The 2016 Thermal Spray Roadmap - Energy Harvesting and Energy Converter Devices
Considerable progress has been made over the last decades in thermal spray technologies, practices and applications. However, like other technologies, they have to continuously evolve to meet new problems and market requirements. This article aims to identify the current challenges limiting evolution of these technologies and to propose research directions and priorities to meet these challenges. It was prepared on the basis of a collection of short articles written by experts in thermal spray who were asked to present a snapshot of the current state of their specific field, give their views on current challenges faced by the field and provide some guidance as to the R&D required to meet these challenges. The article is devided in three sections that deal with the emerging thermal spray processes, coating properties and function, and biomedical, electronic, aerospace and energy generation applications
High-Velocity DC-VPS for Diffusion and Protecting Barrier Layers in Solid Oxide Fuel Cells (SOFCs)
Insulating and Sealing of SOFC Devices by Plasma Sprayed Ceramic Layers
Solid oxide fuel cells (SOFCs) are one of the options as auxiliary power units (APU) in transportation, e.g. in vehi-cles or in aircraft. In particular, metal supported SOFCs consisting of metallic frames and substrates coated with plasma sprayed functional layers have shown an excellent stability concerning redox cycling. In order to provide sufficient power, these single cells have to be assembled to stacks. To prevent short-circuiting the frame of each cell has to be electrically insulated from the neighbouring one. For that purpose a ceramic coating is applied on each metal frame by thermal spraying before it is brazed to other stack components. Such layers should at one hand show good wetting and adhesion to the silver based brazing materials. On the other hand it should maintain sufficient electrical resistance even at the fuel cell operating temperature. As the applied solder, which connects the cells and seals the gas manifold simultaneously, is an excellent electrical conductor, it is mandatory to prevent the brazing material from penetrating into the deposit. In this paper a description of the design and experiences with these plasma sprayed insulating layers is given

Development and Characterization of Vacuum Plasma Sprayed SOFC Components for a new Planar Cell Design
Thermal Plasma Spraying Applied on Solid Oxide Fuel Cells
Solid oxide fuel cells (SOFCs), attractive for diverse applications in a broad range from small portable and auxiliary power units, up to central power systems, are conventionally produced by sintering methods. However, plasma spraying promises some advantages particularly for cells with metal support.
In the present paper, research activities conducted in recent years at DLR as well as latest developments on plasma sprayed functional layers for SOFC as cathodes, electrolytes, and anodes are reported. Power densities of more than 800 mW/cm2 were achieved for plasma sprayed single cells of 12.56 cm2 size, and 300 mW/cm2, respectively, with a 250 W stack made of 10 cells. These values were attained at 0.7 V and 800 °C, with H2:N2 = 1:1 as fuel gas and air as oxidizing gas. Furthermore, continuous operation of more than 5000 h was attained with a plasma sprayed metal-supported SOFC stack which could also withstand more than 30 redox and thermal cycles
