    Special Power Electronics Converters and Machine Drives with Wide Band-Gap Devices

    Power electronic converters play a key role in power generation, storage, and consumption. The major portion of power losses in the converters is dissipated in the semiconductor switching devices. In recent years, new power semiconductors based on wide band-gap (WBG) devices have been increasingly developed and employed in terms of promising merits including the lower on-state resistance, lower turn-on/off energy, higher capable switching frequency, higher temperature tolerance than conventional Si devices. However, WBG devices also brought new challenges including lower fault tolerance, higher system cost, gate driver challenges, and high dv/dt and resulting increased bearing current in electric machines. This work first proposed a hybrid Si IGBTs + SiC MOSFETs five-level transistor clamped H-bridge (TCHB) inverter which required significantly fewer number of semiconductor switches and fewer isolated DC sources than the conventional cascaded H-bridge inverter. As a result, system cost was largely reduced considering the high price of WBG devices in the present market. The semiconductor switches operated at carrier frequency were configured as Silicon Carbide (SiC) devices to improve the inverter efficiency, while the switches operated at fundamental output frequency (i.e., grid frequency) were constituted by Silicon (Si) IGBT devices. Different modulation strategies and control methods were developed and compared. In other words, this proposed SiC+Si hybrid TCHB inverter provided a solution to ride through a load short-circuit fault. Another special power electronic, multiport converter, was designed for EV charging station integrated with PV power generation and battery energy storage system. The control scheme for different charging modes was carefully developed to improve stabilization including power gap balancing, peak shaving, and valley filling, and voltage sag compensation. As a result, the influence on the power grid was reduced due to the matching between daily charging demand and adequate daytime PV generation. For special machine drives, such as slotless and coreless machines with low inductance, low core losses, typical drive implementations using conventional silicon-based devices are performance limited and also produce large current and torque ripples. In this research, WBG devices were employed to increase inverter switching frequency, reduce current ripple, reduce filter size, and as a result reduce drive system cost. Two inverter drive configurations were proposed and implemented with WBG devices in order to mitigate such issues for 2-phase very low inductance machines. Two inverter topologies, i.e., a dual H-bridge inverter with maximum redundancy and survivability and a 3-leg inverter for reduced cost, were considered. Simulation and experimental results validated the drive configurations in this dissertation. An integrated AC/AC converter was developed for 2-phase motor drives. Additionally, the proposed integrated AC/AC converter was systematically compared with commonly used topologies including AC/DC/AC converter and matrix converters, in terms of the output voltage/current capability, total harmonics distortion (THD), and system cost. Furthermore, closed-loop speed controllers were developed for the three topologies, and the maximum operating range and output phase currents were investigated. The proposed integrated AC/AC converter with a single-phase input and a 2-phase output reduced the switch count to six and resulting in minimized system cost and size for low power applications. In contrast, AC/DC/AC pulse width modulation (PWM) converters contained twelve active power semiconductor switches and a common DC link. Furthermore, a modulation scheme and filters for the proposed converter were developed and modeled in detail. For the significantly increased bearing current caused by the transition from Si devices to WBG devices, advanced modeling and analysis approach was proposed by using coupled field-circuit electromagnetic finite element analysis (FEA) to model bearing voltage and current in electric machines, which took into account the influence of distributed winding conductors and frequency-dependent winding RL parameters. Possible bearing current issues in axial-flux machines, and possibilities of computation time reduction, were also discussed. Two experimental validation approaches were proposed: the time-domain analysis approach to accurately capture the time transient, the stationary testing approach to measure bearing capacitance without complex control development or loading condition limitations. In addition, two types of motors were employed for experimental validation: an inside-out N-type PMSM was used for rotating testing and stationary testing, and an N-type BLDC was used for stationary testing. Possible solutions for the increased CMV and bearing currents caused by the implementation of WGB devices were discussed and developed in simulation validation, including multi-carrier SPWM modulation and H-8 converter topology

    POWER QUALITY CONTROL AND COMMON-MODE NOISE MITIGATION FOR INVERTERS IN ELECTRIC VEHICLES

    Inverters are widely utilized in electric vehicle (EV) applications as a major voltage/current source for onboard battery chargers (OBC) and motor drive systems. The inverter performance is critical to the efficiency of EV system energy conversion and electronics system electro-magnetic interference (EMI) design. However, for AC systems, the bandwidth requirement is usually low compared with DC systems, and the control impact on the inverter differential-mode (DM) and common-mode (CM) performance are not well investigated. With the wide-band gap (WBG) device era, the switching capability of power electronics devices drastically improved. The DM/CM impact that was brought by the WBG device-based inverter becomes more serious and has not been completely understood. This thesis provides an in-depth analysis of on-board inverter control strategies and the corresponding DM/CM impact on the EV system. The OBC inverter control under vehicle-to-load (V2L) mode will be documented first. A virtual resistance damping method minimizes the nonlinear load harmonics, and a neutral balancing method regulates the unbalanced load impact through the fourth leg. In the motor drive system, a generalized CM voltage analytical model and a current ripple prediction model are built for understanding the system CM and DM stress with respect to different modulation methods, covering both 2-level and 3-level topologies. A novel CM EMI damping modulation scheme is proposed for 6-phase inverter applications. The performance comparison between the proposed methods and the conventional solution is carried out.     Wide Bandgap semiconductor HF-oscillation attenuation method with tuned gate RLC filter

    Wide Bandgap (WBG) transistors provide better switching performance and higher operating temperatures compared to state of the art Si devices and are suited for high frequency applications due to very short switching times. The main obstacle for implementation of WBG transistors at full potential is the high frequency oscillation in voltage and current during switching transients. Oscillations arise from resonance due to parasitic and device inductances and capacitances. Introduction of WBG transistors depends on the elimination of these oscillations and their negative effect on the performance of power converters. Good layout practice is mandatory, but there is a limit to the reduction of these parasitics and, often, slowing of the semiconductor switching time must be applied. This paper presents a simple methodology for the attenuation of the negative effects of WBG transistor high frequency oscillations without increasing rise and fall times. The proposed methodology is based on determination of the source of feedback resonant frequency between gate and power loops using network analyzer measurement on PCB and utilization of tuned RLC filter. Experimental application of the methodology shows direct relationship between loop resonant frequency and voltage and current oscillations.     A review on conductive common-mode EMI suppression methods in inverter fed motor drives

    The impact of electromagnetic interference (EMI) is an increasingly important aspect of the performance of switching inverters. The challenges of managing EMI continue to grow with the emergence of wide bandgap (WBG) devices, the trend towards ever-greater integration and higher power rating. This paper reviews suppression methods for the conductive common-mode (CM) EMI in inverter fed motor drives. In order to span EMI suppression across the full system design process, the review considers both mitigation from the sources and suppression along the conduction paths. Furthermore, the shortcomings and merits of the reviewed publications are discussed, and their attenuation frequency range and attenuation level are compared. It is demonstrated that the CM EMI at low frequency is mainly determined by the PWM strategies and can be reduced or even theoretically eliminated through zero common-mode control. On the other hand, the CM EMI at high frequency is markedly influenced by the switching transients of the power devices. Thus, various drive circuits are reviewed which improve the switching behavior. Finally, the deployment of passive and active filters to suppress or compensate for the EMI is discussed

    Methodology to Improve Switching Speed of SiC MOSFETs in Hard Switching Applications

    To meet the higher efficiency and power density requirement for power converters, the switching speed of power devices is preferred to increase. Thanks to silicon carbide (SiC) power MOSFETs, their intrinsic superior switching characteristics compared with silicon IGBTs makes it possible to run converters at faster switching speed in hard switching applications. Nevertheless, the switching speed is not only dependent on the device’s characteristics, but also strongly related to the circuit like gate drive and parasitics. To fully utilize the potential of SiC MOSFETs, the impact factors limiting the switching speed are required to be understood. Specific solutions and methods need to be developed to mitigate the influence from these impact factors.The characterization of the switching speed for SiC MOSFETs with different current ratings is conducted with double pulse test (DPT) first. Based on the result, the impact factors of switching speed are evaluated in detail.According to the evaluation, the switching speed of SiC discrete devices with low current rating is mainly limited by the gate drive capability. A current source gate drive as well as a charge pump gate drive are proposed, which can provide higher current during the switching transient regardless of the low transconductance and large internal gate resistance of SiC discrete devices.For SiC power modules with high current rating, the switching speed is mainly determined by the device drain-source overvoltage resulting from circuit parasitics. An analytical model for the multiple switching loops related overvoltage in 3L-ANPC converters is established. A simple modulation is developed to mitigate the effect of the non-linear device output capacitance, which helps reduce the overvoltage and enables higher switching speed operation of SiC power modules.Furthermore, the layout design methodology for three-level converters concerning the multiple commutation loops is introduced. The development of a laminated busbar for a 500 kVA 3L-ANPC converter with SiC power modules is presented in detail.Finally, a SiC based 1 MW inverter is built and tested to operate at cryogenic temperature. The proposed control and busbar above are utilized to increase the switching speed of the SiC power module

    Design and Advanced Model Predictive Control of Wide Bandgap Based Power Converters

    The field of power electronics (PE) is experiencing a revolution by harnessing the superior technical characteristics of wide-band gap (WBG) materials, namely Silicone Carbide (SiC) and Gallium Nitride (GaN). Semiconductor devices devised using WBG materials enable high temperature operation at reduced footprint, offer higher blocking voltages, and operate at much higher switching frequencies compared to conventional Silicon (Si) based counterpart. These characteristics are highly desirable as they allow converter designs for challenging applications such as more-electric-aircraft (MEA), electric vehicle (EV) power train, and the like. This dissertation presents designs of a WBG based power converters for a 1 MW, 1 MHz ultra-fast offboard EV charger, and 250 kW integrated modular motor drive (IMMD) for a MEA application. The goal of these designs is to demonstrate the superior power density and efficiency that are achievable by leveraging the power of SiC and GaN semiconductors. Ultra-fast EV charging is expected to alleviate the challenge of range anxiety , which is currently hindering the mass adoption of EVs in automotive market. The power converter design presented in the dissertation utilizes SiC MOSFETs embedded in a topology that is a modification of the conventional three-level (3L) active neutral-point clamped (ANPC) converter. A novel phase-shifted modulation scheme presented alongside the design allows converter operation at switching frequency of 1 MHz, thereby miniaturizing the grid-side filter to enhance the power density. IMMDs combine the power electronic drive and the electric machine into a single unit, and thus is an efficient solution to realize the electrification of aircraft. The IMMD design presented in the dissertation uses GaN devices embedded in a stacked modular full-bridge converter topology to individually drive each of the motor coils. Various issues and solutions, pertaining to paralleling of GaN devices to meet the high current requirements are also addressed in the thesis. Experimental prototypes of the SiC ultra-fast EV charger and GaN IMMD were built, and the results confirm the efficacy of the proposed designs. Model predictive control (MPC) is a nonlinear control technique that has been widely investigated for various power electronic applications in the past decade. MPC exploits the discrete nature of power converters to make control decisions using a cost function. The controller offers various advantages over, e.g., linear PI controllers in terms of fast dynamic response, identical performance at a reduced switching frequency, and ease of applicability to MIMO applications. This dissertation also investigates MPC for key power electronic applications, such as, grid-tied VSC with an LCL filter and multilevel VSI with an LC filter. By implementing high performance MPC controllers on WBG based power converters, it is possible to formulate designs capable of fast dynamic tracking, high power operation at reduced THD, and increased power density

    Design and Control of Power Converters for High Power-Quality Interface with Utility and Aviation Grids

    Power electronics as a subject integrating power devices, electric and electronic circuits, control, and thermal and mechanic design, requires not only knowledge and engineering insight for each subarea, but also understanding of interface issues when incorporating these different areas into high performance converter design.Addressing these fundamental questions, the dissertation studies design and control issues in three types of power converters applied in low-frequency high-power transmission, medium-frequency converter emulated grid, and high-frequency high-density aviation grid, respectively, with the focus on discovering, understanding, and mitigating interface issues to improve power quality and converter performance, and to reduce the noise emission.For hybrid ac/dc power transmission,• Analyze the interface transformer saturation issue between ac and dc power flow under line unbalances.• Proposed both passive transformer design and active hybrid-line-impedance-conditioner to suppress this issue.For transmission line emulator,• Propose general transmission line emulation schemes with extension capability.• Analyze and actively suppress the effects of sensing/sampling bias and PWM ripple on emulation considering interfaced grid impedance.• Analyze the stability issue caused by interaction of the emulator and its interfaced impedance. A criterion that determines the stability and impedance boundary of the emulator is proposed.For aircraft battery charger,• Investigate architectures for dual-input and dual-output battery charger, and a three-level integrated topology using GaN devices is proposed to achieve high density.• Identify and analyze the mechanisms and impacts of high switching frequency, di/dt, dv/dt on sensing and power quality control; mitigate solutions are proposed.• Model and compensate the distortion due to charging transition of device junction capacitances in three-level converters.• Find the previously overlooked device junction capacitance of the nonactive devices in three-level converters, and analyze the impacts on switching loss, device stress, and current distortion. A loss calculation method is proposed using the data from the conventional double pulse tester.• Establish fundamental knowledge on performance degradation of EMI filters. The impacts and mechanisms of both inductive and capacitive coupling on different filter structures are understood. Characterization methodology including measuring, modeling, and prediction of filter insertion loss is proposed. Mitigation solutions are proposed to reduce inter-component coupling and self-parasitics

    Analysis of the Harmonic Performance of Power Converters and Electrical Drives

    Power converters have progressively become the most efficient and attractive solution in recent decades in many industrial sectors, ranging from electric mobility, aerospace applications to attain better electric aircraft concepts, vast renewable energy resource integration in the transmission and distribution grid, the design of smart and efficient energy management systems, the usage of energy storage systems, and the achievement of smart grid paradigm development, among others.In order to achieve efficient solutions in this wide energy scenario, over the past few decades, considerable attention has been paid by the academia and industry in order to develop new methods to achieve power systems with maximum harmonic performance aiming for two main targets. On the one hand, the high-performance harmonic performance of power systems would lead to improvements in their power density, size and weight. This becomes critical in applications such as aerospace or electric mobility, where the power converters are on-board systems. On the other hand, current standards are becoming more and more strict in order to reduce the EMI and EMC noise, as well as meeting minimum power quality requirements (i.e., grid code standards for grid-tied power systems)
