    Robot-sensor synchronization for real-time seamtracking in robotic laser welding

    The accuracy requirements of laser welding put high demands on the manipulator that is used. To use industrial six-axis robots for manipulating the laser welding optics, sensors measuring the seam trajectory close to the focal spot are required to meet the accuracy demands. When the measurements are taken while the robot is moving, it is essential that they are synchronized with the robot motion. This paper presents a synchronization mechanism between a seam-tracking sensor and an industrial 6-axis robot, which uses Ethernet-based UDP communication. Experimental validation is carried out to determine the accuracy of the proposed synchronization mechanism. Furthermore, a new control architecture, called trajectory-based control is presented, which embeds the synchronization method and allows various sensor-based applications like teaching of a seam trajectory with a moving robot and real-time seam-tracking during laser welding

    Robotic and automatic welding development at the Marshall Space Flight Center

    Welding automation is the key to two major development programs to improve quality and reduce the cost of manufacturing space hardware currently undertaken by the Materials and Processes Laboratory of the NASA Marshall Space Flight Center. Variable polarity plasma arc welding has demonstrated its effectiveness on class 1 aluminum welding in external tank production. More than three miles of welds were completed without an internal defect. Much of this success can be credited to automation developments which stabilize the process. Robotic manipulation technology is under development for automation of welds on the Space Shuttle's main engines utilizing pathfinder systems in development of tooling and sensors for the production applications. The overall approach to welding automation development undertaken is outlined. Advanced sensors and control systems methodologies are described that combine to make aerospace quality welds with a minimum of dependence on operator skill

    The NASA SBIR product catalog

    The purpose of this catalog is to assist small business firms in making the community aware of products emerging from their efforts in the Small Business Innovation Research (SBIR) program. It contains descriptions of some products that have advanced into Phase 3 and others that are identified as prospective products. Both lists of products in this catalog are based on information supplied by NASA SBIR contractors in responding to an invitation to be represented in this document. Generally, all products suggested by the small firms were included in order to meet the goals of information exchange for SBIR results. Of the 444 SBIR contractors NASA queried, 137 provided information on 219 products. The catalog presents the product information in the technology areas listed in the table of contents. Within each area, the products are listed in alphabetical order by product name and are given identifying numbers. Also included is an alphabetical listing of the companies that have products described. This listing cross-references the product list and provides information on the business activity of each firm. In addition, there are three indexes: one a list of firms by states, one that lists the products according to NASA Centers that managed the SBIR projects, and one that lists the products by the relevant Technical Topics utilized in NASA's annual program solicitation under which each SBIR project was selected

    Intelligent 3D seam tracking and adaptable weld process control for robotic TIG welding

    Tungsten Inert Gas (TIG) welding is extensively used in aerospace applications, due to its unique ability to produce higher quality welds compared to other shielded arc welding types. However, most TIG welding is performed manually and has not achieved the levels of automation that other welding techniques have. This is mostly attributed to the lack of process knowledge and adaptability to complexities, such as mismatches due to part fit-up. Recent advances in automation have enabled the use of industrial robots for complex tasks that require intelligent decision making, predominantly through sensors. Applications such as TIG welding of aerospace components require tight tolerances and need intelligent decision making capability to accommodate any unexpected variation and to carry out welding of complex geometries. Such decision making procedures must be based on the feedback about the weld profile geometry. In this thesis, a real-time position based closed loop system was developed with a six axis industrial robot (KUKA KR 16) and a laser triangulation based sensor (Micro-Epsilon Scan control 2900-25).     In-Line Monitoring of Laser Welding Using a Smart Vision System

    This paper presents a vision system for the in-line monitoring of laser welding. The system is based on a coaxial optical setup purposely chosen to guarantee robust detection of the joints and optimal acquisition of the melt pool region. Two procedures have been developed: The former focuses on keeping the laser head locked to the joint during the welding; the latter monitors the appearance of the keyhole region. The system feedbacks the joint position to the robot used to move the welding laser and monitors the penetration state of the laser. The goal is to achieve a continuous adaptation of the laser parameters (power., speed and focusing) to guarantee the weld quality. The developed algorithms have been designed to optimize the system performance in terms of the elaboration time and of accuracy and robustness of the detection. The overall architecture follows the Industrial Internet of Things approach, where vision is embedded, edge-based analysis is carried out, actuators are directly driven by the vision system, a latency-free transmission architecture allows interconnection as well as the possibility to remotely control multiple delocalized units

    Development of a real-time ultrasonic sensing system for automated and robotic welding

    This thesis was submitted for the degree of Doctor of Philosophy and awarded by Brunel University.The implementation of robotic technology into welding processes is made difficult by the inherent process variables of part location, fit up, orientation and repeatability. Considering these aspects, to ensure weld reproducibility consistency and quality, advanced adaptive control techniques are essential. These involve not only the development of adequate sensors for seam tracking and joint recognition but also developments of overall machines with a level of artificial intelligence sufficient for automated welding. The development of such a prototype system which utilizes a manipulator arm, ultrasonic sensors and a transistorised welding power source is outlined. This system incorporates three essential aspects. It locates and tracks the welding seam ensuring correct positioning of the welding head relatively to the joint preparation. Additionally, it monitors the joint profile of the molten weld pool and modifies the relevant heat input parameters ensuring consistent penetration, joint filling and acceptable weld bead shape. Finally, it makes use of both the above information to reconstruct three-dimensional images of the weld pool silhouettes providing in-process inspection capabilities of the welded joints. Welding process control strategies have been incorporated into the system based on quantitative relationships between input parameters and weld bead shape configuration allowing real-time decisions to be made during the process of welding, without the need for operation intervention.British Technology Group (BTG

    Besides continuing effort in developing MEMS-based manufacturing techniques, latest effort in Micro-manufacturing is also in Non-MEMS-based manufacturing. Research and technological development (RTD) in this field is encouraged by the increased demand on micro-components as well as promised development in the scaling down of the traditional macro-manufacturing processes for micro-length-scale manufacturing. This paper highlights some EU funded research activities in micro/nano-manufacturing, and gives examples of the latest development in micro-manufacturing methods/techniques, process chains, hybrid-processes, manufacturing equipment and supporting technologies/device, etc., which is followed by a summary of the achievements of the EU MASMICRO project. Finally, concluding remarks are given, which raise several issues concerning further development in micro-manufacturing
