Design of an electrochemical micromachining machine
Electrochemical micromachining (μECM) is a non-conventional machining process based on the phenomenon of electrolysis. μECM became an attractive area of research due to the fact that this process does not create any defective layer after machining and that there is a growing demand for better surface integrity on different micro applications including microfluidics systems, stress-free drilled holes in automotive and aerospace manufacturing with complex shapes, etc. This work presents the design of a next generation μECM machine for the automotive, aerospace, medical and metrology sectors. It has three axes of motion (X, Y, Z) and a spindle allowing the tool-electrode to rotate during machining. The linear slides for each axis use air bearings with linear DC brushless motors and 2-nm resolution encoders for ultra precise motion. The control system is based on the Power PMAC motion controller from Delta Tau. The electrolyte tank is located at the rear of the machine and allows the electrolyte to be changed quickly. This machine features two process control algorithms: fuzzy logic control and adaptive feed rate. A self-developed pulse generator has been mounted and interfaced with the machine and a wire ECM grinding device has been added. The pulse generator has the possibility to reverse the pulse polarity for on-line tool fabrication.The research reported in this paper is supported by the European Commission within the project “Minimizing Defects in Micro-Manufacturing Applications (MIDEMMA)” (FP7-2011-NMPICT- FoF-285614)
Frontiers in Ultra-Precision Machining
Ultra-precision machining is a multi-disciplinary research area that is an important branch of manufacturing technology. It targets achieving ultra-precision form or surface roughness accuracy, forming the backbone and support of today’s innovative technology industries in aerospace, semiconductors, optics, telecommunications, energy, etc. The increasing demand for components with ultra-precision accuracy has stimulated the development of ultra-precision machining technology in recent decades. Accordingly, this Special Issue includes reviews and regular research papers on the frontiers of ultra-precision machining and will serve as a platform for the communication of the latest development and innovations of ultra-precision machining technologies
Optimization of machining processes using pattern search algorithm
Optimization of machining processes not only increases machining efficiency and economics, but also the end product quality. In recent years, among the traditional optimization methods, stochastic direct search optimization methods such as meta-heuristic algorithms are being increasingly applied for solving machining optimization problems. Their ability to deal with complex, multi-dimensional and ill-behaved optimization problems made them the preferred optimization tool by most researchers and practitioners. This paper introduces the use of pattern search (PS) algorithm, as a deterministic direct search optimization method, for solving machining optimization problems. To analyze the applicability and performance of the PS algorithm, six case studies of machining optimization problems, both single and multi-objective, were considered. The PS algorithm was employed to determine optimal combinations of machining parameters for different machining processes such as abrasive waterjet machining, turning, turn-milling, drilling, electrical discharge machining and wire electrical discharge machining. In each case study the optimization solutions obtained by the PS algorithm were compared with the optimization solutions that had been determined by past researchers using meta-heuristic algorithms. Analysis of obtained optimization results indicates that the PS algorithm is very applicable for solving machining optimization problems showing good competitive potential against stochastic direct search methods such as meta-heuristic algorithms. Specific features and merits of the PS algorithm were also discussed

Algorithms and Methods for Designing and Scheduling Smart Manufacturing Systems
This book, as a Special Issue, is a collection of some of the latest advancements in designing and scheduling smart manufacturing systems. The smart manufacturing concept is undoubtedly considered a paradigm shift in manufacturing technology. This conception is part of the Industry 4.0 strategy, or equivalent national policies, and brings new challenges and opportunities for the companies that are facing tough global competition. Industry 4.0 should not only be perceived as one of many possible strategies for manufacturing companies, but also as an important practice within organizations. The main focus of Industry 4.0 implementation is to combine production, information technology, and the internet. The presented Special Issue consists of ten research papers presenting the latest works in the field. The papers include various topics, which can be divided into three categories—(i) designing and scheduling manufacturing systems (seven articles), (ii) machining process optimization (two articles), (iii) digital insurance platforms (one article). Most of the mentioned research problems are solved in these articles by using genetic algorithms, the harmony search algorithm, the hybrid bat algorithm, the combined whale optimization algorithm, and other optimization and decision-making methods. The above-mentioned groups of articles are briefly described in this order in this book
Automatic Threshold Selections by exploration and exploitation of optimization algorithm in Record Deduplication
A deduplication process uses similarity function to identify the two entries are duplicate or not by setting the threshold. This threshold setting is an important issue to achieve more accuracy and it relies more on human intervention. Swarm Intelligence algorithm such as PSO and ABC have been used for automatic detection of threshold to find the duplicate records. Though the algorithms performed well there is still an insufficiency regarding the solution search equation, which is used to generate new candidate solutions based on the information of previous solutions.  The proposed work addressed two problems: first to find the optimal equation using Genetic Algorithm(GA) and next it adopts an modified  Artificial Bee Colony (ABC) to get the optimal threshold to detect the duplicate records more accurately and also it reduces human intervention. drilled holes in the automotive and aerospace sectors. Electrochemical machining is considered as a non-conventional machining process based on the phenomenon of electrolysis. This process requires maintaining a small gap - the interelectrode gap (IEG) - between the anode (workpiece) and the cathode (tool-electrode)
in order to achieve acceptable machining results (i.e. accuracy, high aspect ratio with appropriate material removal rate and efficiency). This work presents the design of a next generation μECM machine for the automotive, aerospace, medical and metrology sectors. It has 3 axes of motion (X, Y and Z) and a spindle
allowing the tool-electrode to rotate during machining. The linear slides for each axis use air bearings with linear DC brushless motors and 2nmresolution encoders for ultra-precise motion. The control system is based on the Power PMAC motion controller from Delta Tau. The electrolyte tank is located at the rear of the
machine and allows the electrolyte to be changed quickly. A pulse power supply unit (PSU) and a special control algorithm have been implemented. The pulse power supply provides not only ultra-short pulses (50ns), but also plus and minus biases as well as a polarity switching functionality. It fulfils the requirements of tool
preparation with reversed ECM on the machine. Moreover, the PSU is equipped with an ultrafast over current protection which prevents the tool-electrode from being damaged in case of short-circuits.
Two different process control algorithms were made: one is fuzzy logic based and the other
is adapting the feed rate according to the position and time at which short-circuits were
detected. The developed machine is capable of drilling micro holes in hard-to-machine materials but
also machine micro-styli and micro-needles for the metrology (micro CMM) and medical
sectors. This work also presents drilling trials performed with the machine with an orbiting
tool. Machining experiments were also carried out using electrolytes made of a combination
of HCl and NaNO aqueous solutions. The developed machine was used to fabricate micro tools out of 170μm WC-Co alloy shafts via micro electrochemical turning and drill deep holes via μECM in disks made of 18NiCr6 alloy. Results suggest that this process can be used for industrial applications for hard-to-machine
materials. The author also suggests that the developed machine can be used to manufacture
micro-probes and micro-tools for metrology and micro-manufacturing purposes.Brunel University European Commissio
Micro/Nano Manufacturing
Micro- and nano-scale manufacturing has been the subject of ever more research and industrial focus over the past 10 years. Traditional lithography-based technology forms the basis of micro-electro-mechanical systems (MEMS) manufacturing, but also precision manufacturing technologies have been developed to cover micro-scale dimensions and accuracies. Furthermore, these fundamentally different technology platforms are currently combined in order to exploit the strengths of both platforms. One example is the use of lithography-based technologies to establish nanostructures that are subsequently transferred to 3D geometries via injection molding. Manufacturing processes at the micro-scale are the key-enabling technologies to bridge the gap between the nano- and the macro-worlds to increase the accuracy of micro/nano-precision production technologies, and to integrate different dimensional scales in mass-manufacturing processes. Accordingly, this Special Issue seeks to showcase research papers, short communications, and review articles that focus on novel methodological developments in micro- and nano-scale manufacturing, i.e., on novel process chains including process optimization, quality assurance approaches and metrology
