    Balancing of parallel U-shaped assembly lines

Different from existing studies on U-shaped lines, we combine the advantages of two individual line configurations (namely parallel lines and U-shaped lines) and create an opportunity for assigning tasks to multi-line workstations located in between two adjacent U-shaped lines with the aim of maximising resource utilisation. Utilisation of crossover workstations, in which tasks from opposite areas of a same U-shaped line can be performed, is also one of the main advantages of the U-shaped lines. As in traditional U-shaped line configurations, the newly proposed line configuration also supports the utilisation of crossover workstations. An efficient heuristic algorithm is developed to find well-balanced solutions for the proposed line configurations. Test cases derived from existing studies and modified in accordance with the proposed system in this study are solved using the proposed heuristic algorithm. The comparison of results obtained when the lines are balanced independently and when the lines are balanced together (in parallel to each other) clearly indicates that the parallelisation of U-shaped lines helps decrease the need for workforce significantly.Balikesir UniversityTurkish Council of Higher Educatio

    Experimental assessment of the productivity improvement when using U-shaped production cells with variable takt time

    International audiencePurpose – The aims of this research is to discuss the benefits of U layout for production cell operating in variable takt time. Different experiments were conducted using benchmarks, in order to highlight the performance gap between a straight cell and a U-cell. Design/methodology/approach – The implementation of the production cell, in U-shaped or in straight line, is optimized through linear programming based on the number of operators. The two corresponding programs, in Mosel language, use the same approach, in order to not introduce defects in the comparison of results. The study used our own datasets and well known academic benchmarks. Findings – A comparison between the obtained takt times, with equivalent operating conditions, in U-cell and straight cell was conducted. A significant increase of the production rate was observed. This increase has often exceeded 10 per cent to reach 32 per cent. All the experiments show that, with the same number of operators, a cell in a U layout is always at least as efficient, in terms of reachable production rates, than an equivalent cell in a linear layout. 96 per cent give an improvement of production rate. Moreover, the dispersion of the U-cell results is weaker, which suggests that the U-layout gives, in more robust manner, better performances.Research limitations/implications – The results were obtained through a study of various academic benchmarks. The results must be validated on industrial situations.Practical implications – This paper will be very useful for researchers and practitioners in order to understand lean implementations and its derived benefits. This paper will allow them evaluating and analysing the expected benefits of the implementation of the production cell in U-shaped (operating in variable takt time).Originality/value – U-Cells constitute an appropriate solution for a layout of any kind of production cells with variable structure. When facing a significant variation in the demand, the response consists in modulating the number of operators assigned to the cell.     A bibliographic review of production line design and balancing under uncertainty

    This bibliography reviews the solution methods developed for the design and balancing problems of production lines such as assembly and disassembly lines. The line design problem aims in determining the number of workstations along with the corresponding assignment of tasks to each workstation, while the line balancing problem seeks an assignment of tasks, to the existing workstations of the line, which ensures that the workloads are as equal as possible among the workstations. These two optimisation problems can be also integrated and treated as a multi-objective optimisation problem. This review considers both deterministic and stochastic formulations for disassembly lines and is limited to assembly line design and balancing under uncertainty. This bibliography covers more than 90 publications since 1976 for assembly and 1999 for disassembly

    Multiple-criteria decision-making in two-sided assembly line balancing: A goal programming and a fuzzy goal programming models

    Two-sided assembly lines are especially used at the assembly of large-sized products, such as trucks and buses. In this type of a production line, both sides of the line are used in parallel. In practice, it may be necessary to optimize more than one conflicting objectives simultaneously to obtain effective and realistic solutions. This paper presents a mathematical model, a pre-emptive goal programming model for precise goals and a fuzzy goal programming model for imprecise goals for two-sided assembly line balancing. The mathematical model minimizes the number of mated-stations as the primary objective and it minimizes the number of stations as a secondary objective for a given cycle time. The zoning constraints are also considered in this model, and a set of test problems taken from literature is solved. The proposed goal programming models are the first multiple-criteria decision-making approaches for two-sided assembly line balancing problem with multiple objectives. The number of mated-stations, cycle time and the number of tasks assigned per station are considered as goals. An example problem is solved and a computational study is conducted to illustrate the flexibility and the efficiency of the proposed goal programming models. Based on the decision maker's preferences, the proposed models are capable of improving the value of goals

    Simple assembly line balancing problem under task deterioration

    This paper introduces the effect of task deterioration in simple assembly line balancing problem. In many realistic assembly lines, a deterioration task is considered when a task is started earlier than the assigned time since the station time is constant and the earliness of the task does not reduce the cycle time. This phenomenon is known as deteriorating tasks. Therefore, we seek an optimal assignment and schedule of tasks in workstations, in order to minimize the number of stations for a given cycle time, which is known as SALBP-1. For this purpose, a mathematical model is proposed. Since the pure SALBP-1 is proved to be NP-hard and considering task deterioration complicates problem further, we propose a genetic algorithm for solving such problem. Several well-known test problems are solved to study the performance of the proposed approach

    Second order conic approximation for disassembly line design with joint probabilistic constraints

    A problem of profit oriented disassembly line design and balancing with possible partial disassembly and presence of hazardous parts is studied. The objective is to design a production line providing a maximal revenue with balanced workload. Task times are assumed to be random variables with known normal probability distributions. The cycle time constraints are to be jointly satisfied with at least a predetermined probability level. An AND/OR graph is used to model the precedence relationships among tasks. Several lower and upper–bounding schemes are developed using second order cone programming and convex piecewise linear approximation. To show the relevance and applicability of the proposed approach, a set of instances from the literature are solved to optimality

Efficiency of an assembly line is one of the most important of these factors since assembly lines are generally constructed as the last stage of an entire production system. Parallel two-sided assembly line system is a new research domain in academia though these lines have been utilised to produce large sized products such as automobiles, trucks, and buses in industry for many years. Parallel two-sided assembly lines carry practical advantages of both parallel assembly lines and two-sided assembly lines. The main purpose of this paper is to introduce type-E parallel two-sided assembly line balancing problem for the first time in the literature and to propose a new ant colony optimisation based approach for solving the problem. Different from the existing studies on parallel assembly line balancing problems in the literature, this paper aims to minimise two conflicting objectives, namely cycle time and number of workstations at the same time and proposes a mathematical model for the formal description of the problem. To the best of our knowledge, this is the first study which addresses both conflicting objectives on a parallel two-sided assembly line configuration. The developed ant colony optimisation algorithm is illustrated with an example to explain its procedures. An experimental design is also conducted to calibrate the parameters of the proposed algorithm using response surface methodology. Results obtained from the performed computational study indicate that minimising cycle time as well as number of workstations help increase system efficiency. It is also observed that the proposed algorithm finds promising results for the studied cases of type-E parallel two-sided assembly line balancing problem when the results are compared with those obtained from other three well-known heuristics

    Energy Efficient Policies, Scheduling, and Design for Sustainable Manufacturing Systems

    Climate mitigation, more stringent regulations, rising energy costs, and sustainable manufacturing are pushing researchers to focus on energy efficiency, energy flexibility, and implementation of renewable energy sources in manufacturing systems. This thesis aims to analyze the main works proposed regarding these hot topics, and to fill the gaps in the literature. First, a detailed literature review is proposed. Works regarding energy efficiency in different manufacturing levels, in the assembly line, energy saving policies, and the implementation of renewable energy sources are analyzed. Then, trying to fill the gaps in the literature, different topics are analyzed more in depth. In the single machine context, a mathematical model aiming to align the manufacturing power required to a renewable energy supply in order to obtain the maximum profit is developed. The model is applied to a single work center powered by the electric grid and by a photovoltaic system; afterwards, energy storage is also added to the power system. Analyzing the job shop context, switch off policies implementing workload approach and scheduling considering variable speed of the machines and power constraints are proposed. The direct and indirect workloads of the machines are considered to support the switch on/off decisions. A simulation model is developed to test the proposed policies compared to others presented in the literature. Regarding the job shop scheduling, a fixed and variable power constraints are considered, assuming the minimization of the makespan as the objective function. Studying the factory level, a mathematical model to design a flow line considering the possibility of using switch-off policies is developed. The design model for production lines includes a targeted imbalance among the workstations to allow for defined idle time. Finally, the main findings, results, and the future directions and challenges are presented

    Optimization of A Real Time Multi Mixed Make-To-Order Assembly Line to Reduce Positive Drift

    ThesisAssembly lines are critical for the realization of product manufacture. In recent times, there has been a shift from the make-to-stock (mass production) approach to a make-to-order (mass customization) approach and this has brought on a strong emphasis on product variety. Although variety can be included to a product at various phases of production, literature shows that by providing each functional module of the product with several variants, assembly lines provide the most cost-effective approach to achieve high product variety. However, there are certain challenges associated with using assembly lines to achieve product variety. One of these challenges is assembly line balancing. Assembly line balancing is the search for an optimum assignment of tasks, such that given precedence constraints according to pre-defined single or multi objective goal are met. These objectives include reducing the number of stations for a given cycle time or minimizing the cycle time for a given number of stations. Cycle time refers to the amount of time allotted to accomplish a certain process in an assembly process. This deviation from the optimal cycle time is technically referred to as drift. Drift can be negative or positive. Negative drift represents the time span during which an assembly line is idle, due to work being finished ahead of prescribed cycle time. Positive drift, meanwhile, represents time span in which an assembly line exceeds the prescribed cycle time. The problems caused by drift, especially positive drift, is so vast that there is a research niche are dedicated to this study called Assembly Line Balancing Problems. Various authors have proposed numerous solutions for solving assembly line balancing problems created by positive drift. However, there is very little information on optimizing multi model make-to order systems with real time inputs so as to reduce the effects of positive drift. This study looks at how such a system can be optimized by using the case study of a water bottling plant. This is done by initially looking at the literature in the field of assembly line balancing to isolate the research gap this study aims to fill. Secondly, the water bottling plant, described as the case study, is modelled using MATLAB/Simulink. Thirdly, the different optimization methodologies are discussed and applied to the created model. Finally, the optimized model is tested and the results are analysed. The results of this study show that positive drift, which can be a major challenge in a real time multi mixed assembly line, can be reduced by the optimization of assembly lines. The results of this study can also be seen as an addition to the knowledge base of the broader research on mixed model assembly line balancing
