    PID controller tuning for a multivariable glass furnace process by genetic algorithm

    Standard genetic algorithms (SGAs) are investigated to optimise discrete-time proportional-integral-derivative (PID) controller parameters, by three tuning approaches, for a multivariable glass furnace process with loop interaction. Initially, standard genetic algorithms (SGAs) are used to identify control oriented models of the plant which are subsequently used for controller optimisation. An individual tuning approach without loop interaction is considered first to categorise the genetic operators, cost functions and improve searching boundaries to attain the desired performance criteria. The second tuning approach considers controller parameters optimisation with loop interaction and individual cost functions. While, the third tuning approach utilises a modified cost function which includes the total effect of both controlled variables, glass temperature and excess oxygen.     Advanced PID Control Optimisation and System Identification for Multivariable Glass Furnace Processes by Genetic Algorithms

    This thesis focuses on the development and analysis of general methods for the design of optimal discrete PID control strategies for multivariable glass furnace processes, where standard genetic algorithms (SGAs) are applied to optimise specially formulated objective functions. Furthermore, a strong emphasis is given on the realistic model parameters identi cation method, which is illustrated to be applicable to a wide range of higher order model parameters identi cation problems. A complete, realistic and continuous excess oxygen model with nonlinearity effect was developed and the model parameters were identified. The developed excess oxygen model consisted of three sub-models to characterise the real plant response. The developed excess oxygen model was evaluated and compared with real plant dynamic response data, which illustrated the high degree of accuracy of the developed model. A new technique named predetermined time constant approximation was proposed to make an assumption on the initial value of a predetermined time constant, whose motive is to facilitate the SGAs to explore and exploit an optimal value for higher order of continuous model's parameters identi cation. Also, the proposed predetermined time constant approximation technique demonstrated that the population diversity is well sustained while exploring the feasible search region and exploiting to an optimal value. In general, the proposed method improves the SGAs convergence rate towards the global optimum and illustrated the effectiveness. An automatic tuning of decentralised discrete PID controllers for multivariable processes, based on SGAs, was proposed. The main improvement of the proposed technique is the ability to enhance the control robustness and to optimise discrete PID parameters by compensating the loop interaction of a multivariable process. This is attained by adding the individually optimised objective function of glass temperature and excess oxygen processes as one objective function, to include the total effect of the loop interaction by applying step inputs on both set points, temperature and excess oxygen, at two different time periods in one simulation. The effectiveness of the proposed tuning technique was supported by a number of simulation results using two other SGAs conventional tuning techniques with 1st and 2nd order control oriented models. It was illustrated that, in all cases, the resulting discrete PID control parameters completely satisfied all performance specifications. A new technique to minimise the fuel consumption for glass furnace processes while sustaining the glass temperature is proposed. This proposed technique is achieved by reducing the excess oxygen within the optimum thermal efficiency region within 1.7% to 3.2%, which is approximately equal to about 10% to 20% of excess air. Therefore, by reducing the excess oxygen set point within the optimum region, 2.45% to 2%, the fuel consumption is minimised from 0:002942kg/sec to 0:002868kg/sec while the thermal efficiency of the glass temperature is sustained at the desired set point (1550K). In addition, a reduction in excess oxygen within methane combustion guidelines will assure that undesirable emissions are in control throughout the combustion process. The efficiencies of the proposed technique were supported by a number of simulation results applying the three SGAs controller tuning techniques. It was illustrated that, in all cases, the fraction of excess oxygen reduction results in a great minimisation of fuel consumption over long plant operating periods

    Model-based approach for the plant-wide economic control of fluid catalytic cracking unit

    Fluid catalytic cracking (FCC) is one of the most important processes in the petroleum refining industry for the conversion of heavy gasoil to gasoline and diesel. Furthermore, valuable gases such as ethylene, propylene and isobutylene are produced. The performance of the FCC units plays a major role on the overall economics of refinery plants. Any improvement in operation or control of FCC units will result in dramatic economic benefits. Present studies are concerned with the general behaviour of the industrial FCC plant, and have dealt with the modelling of the FCC units, which are very useful in elucidating the main characteristics of these systems for better design, operation, and control. Traditional control theory is no longer suitable for the increasingly sophisticated operating conditions and product specifications of the FCC unit. Due to the large economic benefits, these trends make the process control more challenging. There is now strong demand for advanced control strategies with higher quality to meet the challenges imposed by the growing technological and market competition. According to these highlights, the thesis objectives were to develop a new mathematical model for the FCC process, which was used to study the dynamic behaviour of the process and to demonstrate the benefits of the advanced control (particularly Model Predictive Control based on the nonlinear process model) for the FCC unit. The model describes the seven main sections of the entire FCC unit: (1) the feed and preheating system, (2) reactor, (3) regenerator, (4) air blower, (5) wet gas compressor, (6) catalyst circulation lines and (7) main fractionators. The novelty of the developed model consists in that besides the complex dynamics of the reactorregenerator system, it includes the dynamic model of the fractionator, as well as a new five lump kinetic model for the riser, which incorporates the temperature effect on the reaction kinetics; hence, it is able to predict the final production rate of the main products (gasoline and diesel), and can be used to analyze the effect of changing process conditions on the product distribution. The FCC unit model has been developed incorporating the temperature effect on reactor kinetics reference construction and operation data from an industrial unit. The resulting global model of the FCC unit is described by a complex system of partial-differential-equations, which was solved by discretising the kinetic models in the riser and regenerator on a fixed grid along the height of the units, using finite differences. The resulting model is a high order DAE, with 942 ODEs (142 from material and energy balances and 800 resulting from the discretisation of the kinetic models). The model offers the possibility of investigating the way that advanced control strategies can be implemented, while also ensuring that the operation of the unit is environmentally safe. All the investigated disturbances showed considerable influence on the products composition. Taking into account the very high volume production of an industrial FCC unit, these disturbances can have a significant economic impact. The fresh feed coke formation factor is one of the most important disturbances analysed. It shows significant effect on the process variables. The objective regarding the control of the unit has to consider not only to improve productivity by increasing the reaction temperature, but also to assure that the operation of the unit is environmentally safe, by keeping the concentration of CO in the stack gas below a certain limit. The model was used to investigate different control input-output pairing using classical controllability analysis based on relative gain array (RGA). Several multi-loop control schemes were first investigated by implementing advanced PID control using anti-windup. A tuning approach for the simultaneous tuning of multiple interacting PID controllers was proposed using a genetic algorithm based nonlinear optimisation approach. Linear model predictive control (LMPC) was investigated as a potential multi-variate control scheme applicable for the FCCU, using classical square as well as novel non-square control structures. The analysis of the LMPC control performance highlighted that although the multivariate nature of the MPC approach using manipulated and controlled outputs which satisfy controllability criteria based on RGA analysis can enhance the control performance, by decreasing the coupling between the individual low level control loops operated by the higher level MPC. Un problema de optimización se resuelve para identificar la mejor acción de control que minimiza una función de coste relacionada con las predicciones de proceso. Debido a la carga computacional de los algoritmos, el control predictivo sujeto a restricciones, no es adecuado para funcionar en cualquier plataforma de hardware. Las técnicas de control predictivo son bien conocidos en la industria de proceso durante décadas. Es cada vez más atractiva la aplicación de técnicas de control avanzadas basadas en modelos a otros muchos campos tales como la automatización de edificios, los teléfonos inteligentes, redes de sensores inalámbricos, etc., donde las plataformas de hardware nunca se han conocido por tener una elevada potencia de cálculo. El objetivo principal de esta tesis es establecer una metodología para reducir la complejidad de cálculo al aplicar control predictivo basado en modelos no lineales sujetos a restricciones, utilizando como plataforma, sistemas de hardware de baja potencia de cálculo, permitiendo una implementación basado en estándares de la industria. La metodología se basa en la aplicación del análisis de componentes principales funcionales, proporcionando un enfoque matemáticamente elegante para reducir la complejidad de los sistemas basados en reglas, como los sistemas borrosos y los sistemas lineales a trozos. Lo que permite reducir la carga computacional en el control predictivo basado en modelos, sujetos o no a restricciones. La idea de utilizar sistemas de inferencia borrosos, además de permitir el modelado de sistemas no lineales o complejos, dota de una estructura formal que permite la implementación de la técnica de reducción de la complejidad mencionada anteriormente. En esta tesis, además de las contribuciones teóricas, se describe el trabajo realizado con plantas reales en los que se han llevado a cabo tareas de modelado y control borroso. Uno de los objetivos a cubrir en el período de la investigación y el desarrollo de la tesis ha sido la experimentación con sistemas borrosos, su simplificación y aplicación a sistemas industriales. La tesis proporciona un marco de conocimiento práctico, basado en la experiencia.In Model-based Predictive Control, the controller runs a real-time optimisation to obtain the best solution for the control action. An optimisation problem is solved to identify the best control action that minimises a cost function related to the process predictions. Due to the computational load of the algorithms, predictive control subject to restric- tions is not suitable to run on any hardware platform. Predictive control techniques have been well known in the process industry for decades. The application of advanced control techniques based on models is becoming increasingly attractive in other fields such as building automation, smart phones, wireless sensor networks, etc., as the hardware platforms have never been known to have high computing power. The main purpose of this thesis is to establish a methodology to reduce the computational complexity of applying nonlinear model based predictive control systems subject to constraints, using as a platform hardware systems with low computational power, allowing a realistic implementation based on industry standards. The methodology is based on applying the functional principal component analysis, providing a mathematically elegant approach to reduce the complexity of rule-based systems, like fuzzy and piece wise affine systems, allowing the reduction of the computational load on modelbased predictive control systems, subject or not subject to constraints. The idea of using fuzzy inference systems, in addition to allowing nonlinear or complex systems modelling, endows a formal structure which enables implementation of the aforementioned complexity reduction technique. This thesis, in addition to theoretical contributions, describes the work done with real plants on which tasks of modeling and fuzzy control have been carried out. One of the objectives to be covered for the period of research and development of the thesis has been training with fuzzy systems and their simplification and application to industrial systems. However, a large numberof power transformers alongwith other infrastructures have been in service for decades and are considered to be in their final ageing stage. Anymalfunction in the transformerscouldaffect the reliability of the entire electric network and alsohave greateconomic impact on the system.Concernsregardingurban air pollution, climate change, and the dependence on unstable and expensive supplies of fossil fuels have lead policy makers and researchers to explore alternatives to conventional fossil-fuelled internal combustion engine vehicles. One such alternative is the introduction of electric vehicles. A broad implementation of such mean of transportation could signify a drastic reduction in greenhouse gases emissions and could consequently form a compelling argument for the global efforts of meeting the emission reduction targets. In this thesis the topic of a high penetration of electric vehicles and their possible integration in insular networksis discussed. Subsequently, smart grid solutions with enabling technologies such as energy management systems and smart meters promote the vision of smart households, which also allows for active demand side in the residential sector.However, shifting loads simultaneously to lower price periods is likely to put extra stress on distribution system assets such as distribution transformers. Especially, additional new types of loads/appliances such as electric vehicles can introduce even more uncertaintyon the operation of these assets, which is an issue that needs special attention. Additionally, in order to improve the energy consumption efficiencyin a household, home energy management systems are alsoaddressed.     This research topic aims at enterprise-wide modeling and optimization (EWMO) through the development and application of integrated modeling, simulation and optimization methodologies, and computer-aided tools for reliable and sustainable improvement opportunities within the entire manufacturing network (raw materials, production plants, distribution, retailers, and customers) and its components. This integrated approach incorporates information from the local primary control and supervisory modules into the scheduling/planning formulation. That makes it possible to dynamically react to incidents that occur in the network components at the appropriate decision-making level, requiring fewer resources, emitting less waste, and allowing for better responsiveness in changing market requirements and operational variations, reducing cost, waste, energy consumption and environmental impact, and increasing the benefits.
