Mathematical model and agent based solution approach for the simultaneous balancing and sequencing of mixed-model parallel two-sided assembly lines

In the literature, there are many studies, which consider these two tightly interrelated problems individually. However, we integrate the model sequencing problem in the line balancing procedure to obtain a more efficient solution for the problem of Simultaneous Balancing and Sequencing of Mixed-Model Parallel Two-Sided Assembly Lines. A mathematical model is developed to present the problem and a novel agent based ant colony optimisation approach is proposed as the solution method. Different agents interact with each other to find a near optimal solution for the problem. Each ant selects a random behaviour from a predefined list of heuristics and builds a solution using this behaviour as a local search rule along with the pheromone value. Different cycle times are allowed for different two-sided lines located in parallel to each other and this yields a complex problem where different production cycles need to be considered to build a feasible solution. The performance of the proposed approach is tested through a set of test cases. Experimental results indicate that considering model sequencing problem with the line balancing problem together helps minimise line length and total number of required workstations. Also, it is found that the proposed approach outperforms other three heuristics tested
Research Trends and Outlooks in Assembly Line Balancing Problems
This paper presents the findings from the survey of articles published on the assembly line balancing problems (ALBPs) during 2014-2018. Before proceeding a comprehensive literature review, the ineffectiveness of the previous ALBP classification structures is discussed and a new classification scheme based on the layout configurations of assembly lines is subsequently proposed. The research trend in each layout of assembly lines is highlighted through the graphical presentations. The challenges in the ALBPs are also pinpointed as a technical guideline for future research works

Different from existing studies on U-shaped lines, we combine the advantages of two individual line configurations (namely parallel lines and U-shaped lines) and create an opportunity for assigning tasks to multi-line workstations located in between two adjacent U-shaped lines with the aim of maximising resource utilisation. Utilisation of crossover workstations, in which tasks from opposite areas of a same U-shaped line can be performed, is also one of the main advantages of the U-shaped lines. As in traditional U-shaped line configurations, the newly proposed line configuration also supports the utilisation of crossover workstations. An efficient heuristic algorithm is developed to find well-balanced solutions for the proposed line configurations. Test cases derived from existing studies and modified in accordance with the proposed system in this study are solved using the proposed heuristic algorithm. The comparison of results obtained when the lines are balanced independently and when the lines are balanced together (in parallel to each other) clearly indicates that the parallelisation of U-shaped lines helps decrease the need for workforce significantly.Balikesir UniversityTurkish Council of Higher Educatio
Balancing and Sequencing of Mixed Model Assembly Lines
Assembly lines are cost efficient production systems that mass produce identical products. Due to customer demand, manufacturers use mixed model assembly lines to produce customized products that are not identical. To stay efficient, management decisions for the line such as number of workers and assembly task assignment to stations need to be optimized to increase throughput and decrease cost. In each station, the work to be done depends on the exact product configuration, and is not consistent across all products. In this dissertation, a mixed model line balancing integer program (IP) that considers parallel workers, zoning, task assignment, and ergonomic constraints with the objective of minimizing the number of workers is proposed. Upon observing the limitation of the IP, a Constraint Programming (CP) model that is based on CPLEX CP Optimizer is developed to solve larger assembly line balancing problems. Data from an automotive OEM are used to assess the performance of both the MIP and CP models. Using the OEM data, we show that the CP model outperforms the IP model for bigger problems. A sensitivity analysis is done to assess the cost of enforcing some of the constraint on the computation complexity and the amount of violations to these constraints once they are disabled. Results show that some of the constraints are helpful in reducing the computation time. Specifically, the assignment constraints in which decision variables are fixed or bounded result in a smaller search space. Finally, since the line balance for mixed model is based on task duration averages, we propose a mixed model sequencing model that minimize the number of overload situation that might occur due to variability in tasks times by providing an optimal production sequence. We consider the skip-policy to manage overload situations and allow interactions between stations via workers swimming. An IP model formulation is proposed and a GRASP solution heuristic is developed to solve the problem. Data from the literature are used to assess the performance of the developed heuristic and to show the benefit of swimming in reducing work overload situations
A mathematical model and artificial bee colony algorithm for the lexicographic bottleneck mixed-model assembly line balancing problem

The final version is available from the publisher via the DOI in this record.Typically, the total number of required workstations are minimised for a given cycle time (this problem is referred to as type-1), or cycle time is minimised for a given number of workstations (this problem is referred to as type-2) in traditional balancing of assembly lines. However, variation in workload distributions of workstations is an important indicator of the quality of the obtained line balance. This needs to be taken into account to improve the reliability of an assembly line against unforeseeable circumstances, such as breakdowns or other failures. For this aim, a new problem, called lexicographic bottleneck mixed-model assembly line balancing problem (LB-MALBP), is presented and formalised. The lexicographic bottleneck objective, which was recently proposed for the simple single-model assembly line system in the literature, is considered for a mixed-model assembly line system. The mathematical model of the LB-MALBP is developed for the first time in the literature and coded in GAMS solver, and optimal solutions are presented for some small scale test problems available in the literature. As it is not possible to get optimal solutions for the large-scale instances, an artificial bee colony algorithm is also implemented for the solution of the LB-MALBP. The solution procedures of the algorithm are explored illustratively. The performance of the algorithm is also assessed using derived well-known test problems in this domain and promising results are observed in reasonable CPU times

Sequencing mixed-model assembly lines in just-in-time production systems
This thesis was submitted for the degree of Doctor of Philosophy and awarded by Brunel University.This thesis proposes a new simulated annealing approach to solve multiple objective sequencing problems in mixed-model assembly lines. Mixed-model assembly lines are a type of production line where a variety of product models similar in product characteristics are assembled. Such an assembly line is increasingly accepted in industry to cope with the recently observed trend of diversification of customer demands.
Sequencing problems are important for an efficient use of mixed-model assembly lines. There is a rich of criteria on which to judge sequences of product models in terms of line utilization. We consider three practically important objectives: the goal of minimizing the variation of the actual production from the desired production, which is minimizing usage variation, workload smoothing in order to reduce the chance of production delays and line stoppages and minimizing total set-ups cost. A considerate line manager would like to take into account all these factors. These are important for an efficient operation of mixed-model assembly lines. They work efficiently and find good solution in a very short time, even when the size of the problem is too large. The multiple objective sequencing problems is described and its mathematical formulation is provided. Simulated annealing algorithms are designed for near or optimal solutions and find an efficiency frontier of all efficient design configurations for the problem.
This approach combines the SA methodology with a specific neighborhood search, which in the case of this study is a "swapping two sequence". Two annealing methods are proposed based on this approach, which differ only in cooling and freezing schedules.

Mixed-model Sequencing with Reinsertion of Failed Vehicles: A Case Study for Automobile Industry
In the automotive industry, some vehicles, failed vehicles, cannot be
produced according to the planned schedule due to some reasons such as material
shortage, paint failure, etc. These vehicles are pulled out of the sequence,
potentially resulting in an increased work overload. On the other hand, the
reinsertion of failed vehicles is executed dynamically as suitable positions
occur. In case such positions do not occur enough, either the vehicles waiting
for reinsertion accumulate or reinsertions are made to worse positions by
sacrificing production efficiency.
This study proposes a bi-objective two-stage stochastic program and
formulation improvements for a mixed-model sequencing problem with stochastic
product failures and integrated reinsertion process. Moreover, an evolutionary
optimization algorithm, a two-stage local search algorithm, and a hybrid
approach are developed. Numerical experiments over a case study show that while
the hybrid algorithm better explores the Pareto front representation, the local
search algorithm provides more reliable solutions regarding work overload
objective. Finally, the results of the dynamic reinsertion simulations show
that we can decrease the work overload by ~20\% while significantly decreasing
the waiting time of the failed vehicles by considering vehicle failures and
integrating the reinsertion process into the mixed-model sequencing problem.Comment: 26 pages, 6 figures, 5 table
Assembly Line
An assembly line is a manufacturing process in which parts are added to a product in a sequential manner using optimally planned logistics to create a finished product in the fastest possible way. It is a flow-oriented production system where the productive units performing the operations, referred to as stations, are aligned in a serial manner. The present edited book is a collection of 12 chapters written by experts and well-known professionals of the field. The volume is organized in three parts according to the last research works in assembly line subject. The first part of the book is devoted to the assembly line balancing problem. It includes chapters dealing with different problems of ALBP. In the second part of the book some optimization problems in assembly line structure are considered. In many situations there are several contradictory goals that have to be satisfied simultaneously. The third part of the book deals with testing problems in assembly line. This section gives an overview on new trends, techniques and methodologies for testing the quality of a product at the end of the assembling line
