    Composite porosity characterization using X-ray edge illumination phase contrast and ultrasonic techniques

    Owing to their combination of low weight and high strength, carbon fiber reinforced composites are widely used in the aerospace industry, including for primary aircraft structures. Porosity introduced by the manufacturing process can compromise structural performance and integrity, with a maximum porosity content of 2% considered acceptable for many aerospace applications. The main nondestructive evaluation (NDE) techniques used in industry are ultrasonic imaging and X-ray computed tomography, however both techniques have limitations. Edge Illumination X-ray Phase Contrast Imaging (EI XPCi) is a novel technique that exploits the phase effects induced by damage and porosity on the X-ray beam to create improved contrast. EI XPCi is a differential (i.e., sensitive to the first derivative of the phase), multi-modal phase method that uses a set of coded aperture masks to acquire and retrieve the absorption, refraction, and ultra-small-angle scattering signals, the latter arising from sub-pixel sample features. For carbon fiber-reinforced woven composite specimens with varying levels of porosity, porosity quantification obtained through various signals produced by EI XPCi was compared to ultrasonic immersion absorption C-scans and matrix digestion. The standard deviation of the differential phase is introduced as a novel signal for the quantification of porosity in composite plates, with good correlation to ultrasonic attenuation

    Acoustic characterization of void distributions across carbon-fiber composite layers

    Carbon Fiber Reinforced Polymer (CFRP) composites are often used as aircraft structural components, mostly due to their superior mechanical properties. In order to improve the efficiency of these structures, it is important to detect and characterize any defects occurring during the manufacturing process, removing the need to mitigate the risk of defects through increased thicknesses of structure. Such defects include porosity, which is well-known to reduce the mechanical performance of composite structures, particularly the inter-laminar shear strength. Previous work by the authors has considered the determination of porosity distributions in a fiber-metal laminate structure [1]. This paper investigates the use of wave-propagation modeling to invert the ultrasonic response and characterize the void distribution within the plies of a CFRP structure. Finite Element (FE) simulations are used to simulate the ultrasonic response of a porous composite laminate to a typical transducer signal. This simulated response is then applied as input data to an inversion method to calculate the distribution of porosity across the layers. The inversion method is a multi-dimensional optimization utilizing an analytical model based on a normal-incidence plane-wave recursive method and appropriate mixture rules to estimate the acoustical properties of the structure, including the effects of plies and porosity. The effect of porosity is defined through an effective wave-number obtained from a scattering model description. Although a single-scattering approach is applied in this initial study, the limitations of the method in terms of the considered porous layer, percentage porosity and void radius are discussed in relation to single- and multiple-scattering methods. A comparison between the properties of the modeled structure and the void distribution obtained from the inversion is discussed. This work supports the general study of the use of ultrasound methods with inversion to characterize material properties and any defects occurring in composites structures in three dimensions.     Advances in structural analysis and process monitoring of thermoplastic composite pipes.

    Thermoplastic composite pipes (TCP) in comparison to other pipes have proven beneficial features due to its flexibility which includes being fit for purpose, lightweight and no corrosion. However, during the manufacturing of TCP which involves the consolidation process, certain defects may be induced in it because of certain parameters, and this can affect the performance of the pipe in the long run as the induced defects might lead to in-service defects. Current techniques used in the industry are facing challenges with on-the-spot detection in a continuous manufacturing system. In TCP manufacturing process, the pipe is regularly monitored. When a defect is noticed, the whole process stops, and the appropriate action is taken. However, shutting down the process is costly; hence it is vital to decrease the downtime during manufacturing to the barest minimum. The solutions include optimizing the process for reduction in the manufacturing defects amount and thoroughly understanding the effect of parameters which causes certain defect types in the pipe. This review covers the current state-of-the-art and challenges associated with characterizing the identified manufacturing induced defects in TCP. It discusses and describes all effective consolidation monitoring strategy for early detection of these defects during manufacturing through the application of suitable sensing technology that is compatible with the TCP. It can be deduced that there is a correlation between manufacturing process to the performance of the final part and selection of characterization technique as well as optimizing process parameters

    Visualization of Tensor Fields in Mechanics

    Tensors are used to describe complex physical processes in many applications. Examples include the distribution of stresses in technical materials, acting forces during seismic events, or remodeling of biological tissues. While tensors encode such complex information mathematically precisely, the semantic interpretation of a tensor is challenging. Visualization can be beneficial here and is frequently used by domain experts. Typical strategies include the use of glyphs, color plots, lines, and isosurfaces. However, data complexity is nowadays accompanied by the sheer amount of data produced by large-scale simulations and adds another level of obstruction between user and data. Given the limitations of traditional methods, and the extra cognitive effort of simple methods, more advanced tensor field visualization approaches have been the focus of this work. This survey aims to provide an overview of recent research results with a strong application-oriented focus, targeting applications based on continuum mechanics, namely the fields of structural, bio-, and geomechanics. As such, the survey is complementing and extending previously published surveys. Its utility is twofold: (i) It serves as basis for the visualization community to get an overview of recent visualization techniques. (ii) It emphasizes and explains the necessity for further research for visualizations in this context

    Development of the in situ forming of a liquid infused preform (ISFLIP) process : a new manufacturing technique for high performance fibre reinforced polymer (FRP) components

    A problem is not a problem anymore if no solution exists; therefore, in the present dissertation, a novel manufacturing technique, the In Situ Forming of a Liquid Infused Preform (ISFLIP), is proposed as a solution to some typical problems that manufacturing of Fibre Reinforced Polymer (FRP) parts through Vacuum Infusion (VI) involves, such as not taking advantage of the full potential of FRPs, long processing times and lack of reproducibility. ISFLIP is a hybrid process between VI and diaphragm forming in which a flat preform of a stack of reinforcement fabrics is firstly impregnated with a low viscosity matrix and, then, formed over a mould while the matrix is still in the low viscosity state. Being focused on high performance FRPs and shell components, from simple to complex double curvature shapes, a number of trade-offs between VI and diaphragm forming were overcome to lay the foundations from which ISFLIP ability to manufacture FRP components has been proven. In order to adopt a VI manufacturing methodology that fitted ISFLIP targets, important contributions to more general VI have also been made in terms of part quality optimization, addressing the major concern that void content is in VI, with competitive manufacturing times. An effective vacuum degassing procedure in which bubble formation is enhanced through high speed stirring, and a non-conventional filling and post-filling strategy are proposed for this purpose. Eventually, void content was virtually eliminated and post-filling time minimized without affecting fibre content. In ISFLIP, textile preforms are formed together with a series of auxiliary materials (plastic films and sheets, textile fabrics and knitted meshes), most of them showing different in-plane deformation mechanisms. Forming performance of preforms, as well as final part quality, are severely affected by interactions between all these materials different in nature. Uncertainties on this respect and an initial evaluation of attainable shapes were also addressed to define a more focused research plan to the final goal, still distant, of implementing ISFLIP in a real production environment. Results obtained throughout the research project give cause for reasonable optimism in ISFLIP potential and future prospects.Un problema deja de ser un problema si no existe solución; por lo tanto, en esta disertación, una novedosa técnica de fabricación, el Conformado In Situ de una Preforma Infusionada con resina Líquida (ISFLIP, por sus siglas en inglés), se propone como solución a algunos problemas típicos relacionados con la fabricación de piezas de Polímero Reforzado con Fibra (FRP) a través de la Infusión por Vacío (VI), problemas tales como el desaprovechamiento de todo el potencial de los FRPs, largos tiempos de procesado y falta de reproducibilidad. ISFLIP es un proceso híbrido entre la VI y el conformado por membrana elástica en el que una preforma plana formada a partir de un apilado de tejidos de refuerzo es en primera instancia impregnada con una resina de baja viscosidad y, entonces, conformada sobre un molde mientras que la matriz permanece todavía en el estado de baja viscosidad. Estando centrado en los FRPs de altas prestaciones y en componentes con formas tipo concha, desde curvaturas simples hasta formas con doble curvatura complejas, un número importante de compensaciones entre la VI y el conformado por membrana se han ido superando para asentar las bases a partir de las cuales se ha probado la capacidad de ISFLIP para fabricas componentes de FRP. Con la vista puesta en implementar una metodología de fabricación por VI que cumpliese los objetivos definidos para ISFLIP, también se han realizado importantes contribuciones de carácter más general relacionadas con la VI en términos de optimización de parámetros de calidad de las piezas, abordando la gran preocupación que la porosidad final supone en la VI, y consiguiendo unos tiempos de fabricación competitivos. Con este propósito se han propuesto un proceso de desgasificación por vacío muy efectivo en el que se favorece la nucleación de burbujas mediante la agitación a alta velocidad, y una prometedora y no convencional estrategia de llenado y post-llenado de la preforma. Finalmente, se consiguió virtualmente eliminar la porosidad atrapada en las piezas, minimizando el tiempo de post-llenado sin afectar la fracción de fibra contenida. En ISFLIP las preformas textiles se conforman junto con una serie de materiales auxiliares (films y hojas plásticas, mallas y tejidos textiles), que muestran diferentes mecanismos de deformación en plano. El conformado de las preformas y el acabado final de las piezas se ve severamente afectado por todas las interacciones entre todos estos materiales diferentes en naturaleza. También se han abordado las incertidumbres que surgen al respecto y una evaluación inicial de las geometrías abarcables para definir un plan de investigación más concreto con el que poder afrontar la meta final, todavía distante, de implementar ISFLIP en un entorno productivo real. Los resultados obtenidos a lo largo de este proyecto de investigación permiten ser razonablemente optimistas en cuanto al potencial de ISFLIP y sus expectativas
