    Energy Efficient Policies, Scheduling, and Design for Sustainable Manufacturing Systems

    Climate mitigation, more stringent regulations, rising energy costs, and sustainable manufacturing are pushing researchers to focus on energy efficiency, energy flexibility, and implementation of renewable energy sources in manufacturing systems. This thesis aims to analyze the main works proposed regarding these hot topics, and to fill the gaps in the literature. First, a detailed literature review is proposed. Works regarding energy efficiency in different manufacturing levels, in the assembly line, energy saving policies, and the implementation of renewable energy sources are analyzed. Then, trying to fill the gaps in the literature, different topics are analyzed more in depth. In the single machine context, a mathematical model aiming to align the manufacturing power required to a renewable energy supply in order to obtain the maximum profit is developed. The model is applied to a single work center powered by the electric grid and by a photovoltaic system; afterwards, energy storage is also added to the power system. Analyzing the job shop context, switch off policies implementing workload approach and scheduling considering variable speed of the machines and power constraints are proposed. The direct and indirect workloads of the machines are considered to support the switch on/off decisions. A simulation model is developed to test the proposed policies compared to others presented in the literature. Regarding the job shop scheduling, a fixed and variable power constraints are considered, assuming the minimization of the makespan as the objective function. Studying the factory level, a mathematical model to design a flow line considering the possibility of using switch-off policies is developed. The design model for production lines includes a targeted imbalance among the workstations to allow for defined idle time. Finally, the main findings, results, and the future directions and challenges are presented

    Modeling and Optimization of Disassembly Systems with a High Variety of End of Life States.

    Remanufacturing is a promising product recovery method that brings new life to cores that otherwise would be discarded thus losing all value. Disassembly is a sub-process of remanufacturing where components and modules are removed from the core, sorted and graded, and directly reused, refurbished, recycled, or disposed of. Disassembly is the backbone of the remanufacturing process because this is where the reuse value of components and modules is realized. Disassembly is a process that is also very difficult in most instances because it is a mostly manual process creating stochastic removal times of components. There is a high variety of EOL states a core can be in when disassembled and an economic downside due to not all components having reuse potential. This thesis focuses on addressing these difficulties of disassembly in the areas of sequence generation, line balancing, and throughput modeling. In Chapter 2, we develop a series of sequence generation models that considers the material properties, partial disassembly, and sequence dependent task times to determine the optimal order of disassembly in the presence of a high variety of EOL states. In Chapter 3, we develop a joint precedence graph method for disassembly that models all possible EOL states a core can be in that can be used with a wide variety of line balancing algorithms. We also develop a stochastic joint precedence graph method in the situation where some removal times of components are normal random variables. In Chapter 4, we further advance the analytical modeling framework to analyze transfer lines that perform routing logics that result from a high variety of EOL states, such as a restrictive split routing logic and the possibility that disassembly and split operations can be performed at the same workstation.PhDIndustrial and Operations EngineeringUniversity of Michigan, Horace H.     Evaluation of stochastic flow lines with provisioning of auxiliary material

    Flow lines are often used to perform assembly operations in multi-stage processes. During these assembly operations, components that are relatively small, compared to the work pieces travelling down the flow line, are mounted to the work pieces at a given stage. Those components, or more generally, any kind of auxiliary material, are provisioned to the corresponding production stage in a repetitive but not necessarily deterministic manner using a certain delivery frequency, each time filling the local storage up to a predetermined order-up-to level. Just like random processing times, machine failures, and repairs, the randomness of the provisioning process can impact the long-term throughput of such a flow line. In this paper, we develop a fast and accurate analytical performance evaluation method to estimate the long-term throughput of a Markovian flow line of this type for the practically important case of limited buffer capacities between the production stages. We first give an exact characterization of a two-machine line of that type and show how to determine system state probabilities and aggregate performance measures. Furthermore, we show how to use this two-machine model as the building block of an approximate decomposition approach for longer flow lines. As opposed to previous decomposition approaches, even the state space of the two-machine lines can become so large that an exact solution of the Markov chains can become impractical. We hence show how to set up, train, and use an artificial neural network to replace the Markov chain solver embedded in the decomposition approach, which then leads to an accurate and extremely fast flow line evaluation tool. The proposed methodology is evaluated by a comparison with simulation results and used to characterize the structural patterns describing the behaviour of flow lines of this type. The method can be used to systematically consider the combined impact of the delivery frequency and the local order-up-to levels for the auxiliary material when designing a flow line of this type

    Tool flow management in batch manufacturing systems for cylindrical components

    The objective of the research is to study the design of and operating strategies for advanced tool flow systems in highly automated turning systems. A prototype workstation has been built to aid this process. The thesis consists of three main parts. In the first part the current flexible manufacturing technology is reviewed with emphasis laid on tool flow and production scheduling problems. The 'State-of-the-Art' turning systems are studied, to highlight the requirement of the computer modelling of tool flow systems. In the second part, the design of a computer model using fast modelling algorithms is reported. The model design has concentrated on the tool flow system performance forecasting and improving. Attention has been given to the full representation of highly automatic features evident in turning systems. A number of contemporary production scheduling rules have been incorporated into the computer model structure, with the objectives of providing a frontend to the tool flow model, and to examine the tool flow problems interactively with the production scheduling rules. The user-interface of the model employs conversational type screens for tool flow network specification and data handling, which enhances its user friendliness greatly. An effective, fast, and easy to handle data base management system for tool, part, machine data entries has been· built up to facilitate the model performance. The third part of the thesis is concerned with the validation and application of the model with industry supplied data to examine system performance, and to evaluate alternative strategies. Conclusions drawn from this research and the recommendations for further work are finally indicated

    Simulation in Automated Guided Vehicle System Design

    The intense global competition that manufacturing companies face today results in an increase of product variety and shorter product life cycles. One response to this threat is agile manufacturing concepts. This requires materials handling systems that are agile and capable of reconfiguration. As competition in the world marketplace becomes increasingly customer-driven, manufacturing environments must be highly reconfigurable and responsive to accommodate product and process changes, with rigid, static automation systems giving way to more flexible types. Automated Guided Vehicle Systems (AGVS) have such capabilities and AGV functionality has been developed to improve flexibility and diminish the traditional disadvantages of AGV-systems. The AGV-system design is however a multi-faceted problem with a large number of design factors of which many are correlating and interdependent. Available methods and techniques exhibit problems in supporting the whole design process. A research review of the work reported on AGVS development in combination with simulation revealed that of 39 papers only four were industrially related. Most work was on the conceptual design phase, but little has been reported on the detailed simulation of AGVS. Semi-autonomous vehicles (SA V) are an innovative concept to overcome the problems of inflexible -systems and to improve materials handling functionality. The SA V concept introduces a higher degree of autonomy in industrial AGV -systems with the man-in-the-Ioop. The introduction of autonomy in industrial applications is approached by explicitly controlling the level of autonomy at different occasions. The SA V s are easy to program and easily reconfigurable regarding navigation systems and material handling equipment. Novel approaches to materials handling like the SA V -concept place new requirements on the AGVS development and the use of simulation as a part of the process. Traditional AGV -system simulation approaches do not fully meet these requirements and the improved functionality of AGVs is not used to its full power. There is a considerflble potential in shortening the AGV -system design-cycle, and thus the manufacturing system design-cycle, and still achieve more accurate solutions well suited for MRS tasks. Recent developments in simulation tools for manufacturing have improved production engineering development and the tools are being adopted more widely in industry. For the development of AGV -systems this has not fully been exploited. Previous research has focused on the conceptual part of the design process and many simulation approaches to AGV -system design lack in validity. In this thesis a methodology is proposed for the structured development of AGV -systems using simulation. Elements of this methodology address the development of novel functionality. The objective of the first research case of this research study was to identify factors for industrial AGV -system simulation. The second research case focuses on simulation in the design of Semi-autonomous vehicles, and the third case evaluates a simulation based design framework. This research study has advanced development by offering a framework for developing testing and evaluating AGV -systems, based on concurrent development using a virtual environment. The ability to exploit unique or novel features of AGVs based on a virtual environment improves the potential of AGV-systems considerably.University of Skovde.
