    Sensorless Passive Control Algorithms for Medium to High Power Synchronous Motor Drives

    This study is focused on the definition of sensorless algorithms for Surface-Mounted Permanent Magnet Synchronous Motors (SM-PMSM) and Electrically Excited Synchronous Motors (EESM). Even if these types of motors are rather different from a constructive point of view, they have some common issues regarding sensorless drives. Indeed, SM-PMSMs, which are usually used for low-medium power applications, have a low rotor anisotropy, therefore it is complicated to use sensorless active methods (which are based on high-frequency voltage injection), due to the low signal to noise ratio. On the other hand, active methods on high-power EESM have the drawback of high torque ripple. For these reasons, both for SM-PMSM and EESM, it is interesting to define and use sensorless passive algorithms (i.e., based on observers and estimators). The drawback of such algorithms is that their performance deteriorates significantly in the low-speed region. The aim of this thesis is to define a robust sensorless passive algorithm that could work in a wide speed region and that could start the motor from standstill even with a high load torque. The initial objective of the work is to find, among the various algorithms proposed in the technical literature, the most promising one. For this purpose, four different algorithms are selected. They are chosen considering the most recent articles presented in the technical literature on high reputable journals. Since many improvements are proposed in the literature for the different algorithms, the most recent ones are candidates for being the ones with higher performance. Even if the experimental tests of the four different algorithms are shown in the literature, it is difficult to evaluate a priori which offers the best performance. As a matter of facts, for each algorithm different tests are carried out (e.g., different speed and torque profiles). In addition to that, motor sizing and features are different. Moreover, the test bench characteristics can significantly affect sensorless performance. As an example, inverter features and non-linearities (e.g., switching frequency, dead times, parasitic capacitance) and current measures (e.g., noise, linearity, bias) play a key role in the estimation of rotor position. The added value of this thesis is to perform a fair comparison of the four algorithms, performing the same tests with the same test bench. Additional tests are performed on the most performing algorithm. Even if this sensorless technique is already proposed in the technical literature, a methodology for observer gain tuning is not shown, which is proposed, instead, in this thesis. Moreover, the algorithm is enhanced by adding a novel management of direct axis current, which ensures the stability during fast transient from medium-high speed to low speed. The algorithm is tested with different test benches in order to verify the control effectiveness in various operating conditions. As a matter of facts, it is tested at first in the University of Genoa PETRA Lab on two different test benches. The first test bench is composed of two coupled motors, in which the braking motor could realize different torque profiles (linear torque, quadratic torque and constant torque), whereas in the second test bench the motor is coupled with an air compressor, which is a demanding load since high and irregular torque is applied at standstill. After the test at the University of Genoa, the algorithm is implemented in Phase Motion Control and Physis drive and tested on a six-meter diameter fan. Regarding the EESMs, for these type of motor is necessary to estimate the stator flux amplitude and angle. Indeed, the stator angle is usually used to perform the Park transformations in the FOC scheme and the stator flux amplitude is used to control the excitation current. In this study, the RFO is adapted for estimating the stator flux of an EESM. Regarding the control for EESM, it is tested on a simulative model for high-power motors provided by NIDEC ASI and tested on a small-scale test bench at the University of Genoa

    Identification and Adaptive Control for High-performance AC Drive Systems.

    High-performance AC machinery and drive systems can be found in a variety of applications ranging from motion control to vehicle propulsion. However, machine parameters can vary significantly with electrical frequency, flux levels, and temperature, degrading the performance of the drive system. While adaptive control techniques can be used to estimate machine parameters online, it is sometimes desirable to estimate certain parameters offline. Additionally, parameter identification and control are typically conflicting objectives with identification requiring plant inputs which are rich in harmonics, and control objectives often consisting of regulation to a constant set-point. In this dissertation, we present research which seeks to address these issues for high-performance AC machinery and drive systems. The first part of this dissertation concerns the offline identification of induction machine parameters. Specifically, we have developed a new technique for induction machine parameter identification which can easily be implemented using a voltage-source inverter. The proposed technique is based on fitting steady-state experimental data to the circular stator current locus in the stator flux linkage reference-frame for varying steady-state slip frequencies, and provides accurate estimates of the magnetic parameters, as well as the rotor resistance and core loss conductance. Experimental results for a 43 kW induction machine are provided which demonstrate the utility of the proposed technique by characterizing the machine over a wide range of flux levels, including magnetic saturation. The remainder of this dissertation concerns the development of generalizable design methodologies for Simultaneous Identification and Control (SIC) of overactuated systems via case studies with Permanent Magnet Synchronous Machines (PMSMs). Specifically, we present different approaches to the design of adaptive controllers for PMSMs which exploit overactuation to achieve identification and control objectives simultaneously. The first approach utilizes a disturbance decoupling control law to prevent the excitation input from perturbing the regulated output. The second approach uses a Lyapunov-based adaptive controller to constrain the states to the output error-zeroing manifold on which they are varied to provide excitation for parameter identification.     Cal Poly Supermileage Electric Vehicle Drivetrain and Motor Control Design

    The Cal Poly Supermileage Vehicle team is a multidisciplinary club that designs and builds high efficiency vehicles to compete internationally at Shell Eco-Marathon (SEM). Cal Poly Supermileage Club has been competing in the internal combustion engine (ICE) category of the competition since 2007. The club has decided it is time to expand their competition goals and enter their first battery electric prototype vehicle. To this end, a yearlong senior design project was presented to this team of engineers giving us the opportunity to design an electric powertrain with a custom motor controller. This system has been integrated into Ventus, the 2017 Supermileage competition car, bringing it back to life as E-Ventus for future competitions. The scope of this project includes sizing a motor, designing the drivetrain, programing the motor driver, building a custom motor controller, and finally mounting all these components into the chassis. The main considerations in this design are the energy efficiency measured in distance per power used (mi/kWh) and the whole system reliability. Driven train system reliability has been defined as the car starts the first time every time and can complete two competition runs of 6.3 miles each without mechanical or electrical failure. Drivetrain weight target was less than 25 pounds, and the finished system came in at 20 lbs 4 oz. Due to the design difficulties of the custom controller, three iterations were able to be produced by the end of this project, but there will need to be further iterations to complete the controller. Because of these difficulties our sponsor, Will Sirski, and club advisor, Dr. Mello, have agreed that providing the club with a working mechanical powertrain, powertrain data from the club chassis dynamometer using the programmed TI evaluation motor controller board, and providing board layout for the third iteration design for the custom controller satisfy their requirements for this project

    Improving Energy Efficiency and Motion Control in Load-Carrying Applications using Self-Contained Cylinders

    Because of an increasing focus on environmental impact, including CO2 emissions and fluid spill pollution, inefficient hydraulic systems are being replaced by more environmentally friendly alternatives in several industries. For instance, in some offshore applications that have multiple diesel generators continuously running to produce electricity, all hydraulic rotating actuators supplied from a central hydraulic power unit have been replaced with AC induction motors containing a variable frequency drive and gearbox. However, hydraulic linear actuators are still needed in most load-carrying applications mainly because of their high reliability associated with external impact shocks. Moreover, their force capacity is higher than that of their linear electromechanical counterparts. Valve-controlled linear actuators (cylinders) supplied from a centralized hydraulic power unit are standard in offshore load-carrying applications. In addition to the advantages mentioned above of hydraulic linear actuators, they have, nevertheless, a number of important drawbacks, which include: 1) a high level of energy consumption due to significant power losses caused by flow throttling in both the pipelines and valves, 2) reduced motion performance due to the influence of load-holding valves, 3) high CO2 emissions and fuel costs related to the diesel generator that supplies electricity to the hydraulic power unit, 4) significant potential for hydraulic fluid leakage because of many leakage points, 5) demanding efforts with respect to installation and maintenance, as well as 6) costly piping due to the centralized hydraulic power supply. The work presented in this dissertation and the appended papers are devoted to replacing inefficient hydraulic linear actuation systems traditionally used in offshore load-carrying applications with more environmentally friendly solutions. Two alternative technologies are identified, namely electro-mechanical and electro-hydraulic self-contained cylinders. The feasibility of replacing conventional valve-controlled cylinders with self-contained cylinder concepts is investigated in two relevant case studies.publishedVersio

    Design and prototyping methods for brushless motors and motor control

Cataloged from PDF version of thesis.Includes bibliographical references (p. 109).In this report, simple, low-cost design and prototyping methods for custom brushless permanent magnet synchronous motors are explored. Three case-study motors are used to develop, illustrate and validate the methods. Two 500W hub motors are implemented in a direct-drive electric scooter. The third case study, a 10kW axial flux motor, is used to demonstrate the flexibility of the design methods. A variety of ways to predict the motor constant, which relates torque to current and speed to voltage, are presented. The predictions range from first-order DC estimates to full dynamic simulations, yielding increasingly accurate results. Ways to predict winding resistance, as well as other sources of loss in motors, are discussed in the context of the motor's overall power rating. Rapid prototyping methods for brushless motors prove to be useful in the fabrication of the case study motors. Simple no-load evaluation techniques confirm the predicted motor constants without large, expensive test equipment. Methods for brushless motor controller design and prototyping are also presented. The case study, a two channel, 1kW per channel brushless motor controller, is fully developed and used to illustrate these methods. The electrical requirements of the controller (voltage, current, frequency) influence the selection of components, such as power transistors and bus capacitors. Mechanical requirements, such as overall dimensions, heat transfer, and vibration tolerance, also play a large role in the design. With full-system prototyping in mind, the controller integrates wireless data acquisition for debugging. Field-oriented AC control is implemented on low-cost hardware using a novel modification of the standard synchronous current regulator. The controller performance is evaluated under load on two case study systems: On the direct-drive electric scooter, it simultaneously and independently controls the two motors.
