The data were reduced and correlated with the elastic parameter K taking into account finite width and corner crack corrections.     Finite-element analyses and fracture simulation in thin-sheet aluminum alloy

    A two-dimensional, elastic-plastic finite-element analysis was used with a critical crack-tip-opening angle (CTOA) fracture criterion to model stable crack growth in thin-sheet 2024-T3 aluminum alloy under monotonic loading after precracking at different cyclic stress levels. Tests were conducted on three types of specimens: middle-crack, three-hole-crack and blunt-notch tensile specimens. An experiment technique was developed to measure CTOA during crack growth initiation and stable tearing using a high-resolution video camera and recorder. Crack front shapes were also measured during initiation and stable tearing using a fatigue marker-load technique. Three-dimensional elastic-plastic finite-element analyses of these crack shapes for stationary cracks were conducted to study the crack-front opening displacements. Predicted load against crack extension on middle-crack tension specimens agreed well with test results even for large-scale plastic deformations. The analyses were able to predict the effects of specimen size and precracking stress history on stable tearing. Predicted load against load-line displacements agreed well with test results up to maximum load bu the analyses tended to overpredict displacements as crack grew beyond the maximum load under displacement-controlled conditions. During the initiation phase, the measured CTOA values were high but decreased and remained nearly constant after a small amount of stable tearing. The constant value of CTOA agree well with the calculated value from the finite-element analysis. The larger CTOA values measured at the sheet surface during the initiation phase may be associated with the crack tunneling observed in the tests.     Through-the-thickness fatigue crack closure behavior in an aluminum alloy

    The variation in fatigue crack closure behavior across the thickness of aluminum alloy specimens was investigated. The specimen geometries examined were the middle crack tension M(T) and compact tension C(T). The fatigue crack closure behavior was determined using remote displacement and strain gages, near tip strain gages, and fatigue striations. A hybrid experimental/numerical method was also used to infer the crack opening loads. The results indicate a variation in crack opening load, of 0.2 in the specimen interior to 0.4 to 0.5 at the surface

    Crack-tip-opening angle measurements and crack tunneling under stable tearing in thin sheet 2024-T3 aluminum alloy

    The stable tearing behavior of thin sheets 2024-T3 aluminum alloy was studied for middle crack tension specimens having initial cracks that were: flat cracks (low fatigue stress) and 45 degrees through-thickness slant cracks (high fatigue stress). The critical crack-tip-opening angle (CTOA) values during stable tearing were measured by two independent methods, optical microscopy and digital image correlation. Results from the two methods agreed well. The CTOA measurements and observations of the fracture surfaces showed that the initial stable tearing behavior of low and high fatigue stress tests is significantly different. The cracks in the low fatigue stress tests underwent a transition from flat-to-slant crack growth, during which the CTOA values were high and significant crack tunneling occurred. After crack growth equal to about the thickness, CTOA reached a constant value of 6 deg and after crack growth equal to about twice the thickness, crack tunneling stabilized. The initial high CTOA values, in the low fatigue crack tests, coincided with large three-dimensional crack front shape changes due to a variation in the through-thickness crack tip constraint. The cracks in the high fatigue stress tests reach the same constant CTOA value after crack growth equal to about the thickness, but produced only a slightly higher CTOA value during initial crack growth. For crack growth on the 45 degree slant, the crack front and local field variables are still highly three-dimensional. However, the constant CTOA values and stable crack front shape may allow the process to be approximated with two-dimensional models

    Prediction of fatigue-crack growth in a high-strength aluminum alloy under variable-amplitude loading

    The present paper is concerned with the application of an analytical crack-closure model to study crack growth under various load histories. The model was based on a crack-tip plasticity concept like the Dugdale model, but modified to leave plastically deformed material in the wake of the advancing crack tip. The effect of material thickness on plasticity was accounted for by using a constraint factor on tensile yielding at the crack tip. The model was used to correlate crack-growth rates under constant-amplitude loading, and to predict crack growth under variable-amplitude loading on a high-strength aluminum alloy (7475-T7351) sheet material. The experimental data were obtained from Zhang et al. Predicted crack-growth lives agreed well with experimental data. For ten crack-growth tests subjected to various variable-amplitude load histories, the ratio of predicted-to-experimental lives ranged from 0.54 to 1.19. The mean value of the ratio of predicted-to-experimental lives was 0.95 and the standard error was 0.2 using a constraint factor of 1.9 in the model. Crack-opening stresses calculated from the model were significantly different from those determined by Zhang et al. using a striation-based experimental method

    An evaluation of the pressure proof test concept for thin sheet 2024-T3

    The concept of pressure proof testing of fuselage structures with fatigue cracks to insure structural integrity was evaluated from a fracture mechanics viewpoint. A generic analytical and experimental investigation was conducted on uniaxially loaded flat panels with crack configurations and stress levels typical of longitudinal lap splice joints in commercial transport aircraft fuselages. The results revealed that the remaining fatigue life after a proof test was longer than that without the proof test because of crack growth retardation due to increased crack closure. However, based on a crack length that is slightly less than the critical value at the maximum proof test stress, the minimum assured life or proof test interval must be no more than 550 pressure cycles for a 1.33 proof factor and 1530 pressure cycles for a 1.5 proof factor to prevent in-flight failures

    Three-dimensional CTOA and constraint effects during stable tearing in a thin-sheet material

    A small strain theory, three-dimensional elastic-plastic finite element analysis was used to simulate fracture in thin sheet 2024-T3 aluminum alloy in the T-L orientation. Both straight and tunneled cracks were modeled. The tunneled crack front shapes as a function of applied stress were obtained from the fracture surface of tested specimens. The stable crack growth behavior was measured at the specimen surface as a function of applied stress. The fracture simulation modeled the crack tunneling and extension as a function of applied stress. The results indicated that the global constraint factor, alpha(sub g), initially dropped during stable crack growth. After peak applied stress was achieved, alpha(sub g) began to increase slightly. The effect of crack front shape on alpha(sub g) was small, but the crack front shape did greatly influence the local constraint and through-thickness crack-tip opening angle (CTOA) behavior. The surface values of CTOA for the tunneled crack front model agreed well with experimental measurements, showing the same initial decrease from high values during the initial 3mm of crack growth at the specimen's surface. At the same time, the interior CTOA values increased from low angles. After the initial stable tearing region, the CTOA was constant through the thickness. The three-dimensional analysis appears to confirm the potential of CTOA as a two-dimensional fracture criterion

    Structural Analysis of the Redesigned Ice/Frost Ramp Bracket

    This paper describes the interim structural analysis of a redesigned Ice/Frost Ramp bracket for the Space Shuttle External Tank (ET). The proposed redesigned bracket consists of mounts for attachment to the ET wall, supports for the electronic/instrument cables and propellant repressurization lines that run along the ET, an upper plate, a lower plate, and complex bolted connections. The eight nominal bolted connections are considered critical in the summarized structural analysis. Each bolted connection contains a bolt, a nut, four washers, and a non-metallic spacer and block that are designed for thermal insulation. A three-dimensional (3D) finite element model of the bracket is developed using solid 10-node tetrahedral elements. The loading provided by the ET Project is used in the analysis. Because of the complexities associated with accurately modeling the bolted connections in the bracket, the analysis is performed using a global/local analysis procedure. The finite element analysis of the bracket identifies one of the eight bolted connections as having high stress concentrations. A local area of the bracket surrounding this bolted connection is extracted from the global model and used as a local model. Within the local model, the various components of the bolted connection are refined, and contact is introduced along the appropriate interfaces determined by the analysts. The deformations from the global model are applied as boundary conditions to the local model. The results from the global/local analysis show that while the stresses in the bolts are well within yield, the spacers fail due to compression. The primary objective of the interim structural analysis is to show concept viability for static thermal testing. The proposed design concept would undergo continued design optimization to address the identified analytical assumptions and concept shortcomings, assuming successful thermal testing

    Orientation effects on the measurement and analysis of critical CTOA in an aluminum alloy sheet

    Fracture tests were conducted on 76.2mm wide, 2.3mm thick middle crack tension (M(T)) specimens machined from 2024-T3 aluminum sheet. The specimens were tested on the T-L orientation and comparisons were made to similar tests conducted in the L-T orientation. Measurement of critical crack tip opening angle (CTOA), applied stress, and crack front shape were made as a function of crack extension. A two-dimensional, elastic-plastic finite element analysis was used to simulate the fracture behavior for both orientations. The results indicate that the T-L orientation had a 10 percent lower stress at fracture than similar tests conducted in the L-T orientation. Correspondingly, the critical CTOA in the T-L tests reached a constant value of 4.7 degrees after 2-3mm of crack extension and the L-T tests reached a value of 6 degrees. The fracture surfaces of the T-L specimens were observed to remain flat, while those of the L-T specimens transitioned to a 45 degree slant fracture after about 2-3mm of crack extension. The tunneling behavior of the two orientations also differed; the T-L specimens reached a deeply tunneled stabilized crack front shape while, the L-T specimens were observed to have only a small amount of tunneling once the crack began to grow on the 45 degree slant. The two-dimensional, elastic-plastic finite element analysis was able to simulate the fracture behavior for both the T-L and L-T orientations

    Residual Strength Predictions with Crack Buckling

    Fracture tests were conducted on middle crack tension, M(T), and compact tension, C(T), specimens of varying widths, constructed from 0.063 inch thick sheets of 2024-T3 aluminum alloy. Guide plates were used to restrict out-of-plane displacements in about half of the tests. Analyses using the three-dimensional, elastic-plastic finite element code WARP3D simulated the tests with and without guide plates using a critical CTOA fracture criterion. The experimental results indicate that crack buckling reduced the failure loads by up to 40%. Using a critical CTOA value of 5.5 deg., the WARP3D analyses predicted the failure loads for the tests with guide plates within +/- 10% of the experimentally measured values. For the M(T) tests without guide plates, the WARP3D analyses predicted the failure loads for the 12 and 24 inch tests within 10%, while over predicting the failure loads for the 40 inch wide tests by about 20%
