    Doctoral Thesis for PhD degree in Industrial and Systems EngineeringIntroduction: This thesis describes a methodology to combine Bayesian control chart and CBM (Condition-Based Maintenance) for developing a new integrated model. In maintenance management, it is a challenging task for decision-maker to conduct an appropriate and accurate decision. Proper and well-performed CBM models are beneficial for maintenance decision making. The integration of Bayesian control chart and CBM is considered as an intelligent model and a suitable strategy for forecasting items failures as well as allow providing an effectiveness maintenance cost. CBM models provides lower inventory costs for spare parts, reduces unplanned outage, and minimize the risk of catastrophic failure, avoiding high penalties associated with losses of production or delays, increasing availability. However, CBM models need new aspects and the integration of new type of information in maintenance modeling that can improve the results. Objective: The thesis aims to develop a new methodology based on Bayesian control chart for predicting failures of item incorporating simultaneously two types of data: key quality control measurement and equipment condition parameters. In other words, the project research questions are directed to give the lower maintenance costs for real process control. Method: The mathematical approach carried out in this study for developing an optimal Condition Based Maintenance policy included the Weibull analysis for verifying the Markov property, Delay time concept used for deterioration modeling and PSO and Monte Carlo simulation. These models are used for finding the upper control limit and the interval monitoring that minimizes the (maintenance) cost function. Result: The main contribution of this thesis is that the proposed model performs better than previous models in which the hypothesis of using simultaneously data about condition equipment parameters and quality control measurements improve the effectiveness of integrated model Bayesian control chart for Condition Based Maintenance.Introdução: Esta tese descreve uma metodologia para combinar Bayesian control chart e CBM (Condition- Based Maintenance) para desenvolver um novo modelo integrado. Na gestão da manutenção, é importante que o decisor possa tomar decisões apropriadas e corretas. Modelos CBM bem concebidos serão muito benéficos nas tomadas de decisão sobre manutenção. A integração dos gráficos de controlo Bayesian e CBM é considerada um modelo inteligente e uma estratégica adequada para prever as falhas de componentes bem como produzir um controlo de custos de manutenção. Os modelos CBM conseguem definir custos de inventário mais baixos para as partes de substituição, reduzem interrupções não planeadas e minimizam o risco de falhas catastróficas, evitando elevadas penalizações associadas a perdas de produção ou atrasos, aumentando a disponibilidade. Contudo, os modelos CBM precisam de alterações e a integração de novos tipos de informação na modelação de manutenção que permitam melhorar os resultados.Objetivos: Esta tese pretende desenvolver uma nova metodologia baseada Bayesian control chart para prever as falhas de partes, incorporando dois tipos de dados: medições-chave de controlo de qualidade e parâmetros de condição do equipamento. Por outras palavras, as questões de investigação são direcionadas para diminuir custos de manutenção no processo de controlo.Métodos: Os modelos matemáticos implementados neste estudo para desenvolver uma política ótima de CBM incluíram a análise de Weibull para verificação da propriedade de Markov, conceito de atraso de tempo para a modelação da deterioração, PSO e simulação de Monte Carlo. Estes modelos são usados para encontrar o limite superior de controlo e o intervalo de monotorização para minimizar a função de custos de manutenção.Resultados: A principal contribuição desta tese é que o modelo proposto melhora os resultados dos modelos anteriores, baseando-se na hipótese de que, usando simultaneamente dados dos parâmetros dos equipamentos e medições de controlo de qualidade.     Optimum Allocation of Inspection Stations in Multistage Manufacturing Processes by Using Max-Min Ant System

    In multistage manufacturing processes it is common to locate inspection stations after some or all of the processing workstations. The purpose of the inspection is to reduce the total manufacturing cost, resulted from unidentified defective items being processed unnecessarily through subsequent manufacturing operations. This total cost is the sum of the costs of production, inspection and failures (during production and after shipment). Introducing inspection stations into a serial multistage manufacturing process, although constituting an additional cost, is expected to be a profitable course of action. Specifically, at some positions the associated inspection costs will be recovered from the benefits realised through the detection of defective items, before wasting additional cost by continuing to process them. In this research, a novel general cost modelling for allocating a limited number of inspection stations in serial multistage manufacturing processes is formulated. In allocation of inspection station (AOIS) problem, as the number of workstations increases, the number of inspection station allocation possibilities increases exponentially. To identify the appropriate approach for the AOIS problem, different optimisation methods are investigated. The MAX-MIN Ant System (MMAS) algorithm is proposed as a novel approach to explore AOIS in serial multistage manufacturing processes. MMAS is an ant colony optimisation algorithm that was designed originally to begin an explorative search phase and, subsequently, to make a slow transition to the intensive exploitation of the best solutions found during the search, by allowing only one ant to update the pheromone trails. Two novel heuristics information for the MMAS algorithm are created. The heuristic information for the MMAS algorithm is exploited as a novel means to guide ants to build reasonably good solutions from the very beginning of the search. To improve the performance of the MMAS algorithm, six local search methods which are well-known and suitable for the AOIS problem are used. Selecting relevant parameter values for the MMAS algorithm can have a great impact on the algorithm’s performance. As a result, a method for tuning the most influential parameter values for the MMAS algorithm is developed. The contribution of this research is, for the first time, a methodology using MMAS to solve the AOIS problem in serial multistage manufacturing processes has been developed. The methodology takes into account the constraints on inspection resources, in terms of a limited number of inspection stations. As a result, the total manufacturing cost of a product can be reduced, while maintaining the quality of the product. Four numerical experiments are conducted to assess the MMAS algorithm for the AOIS problem. The performance of the MMAS algorithm is compared with a number of other methods this includes the complete enumeration method (CEM), rule of thumb, a pure random search algorithm, particle swarm optimisation, simulated annealing and genetic algorithm. The experimental results show that the effectiveness of the MMAS algorithm lies in its considerably shorter execution time and robustness. Further, in certain conditions results obtained by the MMAS algorithm are identical to the CEM. In addition, the results show that applying local search to the MMAS algorithm has significantly improved the performance of the algorithm. Also the results demonstrate that it is essential to use heuristic information with the MMAS algorithm for the AOIS problem, in order to obtain a high quality solution. It was found that the main parameters of MMAS include the pheromone trail intensity, heuristic information and evaporation of pheromone are less sensitive within the specified range as the number of workstations is significantly increased

    Maintenance Strategies Design and Assessment Using a Periodic Complexity Approach

    People become more dependent on various devices, which do deteriorate over time and their operation becomes more complex. This leads to higher unexpected failure chance, which causes inconvenience, cost, time, and even lives. Therefore, an efficient maintenance strategy that reduces complexity should be established to ensure the system performs economically as designed without interruption. In the current research, a comprehensive novel approach is developed for designing and evaluating maintenance strategies that effectively reduce complexity in a cost efficient way with maximum availability and quality. A proper maintenance strategy application needs a rigorous failure definition. A new complexity based mathematical definition of failure is introduced that is able to model all failure types. A complexity-based metric, complication rate , is introduced to measure functionality degradation and gradual failure. Maintenance reduces the system complexity by system resetting via introducing periodicity. A metric for measuring the amount of periodicity introduced by maintenance strategy is developed. Developing efficient maintenance strategies that improve system performance criteria, requires developing the mathematical relationships between maintenance and quality, availability, and cost. The first relation relating the product quality to maintenance policy is developed using the virtual age concept. The aging intensity function is then deployed to develop the relation between maintenance and availability. The relation between maintenance and cost is formulated by investigating the maintenance effect on each cost element. The final step in maintenance policy design is finding the optimum periodicity level. Two approaches are investigated; weighted sum integrated with AHP and a comfort zones approach. Comfort zones is a new developed physical programming based optimization heuristic that captures designer preferences and limitations without substantial efforts in tweaking or calculating weights. A mining truck case study is presented to explain the application of the developed maintenance design approach and compare its results to the traditional reward renewal theory. It is shown that the developed approach is more capable of designing a maintenance policy that reduces complexity and simultaneously improves some other performance measures. This research explains that considering complexity reduction in maintenance policy design improves system functionality, and it can be achieved by simple industrially applicable approach

    Asset management : integrating GIS as a decision support tool in meter management in national water and sewerage corporation

    Water meters provide the basis for generation of monthly water consumption invoices by the utility for all its customers. This makes the water meters an integral part of the utility’s asset base. However, like any asset, these meters sometimes fail to function as expected and may under register or not register any water consumption by the customers. When this happens, the revenues of the utility are at risk. The effective management of water meters by utilities needs to consider the individual risks that each meter poses to the utility in the undesirable event that such a meter fails to register consumption by the customer. A number of studies have been made by other scholars on the performance of meters, but with little or no integration of GIS as a decision support tool for their management. The different locations where these meters are installed needs to be considered in inform effective management. Materials and Methods This study integrates GIS as a decision support tool in managing the risks associated to meter failure. The risk associated to each water meter is determined as a product of the probability of meter failure and the criticality of such a meter. The probability of meter failure is estimated by a meter failure index that is computed from the age of the meter and the criticality of each meter is estimated by the average monthly volume of water dispensed by the water meter. The risk maps generated help to inform staff deployment for effective meter monitoring as well as planning for their replacement by the water utilityMany water utilities use water meters to determine the volume of water consumed by each customer. Meter criticality is estimated by the average monthly amount of water registered by each meter. The older the water meter, the more likely it is to fail and the more water that is registered on a monthly basis by the water meter, the more such a meter is critical to the utility compared to others.
