    Use of the continuous wavelet tranform to enhance early diagnosis of incipient faults in rotating element bearings

    This thesis focused on developing a new wavelet for use with the continuous wavelet transform, a new detection method and two de-noising algorithms for rolling element bearing fault signals. The work is based on the continuous wavelet transform and implements a unique Fourier Series estimation algorithm that allows for least squares estimation of arbitrary frequency components of a signal. The final results of the research also included use of the developed detection algorithm for a novel method of estimating the center frequency and bandwidth for use with the industry standard detection algorithm, envelope demodulation, based on actual fault data. Finally, the algorithms and wavelets developed in this paper were tested against seven other wavelet based de-noising algorithms and shown to be superior for the de-noising and detection of inner and outer rolling element race faults

    A sensitivity comparison of Neuro-fuzzy feature extraction methods from bearing failure signals

    This thesis presents an account of investigations made into building bearing fault classifiers for outer race faults (ORF), inner race faults (IRF), ball faults (BF) and no fault (NF) cases using wavelet transforms, statistical parameter features and Artificial Neuro-Fuzzy Inference Systems (ANFIS). The test results showed that the ball fault (BF) classifier successfully achieved 100% accuracy without mis-classification, while the outer race fault (ORF), inner race fault (IRF) and no fault (NF) classifiers achieved mixed results

    Modeling and fault diagnosis of broken rotor bar faults in induction motors

    Due to vast industrial applications, induction motors are often referred to as the “workhorse” of the industry. To detect incipient faults and improve reliability, condition monitoring and fault diagnosis of induction motors are very important. In this thesis, the focus is to model and detect broken rotor bar (BRB) faults in induction motors through the finite element analysis and machine learning approach. The most successfully deployed method for the BRB fault detection is Motor Current Signature Analysis (MSCA) due to its non-invasive, easy to implement, lower cost, reliable and effective nature. However, MSCA has its own limitations. To overcome such limitations, fault diagnosis using machine learning attracts more research interests lately. Feature selection is an important part of machine learning techniques. The main contributions of the thesis include: 1) model a healthy motor and a motor with different number of BRBs using finite element analysis software ANSYS; 2) analyze BRB faults of induction motors using various spectral analysis algorithms (parametric and non-parametric) by processing stator current signals obtained from the finite element analysis; 3) conduct feature selection and classification of BRB faults using support vector machine (SVM) and artificial neural network (ANN); 4) analyze neighbouring and spaced BRB faults using Burg and Welch PSD analysis

    Predictive condition monitoring of industrial systems for improved maintenance and operation

    Maintenance strategies based on condition monitoring of the different machines and devices in an industrial process can minimize downtime, increase the safety of plant operations and help in the process of decision-taking for control and maintenance actions in order to reduce maintenance and operating costs. Multivariate statistical methods are widely used for process condition monitoring in modern industrial sites due to the quantity of data available and the difficulties of building analytical models in complex facilities. Nevertheless, the performance of these methodologies is still far away from being ideal, due to different issues such as process nonlinearities or varying operational conditions. In addition application of the latest approaches developed for process monitoring is not widely extended in real industry. The aim of this investigation is to develop new and improve existing methodologies for predictive condition monitoring through the use of multivariate statistical methods. The research focuses on demonstrating the applicability of multivariate algorithms in real complex cases, the improvement of these methods in terms of fault detection and diagnosis by means of data fusion and the estimation of process performance degradation caused by faults.Marie Curi

    On Increasing the Automation Level of Heavy-Duty Hydraulic Manipulators with Condition Monitoring of the Hydraulic System and Energy-Optimised Redundancy Resolution

    Hydraulic manipulators on mobile machines are predominantly used for excavation and lifting applications at construction sites and for heavy-duty material handling in the forest industry due to their superior power-density and rugged nature. These manipulators are conventionally open-loop controlled by human operators who are sufficiently skilled to operate the machines. However, in the footsteps of pioneering original equipment manufacturers (OEMs) and to keep up with the intensifying demand for innovation, more and more mobile machine OEMs have a major interest in significantly increasing the automation level of their hydraulic manipulators and improving the operation of manipulators. In this thesis, robotic software-based functionalities in the form of modelbased condition monitoring and energy-optimal redundancy resolution which facilitate increased automation level of hydraulic manipulators are proposed.A condition monitoring system generally consists of software modules and sensors which co-operate harmonically and monitor the hydraulic system’s health in real-time based on an indirect measure of this system’s health. The premise is that when this condition monitoring system recognises that the system’s health has deteriorated past a given threshold (in other words, when a minor fault is detected, such as a slowly increasing internal leakage of the hydraulic cylinder), the condition monitoring module issues an alarm to warn the system operator of the malfunction, and the module could ideally diagnose the fault cause. In addition, when faced with severe faults, such as an external leakage or an abruptly increasing internal leakage in the hydraulic system, an alarm from the condition monitoring system ensures that the machine is quickly halted to prevent any further damage to the machine or its surroundings.The basic requirement in the design of such a condition monitoring system is to make sure that this system is robust and fault-sensitive. These properties are difficult to achieve in complex mobile hydraulic systems on hydraulic manipulators due to the modelling uncertainties affecting these systems. The modelling uncertainties affecting mobile hydraulic systems are specific compared with many other types of systems and are large because of the hydraulic system complexities, nonlinearities, discontinuities and inherently time-varying parameters. A feasible solution to this modelling uncertainty problem would be to either attenuate the effect of modelling errors on the performance of model-based condition monitoring or to develop improved non-model-based methods with increased fault-sensitivity. In this research work, the former model-based approach is taken. Adaptation of the model residual thresholds based on system operating points and reliable, load-independent system models are proposed as integral parts of the condition monitoring solution to the modelling uncertainty problem. These proposed solutions make the realisation of condition monitoring solutions more difficult on heavy-duty hydraulic manipulators compared with fixed-load manipulators, for example. These solutions are covered in detail in a subset of the research publications appended to this thesis.There is wide-spread interest from hydraulic manipulator OEMs in increasing the automation level of their hydraulic manipulators. Most often, this interest is related to semi-automation of repetitive work cycles to improve work productivity and operator workload circumstances. This robotic semi-automated approach involves resolving the kinematic redundancy of hydraulic manipulators to obtain motion references for the joint controller to enable desirable closed-loop controlled motions. Because conventional redundancy resolutions are usually sub-optimal at the hydraulic system level, a hydraulic energy-optimised, global redundancy resolution is proposed in this thesis for the first time. Kinematic redundancy is resolved energy optimally from the standpoint of the hydraulic system along a prescribed path for a typical 3-degrees-of-freedom (3-DOF) and 4-DOF hydraulic manipulator. Joint motions are also constrained based on the actuators’ position, velocity and acceleration bounds in hydraulic manipulators in the proposed solution. This kinematic redundancy resolution topic is discussed in the last two research papers. Overall, both designed manipulator features, condition monitoring and energy-optimised redundancy resolution, are believed to be essential for increasing the automation of hydraulic manipulators

    Integrating Machine Learning Paradigms for Predictive Maintenance in the Fourth Industrial Revolution era

    In the last decade, manufacturing companies have been facing two significant challenges. First, digitalization imposes adopting Industry 4.0 technologies and allows creating smart, connected, self-aware, and self-predictive factories. Second, the attention on sustainability imposes to evaluate and reduce the impact of the implemented solutions from economic and social points of view. In manufacturing companies, the maintenance of physical assets assumes a critical role. Increasing the reliability and the availability of production systems leads to the minimization of systems’ downtimes; In addition, the proper system functioning avoids production wastes and potentially catastrophic accidents. Digitalization and new ICT technologies have assumed a relevant role in maintenance strategies. They allow assessing the health condition of machinery at any point in time. Moreover, they allow predicting the future behavior of machinery so that maintenance interventions can be planned, and the useful life of components can be exploited until the time instant before their fault. This dissertation provides insights on Predictive Maintenance goals and tools in Industry 4.0 and proposes a novel data acquisition, processing, sharing, and storage framework that addresses typical issues machine producers and users encounter. The research elaborates on two research questions that narrow down the potential approaches to data acquisition, processing, and analysis for fault diagnostics in evolving environments. The research activity is developed according to a research framework, where the research questions are addressed by research levers that are explored according to research topics. Each topic requires a specific set of methods and approaches; however, the overarching methodological approach presented in this dissertation includes three fundamental aspects: the maximization of the quality level of input data, the use of Machine Learning methods for data analysis, and the use of case studies deriving from both controlled environments (laboratory) and real-world instances
