    Advanced probabilistic methods for quantifying the effects of various uncertainties in structural response

    The effects of actual variations, also called uncertainties, in geometry and material properties on the structural response of a space shuttle main engine turbopump blade are evaluated. A normal distribution was assumed to represent the uncertainties statistically. Uncertainties were assumed to be totally random, partially correlated, and fully correlated. The magnitude of these uncertainties were represented in terms of mean and variance. Blade responses, recorded in terms of displacements, natural frequencies, and maximum stress, was evaluated and plotted in the form of probabilistic distributions under combined uncertainties. These distributions provide an estimate of the range of magnitudes of the response and probability of occurrence of a given response. Most importantly, these distributions provide the information needed to estimate quantitatively the risk in a structural design

    Quantifying uncertainties in the structural response of SSME blades

    To quantify the uncertainties associated with the geometry and material properties of a Space Shuttle Main Engine (SSME) turbopump blade, a computer code known as STAEBL was used. A finite element model of the blade used 80 triangular shell elements with 55 nodes and five degrees of freedom per node. The whole study was simulated on the computer and no real experiments were conducted. The structural response has been evaluated in terms of three variables which are natural frequencies, root (maximum) stress, and blade tip displacements. The results of the study indicate that only the geometric uncertainties have significant effects on the response. Uncertainties in material properties have insignificant effects

    Probabilistic SSME blades structural response under random pulse loading

    The purpose is to develop models of random impacts on a Space Shuttle Main Engine (SSME) turbopump blade and to predict the probabilistic structural response of the blade to these impacts. The random loading is caused by the impact of debris. The probabilistic structural response is characterized by distribution functions for stress and displacements as functions of the loading parameters which determine the random pulse model. These parameters include pulse arrival, amplitude, and location. The analysis can be extended to predict level crossing rates. This requires knowledge of the joint distribution of the response and its derivative. The model of random impacts chosen allows the pulse arrivals, pulse amplitudes, and pulse locations to be random. Specifically, the pulse arrivals are assumed to be governed by a Poisson process, which is characterized by a mean arrival rate. The pulse intensity is modelled as a normally distributed random variable with a zero mean chosen independently at each arrival. The standard deviation of the distribution is a measure of pulse intensity. Several different models were used for the pulse locations. For example, three points near the blade tip were chosen at which pulses were allowed to arrive with equal probability. Again, the locations were chosen independently at each arrival. The structural response was analyzed both by direct Monte Carlo simulation and by a semi-analytical method

The objectives of this study are to evaluate the effects of uncertainties in geometry and material properties on the structural response of the turbopump blades to evaluate the tolerance limits on the design. A methodology based on probabilistic approach was developed to quantify the effects of the random uncertainties. The results indicate that only the variations in geometry have significant effects

    Development of Probabilistic Structural Analysis Integrated with Manufacturing Processes

    An effort has been initiated to integrate manufacturing process simulations with probabilistic structural analyses in order to capture the important impacts of manufacturing uncertainties on component stress levels and life. Two physics-based manufacturing process models (one for powdered metal forging and the other for annular deformation resistance welding) have been linked to the NESSUS structural analysis code. This paper describes the methodology developed to perform this integration including several examples. Although this effort is still underway, particularly for full integration of a probabilistic analysis, the progress to date has been encouraging and a software interface that implements the methodology has been developed.     Probabilistic Design and Analysis Framework

    PRODAF is a software package designed to aid analysts and designers in conducting probabilistic analysis of components and systems. PRODAF can integrate multiple analysis programs to ease the tedious process of conducting a complex analysis process that requires the use of multiple software packages. The work uses a commercial finite element analysis (FEA) program with modules from NESSUS to conduct a probabilistic analysis of a hypothetical turbine blade, disk, and shaft model. PRODAF applies the response surface method, at the component level, and extrapolates the component-level responses to the system level. Hypothetical components of a gas turbine engine are first deterministically modeled using FEA. Variations in selected geometrical dimensions and loading conditions are analyzed to determine the effects of the stress state within each component. Geometric variations include the cord length and height for the blade, inner radius, outer radius, and thickness, which are varied for the disk. Probabilistic analysis is carried out using developing software packages like System Uncertainty Analysis (SUA) and PRODAF. PRODAF was used with a commercial deterministic FEA program in conjunction with modules from the probabilistic analysis program, NESTEM, to perturb loads and geometries to provide a reliability and sensitivity analysis. PRODAF simplified the handling of data among the various programs involved, and will work with many commercial and opensource deterministic programs, probabilistic programs, or modules

    Design Concepts for Cooled Ceramic Composite Turbine Vane

    The objective of this work was to develop design concepts for a cooled ceramic vane to be used in the first stage of the High Pressure Turbine(HPT). To insure that the design concepts were relevant to the gas turbine industry needs, Honeywell International Inc. was subcontracted to provide technical guidance for this work. The work performed under this contract can be divided into three broad categories. The first was an analysis of the cycle benefits arising from the higher temperature capability of Ceramic Matrix Composite(CMC) compared with conventional metallic vane materials. The second category was a series of structural analyses for variations in the internal configuration of first stage vane for the High Pressure Turbine(HPT) of a CF6 class commercial airline engine. The third category was analysis for a radial cooled turbine vanes for use in turboshaft engine applications. The size, shape and internal configuration of the turboshaft engine vanes were selected to investigate a cooling concept appropriate to small CMC vanes

    Probabilistic Modeling of High-Temperature Material Properties of a 5-Harness 0/90 Sylramic Fiber/ CVI-SiC/ MI-SiC Woven Composite

    An integrated probabilistic approach has been developed to assess composites for high temperature applications. This approach was used to determine thermal and mechanical properties and their probabilistic distributions of a 5-harness 0/90 Sylramic fiber/CVI-SiC/Mi-SiC woven Ceramic Matrix Composite (CMC) at high temperatures. The purpose of developing this approach was to generate quantitative probabilistic information on this CMC to help complete the evaluation for its potential application for HSCT combustor liner. This approach quantified the influences of uncertainties inherent in constituent properties called primitive variables on selected key response variables of the CMC at 2200 F. The quantitative information is presented in the form of Cumulative Density Functions (CDFs). Probability Density Functions (PDFS) and primitive variable sensitivities on response. Results indicate that the scatters in response variables were reduced by 30-50% when the uncertainties in the primitive variables, which showed the most influence, were reduced by 50%

    Probabilistic Estimation of Critical Flaw Sizes in the Primary Structure Welds of the Ares I-X Launch Vehicle

    The primary structure of the Ares I-X Upper Stage Simulator (USS) launch vehicle is constructed of welded mild steel plates. There is some concern over the possibility of structural failure due to welding flaws. It was considered critical to quantify the impact of uncertainties in residual stress, material porosity, applied loads, and material and crack growth properties on the reliability of the welds during its pre-flight and flight. A criterion--an existing maximum size crack at the weld toe must be smaller than the maximum allowable flaw size--was established to estimate the reliability of the welds. A spectrum of maximum allowable flaw sizes was developed for different possible combinations of all of the above listed variables by performing probabilistic crack growth analyses using the ANSYS finite element analysis code in conjunction with the NASGRO crack growth code. Two alternative methods were used to account for residual stresses: (1) The mean residual stress was assumed to be 41 ksi and a limit was set on the net section flow stress during crack propagation. The critical flaw size was determined by parametrically increasing the initial flaw size and detecting if this limit was exceeded during four complete flight cycles, and (2) The mean residual stress was assumed to be 49.6 ksi (the parent material s yield strength) and the net section flow stress limit was ignored.     Design Considerations for Ceramic Matrix Composite Vanes for High Pressure Turbine Applications

    Issues associated with replacing conventional metallic vanes with Ceramic Matrix Composite (CMC) vanes in the first stage of the High Pressure Turbine (HPT) are explored. CMC materials have higher temperature capability than conventional HPT vanes, and less vane cooling is required. The benefits of less vane coolant are less NOx production and improved vane efficiency. Comparisons between CMC and metal vanes are made at current rotor inlet temperatures and at an vane inlet pressure of 50 atm.. CMC materials have directionally dependent strength characteristics, and vane designs must accommodate these characteristics. The benefits of reduced NOx and improved cycle efficiency obtainable from using CMC vanes. are quantified Results are given for vane shapes made of a two dimensional CMC weave. Stress components due to thermal and pressure loads are shown for all configurations. The effects on stresses of: (1) a rib connecting vane pressure and suction surfaces; (2) variation in wall thickness; and (3) trailing edge region cooling options are discussed. The approach used to obtain vane temperature distributions is discussed. Film cooling and trailing edge ejection were required to avoid excessive vane material temperature gradients. Stresses due to temperature gradients are sometimes compressive in regions where pressure loads result in high tensile stresses
