    CONTROL OF METAL TRANSFER AT GIVEN ARC VARIABLES

    Gas Metal Arc Welding (GMAW) is one of the most important welding processes in industrial application. To control metal transfer at given variables is a focus in the field of research and development in welding community. In this dissertation, laser enhanced GMAW is proposed and developed by adding a lower power laser onto the droplet to generate an auxiliary detaching force. The electromagnetic force needed to detach droplets, thus the current that determines this force, is reduced. Wire feed speed, arc voltage, and laser intensity were identified as three major parameters that affect the laser enhanced metal transfer process and a systematic series of experiments were designed and conducted to test these parameters. The behaviors of the laser enhanced metal transfer process observed from high speed images were analyzed using the established physics of metal transfer. In all experiments, the laser was found to affect the metal transfer process as an additional detaching force that tended to change a short-circuiting transfer to drop globular or drop spray, reduce the diameter of the droplet detached in drop globular transfer, or decrease the diameter of the droplet such that the transfer changed from drop globular to drop spray. The enhancement of the laser was found to increase as the laser intensity increased. The larger laser intensity tended to help reduce the size of the droplet detached. The arc voltage affected the metal transfer process through changing the current and changing the gap and possible time interval of the droplet development. A larger arc voltage helped reduce the size of the droplet detached through an increased electromagnetic force. Desired heat input and current/arc pressure waveforms may thus be both delivered and controlled by GMAW through laser enhancement. Laser recoil pressure force was estimated based on the difference of gravitational force with and without laser pulse, and the result was with an acceptable accuracy. Good formation of welds and full penetration of thin plate could be obtained using laser enhanced GMAW. A nonlinear model was established to simulate the dynamic metal transfer in laser enhanced GMAW, and the results agree with the experimental one

    Development of a multi-objective optimization algorithm based on lichtenberg figures

    This doctoral dissertation presents the most important concepts of multi-objective optimization and a systematic review of the most cited articles in the last years of this subject in mechanical engineering. The State of the Art shows a trend towards the use of metaheuristics and the use of a posteriori decision-making techniques to solve engineering problems. This fact increases the demand for algorithms, which compete to deliver the most accurate answers at the lowest possible computational cost. In this context, a new hybrid multi-objective metaheuristic inspired by lightning and Linchtenberg Figures is proposed. The Multi-objective Lichtenberg Algorithm (MOLA) is tested using complex test functions and explicit contrainted engineering problems and compared with other metaheuristics. MOLA outperformed the most used algorithms in the literature: NSGA-II, MOPSO, MOEA/D, MOGWO, and MOGOA. After initial validation, it was applied to two complex and impossible to be analytically evaluated problems. The first was a design case: the multi-objective optimization of CFRP isogrid tubes using the finite element method. The optimizations were made considering two methodologies: i) using a metamodel, and ii) the finite element updating. The last proved to be the best methodology, finding solutions that reduced at least 45.69% of the mass, 18.4% of the instability coefficient, 61.76% of the Tsai-Wu failure index and increased by at least 52.57% the natural frequency. In the second application, MOLA was internally modified and associated with feature selection techniques to become the Multi-objective Sensor Selection and Placement Optimization based on the Lichtenberg Algorithm (MOSSPOLA), an unprecedented Sensor Placement Optimization (SPO) algorithm that maximizes the acquired modal response and minimizes the number of sensors for any structure. Although this is a structural health monitoring principle, it has never been done before. MOSSPOLA was applied to a real helicopter’s main rotor blade using the 7 best-known metrics in SPO. Pareto fronts and sensor configurations were unprecedentedly generated and compared. Better sensor distributions were associated with higher hypervolume and the algorithm found a sensor configuration for each sensor number and metric, including one with 100% accuracy in identifying delamination considering triaxial modal displacements, minimum number of sensors, and noise for all blade sections.Esta tese de doutorado traz os conceitos mais importantes de otimização multi-objetivo e uma revisão sistemática dos artigos mais citados nos últimos anos deste tema em engenharia mecânica. O estado da arte mostra uma tendência no uso de meta-heurísticas e de técnicas de tomada de decisão a posteriori para resolver problemas de engenharia. Este fato aumenta a demanda sobre os algoritmos, que competem para entregar respostas mais precisas com o menor custo computacional possível. Nesse contexto, é proposta uma nova meta-heurística híbrida multi-objetivo inspirada em raios e Figuras de Lichtenberg. O Algoritmo de Lichtenberg Multi-objetivo (MOLA) é testado e comparado com outras metaheurísticas usando funções de teste complexas e problemas restritos e explícitos de engenharia. Ele superou os algoritmos mais utilizados na literatura: NSGA-II, MOPSO, MOEA/D, MOGWO e MOGOA. Após validação, foi aplicado em dois problemas complexos e impossíveis de serem analiticamente otimizados. O primeiro foi um caso de projeto: otimização multi-objetivo de tubos isogrid CFRP usando o método dos elementos finitos. As otimizações foram feitas considerando duas metodologias: i) usando um meta-modelo, e ii) atualização por elementos finitos. A última provou ser a melhor metodologia, encontrando soluções que reduziram pelo menos 45,69% da massa, 18,4% do coeficiente de instabilidade, 61,76% do TW e aumentaram em pelo menos 52,57% a frequência natural. Na segunda aplicação, MOLA foi modificado internamente e associado a técnicas de feature selection para se tornar o Seleção e Alocação ótima de Sensores Multi-objetivo baseado no Algoritmo de Lichtenberg (MOSSPOLA), um algoritmo inédito de Otimização de Posicionamento de Sensores (SPO) que maximiza a resposta modal adquirida e minimiza o número de sensores para qualquer estrutura. Embora isto seja um princípio de Monitoramento da Saúde Estrutural, nunca foi feito antes. O MOSSPOLA foi aplicado na pá do rotor principal de um helicóptero real usando as 7 métricas mais conhecidas em SPO. Frentes de Pareto e configurações de sensores foram ineditamente geradas e comparadas. Melhores distribuições de sensores foram associadas a um alto hipervolume e o algoritmo encontrou uma configuração de sensor para cada número de sensores e métrica, incluindo uma com 100% de precisão na identificação de delaminação considerando deslocamentos modais triaxiais, número mínimo de sensores e ruído para todas as seções da lâmina

    Optimization of Activated Tungsten Inert Gas welding process parameters using heat transfer search algorithm: with experimental validation using case studies

    The Activated Tungsten Inert Gas welding (A-TIG) technique is characterized by its capability to impart enhanced penetration in single pass welding. Weld bead shape achieved by A-TIG welding has a major part in deciding the final quality of the weld. Various machining variables influence the weld bead shape and hence an optimum combination of machining variables is of utmost importance. The current study has reported the optimization of machining variables of A-TIG welding technique by integrating Response Surface Methodology (RSM) with an innovative Heat Transfer Search (HTS) optimization algorithm, particularly for attaining full penetration in 6 mm thick carbon steels. Welding current, length of the arc and torch travel speed were selected as input process parameters, whereas penetration depth, depth-to-width ratio, heat input and width of the heat-affected zone were considered as output variables for the investigations. Using the experimental data, statistical models were generated for the response characteristics. Four different case studies, simulating the real-time fabrication problem, were considered and the optimization was carried out using HTS. Validation tests were also carried out for these case studies and 3D surface plots were generated to confirm the effectiveness of the HTS algorithm. It was found that the HTS algorithm effectively optimized the process parameters and negligible errors were observed when predicted and experimental values compared. HTS algorithm is a parameter-less optimization technique and hence it is easy to implement with higher effectiveness

    Optimisation of welding parameters to mitigate the effect of residual stress on the fatigue life of nozzle–shell welded joints in cylindrical pressure vessels.

    Doctoral Degree. University of KwaZulu-Natal, Durban.The process of welding steel structures inadvertently causes residual stress as a result of thermal cycles that the material is subjected to. These welding-induced residual stresses have been shown to be responsible for a number of catastrophic failures in critical infrastructure installations such as pressure vessels, ship’s hulls, steel roof structures, and others. The present study examines the relationship between welding input parameters and the resultant residual stress, fatigue properties, weld bead geometry and mechanical properties of welded carbon steel pressure vessels. The study focuses on circumferential nozzle-to-shell welds, which have not been studied to this extent until now. A hybrid methodology including experimentation, numerical analysis, and mathematical modelling is employed to map out the relationship between welding input parameters and the output weld characteristics in order to further optimize the input parameters to produce an optimal welded joint whose stress and fatigue characteristics enhance service life of the welded structure. The results of a series of experiments performed show that the mechanical properties such as hardness are significantly affected by the welding process parameters and thereby affect the service life of a welded pressure vessel. The weld geometry is also affected by the input parameters of the welding process such that bead width and bead depth will vary depending on the parametric combination of input variables. The fatigue properties of a welded pressure vessel structure are affected by the residual stress conditions of the structure. The fractional factorial design technique shows that the welding current (I) and voltage (V) are statistically significant controlling parameters in the welding process. The results of the neutron diffraction (ND) tests reveal that there is a high concentration of residual stresses close to the weld centre-line. These stresses subside with increasing distance from the centre-line. The resultant hoop residual stress distribution shows that the hoop stresses are highly tensile close to the weld centre-line, decrease in magnitude as the distance from the weld centre-line increases, then decrease back to zero before changing direction to compressive further away from the weld centre-line. The hoop stress distribution profile on the flange side is similar to that of the pipe side around the circumferential weld, and the residual stress peak values are equal to or higher than the yield strength of the filler material. The weld specimens failed at the weld toe where the hoop stress was generally highly tensile in most of the welded specimens. The multiobjective genetic algorithm is successfully used to produce a set of optimal solutions that are in agreement with values obtained during experiments. The 3D finite element model produced using MSC Marc software is generally comparable to physical experimentation. The results obtained in the present study are in agreement with similar studies reported in the literature

    Robust multi-criteria optimisation of welded joints

    Civilisation has depended on welded structures to facilitate production and improve the quality of life. Welds are used to create infrastructure upon which we rely, such as transportation, oil and gas piping, shipbuilding, bridges and buildings, and to produce the equipment that makes all of this happen. In short, the joining of two metals through welding has immensely contributed to our society. A critical factor in the strength of welded joints is the geometry of the joints, and for this reason a robust optimisation of geometrical parameters of welded joints has been conducted in order to establish the optimum and most robust design in the presence of variation amongst geometrical parameters. A parametric finite element analysis, using Python script, has been performed with the objective to investigate the effect of the welded joint parameters on the stress concentration factors under tensile and bending load. The results indicate that the parametric model, which is generated by Python script, can be used in a wide range of welded geometry, and has the capacity to reduce the time of computation. Additionally, an experimental study, including the geometrical identification of the welded joints, tensile test, hardness test and fatigue, has also been performed. In order to select the best optimisation algorithms, different optimisation algorithms and performance metrics with various types of problem were examined in this study. The results from this part show the accuracy of Circumscription Metric (CM) in comparison to Pair wise Metric (PW) - which is used widely in optimisation studies. Furthermore, the results show that the Fast Multi-objective Optimisation Algorithm (FMOGA-II) outperformed other optimisation algorithms used during this study. In this study, a new methodology for selecting the most robust designs from within the Pareto set has been developed. Finally, a traditional and robust optimisation of a butt welded joint has been performed by establishing a link between an optimisation software package and parametric finite element, the results of which show the ability of this approach to extract the robust optimal designs from the Pareto front

    Friction Force Microscopy of Deep Drawing Made Surfaces

    Aim of this paper is to contribute to micro-tribology understanding and friction in micro-scale interpretation in case of metal beverage production, particularly the deep drawing process of cans. In order to bridging the gap between engineering and trial-and-error principles, an experimental AFM-based micro-tribological approach is adopted. For that purpose, the can’s surfaces are imaged with atomic force microscopy (AFM) and the frictional force signal is measured with frictional force microscopy (FFM). In both techniques, the sample surface is scanned with a stylus attached to a cantilever. Vertical motion of the cantilever is recorded in AFM and horizontal motion is recorded in FFM. The presented work evaluates friction over a micro-scale on various samples gathered from cylindrical, bottom and round parts of cans, made of same the material but with different deep drawing process parameters. The main idea is to link the experimental observation with the manufacturing process. Results presented here can advance the knowledge in order to comprehend the tribological phenomena at the contact scales, too small for conventional tribology
