    Active stabilization to prevent surge in centrifugal compression systems

    This report documents an experimental and analytical study of the active stabilization of surge in a centrifugal engine. The aims of the research were to extend the operating range of a compressor as far as possible and to establish the theoretical framework for the active stabilization of surge from both an aerodynamic stability and a control theoretic perspective. In particular, much attention was paid to understanding the physical limitations of active stabilization and how they are influenced by control system design parameters. Previously developed linear models of actively stabilized compressors were extended to include such nonlinear phenomena as bounded actuation, bandwidth limits, and robustness criteria. This model was then used to systematically quantify the influence of sensor-actuator selection on system performance. Five different actuation schemes were considered along with four different sensors. Sensor-actuator choice was shown to have a profound effect on the performance of the stabilized compressor. The optimum choice was not unique, but rather shown to be a strong function of some of the non-dimensional parameters which characterize the compression system dynamics. Specifically, the utility of the concepts were shown to depend on the system compliance to inertia ratio ('B' parameter) and the local slope of the compressor speedline. In general, the most effective arrangements are ones in which the actuator is most closely coupled to the compressor, such as a close-coupled bleed valve inlet jet, rather than elsewhere in the flow train, such as a fuel flow modulator. The analytical model was used to explore the influence of control system bandwidth on control effectiveness. The relevant reference frequency was shown to be the compression system's Helmholtz frequency rather than the surge frequency. The analysis shows that control bandwidths of three to ten times the Helmholtz frequency are required for larger increases in the compressor flow range. This has important implications for implementation in gas turbine engines since the Helmholtz frequencies can be over 100 Hz, making actuator design extremely challenging

    Jet Mixing Enhancement by High Amplitude Pulse Fluidic Actuation

    Turbulent mixing enhancement has received a great deal of attention in the fluid mechanics community in the last few decades. Generally speaking, mixing enhancement involves the increased dispersion of the fluid that makes up a flow. The current work focuses on mixing enhancement of an axisymmetric jet via high amplitude fluidic pulses applied at the nozzle exit with high aspect ratio actuator nozzles. The work consists of small scale clean jet experiments, small scale micro-turbine engine experiments, and full scale laboratory simulated core exhaust experiments using actuators designed to fit within the engine nacelle of a full scale aircraft. The small scale clean jet experiments show that mixing enhancement compared to the unforced case is likely due to a combination of mechanisms. The first mechanism is the growth of shear layer instabilities, similar to that which occurs with an acoustically excited jet except that, in this case, the forcing is highly nonlinear. The result of the instability is a frequency bucket with an optimal forcing frequency. The second mechanism is the generation of counter rotating vortex pairs similar to those generated by mechanical tabs. The penetration depth determines the extent to which this mechanism acts. The importance of this mechanism is therefore a function of the pulsing amplitude. The key mixing parameters were found to be the actuator to jet momentum ratio (amplitude) and the pulsing frequency, where the optimal frequency depends on the amplitude. The importance of phase, offset, duty cycle, and geometric configuration were also explored. The experiments on the jet engine and full scale simulated core nozzle demonstrated that pulse fluidic mixing enhancement was effective on realistic flows. The same parameters that were important for the cleaner small scale experiments were found to be important for the more realistic cases as well. This suggests that the same mixing mechanisms are at work.     Principles of Small-Scale Hydraulic Systems for Human Assistive Machines

Advisor: William Durfee. 1 computer file (PDF); xiii, 288 pages.The high power and force density of hydraulic actuators, along with the ability to distribute system weight through the separation of the power supply and actuators makes hydraulic technology ideal for use in human assistive machines. However, hydraulic systems often operate inefficiently due to throttling losses in the control valves and have increased viscous losses in small-scale applications as bore size is decreased. The objective of this research is to address the limitations of small-scale hydraulics using validated modeling techniques to optimize performance and minimize system weight. This research compares and contrasts the use of different hydraulic technology as well as develops detailed models of small-scale hydraulic components. These models are used to construct a software tool that optimizes the design of a hydraulic system using specified input requirements of actuation, conduit lengths, operating pressure, and runtime. A system-level energetics analysis provides estimates of efficiencies and weights, while a heat transfer analysis estimates the working fluid and component surface temperatures. In addition, the dynamic performance of different small-scale pump and valve controlled hydraulic systems are simulated to compare the cycle efficiencies, rise times, and flow rate capabilities as a function of duty cycles. The use of an accumulator, unloading valves, variable displacement pumps, and proportional pressure control are explored to improve the efficiency of the system during intermittent operation. In addition a small-scale, digital, high frequency switching valve is designed and simulated to reduce the throttling losses of a traditional proportional control valve. This body of knowledge is used to design, prototype, and performance test two hydraulic powered ankle-foot orthoses. The first orthosis is an untethered system that provides active gait assistance. Hydraulics allows the system to be separated into two parts as the actuator is secured to the ankle, and the portable electrohydraulic power supply is positioned on the lower back. The second orthosis emulates the dynamics of a passive ankle-foot orthosis providing torque assistance to bring the ankle to a neutral position. This device is specifically designed to reduce the time and resources in the clinical prescription of passive ankle-foot orthoses while providing more quantitative metrics

    We are pleased to present the conference proceedings for the 12th edition of the International Fluid Power Conference (IFK). The IFK is one of the world’s most significant scientific conferences on fluid power control technology and systems. It offers a common platform for the presentation and discussion of trends and innovations to manufacturers, users and scientists. The Chair of Fluid-Mechatronic Systems at the TU Dresden is organizing and hosting the IFK for the sixth time. Supporting hosts are the Fluid Power Association of the German Engineering Federation (VDMA), Dresdner Verein zur Förderung der Fluidtechnik e. V. (DVF) and GWT-TUD GmbH. The organization and the conference location alternates every two years between the Chair of Fluid-Mechatronic Systems in Dresden and the Institute for Fluid Power Drives and Systems in Aachen. The symposium on the first day is dedicated to presentations focused on methodology and fundamental research. The two following conference days offer a wide variety of application and technology orientated papers about the latest state of the art in fluid power. It is this combination that makes the IFK a unique and excellent forum for the exchange of academic research and industrial application experience. A simultaneously ongoing exhibition offers the possibility to get product information and to have individual talks with manufacturers. The theme of the 12th IFK is “Fluid Power – Future Technology”, covering topics that enable the development of 5G-ready, cost-efficient and demand-driven structures, as well as individual decentralized drives. Another topic is the real-time data exchange that allows the application of numerous predictive maintenance strategies, which will significantly increase the availability of fluid power systems and their elements and ensure their improved lifetime performance. We create an atmosphere for casual exchange by offering a vast frame and cultural program.     Design, evaluation, and control of nexus: a multiscale additive manufacturing platform with integrated 3D printing and robotic assembly.

    Additive manufacturing (AM) technology is an emerging approach to creating three-dimensional (3D) objects and has seen numerous applications in medical implants, transportation, aerospace, energy, consumer products, etc. Compared with manufacturing by forming and machining, additive manufacturing techniques provide more rapid, economical, efficient, reliable, and complex manufacturing processes. However, additive manufacturing also has limitations on print strength and dimensional tolerance, while traditional additive manufacturing hardware platforms for 3D printing have limited flexibility. In particular, part geometry and materials are limited to most 3D printing hardware. In addition, for multiscale and complex products, samples must be printed, fabricated, and transferred among different additive manufacturing platforms in different locations, which leads to high cost, long process time, and low yield of products. This thesis investigates methods to design, evaluate, and control the NeXus, which is a novel custom robotic platform for multiscale additive manufacturing with integrated 3D printing and robotic assembly. NeXus can be used to prototype miniature devices and systems, such as wearable MEMS sensor fabrics, microrobots for wafer-scale microfactories, tactile robot skins, next generation energy storage (solar cells), nanostructure plasmonic devices, and biosensors. The NeXus has the flexibility to fixture, position, transport, and assemble components across a wide spectrum of length scales (Macro-Meso-Micro-Nano, 1m to 100nm) and provides unparalleled additive process capabilities such as 3D printing through both aerosol jetting and ultrasonic bonding and forming, thin-film photonic sintering, fiber loom weaving, and in-situ Micro-Electro-Mechanical System (MEMS) packaging and interconnect formation. The NeXus system has a footprint of around 4m x 3.5m x 2.4m (X-Y-Z) and includes two industrial robotic arms, precision positioners, multiple manipulation tools, and additive manufacturing processes and packaging capabilities. The design of the NeXus platform adopted the Lean Robotic Micromanufacturing (LRM) design principles and simulation tools to mitigate development risks. The NeXus has more than 50 degrees of freedom (DOF) from different instruments, precise evaluation of the custom robots and positioners is indispensable before employing them in complex and multiscale applications. The integration and control of multi-functional instruments is also a challenge in the NeXus system due to different communication protocols and compatibility. Thus, the NeXus system is controlled by National Instruments (NI) LabVIEW real-time operating system (RTOS) with NI PXI controller and a LabVIEW State Machine User Interface (SMUI) and was programmed considering the synchronization of various instruments and sequencing of additive manufacturing processes for different tasks. The operation sequences of each robot along with relevant tools must be organized in safe mode to avoid crashes and damage to tools during robots’ motions. This thesis also describes two demonstrators that are realized by the NeXus system in detail: skin tactile sensor arrays and electronic textiles. The fabrication process of the skin tactile sensor uses the automated manufacturing line in the NeXus with pattern design, precise calibration, synchronization of an Aerosol Jet printer, and a custom positioner. The fabrication process for electronic textiles is a combination of MEMS fabrication techniques in the cleanroom and the collaboration of multiple NeXus robots including two industrial robotic arms and a custom high-precision positioner for the deterministic alignment process

    Low temperature manufacturing of ferrite-epoxy inductor cores by micro-robotic deposition

    Inductors and transformers are an important class of passive components in high and pulsed power electronics. Inductive type elements such as these are useful in energy storage, pulse shaping or filtering, and power conversion. These devices are made up of two major components; the conductive windings that provide the inductive properties, and the magnetic cores used to enhance those properties. Power losses associated with these devices can also be categorized by these two components called copper and iron losses, respectively. Iron losses, or core losses, are highly dependent on the materials used and the manufacturing method for the core. Losses come in the form of thermal energy accumulated in the core itself. These devices, which can represent a plurality or even majority composition of power electronics circuitry, pose a significant challenge and opportunity to improve power density capabilities in high and pulsed power electronics. This thesis discusses manufacturing magnetic cores at low temperature (<100 C) and a control method for the manufacturing system. The manufacturing system of interest is micro-Robotic Deposition (uRD), a three-axis material extrusion type additive manufacturing system. The choice of this manufacturing method greatly influences the rheological properties required of the composite inks used for target components. A ferrite-epoxy composite ink consisting of micron-sized carbonyl iron powder and a common industrial epoxy matrix, Bisphenol-A diglycidyl ether (DGEBA)/ Diethylene Triamine (DETA), is used with a rheology modifier to achieve the proper rheology profile of the magnetic ink. A velocity centric PID control strategy is implemented on each axis of the uRD system to achieve proper motion and position control of the manufacturing process. Results show good control performance across printing speeds of 1-25 mm/s, as determined by biaxial contour mappings. Components manufactured from the composite provided hold the desired topology, indicating proper rheological tuning of the ink material, and were fully cured in under 8 hours at ambient room conditions (~23 C)
