    A Note on Redesign Material Substitution and Topology Optimization in a Lightweight Robotic Gripper

    The gripper is required because it is the portion of the robot that makes direct contact with the object being grasped. It should weigh as little as possible without compromising functionality or its performance. This study aims to reconsider the construction of a lightweight robotic gripper by modifying the gripper's materials and topology. Using the finite element (FE) method, several types of gripper materials were evaluated for static stress. On the basis of the results of the FE analysis, the optimal material candidate was chosen using the weighted objective method. Using the Fusion 360 software, the topology of the selected material was then optimized in an effort to achieve the 40% weight reduction’s objective. In addition, the suggested optimized geometry is then fine-tuned so that it can be manufactured as efficiently as possible. The final step in the validation of the robotic gripper's design was stress static analysis. The revised gripper design has a mass of 0.08 kg, a reduction of 94% from the original mass, and a safety factor of 3.67%, which satisfies the desired level of performance for the robotic gripper. Utilizing different materials and optimizing the gripper's topology can significantly reduce the overall mass of a robotic gripper. &nbsp

    This thesis deals with the issue of hybrid material joints in the automotive industrial field, with a particular focus on blind riveting process optimization for composite to aluminum connections. This aspect results from the efforts of modern carmakers to integrate dissimilar materials in the same body-in-white (BIW) structure, in order to improve fuel economy and vehicle performance and meet emission regulations. The thesis first presents a general overview of joining strategies adopted as the alternatives of the conventional spot welding technique, which is not suitable for multi-material joints. The analysis then continues with the benchmark of the main Original Equipment Manufacturers (OEMs) concerning their material integration strategies and current joining technologies. Innovative riveting methods and their experimental performance assessment will be presented, with the target of improving the benchmark data for future FCA application involving lightweight and dissimilar materials

    Design and development of a novel lightweight long-reach composite robotic arm

    Metallic robotic arms, or manipulators, currently dominate automated industrial operations, but due to their intrinsic weight, have limited usefulness for large-scale applications in terms of precision, speed, and repeatability. This thesis focuses on exploring the feasibility of using polymeric composite materials for the construction of long-reach robotic arms. Different manipulator layouts were investigated and an ideal design was selected for a robotic arm that has a 5 [m] reach, 50 [kg] payload, and is intended to operate on large objects with complex curvature. The cross-sectional geometry of the links of the arm were analyzed for optimal stiffness- and strength-to-weight ratios that are capable of preserving high precision and repeatability under time-dependent external excitations. The results lead to a novel multi-segment link design and method of production. A proof-of-concept prototype of a two degrees-of-freedom (2-DOF) robotic arm with a reach of 1.75 [m] was developed. Both static and repeatability testing were performed for verification. The results indicated that the prototype robot main-arm constructed of carbon fiber-epoxy composite material provides good stiffness-to-weight and strength-to-weight ratios. Finite element analysis (FEA) was performed on a 3-D computer model of the arm. Successful verification led to the use of the 3-D model to define the dimensions of an industrial-sized robotic arm. The results obtained indicate high stiffness and minimal deflection while achieving a significant weight reduction when compared to commercial arms of the same size and capability

    Strategies towards large-scale 3D printing without size constraints

    Three-dimensional (3D) printing has been profoundly changing the production mode of traditional industries. However, this technique is usually limited to metre-scale fabrication, which prevents large-scale 3D printing (LS3DP) applications such as the manufacturing of buildings, aircraft, ships, and rockets. LS3DP faces great challenges, particularly, it not only requires confronting problems not yet solved by conventional 3D printing, such as the inability to print functional structures due to limitations by single-material manufacturing, but also needs to overcome the size effect limitation of large-scale printing. Here, we systematically review the state of the art in the integration of materials and technologies in LS3DP. We also demonstrate some disruptive engineering cases of LS3DP in the field of construction. The challenges and strategies for overcoming size constraints to achieve LS3DP of functional structures are discussed, including multifunctional 3D printing processes from nano- to large-scale and large-scale 4D printing processes, diverse printable materials and sustainable structures, horizontal and vertical size-independent printers, collaborative and intelligent control of the entire process, and extreme environment printing. These strategies can provide tremendous opportunities for the fully automated, intelligent, and unmanned production of these different material megastructures and internal multiscale multifunctional components such as buildings/structures, aerospace vehicles, and marine equipment

    A new mixed model based on the enhanced-Refined Zigzag Theory for the analysis of thick multilayered composite plates

    The Refined Zigzag Theory (RZT) has been widely used in the numerical analysis of multilayered and sandwich plates in the last decay. It has been demonstrated its high accuracy in predicting global quantities, such as maximum displacement, frequencies and buckling loads, and local quantities such as through-the-thickness distribution of displacements and in-plane stresses [1,2]. Moreover, the C0 continuity conditions make this theory appealing to finite element formulations [3]. The standard RZT, due to the derivation of the zigzag functions, cannot be used to investigate the structural behaviour of angle-ply laminated plates. This drawback has been recently solved by introducing a new set of generalized zigzag functions that allow the coupling effect between the local contribution of the zigzag displacements [4]. The newly developed theory has been named enhanced Refined Zigzag Theory (en- RZT) and has been demonstrated to be very accurate in the prediction of displacements, frequencies, buckling loads and stresses. The predictive capabilities of standard RZT for transverse shear stress distributions can be improved using the Reissner’s Mixed Variational Theorem (RMVT). In the mixed RZT, named RZT(m) [5], the assumed transverse shear stresses are derived from the integration of local three-dimensional equilibrium equations. Following the variational statement described by Auricchio and Sacco [6], the purpose of this work is to implement a mixed variational formulation for the en-RZT, in order to improve the accuracy of the predicted transverse stress distributions. The assumed kinematic field is cubic for the in-plane displacements and parabolic for the transverse one. Using an appropriate procedure enforcing the transverse shear stresses null on both the top and bottom surface, a new set of enhanced piecewise cubic zigzag functions are obtained. The transverse normal stress is assumed as a smeared cubic function along the laminate thickness. The assumed transverse shear stresses profile is derived from the integration of local three-dimensional equilibrium equations. The variational functional is the sum of three contributions: (1) one related to the membrane-bending deformation with a full displacement formulation, (2) the Hellinger-Reissner functional for the transverse normal and shear terms and (3) a penalty functional adopted to enforce the compatibility between the strains coming from the displacement field and new “strain” independent variables. The entire formulation is developed and the governing equations are derived for cases with existing analytical solutions. Finally, to assess the proposed model’s predictive capabilities, results are compared with an exact three-dimensional solution, when available, or high-fidelity finite elements 3D models.
