    Mechanical behaviour of additively manufactured lunar regolith simulant components

    Additive manufacturing and its related techniques have frequently been put forward as a promising candidate for planetary in-situ manufacturing, from building life-sustaining habitats on the Moon to fabricating various replacements parts, aiming to support future extra-terrestrial human activity. This paper investigates the mechanical behaviour of lunar regolith simulant material components, which is a potential future space engineering material, manufactured by a laser-based powder bed fusion additive manufacturing system. The influence of laser energy input during processing was associated with the evolution of component porosity, measured via optical and scanning electron microscopy in combination with gas expansion pycnometry. The compressive strength performance and Vickers microhardness of the components were analysed and related back to the processing history and resultant microstructure of the lunar regolith simulant build material. Fabricated structures exhibited a relative porosity of 44 – 49% and densities ranging from 1.76 – 2.3 g cm-3 , with a maximum compressive strength of 4.2 ± 0.1 MPa and elastic modulus of 287.3 ± 6.6 MPa, the former is comparable to a typical masonry clay brick (3.5 MPa). The 2 AM parts also had an average hardness value of 657 ± 14 HV0.05/15, better than borosilicate glass (580 HV). This study has shed significant insight into realizing the potential of a laser-based powder bed fusion AM process to deliver functional engineering assets via in-situ and abundant material sources that can be potentially used for future engineering applications in aerospace and astronautics

    Manufacturability, mechanical properties, mass-transport properties and biocompatibility of Triply Periodic Minimal Surface (TPMS) scaffolds fabricated by selective laser melting

    Selective laser melting is a promising additive manufacturing technology for manufacturing porous metallic bone scaffolds. Bone repair requires scaffolds that meet various mechanical and biological requirements. This paper addresses this challenge by comprehensively studying the performance of porous scaffolds. The main novelty is exploring scaffolds with different porosities, verifying various aspects of their performance and revealing the effect of their permeability on cell growth. This study evaluates the manufacturability, mechanical behaviour, permeability and biocompatibility of gyroid scaffolds. In simulations, mechanical behaviour and permeability exhibited up to 56% and 73% accuracy, respectively, compared to the experimental data. The compression and permeability experiments showed that the elastic modulus and the permeability of the scaffolds were both in the range of human bones. The morphological experiment showed that manufacturing accuracy increased with greater designed porosity, while the in vitro experiments revealed that permeability played the main role in cell proliferation. The significance of this work is improving the understanding of the effect of design parameters on the mechanical properties, permeability and cell growth of the scaffolds, which will enable the design of porous bone scaffolds with better bone-repair effects

    Large Scale Vat-Photopolymerization of Investment Casting Master Patterns: The Total Solution

    The material properties and processing of investment casting patterns manufactured using conventional wax injection Molding and those manufactured by vat photopolymerization can be substantially different in terms of thermal expansion and mechanical properties, which can generate problems with dimensional accuracy and stability before and during ceramic shelling and shell failures during the burn-out of the 3D printed casting patterns. In this paper and for the first time, the monofunctional Acryloyl morpholine monomer was used for 3D printing of casting patterns, due to its thermoplastic-like behavior, e.g., softening by heat. However, the hydrophilic behavior of this polymer led to an incorporation of up to 60 wt% of Hexanediol diacrylate, to control the water absorption of the network, which to some extent, compromised the softening feature of Acryloyl morpholine. Addition of a powdered wax filler resulted in a delayed thermal decomposition of the polymer network, however, it helped to reduce the thermal expansion of the parts. The dimensional accuracy and stability of the wax-filled formulation indicated an excellent dimensional tolerance of less than ±130 µm. Finally, the 3D printed patterns successfully went through a burn out process with no damages to the ceramic shell

    Investigating the additive manufacture of extra-terrestrial materials

    The Powder Bed Fusion (PBF) additive manufacturing process category, consists of a group of key enabling technologies allowing the fabrication of both intrinsic and complex structures for a series of applications, including aerospace and astronautics. The purpose of this investigation was to explore the potential application of in-space additive manufacturing/3D printing, for onsite fabrication of structures and parts, using the available extra-terrestrial natural resources as feedstock. This study was carried out by using simulants of terrestrial origin, mimicking the properties of those respective materials found extra-terram (in space). An investigation was conducted through material characterisation, processing and by powder bed fusion, and resultant examination by analytical techniques. The successful realisation of this manufacturing approach in an extra-terrestrial environment could enable a sustainable presence in space by providing the ability to build assets and tools needed for long duration/distance missions in deep space

    Hot Lithography Vat Photopolymerisation 3D Printing: Vat Temperature vs. Mixture Design

    In the vat photopolymerisation 3D printing technique, the properties of the printed parts are highly dependent on the degree of conversion of the monomers. The mechanisms and advantages of vat photopolymerisation at elevated temperatures, or so called “hot lithography”, were investigated in this paper. Two types of photoresins, commercially used as highly accurate castable resins, with different structural and diluent monomers, were employed in this study. Samples were printed at 25 °C, 40 °C, and 55 °C. The results show that hot lithography can significantly enhance the mechanical and dimensional properties of the printed parts and is more effective when there is a diluent with a network Tg close to the print temperature. When processed at 55 °C, Mixture A, which contains a diluent with a network Tg = 53 °C, was more readily impacted by heat compared to Mixture B, whose diluent had a network Tg = 105. As a result, a higher degree of conversion, followed by an increased Tg of the diluents, and improvements in the tensile strength and dimensional stability of the printed parts were observed, which enhanced the outcomes of the prints for the intended application in investment casting of complex components used in the aero and energy sectors. In conclusion, the effectiveness of the hot lithography process is contained by a correlation between the process temperature and the characteristics of the monomers in the mixture

    Printability of photo-sensitive nanocomposites using two-photon polymerization

    Two-photon polymerization direct laser writing (TPP DLW) is an emerging technology for producing advanced functional devices with complex three-dimensional (3D) micro-structures. Tremendous efforts have been devoted to developing two-photon polymerizable photo-sensitive nanocomposites with tailored properties. Light-induced reconfigurable smart materials such as liquid crystalline elastomers (LCEs) are promising materials. However, due to the difficulties in designing two-photon polymerizable liquid crystal monomer (LCM) nanocomposite photoresists, it is challenging to fabricate true 3D LCE micro-structures. In this paper, we report the preparation of photo-sensitive LCE nanocomposites containing photothermal nanomaterials, including multiwalled carbon nanotubes, graphene oxide and gold nanorods (AuNRs), for TPP DLW. The printability of the LCE nanocomposites is assessed by the fidelity of the micro-structures under different laser writing conditions. DLW of GO/LCM photoresist has shown a vigorous bubble formation. This may be due to the excessive heat generation upon rapid energy absorption of 780 nm laser energy. Compared to pure LCM photoresists, AuNR/LCM photoresists have a lower laser intensity threshold and higher critical laser scanning speed, due to the high absorption of AuNRs at 780 nm, which enhanced the photo-sensitivity of the photoresist. Therefore, a shorter printing time can be achieved for the AuNR/LCM photoresist

    3D conformal bandpass millimeter-wave frequency selective surface with improved fields of view

    Abstract Conventional planar frequency selective surfaces (FSSs) are characterized in the far-field region and they are sensitive to the incidence angle of impinging waves. In this paper, a spherical dome FSS is presented, aiming to provide improved angular stable bandpass filtering performance as compared to its planar counterpart when the FSS is placed in the near-field region of an antenna source. A comparison between the conformal FSS and a finite planar FSS is presented through simulations at the frequency range between 26 to 40 GHz in order to demonstrate the advantages of utilizing the conformal FSS in the near-field. The conformal FSS is 3D printed and copper electroplated, which leads to a low-cost and lightweight bandpass filter array. Placing it in the near-field region of a primary antenna can be used as radomes to realize compact high-performance mm-wave systems. The comparison between simulated and measured conformal FSS results is in good agreement. The challenges that arise when designing, manufacturing, and measuring this type of structure are reported and guidelines to overcome these are presented

    The Impact of 3D Printing Process Parameters on the Dielectric Properties of High Permittivity Composites

    Fused filament fabrication (FFF) is a well-known and greatly accessible additive manufacturing technology, that has found great use in the prototyping and manufacture of radiofrequency componentry, by using a range of composite thermoplastic materials that possess superior properties, when compared to standard materials for 3D printing. However, due to their nature and synthesis, they are often a great challenge to print successfully which in turn affects their microwave properties. Hence, determining the optimum printing strategy and settings is important to advance this area. The manufacturing study presented in this paper shows the impact of the main process parameters: printing speed, hatch spacing, layer height and material infill, during 3D printing on the relative permittivity (εr), and loss tangent (tanδ) of the resultant additively manufactured test samples. A combination of process parameters arising from this study, allowed successful 3D printing of test samples, that marked a relative permittivity of 9.06 ± 0.09 and dielectric loss of 0.032 ± 0.003

    OBJECTIVES: This retrospective multicenter registry evaluated the safety and feasibility of left ventricular (LV) support with the Impella 2.5 (Abiomed Europe GmbH, Aachen, Germany) during high-risk percutaneous coronary intervention (PCI). BACKGROUND: Patients with complex or high-risk coronary lesions, such as last remaining vessel or left main lesions, are increasingly being treated with PCI. Because periprocedural hemodynamic compromise and complications might occur rapidly, many of these high-risk procedures are being performed with mechanical cardiac assistance, particularly in patients with poor LV function. The Impella 2.5, a percutaneous implantable LV assist device, might be a superior alternative to the traditionally used intra-aortic balloon pump. METHODS: The Europella registry included 144 consecutive patients who underwent a high-risk PCI. Safety and feasibility end points included incidence of 30-day adverse events and successful device function. RESULTS: Patients were older (62% >70 years of age), 54% had an LV ejection fraction </=30%, and the prevalence of comorbid conditions was high. Mean European System for Cardiac Operative Risk Evaluation score was 8.2 (SD 3.4), and 43% of the patients were refused for coronary artery bypass grafting. A PCI was considered high-risk due to left main disease, last remaining vessel disease, multivessel coronary artery disease, and low LV function in 53%, 17%, 81%, and 35% of the cases, respectively. Mortality at 30 days was 5.5%. Rates of myocardial infarction, stroke, bleeding requiring transfusion/surgery, and vascular complications at 30 days were 0%, 0.7%, 6.2%, and 4.0%, respectively. CONCLUSIONS: This large multicenter registry supports the safety, feasibility, and potential usefulness of hemodynamic support with Impella 2.5 in high-risk PC
