    Engine Seal Technology Requirements to Meet NASA's Advanced Subsonic Technology Program Goals

    Cycle studies have shown the benefits of increasing engine pressure ratios and cycle temperatures to decrease engine weight and improve performance of commercial turbine engines. NASA is working with industry to define technology requirements of advanced engines and engine technology to meet the goals of NASA's Advanced Subsonic Technology Initiative. As engine operating conditions become more severe and customers demand lower operating costs, NASA and engine manufacturers are investigating methods of improving engine efficiency and reducing operating costs. A number of new technologies are being examined that will allow next generation engines to operate at higher pressures and temperatures. Improving seal performance - reducing leakage and increasing service life while operating under more demanding conditions - will play an important role in meeting overall program goals of reducing specific fuel consumption and ultimately reducing direct operating costs. This paper provides an overview of the Advanced Subsonic Technology program goals, discusses the motivation for advanced seal development, and highlights seal technology requirements to meet future engine performance goals

    Nonlinear Acoustics Used To Reduce Leakage Flow

    Leakage and wear are two fundamental problems in all traditional turbine seals that contribute to an engine's inefficiency. The solutions to seal leakage and wear conflict in the conventional design space. Reducing the clearance between the seal and rotating shaft reduces leakage but increases wear because of increased contact incidents. Increasing the clearance to reduce the contact between parts reduces wear but increases parasitic leakage. The goal of this effort is to develop a seal that restricts leakage flow using acoustic pressure while operating in a noncontacting manner, thereby increasing life. In 1996, Dr. Timothy Lucas announced his discovery of a method to produce shock-free high-amplitude pressure waves. For the first time, the formation of large acoustic pressures was possible using dissonant resonators. A pre-prototype acoustic seal developed at the NASA Glenn Research Center exploits this fundamental acoustic discovery: a specially shaped cavity oscillated at the contained fluid's resonant frequency produces high-amplitude acoustic pressure waves of a magnitude approaching those required of today's seals. While the original researchers are continuing their development of acoustic pumps, refrigeration compressors, and electronic thermal management systems using this technology, the goal of researchers at Glenn is to apply these acoustic principles to a revolutionary sealing device. When the acoustic resonator shape is optimized for the sealing device, the flow from a high-pressure cavity to a low-pressure cavity will be restricted by a series of high-amplitude standing pressure waves of higher pressure than the pressure to be sealed. Since the sealing resonator cavity will not touch the adjacent sealing structures, seal wear will be eliminated, improving system life. Under a cooperative agreement between Glenn and the Ohio Aerospace Institute (OAI), an acoustic-based pre-prototype seal was demonstrated for the first time. A pressurized cavity was attached to one end of the resonator while the other end remained open to ambient pressure. Measurements were taken at several values of applied pressure with the assembly stationary, oscillated at an off-resonance frequency, and then oscillated on-resonance. The three cases show that the flow through the conical resonator can be reduced by oscillating the resonator at the resonance frequency of the air contained within the cavity. The results are currently being compared with results obtained from a commercial computational fluid dynamics code. The objective is to improve the design through numerical simulation before fabricating a next-generation prototype sealing device. Future work is aimed at implementing acoustic seal design improvements to further reduce the leakage flow rate through the device and at reducing the device's overall size

    HSR Overview

    The leading Aeronautics program within NASA is the High Speed Research Program (HSR). The HSR program's highest priorities are high pay-off technologies for airframe and propulsion systems required for a high speed civil transport (HSCT). These priorities have been developed collaboratively with NASA, FAA and the US Industry (Boeing-McDonnell Douglas, Pratt & Whitney and General Electric). Phase one of the HSR program started on 1990, and concentrated on the environmental challenges of minimizing NOx and noise. The first program goal is to reduce the NOx emission index to less than 5 (Concord NOx index is 20 and is unacceptable), in order to have little impact on the earth's ozone layer. The second goal is to reduce noise levels to FAR Stage 3 (or better), comparable to those of subsonic aircraft (far below the Concorde noise levels that require exemptions form less stringent standards). This requirement greatly impacts the nozzle design increasing its length and complexity and poses unique sealing challenges. Phase two started in 1993 and initiated work on the technologies required for an economical HSCT. Materials technologies under development include a ceramic-matrix-composite combustion liner, lightweight materials for the nozzle, as well long-life turbomachinery disk and blade alloys. Other required materials are being developed under the DOD-IHPTET program, where there is close cooperation. Economic goals translate into the development of technologies for tri-class service, 5000 nautical mile range aircraft with a ticket price no more than 20% over the subsonic ticket price. The potential market could be as large as 1500 aircraft, according to a Boeing study. Technology alone will not enable this airplane, yet without enabling technologies "on the shelf", it will not occur. The HSCT engine will be the largest engine ever built and operate at maximum conditions for long periods of time posing a number of challenges. The HSR engine mission requires that rotating equipment stay at take-off condition temperatures for hours not minutes per flight. Hence rotating equipment and seals must operate for many thousands of hours at extreme temperatures. It is anticipated that the nozzle will be 12 feet long and roughly 4 ft. by 5 ft. in cross-section with a nominal airflow of 800 lbs/sec. The complex function of the nozzle (including an ejector for noise attenuation) combined with long life place new demands on nozzle seal design. Three inlet configurations are under consideration with attendant sealing challenges, as will be illustrated herein. Four of these engines are required to propel a 5000 nautical mile class vehicle which demand that component reliability be at the highest possible level. In response, an HSR seals session was implemented as a part of the 1997-Seals and Secondary Flow Workshop. Overview presentations were given for each of the following areas: inlet, turbomachinery, combustor and nozzle. The HSCT seal issues center on durability and efficiency of rotating equipment seals (including brush seals), structural seals (including rope seals and other advanced concepts), and high-speed bearing and sump seals. Tighter clearances, propulsion system size and thermal requirements represent extremes that challenge the component designers. This document provides an initial step toward defining HSR seal needs.     Effects of Hypervelocity Impacts on Silicone Elastomer Seals and Mating Aluminum Surfaces

    While in space silicone based elastomer seals planned for use on NASA's Crew Exploration Vehicle (CEV) are exposed to threats from micrometeoroids and orbital debris (MMOD). An understanding of these threats is required to assess risks to the crew, the CEV orbiter, and missions. An Earth based campaign of hypervelocity impacts on small scale seal rings has been done to help estimate MMOD threats to the primary docking seal being developed for the Low Impact Docking System (LIDS). LIDS is being developed to enable the CEV to dock to the ISS (International Space Station) or to Altair (NASA's next lunar lander). The silicone seal on LIDS seals against aluminum alloy flanges on ISS or Altair. Since the integrity of a seal depends on both sealing surfaces, aluminum targets were also impacted. The variables considered in this study included projectile mass, density, speed, incidence angle, seal materials, and target surface treatments and coatings. Most of the impacts used a velocity near 8 km/s and spherical aluminum projectiles (density = 2.7 g/cubic centimeter), however, a few tests were done near 5.6 km/s. Tests were also performed using projectile densities of 7.7, 2.79, 2.5 or 1.14 g/cubic centimeter. Projectile incidence angles examined included 0 degrees, 45 degrees , and 60 degrees from normal to the plane of the target. Elastomer compounds impacted include Parker's S0383-70 and Esterline's ELA-SA-401 in the as received condition, or after an atomic oxygen treatment. Bare, anodized and nickel coated aluminum targets were tested simulating the candidate mating seal surface materials. After impact, seals and aluminum plates were leak tested: damaged seals were tested against an undamaged aluminum plate; and undamaged seals were placed at various locations over craters in aluminum plates. It has been shown that silicone elastomer seals can withstand an impressive level of damage before leaking beyond allowable limits. In general on the tests performed to date, the diameter of the crater in either the elastomer, or the aluminum, must be at least as big as 80% to 90% of width of the bulb of the seal before significant leakage occurs

    The 2006 NASA Seal/Secondary Air System workshop covered the following topics: (i) Overview of NASA s new Exploration Initiative program aimed at exploring the Moon, Mars, and beyond; (ii) Overview of NASA s new fundamental aeronautics technology project; (iii) Overview of NASA Glenn Research Center s seal project aimed at developing advanced seals for NASA s turbomachinery, space, and reentry vehicle needs; (iv) Reviews of NASA prime contractor, vendor, and university advanced sealing concepts including tip clearance control, test results, experimental facilities, and numerical predictions; and (v) Reviews of material development programs relevant to advanced seals development. Turbine engine studies have shown that reducing seal leakages as well as high-pressure turbine (HPT) blade tip clearances will reduce fuel burn, lower emissions, retain exhaust gas temperature margin, and increase range. Several organizations presented development efforts aimed at developing faster clearance control systems and associated technology to meet future engine needs. The workshop also covered several programs NASA is funding to develop technologies for the Exploration Initiative and advanced reusable space vehicle technologies. NASA plans on developing an advanced docking and berthing system that would permit any vehicle to dock to any on-orbit station or vehicle. Seal technical challenges (including space environments, temperature variation, and seal-on-seal operation) as well as plans to develop the necessary "androgynous" seal technologies were reviewed. Researchers also reviewed seal technologies employed by the Apollo command module that serve as an excellent basis for seals for NASA s new Crew Exploration Vehicle (CEV)

    Effects of Atomic Oxygen and Grease on Outgassing and Adhesion of Silicone Elastomers for Space Applications

    An investigation of silicone elastomers for seals used in docking and habitat systems for future space exploration vehicles is being conducted at NASA. For certain missions, NASA is considering androgynous docking systems where two vehicles each having a seal would be required to: dock for a period of time, seal effectively, and then separate with minimum push-off forces for undocking. Sili-cone materials are generally chosen for their wide operating temperatures and low leakage rates. However silicone materials are often sticky and usually exhibit considerable adhesion when mated against metals and silicone surfaces. This paper investigates the adhesion unit pressure for a space rated silicone material (S0383-70) for either seal-on-seal (SoS) or seal-on-aluminum (SoAl) operation modes in the following conditions: as-received, after ground-based atomic-oxygen (AO) pre-treatment, after application of a thin coating of a space-qualified grease (Bray-cote 601EF), and after a combination of AO pre-treatment and grease coating. In order of descending adhesion reduction, the AO treatment reduced seal adhesion the most, followed by the AO plus grease pre-treatment, followed by the grease treatment. The effects of various treatments on silicone (S0383-70 and ELA-SA-401) outgassing properties were also investigated. The leading adhesion AO pre-treatment reduction led to a slight decrease in outgassing for the S0383-70 material and virtually no change in ELA-SA-401 outgassing

    Further Characterization of an Active Clearance Control Concept

    A new test chamber and precision hydraulic actuation system were incorporated into an active clearance control (ACC) test rig at NASA Glenn Research Center. Using the improved system, a fast-acting, mechanically-actuated, ACC concept was evaluated at engine simulated temperatures and pressure differentials up to 1140 F and 120 psig, on the basis of secondary seal leakage and kinematic controllability. During testing, the ACC concept tracked a simulated flight clearance transient profile at 1140 F, 120 psig, with a maximum error of only 0.0012 in. Comparison of average dynamic leakage of the system with average static leakage did not show significant differences between the two operating conditions. Calculated effective clearance values for the rig were approximately 0.0002 in. at 120 psig, well below the industry specified effective clearance threshold of 0.001 in

    High Temperature Evaluation of an Active Clearance Control System Concept

    A mechanically actuated blade tip clearance control concept was evaluated in a nonrotating test rig to quantify secondary seal leakage at elevated temperatures. These tests were conducted to further investigate the feasibility of actively controlling the clearance between the rotor blade tips and the surrounding shroud seal in the high pressure turbine (HPT) section of a turbine engine. The test environment simulates the state of the back side of the HPT shroud seal with pressure differentials as high as 120 psig and temperatures up to 1000 F. As expected, static secondary seal leakage decreased with increasing temperature. At 1000 F, the test rig's calculated effective clearance (at 120 psig test pressure) was 0.0003 in., well within the industry specified effective clearance goal

    Numerical Simulation of Flow in a Whirling Annular Seal and Comparison with Experiments

    The turbulent flow field in a simulated annular seal with a large clearance/radius ratio (0.015) and a whirling rotor was simulated using an advanced 3D CFD code SCISEAL. A circular whirl orbit with synchronous whirl was imposed on the rotor center. The flow field was rendered quasi-steady by making a transformation to a totaling frame. Standard k-epsilon model with wall functions was used to treat the turbulence. Experimentally measured values of flow parameters were used to specify the seal inlet and exit boundary conditions. The computed flow-field in terms of the velocity and pressure is compared with the experimental measurements inside the seal. The agreement between the numerical results and experimental data with correction is fair to good. The capability of current advanced CFD methodology to analyze this complex flow field is demonstrated. The methodology can also be extended to other whirl frequencies. Half- (or sub-) synchronous (fluid film unstable motion) and synchronous (rotor centrifugal force unbalance) whirls are the most unstable whirl modes in turbomachinery seals, and the flow code capability of simulating the flows in steady as well as whirling seals will prove to be extremely useful in the design, analyses, and performance predictions of annular as well as other types of seals

    Static and Dynamic Friction Behavior of Candidate High Temperature Airframe Seal Materials

    The following report describes a series of research tests to evaluate candidate high temperature materials for static to moderately dynamic hypersonic airframe seals. Pin-on-disk reciprocating sliding tests were conducted from 25 to 843 C in air and hydrogen containing inert atmospheres. Friction, both dynamic and static, was monitored and serves as the primary test measurement. In general, soft coatings lead to excessive static friction and temperature affected friction in air environments only
