    Data Analysis and Modeling Techniques of Welding Processes: The State-of-the-Art

    Information contributes to the improvement of decision-making, process improvement, error detection, and prevention. The new requirements of the coming Industry 4.0 will make these new information technologies help in the improvement and decision-making of industrial processes. In case of the welding processes, several techniques have been used. Welding processes can be analyzed as a stochastic system with several inputs and outputs. This allows a study with a data analysis perspective. Data mining processes, machine learning, deep learning, and reinforcement learning techniques have had good results in the analysis and control of systems as complex as the welding process. The increase of information acquisition and information quality by sensors developed at present, allows a large volume of data that benefits the analysis of these techniques. This research aims to make a bibliographic analysis of the techniques used in the welding area, the advantages that these new techniques can provide, and how some researchers are already using them. The chapter is organized according to some stages of the data mining process. This was defined with the objective of highlighting evolution and potential for each stage for welding processes

    Design for Producibility in Fabricated Aerospace Components - A framework for predicting and controlling geometrical variation and weld quality defects during multidisciplinary design

    In the aerospace industry, weight reduction has been one of the key factors in making aircraft more fuel efficient in order to satisfy environmental demands and increase competitiveness. One strategy adopted by aircraft component suppliers to reduce weight has been fabrication, in which small cast or forged parts are welded together into a final shape. Fabrication increases design freedom due to the possibility of configuring several materials and geometries, which broadens out the design space and allows multioptimization in product weight, performance quality and cost. However, with fabrication, the number of assembly steps and the complexity of the manufacturing process have increased. The use of welding has brought to the forefront important producibility problems related to geometrical variation and weld quality.The goal of this research is to analyze the current situation in industry and academia and propose methods and tools within Engineering Design and Quality Engineering to solve producibility problems involving welded high performance integrated components. The research group “Geometry Assurance and Robust Design” at Chalmers University of Technology, in which this thesis has been produced, has the objective to simulate and foresee geometrical quality problems during the early phases of the product realization process to allow the development of robust concepts and the optimization of tolerances, thus solving producibility problems. Virtual manufacturing is a key within the multidisciplinary design process of aerospace components, in which automated processes analyze broad sets of design variants to trade-off requirements among various disciplines. However, as studied in this thesis, existing methods and tools to analyze producibility do not cover all aspects that define the quality of welded structures. Furthermore, to this day, not all phenomena related to welding can be virtually modelled. Understanding causes and effects still relies on expert judgements and physical experimentation to a great deal. However, when it comes to assessing the capability of many geometrical variants, such an effort might be costly. This deficiency indicates the need for virtual assessment methods and systematic experimentation to analyze the producibility of the design variants and produce process capability data that can be reused in future projects.To fulfill that need, this thesis provides support to designers in assessing producibility by virtually and rapidly predicting the welding quality of a large number of product design variants during the multidisciplinary design space process of fabricated aerospace components.The first step has been to map the fabrication process during which producibility problems might potentially occur. The producibility conceptual model has been proposed to represent the fabrication process in order to understand how variation is originated and propagated. With this representation at hand, a number of methods have been developed and employed to provide support to: 1) Identify and 2) Measure what affects producibility; 3) Analyze the effect of the interaction between factors that affect producibility and 4)Predict producibility. These activities and methods constitute the core of the proposed Design for Producibility framework. This framework combines specialized information about welding problems (know-hows), and inspection, testing and simulation data to systematically predict and evaluate the welding producibility of a set of product design variants. Through this thesis, producibility evaluations are no longer limited to a single geometry and the study of the process parameter window. Instead, a set of geometrical variants within the design space can be analyzed. The results can be used to perform optimization and evaluate trade-offs among different disciplines during design space exploration and analysis, thus supporting the multidisciplinary design process of fabricated (welded) aerospace components

    An integrated approach of GRA coupled with principal component analysis for multi-optimization of shielded metal arc welding (SMAW) process

    Welding distortion is a critical issue as it leads to severe deterioration of structural integrity of welded work piece and dimensional precision. This study aims at studying the e ects of shielded metal arc welding (SMAW) parameters on the evolution of mechanical properties, including tensile strength, impact toughness, and hardness, along with angular distortion on a welded joint from SA 516 grade 70. Such parameters are analyzed and optimized by employing the Taguchi method and Grey relational analysis. SA 516 grade 70 is commercially used for fabrication of storage tanks, boilers and pressure vessels. SMAW is investigated with three levels of root gap, groove angle, electrode diameter, and pre-heat temperature, which were varied on a butt joint in flat (1 G) position to determine their e ects on response variables at room temperature. Nine experiments were designed using a Taguchi L9 orthogonal array, welded according to American Society of Mechanical Engineers (ASME) section IX, and samples were prepared and tested as per ASTM A 370. The Taguchi method and Grey relational analysis were employed to observe the most significant parameters and optimal levels that synergically yield improved responses. Results are validated by conducting confirmatory experiments that show good agreement with optimum results

    Active thermography for the investigation of corrosion in steel surfaces

    The present work aims at developing an experimental methodology for the analysis of corrosion phenomena of steel surfaces by means of Active Thermography (AT), in reflexion configuration (RC). The peculiarity of this AT approach consists in exciting by means of a laser source the sound surface of the specimens and acquiring the thermal signal on the same surface, instead of the corroded one: the thermal signal is then composed by the reflection of the thermal wave reflected by the corroded surface. This procedure aims at investigating internal corroded surfaces like in vessels, piping, carters etc. Thermal tests were performed in Step Heating and Lock-In conditions, by varying excitation parameters (power, time, number of pulse, 
.) to improve the experimental set up. Surface thermal profiles were acquired by an IR thermocamera and means of salt spray testing; at set time intervals the specimens were investigated by means of AT. Each duration corresponded to a surface damage entity and to a variation in the thermal response. Thermal responses of corroded specimens were related to the corresponding corrosion level, referring to a reference specimen without corrosion. The entity of corrosion was also verified by a metallographic optical microscope to measure the thickness variation of the specimens

    Optimizing Laser Powder Bed Fusion Parameters for IN-738LC by Response Surface Method

    A method to find the optimum process parameters for manufacturing nickel-based superalloy Inconel 738LC by laser powder bed fusion (LPBF) technology is presented. This material is known to form cracks during its processing by LPBF technology; thus, process parameters have to be optimized to get a high quality product. In this work, the objective of the optimization was to obtain samples with fewer pores and cracks. A design of experiments (DoE) technique was implemented to define the reduced set of samples. Each sample was manufactured by LPBF with a specific combination of laser power, laser scan speed, hatch distance and scan strategy parameters. Using the porosity and crack density results obtained from the DoE samples, quadratic models were fitted, which allowed identifying the optimal working point by applying the response surface method (RSM). Finally, five samples with the predicted optimal processing parameters were fabricated. The examination of these samples showed that it was possible to manufacture IN738LC samples free of cracks and with a porosity percentage below 0.1%. Therefore, it was demonstrated that RSM is suitable for obtaining optimum process parameters for IN738LC alloy manufacturing by LPBF technology.This research was funded by Elkartek programme, grant number KK-2018/00115, which is part of the Economic Development Department of the Basque Country Government

    Dragline maintenance engineering

    [Abstract]: This research project ‘Dragline Maintenance Engineering’ explores the maintenance strategies for large walking draglines over the past 30 years in the Australian coal industry. Many draglines built since the 1970’s are still original in configuration and utilize original component technology. ie electrical drives, gear configurations. However, there have been many innovative enhancements, configuration changes and upgrading of components. The objective is to critically analyze the maintenance strategies, and to determine whether these strategies are still supportive of optimizing the availability and reliability of the draglines. The maintenance strategies associated with dragline maintenance vary, dependent on fleet size and mine conditions; they are aligned with the Risk Based Model. The effectiveness of the maintenance strategy implemented with dragline maintenance is highly dependent on the initial effort demonstrated at the commencement of planning for the mining operation. Mine size, productivity requirements, machinery configuration and economic factors drive the maintenance strategies associated with Dragline Maintenance Engineering
