    Characterisation of discontinuous carbon fibre preforms for automotive applications

    The high cost of raw materials, high labour costs and lengthy cycle times have limited the use of conventional ply-based composites in the automotive industry. This thesis seeks to identify the potential of using low cost discontinuous fibre composites (DFCs) for structural applications. Properties of DFCs are governed by the degree of homogeneity of the reinforcement and discontinuities at the fibre ends, which cause stress concentrations; thereby limiting the mechanical performance of the material. This work focuses on material characterisation of laminates moulded from discontinuous carbon fibre preforms manufactured by a robotic spray process. Through the culmination of this work, a suitable design methodology for automotive applications has been identified. Design procedures for aerospace have also been considered. An analytical model has been developed to determine the tensile stiffness and strength of a discontinuous carbon fibre preform composite. The model can be used within automotive and aerospace design methodologies to define material properties, but a number of other factors must be considered. Areal mass of the preform has been identified as the governing factor in achieving target compaction levels. Poor homogeneity in thin parts prevents the ability to achieve high volume fractions, which determines mechanical performance. It has been demonstrated that the matrix has a greater influence on the properties of DFCs when compared to continuous fibre composites. Toughened resins were particularly effective in improving tensile strength of DFCs that exhibited poor homogeneity. Damage tolerance of DFCs has been evaluated through open-hole and compression after impact testing. Higher property retention was observed compared to continuous fibre equivalents. Greater damage tolerance of DFCs could lead to increased weight-saving in structural applications. However, current safety factors based on conventional laminates may be too conservative and could lead to over-engineering thus limiting the potential of the material

    Long discontinuous carbon fibre/polypropylene composites for high volume structural applications

    A processing route is presented to manufacture discontinuous carbon fibre reinforced polypropylene (CF.PP) composites, using much longer fibre lengths (25mm) and higher volume fractions (up to 45%) than previously reported in the literature. Carbon fibre tows are coated with different ratios of polypropylene, blended with a maleic anhydride coupling agent, to investigate the influence of the interfacial shear strength at the microscale on the macroscale composite properties. Improvements in the tensile performance at the macroscale (70% increase) are not as high as those reported for the interfacial shear strength at the microscale (300%), following the addition of the coupling agent. Consequently, the tensile strength of the CF.PP material is only 45% of values reported for carbon fibre/epoxy systems, however, the tensile stiffness is comparable. This demonstrates the potential for using CF.PP for structural applications, following further process optimisation to overcome the current high levels of porosity (3.3% at 0.45Vf) to improve the tensile strength

    Structural optimisation of random discontinuous fibre composites: Part 1 – Methodology

    This paper presents a finite element model to optimise the fibre architecture of components manufactured from discontinuous fibre composites. An optimality criterion method has been developed to maximise global component stiffness, by determining optimum distributions for local section thickness and preform areal mass. The model is demonstrated by optimising the bending performance of a flat plate with three holes. Results are presented from a sensitivity study to highlight the level of compromise in stiffness optimisation caused by manufacturing constraints associated with the fibre deposition method, such as the scale of component features relative to the fibre length

    Structural optimisation of random discontinuous fibre composites: Part 2 - case study

    This is the second paper in a two part series presenting the development of a stiffness optimisation algorithm to intelligently optimise the fibre architecture of discontinuous fibre composites. A Multi-Criteria Decision Making (MCDM) strategy is used to select parameters associated with the fibre architecture, to produce components that satisfy stiffness, cost and mass criteria. The model has been successfully demonstrated using an automotive spare wheel well geometry, which shows that a highly optimised discontinuous fibre composite solution can compete against a continuous fabric counterpart in terms of specific stiffness, whilst presenting an opportunity for significant cost reduction. This could potentially lead to the application of composite materials into new areas where cost has previously been prohibitive
