possible to apply these in more and more areas, as well as to be used for research and hobbyists due to the appearance of low cost 3D scanners. Among the application of 3D acquisitions is the reconstruction of objects, which allows for example to redo or remodel an existing object that is no longer on the market. Another rise tech is industrial robot, that is highly present in the industry and can perform several tasks, even machining activities, and can be applied in more than one type of operation. The purpose of this work is to acquire a 3D scene with low-cost scanners and use this acquisition to create the tool path for roughing a workpiece, using an industrial robot for this machining task. For the acquisition, the Skanect software was used, which had satisfactory results for the work, and the exported file of the acquisition was worked on the MeshLab and Meshmixer software, which were used to obtain only the interest part for the milling process. With the defined work object, it was applied in Computer Aided Manufacturing (CAM) software, Fusion 360, to generate the tool path for thinning in G-code, which was converted by the RoboDK software to robot code, and this also allowed to make simulation of the machining with the desired robot. With the simulation taking place as expected, it was implemented in practice, performing the 3D acquisition machining, thus being able to verify the machining technique used. Furthermore, with the results of acquire, generation of toolpath and machining, was possible to validate the proposed solution and reach a conclusion of possible improvements for this project.Com a evolução das técnicas de aquisição de imagem 3D tornou-se possível aplicá-las em cada vez mais áreas, bem como serem utilizadas por pesquisadores e amadores devido ao surgimento de scanners 3D de baixo custo. Entre as aplicações de aquisições 3D está a reconstrução de objetos, o que permite, por exemplo, refazer ou remodelar um objeto existente que não está mais no mercado. Outra tecnologia em ascensão é o robô industrial, que está muito presente na indústria e pode realizar diversas tarefas, até mesmo atividades de fabrico, e ser aplicado em mais de um tipo de operação. O objetivo deste trabalho é adquirir uma cena 3D com scanners de baixo custo e utilizar esta aquisição para criar o caminho da ferramenta para o desbaste de uma peça, utilizando um robô industrial nesta tarefa de usinagem. Para a aquisição foi utilizado o software Skanect, que obteve resultados satisfatórios para o trabalho, e o arquivo exportado da aquisição foi trabalhado nos softwares MeshLab e Meshmixer, os quais foram utilizados para obter apenas a parte de interesse para o processo de fresagem. Com o objeto de trabalho defino, este foi aplicado em software CAM, Fusion 360, para gerar o caminho de ferramentas para o desbaste em G-code, o qual foi convertido pelo Software RoboDK para código de rôbo, e este também permitiu fazer simulação da maquinação com o rôbo pretendido. Com a simulação ocorrendo de acordo com o esperado, esta foi implementada em prática, realizando a maquinação da aquisição 3D, assim podendo verificar a técnica de maquinação utilizada. Além disso com os resultados de aquisição, geração de toolpath e maquinação, foi possível validar a solução proposta e chegar a uma conclusão de possíveis melhorias para este projeto

    Multi-scale metrology for automated non-destructive testing systems

    This thesis was previously held under moratorium from 5/05/2020 to 5/05/2022The use of lightweight composite structures in the aerospace industry is now commonplace. Unlike conventional materials, these parts can be moulded into complex aerodynamic shapes, which are diffcult to inspect rapidly using conventional Non-Destructive Testing (NDT) techniques. Industrial robots provide a means of automating the inspection process due to their high dexterity and improved path planning methods. This thesis concerns using industrial robots as a method for assessing the quality of components with complex geometries. The focus of the investigations in this thesis is on improving the overall system performance through the use of concepts from the field of metrology, specifically calibration and traceability. The use of computer vision is investigated as a way to increase automation levels by identifying a component's type and approximate position through comparison with CAD models. The challenges identified through this research include developing novel calibration techniques for optimising sensor integration, verifying system performance using laser trackers, and improving automation levels through optical sensing. The developed calibration techniques are evaluated experimentally using standard reference samples. A 70% increase in absolute accuracy was achieved in comparison to manual calibration techniques. Inspections were improved as verified by a 30% improvement in ultrasonic signal response. A new approach to automatically identify and estimate the pose of a component was developed specifically for automated NDT applications. The method uses 2D and 3D camera measurements along with CAD models to extract and match shape information. It was found that optical large volume measurements could provide suffciently high accuracy measurements to allow ultrasonic alignment methods to work, establishing a multi-scale metrology approach to increasing automation levels. A classification framework based on shape outlines extracted from images was shown to provide over 88% accuracy on a limited number of samples.The use of lightweight composite structures in the aerospace industry is now commonplace.     Adaptive Robot Framework: Providing Versatility and Autonomy to Manufacturing Robots Through FSM, Skills and Agents

    207 p.The main conclusions that can be extracted from an analysis of the current situation and future trends of the industry,in particular manufacturing plants, are the following: there is a growing need to provide customization of products, ahigh variation of production volumes and a downward trend in the availability of skilled operators due to the ageingof the population. Adapting to this new scenario is a challenge for companies, especially small and medium-sizedenterprises (SMEs) that are suffering first-hand how their specialization is turning against them.The objective of this work is to provide a tool that can serve as a basis to face these challenges in an effective way.Therefore the presented framework, thanks to its modular architecture, allows focusing on the different needs of eachparticular company and offers the possibility of scaling the system for future requirements. The presented platform isdivided into three layers, namely: interface with robot systems, the execution engine and the application developmentlayer.Taking advantage of the provided ecosystem by this framework, different modules have been developed in order toface the mentioned challenges of the industry. On the one hand, to address the need of product customization, theintegration of tools that increase the versatility of the cell are proposed. An example of such tools is skill basedprogramming. By applying this technique a process can be intuitively adapted to the variations or customizations thateach product requires. The use of skills favours the reuse and generalization of developed robot programs.Regarding the variation of the production volumes, a system which permits a greater mobility and a faster reconfigurationis necessary. If in a certain situation a line has a production peak, mechanisms for balancing the loadwith a reasonable cost are required. In this respect, the architecture allows an easy integration of different roboticsystems, actuators, sensors, etc. In addition, thanks to the developed calibration and set-up techniques, the system canbe adapted to new workspaces at an effective time/cost.With respect to the third mentioned topic, an agent-based monitoring system is proposed. This module opens up amultitude of possibilities for the integration of auxiliary modules of protection and security for collaboration andinteraction between people and robots, something that will be necessary in the not so distant future.For demonstrating the advantages and adaptability improvement of the developed framework, a series of real usecases have been presented.     A unified robotic kinematic simulation interface.

    Robotic controller and application programming have evolved along with the application of computer technologies. A PC-based, open architecture controller, off-line programming and simulation system integrated in one-box solution presents the latest advancement in robotics. Open architecture controllers have been proven essential for all aspects of reconfiguration in future manufacturing systems. A Unified Reconfigurable Open Control Architecture (UROCA) research project is under way within the Intelligent Manufacturing Systems (IMS) Centre at the University of Windsor. Applications are for industrial robotic, CNC, and automotive control systems. The UROCA proposed architecture is a reconfigurable system that takes the advantages of different control structure types, thereby integrating them in a way to enhance the controller architecture design.     A semi-automatic task oriented system structure has been developed and tested on an arc welding application. In normal industrial robot programming, the path is created and the process is based upon the decided path. Here a process-oriented method is proposed instead. It is natural to focus on the process, since the path is in reality a result of process needs. Another benefit of choosing process focus, is that it automatically leads us into task oriented thoughts, which in turn can be split in sub-tasks, one for each part of the process with similar process-characteristics. By carefully choosing and encapsulating the information needed to execute a sub-task, this component can be re-used whenever the actual subtask occurs. By using virtual sensors and generic interfaces to robots and sensors, applications built upon the system design do not change between simulation and actual shop floor runs.     Component-Level Electronic-Assembly Repair (CLEAR) System Architecture

    This document captures the system architecture for a Component-Level Electronic-Assembly Repair (CLEAR) capability needed for electronics maintenance and repair of the Constellation Program (CxP). CLEAR is intended to improve flight system supportability and reduce the mass of spares required to maintain the electronics of human rated spacecraft on long duration missions. By necessity it allows the crew to make repairs that would otherwise be performed by Earth based repair depots. Because of practical knowledge and skill limitations of small spaceflight crews they must be augmented by Earth based support crews and automated repair equipment. This system architecture covers the complete system from ground-user to flight hardware and flight crew and defines an Earth segment and a Space segment. The Earth Segment involves database management, operational planning, and remote equipment programming and validation processes. The Space Segment involves the automated diagnostic, test and repair equipment required for a complete repair process. This document defines three major subsystems including, tele-operations that links the flight hardware to ground support, highly reconfigurable diagnostics and test instruments, and a CLEAR Repair Apparatus that automates the physical repair process
