    Implementation of Statistical Process Control: Evaluating the Mechanical Performance of a Candidate Silicone Elastomer Docking Seal

    The National Aeronautics and Space Administration has been developing a novel docking system to meet the requirements of future exploration missions to low-Earth orbit and beyond. A dynamic gas pressure seal is located at the main interface between the active and passive mating components of the new docking system. This seal is designed to operate in the harsh space environment, but is also to perform within strict loading requirements while maintaining an acceptable level of leak rate. In this study, a candidate silicone elastomer seal was designed, and multiple subscale test articles were manufactured for evaluation purposes. The force required to fully compress each test article at room temperature was quantified and found to be below the maximum allowable load for the docking system. However, a significant amount of scatter was observed in the test results. Due to the stochastic nature of the mechanical performance of this candidate docking seal, a statistical process control technique was implemented to isolate unusual compression behavior from typical mechanical performance. The results of this statistical analysis indicated a lack of process control, suggesting a variation in the manufacturing phase of the process. Further investigation revealed that changes in the manufacturing molding process had occurred which may have influenced the mechanical performance of the seal. This knowledge improves the chance of this and future space seals to satisfy or exceed design specifications

    An Experimental Investigation of Leak Rate Performance of a Subscale Candidate Elastomer Docking Space Seal

    A novel docking seal was developed for the main interface seal of NASA s Low Impact Docking System (LIDS). This interface seal was designed to maintain acceptable leak rates while being exposed to the harsh environmental conditions of outer space. In this experimental evaluation, a candidate docking seal assembly called Engineering Development Unit (EDU58) was characterized and evaluated against the Constellation Project leak rate requirement. The EDU58 candidate seal assembly was manufactured from silicone elastomer S0383-70 vacuum molded in a metal retainer ring. Four seal designs were considered with unique characteristic heights. The leak rate performance was characterized through a mass point leak rate method by monitoring gas properties within an internal control volume. The leakage performance of the seals were described herein at representative docking temperatures of -50, +23, and +50 C for all four seal designs. Leak performance was also characterized at 100, 74, and 48 percent of full closure. For all conditions considered, the candidate seal assemblies met the Constellation Project leak rate requirement

    Nonlinear Acoustics Used To Reduce Leakage Flow

    Leakage and wear are two fundamental problems in all traditional turbine seals that contribute to an engine's inefficiency. The solutions to seal leakage and wear conflict in the conventional design space. Reducing the clearance between the seal and rotating shaft reduces leakage but increases wear because of increased contact incidents. Increasing the clearance to reduce the contact between parts reduces wear but increases parasitic leakage. The goal of this effort is to develop a seal that restricts leakage flow using acoustic pressure while operating in a noncontacting manner, thereby increasing life. In 1996, Dr. Timothy Lucas announced his discovery of a method to produce shock-free high-amplitude pressure waves. For the first time, the formation of large acoustic pressures was possible using dissonant resonators. A pre-prototype acoustic seal developed at the NASA Glenn Research Center exploits this fundamental acoustic discovery: a specially shaped cavity oscillated at the contained fluid's resonant frequency produces high-amplitude acoustic pressure waves of a magnitude approaching those required of today's seals. While the original researchers are continuing their development of acoustic pumps, refrigeration compressors, and electronic thermal management systems using this technology, the goal of researchers at Glenn is to apply these acoustic principles to a revolutionary sealing device. When the acoustic resonator shape is optimized for the sealing device, the flow from a high-pressure cavity to a low-pressure cavity will be restricted by a series of high-amplitude standing pressure waves of higher pressure than the pressure to be sealed. Since the sealing resonator cavity will not touch the adjacent sealing structures, seal wear will be eliminated, improving system life. Under a cooperative agreement between Glenn and the Ohio Aerospace Institute (OAI), an acoustic-based pre-prototype seal was demonstrated for the first time. A pressurized cavity was attached to one end of the resonator while the other end remained open to ambient pressure. Measurements were taken at several values of applied pressure with the assembly stationary, oscillated at an off-resonance frequency, and then oscillated on-resonance. The three cases show that the flow through the conical resonator can be reduced by oscillating the resonator at the resonance frequency of the air contained within the cavity. The results are currently being compared with results obtained from a commercial computational fluid dynamics code. The objective is to improve the design through numerical simulation before fabricating a next-generation prototype sealing device. Future work is aimed at implementing acoustic seal design improvements to further reduce the leakage flow rate through the device and at reducing the device's overall size

    The Mechanical Performance of Subscale Candidate Elastomer Docking Seals

    The National Aeronautics and Space Administration is developing a Low Impact Docking System (LIDS) for future exploration missions. The mechanism is a new state-of-the-art device for in-space assembly of structures and rendezvous of vehicles. At the interface between two pressurized modules, each with a version of the LIDS attached, a composite elastomer-metal seal assembly prevents the breathable air from escaping into the vacuum of space. Attached to the active LIDS, this seal mates against the passive LIDS during docking operation. The main interface seal assembly must exhibit low leak and outgas values, must be able to withstand various harsh space environments, must remain operational over a range of temperatures from -50 C to 75 C, and perform after numerous docking cycles. This paper presents results from a comprehensive study of the mechanical performance of four candidate subscale seal assembly designs at -50, 23, 50, and 75 C test temperatures. In particular, the force required to fully compress the seal during docking, and that which is required for separation during the undocking operation were measured. The height of subscale main interface seal bulbs, as well as the test temperature, were shown to have a significant effect on the forces the main interface seal of the LIDS may experience during docking and undocking operations. The average force values required to fully compress each of the seal assemblies were shown to increase with test temperature by approximately 50% from -50 to 75 C. Also, the required compression forces were shown to increase as the height of the seal bulb was increased. The seal design with the tallest elastomer seal bulb, which was 31% taller than that with the shortest bulb, required force values approximately 45% higher than those for the shortest bulb, independent of the test temperature. The force required to separate the seal was shown to increase with decreasing temperature after 15 hours of simulated docking. No adhesion force was observed at 75 C, while magnitudes of up to 235 lbf were recorded at the refrigerated temperature. In addition, the adhesion force was observed to increase with bulb height. When compared with the LIDS program requirements, the measured compression force values were found to be below the maximum allowable load allotted to the main interface seal. However, the measured adhesion force values at the refrigerated test temperature were found to exceed the program limits

    Validation of Test Methods for Air Leak Rate Verification of Spaceflight Hardware

    As deep space exploration continues to be the goal of NASAs human spaceflight program, verification of the performance of spaceflight hardware becomes increasingly critical. Suitable test methods for verifying the leak rate of sealing systems are identified in program qualification testing requirements. One acceptable method for verifying the air leak rate of gas pressure seals is the tracer gas leak detector method. In this method, a tracer gas (commonly helium) leaks past the test seal and is transported to the leak detector where the leak rate is quantified. To predict the air leak rate, a conversion factor of helium-to-air is applied depending on the magnitude of the helium flow rate. The conversion factor is based on either the molecular mass ratio or the ratio of the dynamic viscosities. The current work was aimed at validating this approach for permeation-level leak rates using a series of tests with a silicone elastomer O-ring. An established pressure decay method with constant differential pressure was used to evaluate both the air and helium leak rates of the O-ring under similar temperature and pressure conditions. The results from the pressure decay tests showed, for the elastomer O-ring, that neither the molecular flow nor the viscous flow helium-to-air conversion factors were applicable. Leak rate tests were also performed using nitrogen and argon as the test gas. Molecular mass and viscosity based helium-to-test gas conversion factors were applied, but did not correctly predict the measured leak rates of either gas. To further this study, the effect of pressure boundary conditions was investigated. Often, pressure decay leak rate tests are performed at a differential pressure of 101.3 kPa with atmospheric pressure on the downstream side of the test seal. In space applications, the differential pressure is similar, but with vacuum as the downstream pressure. The same O-ring was tested at four unique differential pressures ranging from 34.5 to 137.9 kPa. Up to six combinations of upstream and downstream pressures for each differential pressure were compared. For a given differential pressure, the various combinations of upstream and downstream dry air pressures did not significantly affect the leak rate. As expected, the leak rate of the O-ring increased with increasing differential pressure. The results suggested that the current leak test pressure conditions, used to verify spacecraft sealing systems with elastomer seals, produce accurate values even though the boundary conditions do not model the space application
