    Multi-objective optimization of active suspension predictive control based on improved PSO algorithm

    The design and control for active suspension is of great significance for improving the vehicle performance, which requires considering simultaneously three indexes including ride comfort, packaging requirements and road adaptability. To find optimal suspension parameters and provide a better tradeoff among these three performances, this paper presents a novel multi-objective particle swarm optimization (MPSO) algorithm for the suspension design. The mathematical model of quarter-car suspension is first established, and it integrates the hydraulic servo actuator model. Further a model predictive controller is designed for the suspension by using the control strategies of multi-step forecast, rolling optimization and online correction of predictive control theory. To use vehicle body acceleration, tire deflection and suspension stroke to represent the above three performances respectively, a multi-objective optimization model is constructed to optimize the suspension stiffness and damping coefficients. The MPSO algorithm includes extra crossover operations, which are applied to find the Pareto optimal set. The rule to update the Pareto pool is that the newly selected solutions must have two better performances compared with at least one already existed in the Pareto pool, which ensures that each solution is non-dominated within the Pareto set. Finally, numerical simulations on a vehicle-type example are done under B-level road surface excitation. Simulation results show that the optimized suspension can effectively reduce the vertical vibrations and improve the road adaptability. The model predictive controller also shows high robustness with vehicle under null load, half load and full load. Therefore, the proposed MPSO algorithm provides a new valuable reference for the multi-objective optimization of active suspension control

    Within the last few years environmental regulations, safety requirements and market competitions forced the automotive industry to open up a wide range of new technologies. Lightweight design is considered as one of the most innovative concepts to fulfil environmental, safety and many other objectives at competitive prices. Choosing the best design and production process in the development period is the most significant link in the automobile production chain. A wide range of design and process parameters needs to be evaluated to achieve numerous goals of production. These goals often stand in conflict with each other. In addition to the variation of the concepts and following the objectives, some limitations such as manufacturing restrictions, financial limits, and deadlines influence the choice of the best combination of variables. This study introduces a structural optimization tool for assemblies made of sheet metal, e.g. the automobile body, based on parametrization and evaluation of concepts in CAD and CAE. This methodology focuses on those concepts, which leads to the use of the right amount of light and strong material in the right place, instead of substituting the whole structure with the new material. An adaptive hybrid metaheuristic algorithm is designed to eliminate all factors that would lead to a local minimum instead of global optimum. Finding the global optimum is granted by using some explorative and exploitative search heuristics, which are intelligently organized by a central controller. Reliability, accuracy and the speed of the proposed algorithm are validated via a comparative study with similar algorithms for an academic optimization problem, which shows valuable results. Since structures might be subject to a wide range of load cases, e.g. static, cyclic, dynamic, temperature-dependent etc., these requirements need to be addressed by a multidisciplinary optimization algorithm. To handle the nonlinear response of objectives and to tackle the time-consuming FEM analyses in crash situations, a surrogate model is implemented in the optimization tool. The ability of such tool to present the optimum results in multi-objective problems is improved by using some user-selected fitness functions. Finally, an exemplary sub-assembly made of sheet metal parts from a car body is optimized to enhance both, static load case and crashworthiness.Die Automobilindustrie hat in den letzten Jahren unter dem Druck von Umweltvorschriften, Sicherheitsanforderungen und wettbewerbsfähigem Markt neue Wege auf dem Gebiet der Technologien eröffnet. Leichtbau gilt als eine der innovativsten und offenkundigsten Lösungen, um Umwelt- und Sicherheitsziele zu wettbewerbsfähigen Preisen zu erreichen. Die Wahl des besten Designs und Verfahrens für Produktionen in der Entwicklungsphase ist der wichtigste Ring der Automobilproduktionskette. Um unzählige Produktionsziele zu erreichen, müssen zahlreiche Design- und Prozessparameter bewertet werden. Die Anzahl und Variation der Lösungen und Ziele sowie einige Einschränkungen wie Fertigungsbeschränkungen, finanzielle Grenzen und Fristen beeinflussen die Auswahl einer guten Kombination von Variablen. In dieser Studie werden strukturelle Optimierungswerkzeuge für aus Blech gefertigte Baugruppen, z. Karosserie, basierend auf Parametrisierung und Bewertung von Lösungen in CAD bzw. CAE. Diese Methodik konzentriert sich auf die Lösungen, die dazu führen, dass die richtige Menge an leichtem / festem Material an der richtigen Stelle der Struktur verwendet wird, anstatt vollständig ersetzt zu werden. Eine adaptive Hybrid-Metaheuristik soll verhindern, dass alle Faktoren, die Bedrohungsoptimierungstools in einem lokalen Minimum konvergieren, anstelle eines globalen Optimums. Das Auffinden des globalen Optimums wird durch einige explorative und ausbeuterische Such Heuristiken gewährleistet. Die Zuverlässigkeit, Genauigkeit und Geschwindigkeit des vorgeschlagenen Algorithmus wird mit ähnlichen Algorithmen in akademischen Optimierungsproblemen validiert und führt zu respektablen Ergebnissen. Da Strukturen möglicherweise einem weiten Bereich von Lastfällen unterliegen, z. statische, zyklische, dynamische, Temperatur usw. Möglichkeit der multidisziplinären Optimierung wurde in Optimierungswerkzeugen bereitgestellt. Um die nichtlineare Reaktion von Zielen zu überwinden und um den hohen Zeitverbrauch von FEM-Analysen in Absturzereignissen zu bewältigen, könnte ein Ersatzmodell vom Benutzer verwendet werden. Die Fähigkeit von Optimierungswerkzeugen, optimale Ergebnisse bei Problemen mit mehreren Zielsetzungen zu präsentieren, wird durch die Verwendung einiger vom Benutzer ausgewählten Fitnessfunktionen verbessert.     Industrial machine structural components’ optimization and redesign

    Tese de doutoramento em Líderes para as Indústrias TecnológicasO corte por laser é um processo altamente flexível com numerosas vantagens sobre tecnologias concorrentes. O crescimento do mercado é revelador do seu potencial, totalizando 4300 milhões de dólares americanos em 2020. O processo é utilizado em muitas indústrias e as tendências atuais passam por melhorias ao nível do tempo de ciclo, qualidade, custos e exatidão. Os materiais compósitos (nomeadamente polímeros reforçados por fibras) apresentam propriedades mecânicas atrativas para várias aplicações, incluindo a que se relaciona com o presente trabalho: componentes de máquinas industriais. A utilização de compósitos resulta tipicamente em máquinas mais eficientes, exatidão dimensional acrescida, melhor qualidade superficial, melhor eficiência energética e menor impacto ambiental. O principal objetivo deste trabalho é aumentar a produtividade de uma máquina de corte laser, através do redesign de um componente crítico (o pórtico), grande influenciador da exatidão da máquina. Pretende-se com isto criar uma metodologia genérica capaz de auxiliar no processo de redesign de componentes industriais. Dado que o problema lida com dois objetivos concorrentes (redução de peso e aumento de rigidez) e com um elevado número de variáveis, a implementação de uma rotina de otimização é um aspeto central. É crucial demonstrar que o processo de otimização proposto resulta em soluções efetivas. Estas foram validadas através de análise de elementos finitos e de validação experimental, com recurso a um protótipo à escala. O algoritmo de otimização usado é uma metaheurística, inspirado no comportamento de grupos de animais. Algoritmos Particle Swarm são sugeridos com sucesso para problemas de otimização semelhantes. A otimização focou-se na espessura de cada laminado, para diferentes orientações. A rotina de otimização resultou na definição de uma solução quase-ótima para os laminados analisados e permitiu a redução do peso da peça em 43% relativamente à solução atual, bem como um aumento de 25% na aceleração máxima permitida, o que se reflete na produtividade da máquina, enquanto a mesma exatidão é garantida. A comparação entre os resultados numéricos e experimentais para os protótipos mostra uma boa concordância, com divergências pontuais, mas que ainda assim resultam na validação do modelo de elementos finitos no qual se baseia a otimização.Laser cutting is a highly flexible process with numerous advantages over competing technologies. These have ensured the growth of its market, totalling 4300 million United States dollars in 2020. Being used in many industries, the current trends are focused on reduced lead time, increased quality standards and competitive costs, while ensuring accuracy. Composite materials (namely fibre reinforced polymers) present attractive mechanical properties that poses them as advantageous for several applications, including the matter of this thesis: industrial machine components. The use of these materials leads to machines with higher efficiency, dimensional accuracy, surface quality, energy efficiency, and environmental impact. The main goal of this work is to increase the productivity of a laser cutting machine through the redesign of a critical component (gantry), also key for the overall machine accuracy. Beyond that, it is intended that this work lays out a methodology capable of assisting in the redesign of other machine critical components. As the problem leads with two opposing objectives (reducing weight and increasing stiffness), and with many variables, the implementation of an optimization routine is a central aspect of the present work. It is of major importance that the proposed optimization method leads to reliable results, demonstrated in this work by a finite element analysis and through experimental validation, by means of a scale prototype. The optimization algorithm selected is a metaheuristic inspired by the behaviour of swarms of animals. Particle swarm algorithms are proven to provide good and fast results in similar optimization problems. The optimization was performed focusing on the thickness of each laminate and on the orientations present in these. The optimization routine resulted in a definition of a near-optimal solution for the laminates analysed and allowed a weight reduction of 43% regarding the current solution, as well as an increase of 25% in the maximum allowed acceleration, which reflects on the productivity of the machine, while ensuring the same accuracy. The comparison between numeric and experimental testing of the prototypes shows a good agreement, with punctual divergences, but that still validates the Finite elements upon which the optimization process is supported.Portuguese Foundation for Science and Technology - SFRH/BD/51106/2010

    Off-line optimization based active control of torsional oscillation for electric vehicle drivetrain

    © 2017 by the authors. As there is no clutch or hydraulic torque converter in electric vehicles to buffer and absorb torsional vibrations. Oscillation will occur in electric vehicle drivetrains when drivers tip in/out or are shifting. In order to improve vehicle response to transients, reduce vehicle jerk and reduce wear of drivetrain parts, torque step changes should be avoided. This article mainly focuses on drivetrain oscillations caused by torque interruption for shifting in a Motor-Transmission Integrated System. It takes advantage of the motor responsiveness, an optimal active control method is presented to reduce oscillations by adjusting motor torque output dynamically. A rear-wheel-drive electric vehicle with a two gear automated manual transmission is considered to set up dynamic differential equations based on Newton's law of motion. By linearization of the affine system, a joint genetic algorithm and linear quadratic regulator method is applied to calculate the real optimal motor torque. In order to improve immediacy of the control system, time consuming optimization process of parameters is completed off-line. The active control system is tested in AMEsim® and limitation of motor external characteristics are considered. The results demonstrate that, compared with the open-loop system, the proposed algorithm can reduce motion oscillation to a satisfied extent when unloading torque for shifting

    Application of Surrogate Based Optimisation in the Design of Automotive Body Structures

    The rapid development of automotive industry requires manufacturers to continuously reduce the development cost and time and to enhance the product quality. Thus, modern automotive design pays more attention to using CAE analysis based optimisation techniques to drive the entire design flow. This thesis focuses on the optimisation design to improve the automotive crashworthiness and fatigue performances, aiming to enhance the optimisation efficiency, accuracy, reliability, and robustness etc. The detailed contents are as follows: (1) To excavate the potential of crash energy absorbers, the concept of functionally graded structure was introduced and multiobjective designs were implemented to this novel type of structures. First, note that the severe deformation takes place in the tubal corners, multi-cell tubes with a lateral thickness gradient were proposed to better enhance the crashworthiness. The results of crashworthiness analyses and optimisation showed that these functionally graded multi-cell tubes are preferable to a uniform multi-cell tube. Then, functionally graded foam filled tubes with different gradient patterns were analyzed and optimized subject to lateral impact and the results demonstrated that these structures can still behave better than uniform foam filled structures under lateral loading, which will broaden the application scope of functionally graded structures. Finally, dual functionally graded structures, i.e. functionally graded foam filled tubes with functionally graded thickness walls, were proposed and different combinations of gradients were compared. The results indicated that placing more material to tubal corners and the maximum density to the outmost layer are beneficial to achieve the best performance. (2) To make full use of training data, multiple ensembles of surrogate models were proposed to maximize the fatigue life of a truck cab, while the panel thicknesses were taken as design variables and the structural mass the constraint. Meanwhile, particle swarm optimisation was integrated with sequential quadratic programming to avoid the premature convergence. The results illustrated that the hybrid particle swarm optimisation and ensembles of surrogates enable to attain a more competent solution for fatigue optimisation. (3) As the conventional surrogate based optimisation largely depends on the number of initial sample data, sequential surrogate modeling was proposed to practical applications in automotive industry. (a) To maximize the fatigue life of spot-welded joints, an expected improvement based sequential surrogate modeling method was utilized. The results showed that by using this method the performance can be significantly improved with only a relatively small number of finite element analyses. (c) A multiojective sequential surrogate modeling method was proposed to address a multiobjective optimisation of a foam-filled double cylindrical structure. By adding the sequential points and updating the Kriging model adaptively, more accurate Pareto solutions are generated. (4) While various uncertainties are inevitably present in real-life optimisations, conventional deterministic optimisations could probably lead to the violation of constraints and the instability of performances. Therefore, nondeterministic optimisation methods were introduced to solve the automotive design problems. (a) A multiobjective reliability-based optimisation for design of a door was investigated. Based on analysis and design responses surface models, the structural mass was minimized and the vertical sag stiffness was maximized subjected to the probabilistic constraint. The results revealed that the Pareto frontier is divided into the sensitive region and insensitive region with respect to uncertainties, and the decision maker is recommended to select a solution from the insensitive region. Furthermore, the reduction of uncertainties can help improve the reliability but will increase the manufacturing cost, and the tradeoff between the reliability target and performance should be made. (b) A multiobjective uncertain optimisation of the foam-filled double cylindrical structure was conducted by considering randomness in the foam density and wall thicknesses. Multiobjective particle swarm optimisation and Monte Carlo simulation were integrated into the optimisation. The results proved that while the performances of the objectives are sacrificed slightly, the nondeterministic optimisation can enhance the robustness of the objectives and maintain the reliability of the constraint. (c) A multiobjective robust optimisation of the truck cab was performed by considering the uncertainty in material properties. The general version of dual response surface model, namely dual surrogate model, was proposed to approximate the means and standard deviations of the performances. Then, the multiobjective particle optimisation was used to generate the well-distributed Pareto frontier. Finally, a hybrid multi-criteria decision making model was proposed to select the best compromise solution considering both the fatigue performance and its robustness. During this PhD study, the following ideas are considered innovative: (1) Surrogate modeling and multiobjective optimisation were integrated to address the design problems of novel functionally graded structures, aiming to develop more advanced automotive energy absorbers. (2) The ensembles of surrogates and hybrid particle swarm optimisation were proposed for the design of a truck cab, which could make full use of training points and has a strong searching capacity. (3) Sequential surrogate modeling methods were introduced to several optimisation problems in the automotive industry so that the optimisations are less dependent on the number of initial training points and both the efficiency and accuracy are improved. (4) The surrogate based optimisation method was implemented to address various uncertainties in real life applications. Furthermore, a hybrid multi-criteria decision making model was proposed to make the best compromise between the performance and robustness

    PSO based TMD & ATMD control for high-rise structure excited by simulated fluctuating wind field

    This paper reports a novel control strategy combined with artificial intelligence for wind-induced vibration control of a high-rise structure and also provides a broader idea for traditional structural vibration control. The fast Fourier transform based on decimation-in-time was used to optimize the waves with a weighted amplitude method, and the wind speed field was numerically generated according to a Davenport - type fluctuating wind speed spectrum. A second-generation benchmark structure was selected as the high-rise building model. Tuned mass damper (TMD) and active tuned mass damper (ATMD) served as the controller, and the linear- quadratic- Gaussian algorithm served as the active control algorithm for ATMD. Simultaneously, the particle swarm  optimization algorithm was introduced, and the integral of the absolute value of the error based on the relative displacement of floors with regard to the ground level was defined as a performance index for optimizing. The numerical results reveal that both of the two proposed controllers have excellent capability in reducing wind-induced vibrations in high-rise buildings; moreover, the PSO-based ATMD performed better than PSO-based TMD

    Dynamic Facility Layout for Cellular and Reconfigurable Manufacturing using Dynamic Programming and Multi-Objective Metaheuristics

    The facility layout problem is one of the most classical yet influential problems in the planning of production systems. A well-designed layout minimizes the material handling costs (MHC), personnel flow distances, work in process, and improves the performance of these systems in terms of operating costs and time. Because of this importance, facility layout has a rich literature in industrial engineering and operations research. Facility layout problems (FLPs) are generally concerned with positioning a set of facilities to satisfy some criteria or objectives under certain constraints. Traditional FLPs try to put facilities with the high material flow as close as possible to minimize the MHC. In static facility layout problems (SFLP), the product demands and mixes are considered deterministic parameters with constant values. The material flow between facilities is fixed over the planning horizon. However, in today’s market, manufacturing systems are constantly facing changes in product demands and mixes. These changes make it necessary to change the layout from one period to the other to be adapted to the changes. Consequently, there is a need for dynamic approaches of FLP that aim to generate layouts with high adaptation concerning changes in product demand and mix. This thesis focuses on studying the layout problems, with an emphasis on the changing environment of manufacturing systems. Despite the fact that designing layouts within the dynamic environment context is more realistic, the SFLP is observed to have been remained worthy to be analyzed. Hence, a math-heuristic approach is developed to solve an SFLP. To this aim, first, the facilities are grouped into many possible vertical clusters, second, the best combination of the generated clusters to be in the final layout are selected by solving a linear programming model, and finally, the selected clusters are sequenced within the shop floor. Although the presented math-heuristic approach is effective in solving SFLP, applying approaches to cope with the changing manufacturing environment is required. One of the most well-known approaches to deal with the changing manufacturing environment is the dynamic facility layout problem (DFLP). DFLP suits reconfigurable manufacturing systems since their machinery and material handling devices are reconfigurable to encounter the new necessities for the variations of product mix and demand. In DFLP, the planning horizon is divided into some periods. The goal is to find a layout for each period to minimize the total MHC for all periods and the total rearrangement costs between the periods. Dynamic programming (DP) has been known as one of the effective methods to optimize DFLP. In the DP method, all the possible layouts for every single period are generated and given to DP as its state-space. However, by increasing the number of facilities, it is impossible to give all the possible layouts to DP and only a restricted number of layouts should be fed to DP. This leads to ignoring some layouts and losing the optimality; to deal with this difficulty, an improved DP approach is proposed. It uses a hybrid metaheuristic algorithm to select the initial layouts for DP that lead to the best solution of DP for DFLP. The proposed approach includes two phases. In the first phase, a large set of layouts are generated through a heuristic method. In the second phase, a genetic algorithm (GA) is applied to search for the best subset of layouts to be given to DP. DP, improved by starting with the most promising initial layouts, is applied to find the multi-period layout. Finally, a tabu search algorithm is utilized for further improvement of the solution obtained by improved DP. Computational experiments show that improved DP provides more efficient solutions than DP approaches in the literature. The improved DP can efficiently solve DFLP and find the best layout for each period considering both material handling and layout rearrangement costs. However, rearrangement costs may include some unpredictable costs concerning interruption in production or moving of facilities. Therefore, in some cases, managerial decisions tend to avoid any rearrangements. To this aim, a semi-robust approach is developed to optimize an FLP in a cellular manufacturing system (CMS). In this approach, the pick-up/drop-off (P/D) points of the cells are changed to adapt the layout with changes in product demand and mix. This approach suits more a cellular flexible manufacturing system or a conventional system. A multi-objective nonlinear mixed-integer programming model is proposed to simultaneously search for the optimum number of cells, optimum allocation of facilities to cells, optimum intra- and inter-cellular layout design, and the optimum locations of the P/D points of the cells in each period. A modified non-dominated sorting genetic algorithm (MNSGA-II) enhanced by an improved non-dominated sorting strategy and a modified dynamic crowding distance procedure is used to find Pareto-optimal solutions. The computational experiments are carried out to show the effectiveness of the proposed MNSGA-II against other popular metaheuristic algorithms
