    Segmented binary control of shape memory actuator systems

SMA wires are divided into many segments and their thermal states are controlled individually as a group of finite state machines. Instead of driving a current to the entire SMA wire and controlling the wire length based on the analogue strain-temperature characteristics, the new method controls the binary state (hot or cold) of individual segments and thereby the total displacement is proportional to the length of the heated segments, i.e. austenite phase. Although the thermo-mechanical properties of SMA are highly nonlinear and uncertain with a prominent hysteresis, Segmented Binary Control is robust and stable, providing characteristics similar to a stepping motor. However, the heating and cooling of each segment to its bi-stable states entail longer time and larger energy for transition. An efficient method for improving speed of response and power consumption is developed by exploiting the inherent hysteresis of SMA. Instead of keeping the extreme temperatures continuously, the temperatures return to intermediate "hold" temperatures closer to room temperature but sufficient to keep constant phase. Coordination of the multitude of segments having independent thermal states allows for faster response with little latency time even for thick SMA wires. Based on stress dependent thermo-mechanical characteristics, the hold temperature satisfying a given Stress Margin is obtained. The new control method is implemented using the Peltier effect thermoelectric devices for selective segment-by-segment heating and cooling.     Adaptive Multi-Functional Space Systems for Micro-Climate Control

    This report summarizes the work done during the Adaptive Multifunctional Systems for Microclimate Control Study held at the Caltech Keck Institute for Space Studies (KISS) in 2014-2015. Dr. Marco Quadrelli (JPL), Dr. James Lyke (AFRL), and Prof. Sergio Pellegrino (Caltech) led the Study, which included two workshops: the first in May of 2014, and another in February of 2015. The Final Report of the Study presented here describes the potential relevance of adaptive multifunctional systems for microclimate control to the missions outlined in the 2010 NRC Decadal Survey. The objective of the Study was to adapt the most recent advances in multifunctional reconfigurable and adaptive structures to enable a microenvironment control to support space exploration in extreme environments (EE). The technical goal was to identify the most efficient materials, architectures, structures and means of deployment/reconfiguration, system autonomy and energy management solutions needed to optimally project/generate a micro-environment around space assets. For example, compact packed thin-layer reflective structures unfolding to large areas can reflect solar energy, warming and illuminating assets such as exploration rovers on Mars or human habitats on the Moon. This novel solution is called an energy-projecting multifunctional system (EPMFS), which are composed of Multifunctional Systems (MFS) and Energy-Projecting Systems (EPS)

Biosignal-based technology is one of the most promising approaches in developing intelligent HCI systems. As a means of convenient and non-invasive biosignal-based intelligent control, myoelectric control identifies human movement intentions from electromyogram (EMG) signals recorded on muscles to realise intelligent control of robotic systems. Although the history of myoelectric control research has been more than half a century, commercial myoelectric-controlled devices are still mostly based on those early threshold-based methods. The emerging pattern recognition-based myoelectric control has remained an active research topic in laboratories because of insufficient reliability and robustness. This research focuses on pattern recognition-based myoelectric control. Up to now, most of effort in pattern recognition-based myoelectric control research has been invested in improving EMG pattern classification accuracy. However, high classification accuracy cannot directly lead to high controllability and usability for EMG-driven systems. This suggests that a complete system that is composed of relevant modules, including EMG acquisition, pattern recognition-based gesture discrimination, output equipment and its controller, is desirable and helpful as a developing and validating platform that is able to closely emulate real-world situations to promote research in myoelectric control. This research aims at investigating feasible and effective EMG signal processing and pattern recognition methods to extract useful information contained in EMG signals to establish an intelligent, compact and economical biosignal-based robotic control system. The research work includes in-depth study on existing pattern recognition-based methodologies, investigation on effective EMG signal capturing and data processing, EMG-based control system development, and anthropomorphic robotic hand design. The contributions of this research are mainly in following three aspects: Developed precision electronic surface EMG (sEMG) acquisition methods that are able to collect high quality sEMG signals. The first method was designed in a single-ended signalling manner by using monolithic instrumentation amplifiers to determine and evaluate the analog sEMG signal processing chain architecture and circuit parameters. This method was then evolved into a fully differential analog sEMG detection and collection method that uses common commercial electronic components to implement all analog sEMG amplification and filtering stages in a fully differential way. The proposed fully differential sEMG detection and collection method is capable of offering a higher signal-to-noise ratio in noisy environments than the single-ended method by making full use of inherent common-mode noise rejection capability of balanced signalling. To the best of my knowledge, the literature study has not found similar methods that implement the entire analog sEMG amplification and filtering chain in a fully differential way by using common commercial electronic components. Investigated and developed a reliable EMG pattern recognition-based real-time gesture discrimination approach. Necessary functional modules for real-time gesture discrimination were identified and implemented using appropriate algorithms. Special attention was paid to the investigation and comparison of representative features and classifiers for improving accuracy and robustness. A novel EMG feature set was proposed to improve the performance of EMG pattern recognition. Designed an anthropomorphic robotic hand construction methodology for myoelectric control validation on a physical platform similar to in real-world situations. The natural anatomical structure of the human hand was imitated to kinematically model the robotic hand. The proposed robotic hand is a highly underactuated mechanism, featuring 14 degrees of freedom and three degrees of actuation. This research carried out an in-depth investigation into EMG data acquisition and EMG signal pattern recognition. A series of experiments were conducted in EMG signal processing and system development. The final myoelectric-controlled robotic hand system and the system testing confirmed the effectiveness of the proposed methods for surface EMG acquisition and human hand gesture discrimination. To verify and demonstrate the proposed myoelectric control system, real-time tests were conducted onto the anthropomorphic prototype robotic hand. Currently, the system is able to identify five patterns in real time, including hand open, hand close, wrist flexion, wrist extension and the rest state. With more motion patterns added in, this system has the potential to identify more hand movements. The research has generated a few journal and international conference publications

    Design, control and error analysis of a fast tool positioning system for ultra-precision machining of freeform surfaces

    This thesis was previously held under moratorium from 03/12/19 to 03/12/21Freeform surfaces are widely found in advanced imaging and illumination systems, orthopaedic implants, high-power beam shaping applications, and other high-end scientific instruments. They give the designers greater ability to cope with the performance limitations commonly encountered in simple-shape designs. However, the stringent requirements for surface roughness and form accuracy of freeform components pose significant challenges for current machining techniques—especially in the optical and display market where large surfaces with tens of thousands of micro features are to be machined. Such highly wavy surfaces require the machine tool cutter to move rapidly while keeping following errors small. Manufacturing efficiency has been a bottleneck in these applications. The rapidly changing cutting forces and inertial forces also contribute a great deal to the machining errors. The difficulty in maintaining good surface quality under conditions of high operational frequency suggests the need for an error analysis approach that can predict the dynamic errors. The machining requirements also impose great challenges on machine tool design and the control process. There has been a knowledge gap on how the mechanical structural design affects the achievable positioning stability. The goal of this study was to develop a tool positioning system capable of delivering fast motion with the required positioning accuracy and stiffness for ultra-precision freeform manufacturing. This goal is achieved through deterministic structural design, detailed error analysis, and novel control algorithms. Firstly, a novel stiff-support design was proposed to eliminate the structural and bearing compliances in the structural loop. To implement the concept, a fast positioning device was developed based on a new-type flat voice coil motor. Flexure bearing, magnet track, and motor coil parameters were designed and calculated in detail. A high-performance digital controller and a power amplifier were also built to meet the servo rate requirement of the closed-loop system. A thorough understanding was established of how signals propagated within the control system, which is fundamentally important in determining the loop performance of high-speed control. A systematic error analysis approach based on a detailed model of the system was proposed and verified for the first time that could reveal how disturbances contribute to the tool positioning errors. Each source of disturbance was treated as a stochastic process, and these disturbances were synthesised in the frequency domain. The differences between following error and real positioning error were discussed and clarified. The predicted spectrum of following errors agreed with the measured spectrum across the frequency range. It is found that the following errors read from the control software underestimated the real positioning errors at low frequencies and overestimated them at high frequencies. The error analysis approach thus successfully revealed the real tool positioning errors that are mingled with sensor noise. Approaches to suppress disturbances were discussed from the perspectives of both system design and control. A deterministic controller design approach was developed to preclude the uncertainty associated with controller tuning, resulting in a control law that can minimize positioning errors. The influences of mechanical parameters such as mass, damping, and stiffness were investigated within the closed-loop framework. Under a given disturbance condition, the optimal bearing stiffness and optimal damping coefficients were found. Experimental positioning tests showed that a larger moving mass helped to combat all disturbances but sensor noise. Because of power limits, the inertia of the fast tool positioning system could not be high. A control algorithm with an additional acceleration-feedback loop was then studied to enhance the dynamic stiffness of the cutting system without any need for large inertia. An analytical model of the dynamic stiffness of the system with acceleration feedback was established. The dynamic stiffness was tested by frequency response tests as well as by intermittent diamond-turning experiments. The following errors and the form errors of the machined surfaces were compared with the estimates provided by the model. It is found that the dynamic stiffness within the acceleration sensor bandwidth was proportionally improved. The additional acceleration sensor brought a new error source into the loop, and its contribution of errors increased with a larger acceleration gain. At a certain point, the error caused by the increased acceleration gain surpassed other disturbances and started to dominate, representing the practical upper limit of the acceleration gain. Finally, the developed positioning system was used to cut some typical freeform surfaces. A surface roughness of 1.2 nm (Ra) was achieved on a NiP alloy substrate in flat cutting experiments. Freeform surfaces—including beam integrator surface, sinusoidal surface, and arbitrary freeform surface—were successfully machined with optical-grade quality.     Innovation in manufacturing through digital technologies and applications: Thoughts and Reflections on Industry 4.0

    The rapid pace of developments in digital technologies offers many opportunities to increase the efficiency, flexibility and sophistication of manufacturing processes; including the potential for easier customisation, lower volumes and rapid changeover of products within the same manufacturing cell or line. A number of initiatives on this theme have been proposed around the world to support national industries under names such as Industry 4.0 (Industrie 4.0 in Germany, Made-in-China in China and Made Smarter in the UK). This book presents an overview of the state of art and upcoming developments in digital technologies pertaining to manufacturing. The starting point is an introduction on Industry 4.0 and its potential for enhancing the manufacturing process. Later on moving to the design of smart (that is digitally driven) business processes which are going to rely on sensing of all relevant parameters, gathering, storing and processing the data from these sensors, using computing power and intelligence at the most appropriate points in the digital workflow including application of edge computing and parallel processing. A key component of this workflow is the application of Artificial Intelligence and particularly techniques in Machine Learning to derive actionable information from this data; be it real-time automated responses such as actuating transducers or informing human operators to follow specified standard operating procedures or providing management data for operational and strategic planning. Further consideration also needs to be given to the properties and behaviours of particular machines that are controlled and materials that are transformed during the manufacturing process and this is sometimes referred to as Operational Technology (OT) as opposed to IT. The digital capture of these properties and behaviours can then be used to define so-called Cyber Physical Systems. Given the power of these digital technologies it is of paramount importance that they operate safely and are not vulnerable to malicious interference. Industry 4.0 brings unprecedented cybersecurity challenges to manufacturing and the overall industrial sector and the case is made here that new codes of practice are needed for the combined Information Technology and Operational Technology worlds, but with a framework that should be native to Industry 4.0. Current computing technologies are also able to go in other directions than supporting the digital ‘sense to action’ process described above. One of these is to use digital technologies to enhance the ability of the human operators who are still essential within the manufacturing process. One such technology, that has recently become accessible for widespread adoption, is Augmented Reality, providing operators with real-time additional information in situ with the machines that they interact with in their workspace in a hands-free mode. Finally, two linked chapters discuss the specific application of digital technologies to High Pressure Die Casting (HDPC) of Magnesium components. Optimizing the HPDC process is a key task for increasing productivity and reducing defective parts and the first chapter provides an overview of the HPDC process with attention to the most common defects and their sources. It does this by first looking at real-time process control mechanisms, understanding the various process variables and assessing their impact on the end product quality. This understanding drives the choice of sensing methods and the associated smart digital workflow to allow real-time control and mitigation of variation in the identified variables. Also, data from this workflow can be captured and used for the design of optimised dies and associated processes
