    Algebraic level sets for CAD/CAE integration and moving boundary problems

    Boundary representation (B-rep) of CAD models obtained from solid modeling kernels are commonly used in design, and analysis applications outside the CAD systems. Boolean operations between interacting B-rep CAD models as well as analysis of such multi-body systems are fundamental operations on B-rep geometries in CAD/CAE applications. However, the boundary representation of B-rep solids is, in general, not a suitable representation for analysis operations which lead to CAD/CAE integration challenges due to the need for conversion from B-rep to volumetric approximations. The major challenges include intermediate mesh generation step, capturing CAD features and associated behavior exactly and recurring point containment queries for point classification as inside/outside the solid. Thus, an ideal analysis technique for CAD/CAE integration that can enable direct analysis operations on B-rep CAD models while overcoming the associated challenges is desirable. ^ Further, numerical surface intersection operations are typically necessary for boolean operations on B-rep geometries during the CAD and CAE phases. However, for non-linear geometries, surface intersection operations are non-trivial and face the challenge of simultaneously satisfying the three goals of accuracy, efficiency and robustness. In the class of problems involving multi-body interactions, often an implicit knowledge of the boolean operation is sufficient and explicit intersection computation may not be needed. Such implicit boolean operations can be performed by point containment queries on B-rep CAD models. However, for complex non-linear B-rep geometries, the point containment queries may involve numerical iterative point projection operations which are expensive. Thus, there is a need for inexpensive, non-iterative techniques to enable such implicit boolean operations on B-rep geometries. ^ Moreover, in analysis problems with evolving boundaries (ormoving boundary problems), interfaces or cracks, blending functions are used to enrich the underlying domain with the known behavior on the enriching entity. The blending functions are typically dependent on the distance from the evolving boundaries. For boundaries defined by free form curves or surfaces, the distance fields have to be constructed numerically. This may require either a polytope approximation to the boundary and/or an iterative solution to determine the exact distance to the boundary. ^ In this work a purely algebraic, and computationally efficient technique is described for constructing signed distance measures from Non-Uniform Rational B-Splines (NURBS) boundaries that retain the geometric exactness of the boundaries while eliminating the need for iterative and non-robust distance calculation. The proposed technique exploits the NURBS geometry and algebraic tools of implicitization. Such a signed distance measure, also referred to as the Algebraic Level Sets, gives a volumetric representation of the B-rep geometry constructed by purely non-iterative algebraic operations on the geometry. This in turn enables both the implicit boolean operations and analysis operations on B-rep geometries in CAD/CAE applications. Algebraic level sets ensure exactness of geometry while eliminating iterative numerical computations. Further, a geometry-based analysis technique that relies on hierarchical partition of unity field compositions (HPFC) theory and its extension to enriched field modeling is presented. The proposed technique enables direct analysis of complex physical problems without meshing, thus, integrating CAD and CAE. The developed techniques are demonstrated by constructing algebraic level sets for complex geometries, geometry-based analysis of B-rep CAD models and a variety of fracture examples culminating in the analysis of steady state heat conduction in a solid with arbitrary shaped three-dimensional cracks. ^ The proposed techniques are lastly applied to investigate the risk of fracture in the ultra low-k (ULK) dies due to copper (Cu) wirebonding process. Maximum damage induced in the interlayer dielectric (ILD) stack during the process steps is proposed as an indicator of the reliability risk. Numerical techniques based on enriched isogeometric approximations are adopted to model damage in the ULK stacks using a cohesive damage description. A damage analysis procedure is proposed to conduct damage accumulation studies during Cu wirebonding process. Analysis is carried out to identify weak interfaces and potential sites for crack nucleation as well as damage nucleation patterns. Further, the critical process condition is identified by analyzing the damage induced during the impact and ultrasonic excitation stages. Also, representative ILD stack designs with varying Cu percentage are compared for risk of fracture

    Automatic constraint-based synthesis of non-uniform rational B-spline surfaces

    In this dissertation a technique for the synthesis of sculptured surface models subject to several constraints based on design and manufacturability requirements is presented. A design environment is specified as a collection of polyhedral models which represent components in the vicinity of the surface to be designed, or regions which the surface should avoid. Non-uniform rational B-splines (NURBS) are used for surface representation, and the control point locations are the design variables. For some problems the NURBS surface knots and/or weights are included as additional design variables. The primary functional constraint is a proximity metric which induces the surface to avoid a tolerance envelope around each component. Other functional constraints include: an area/arc-length constraint to counteract the expansion effect of the proximity constraint, orthogonality and parametric flow constraints (to maintain consistent surface topology and improve machinability of the surface), and local constraints on surface derivatives to exploit part symmetry. In addition, constraints based on surface curvatures may be incorporated to enhance machinability and induce the synthesis of developable surfaces;The surface synthesis problem is formulated as an optimization problem. Traditional optimization techniques such as quasi-Newton, Nelder-Mead simplex and conjugate gradient, yield only locally good surface models. Consequently, simulated annealing (SA), a global optimization technique is implemented. SA successfully synthesizes several highly multimodal surface models where the traditional optimization methods failed. Results indicate that this technique has potential applications as a conceptual design tool supporting concurrent product and process development methods

    Signature Sequence of Intersection Curve of Two Quadrics for Exact Morphological Classification

    We present an efficient method for classifying the morphology of the intersection curve of two quadrics (QSIC) in PR3, 3D real projective space; here, the term morphology is used in a broad sense to mean the shape, topological, and algebraic properties of a QSIC, including singularity, reducibility, the number of connected components, and the degree of each irreducible component, etc. There are in total 35 different QSIC morphologies with non-degenerate quadric pencils. For each of these 35 QSIC morphologies, through a detailed study of the eigenvalue curve and the index function jump we establish a characterizing algebraic condition expressed in terms of the Segre characteristics and the signature sequence of a quadric pencil. We show how to compute a signature sequence with rational arithmetic so as to determine the morphology of the intersection curve of any two given quadrics. Two immediate applications of our results are the robust topological classification of QSIC in computing B-rep surface representation in solid modeling and the derivation of algebraic conditions for collision detection of quadric primitives

    Prediction of machining accuracy based on geometric error estimation of tool rotation profile in five-axis multi-layer flank milling process

    In five-axis multi-layer flank milling process, the geometric error of tool rotation profile caused by radial dimension error and setup error has great influence on the machining accuracy. In this work, a new comprehensive error prediction model considering the inter-layer interference caused by tool rotation profile error is established, which incorporates a pre-existing prediction model dealing with a variety of errors such as geometric errors of machine tool, workpiece locating errors, and spindle thermal deflection errors. First, a series of tool contact points on the tool swept surface in each single layer without overlapping with others are calculated. Second, the position of the tool contact points on the overlapped layers is updated based on the detection and calculation of inter-layer interferences. Third, all evaluated tool contact points on the final machined surface are available for completing the accuracy prediction of the machined surface. A machining experiment has been carried out to validate this prediction model and the results show the model is effective

    Geometric Surface Processing and Virtual Modeling

    In this work we focus on two main topics "Geometric Surface Processing" and "Virtual Modeling". The inspiration and coordination for most of the research work contained in the thesis has been driven by the project New Interactive and Innovative Technologies for CAD (NIIT4CAD), funded by the European Eurostars Programme. NIIT4CAD has the ambitious aim of overcoming the limitations of the traditional approach to surface modeling of current 3D CAD systems by introducing new methodologies and technologies based on subdivision surfaces in a new virtual modeling framework. These innovations will allow designers and engineers to transform quickly and intuitively an idea of shape in a high-quality geometrical model suited for engineering and manufacturing purposes. One of the objective of the thesis is indeed the reconstruction and modeling of surfaces, representing arbitrary topology objects, starting from 3D irregular curve networks acquired through an ad-hoc smart-pen device. The thesis is organized in two main parts: "Geometric Surface Processing" and "Virtual Modeling". During the development of the geometric pipeline in our Virtual Modeling system, we faced many challenges that captured our interest and opened new areas of research and experimentation. In the first part, we present these theories and some applications to Geometric Surface Processing. This allowed us to better formalize and give a broader understanding on some of the techniques used in our latest advancements on virtual modeling and surface reconstruction. The research on both topics led to important results that have been published and presented in articles and conferences of international relevance

    Automatic tool path generation for numerically controlled machining of sculptured surfaces

    This dissertation presents four new tool path generation approaches for numerically controlled machining of sculptured surfaces: TRI\sb-XYINDEX, FINISH, FIVEX\sb-INDEX, FIX\sb-AXIS\sb-INDEX. All of the above systems index the tool across the object surface in the Cartesian space so that evenly distributed tool paths are accomplished. TRI\sb-XYINDEX is a three-axis tool path generation system which uses a surface triangle set (STS) representation of the surface for tool position calculations. Surface edges are detected with local searching algorithms. Quick tool positioning is achieved by selecting candidate elements of polygons. Test results show that TRI\sb-XYINDEX is more efficient when machining surfaces which are relatively flat while the discrete point approach is faster for highly curved surfaces. FINISH was developed for generating three-axis ball-end tool paths for local surface finishing. It was based on the SPS. Given a surface with excess material represented by a set of discrete points, FINISH automatically identifies the undercut areas. Results show that FINISH provides significant improvements in machining efficiency. FIVEX\sb-INDEX is developed for generating five-axis flat-end tool paths. It uses an STS approximation. Contact points on the surface are derived from edge lists obtained from the intersections of vertical cutting planes with the polygon set. The distances between adjacent end points set an initial step-forward increment between surface contact points. To verify tool movements, some intermediate tool positions are interpolated. The key features of FIVEX\sb-INDEX are: (1) a polygon set representing an object which may be composed of multiple surfaces; (2) Surface contact point generation by cutting plane intersection; (3) simple tool incrementing and positioning algorithms; (4) minimal user interaction; (5) user controlled accuracy of resulting tool paths. FIX\sb-AXIS\sb-INDEX is a subsystem of FIVEX\sb-INDEX, generating tool paths for a tool with fixed orientations. Surface contact points are generated similar to FIVEX\sb-INDEX while tool positions are corrected with the highest point technique along the tool axis direction. Linear fitting is applied to output tool positions. FIX\sb-AXIS\sb-INDEX is preferred for machining surfaces curved in one direction, such as ruled surfaces. Test results show that FIX\sb-AXIS\sb-INDEX can serve as a three-axis tool path generation system but a five-axis machine is required to do it. (Abstract shortened by UMI.)

    Structural Design of a Crashworthy Energy Absorbing Passenger Seat For a Large Transport Aircraft Using Large Displacement, Nonlinear Material Finite Element Analysis

    Federal Aviation Regulations certification criteria for transport aircraft seats require performing dynamic tests using anthropomorphic test dummies. Floor decelerations of the tests are 16g forward with the seat tracks misaligned by up to 10 degrees and 14g downward at a pitch angle of 30 degrees. In this project the dynamic response of the passenger/seat/restraint system is modeled using nonlinear finite element analysis. The interference between a dummy model and the seat is modeled using a contact interaction algorithm. This algorithm did not converge and multiple-point constraints were used to transfer the dummy\u27s inertia load. This approach was validated with the software SOMTA and then used to predict the response of a high energy absorption seat design subjected to the floor deceleration as stated in the FAR. The seat withstood the dynamic loading in both cases. The seat showed poor energy absorption characteristics when subjected to the 14g downward floor deceleration
