    Continuous maintenance and the future – Foundations and technological challenges

    High value and long life products require continuous maintenance throughout their life cycle to achieve required performance with optimum through-life cost. This paper presents foundations and technologies required to offer the maintenance service. Component and system level degradation science, assessment and modelling along with life cycle ‘big data’ analytics are the two most important knowledge and skill base required for the continuous maintenance. Advanced computing and visualisation technologies will improve efficiency of the maintenance and reduce through-life cost of the product. Future of continuous maintenance within the Industry 4.0 context also identifies the role of IoT, standards and cyber security

    Automated NDT inspection for large and complex geometries of composite materials

    Large components with complex geometries, made of composite materials, have become very common in modern structures. To cope with future demand projections, it is necessary to overcome the current non-destructive testing (NDT) bottlenecks encountered during the inspection phase of manufacture. This thesis investigates several aspects of the introduction of automation within the inspection process of complex parts. The use of six-axis robots for product inspection and non-destructive testing systems is the central investigation of this thesis. The challenges embraced by the research include the development of a novel controlling approach for robotic manipulators and of novel path-planning strategies. The integration of robot manipulators and NDT data acquisition instruments is optimized. An effective and reliable way to encode the NDT data through the interpolated robot feedback positions is implemented. The viability of the new external control method is evaluated experimentally. The observed maximum position and orientation errors are respectively within 2mm and within 1 degree, over an operating envelope of 3m³. A new software toolbox (RoboNDT), aimed at NDT technicians, has been developed during this work. RoboNDT is intended to transform the robot path-planning problem into an easy step of the inspection process. The software incorporates the novel path-planning algorithms developed during this research and is shaped to overcome practical limitations of current OLP software. The software has been experimentally validated using scans on real high value aerospace components. RoboNDT delivers tool-path errors that are lower than the errors given by commercial off-line path-planning software. For example the variability of the standoff is within 10 mm for the tool-paths created with the commercial software and within 4.5 mm for the RoboNDT tool-paths, over a scanned area of 1.6m². The output of this research was used to support a 3-year industrial project, called IntACom and led by TWI on behalf of major aerospace sponsors. The result is a demonstrator system, currently in use at TWI Technology Centre, which is capable of inspecting complex geometries with high throughput. The IntACom system can scan real components 2.8 times faster than traditional 3-DoF scanners deploying phased-array inspection and 6.7 times faster than commercial gantry systems deploying traditional single-element inspection.Large components with complex geometries, made of composite materials, have become very common in modern structures.     Climbing Robot for Steel Bridge Inspection: Design Challenges

    Inspection of bridges often requires high risk operations such as working at heights, in confined spaces, in hazardous environments; or sites inaccessible by humans. There is significant motivation for robotic solutions which can carry out these inspection tasks. When inspection robots are deployed in real world inspection scenarios, it is inevitable that unforeseen challenges will be encountered. Since 2011, the New South Wales Roads & Maritime Services and the Centre of Excellence for Autonomous Systems at the University of Technology, Sydney, have been working together to develop an innovative climbing robot to inspect high risk locations on the Sydney Harbour Bridge. Many engineering challenges have been faced throughout the development of several prototype climbing robots, and through field trials in the archways of the Sydney Harbour Bridge. This paper will highlight some of the key challenges faced in designing a climbing robot for inspection, and then present an inchworm inspired robot which addresses many of these challenges

    Robotic path planning for non-destructive testing - a custom MATLAB toolbox approach

    The requirement to increase inspection speeds for non-destructive testing (NDT) of composite aerospace parts is common to many manufacturers. The prevalence of complex curved surfaces in the industry provides motivation for the use of 6 axis robots in these inspections. The purpose of this paper is to present work undertaken for the development of a KUKA robot manipulator based automated NDT system. A new software solution is presented that enables flexible trajectory planning to be accomplished for the inspection of complex curved surfaces often encountered in engineering production. The techniques and issues associated with conventional manual inspection techniques and automated systems for the inspection of large complex surfaces were reviewed. This approach has directly influenced the development of a MATLAB toolbox targeted to NDT automation, capable of complex path planning, obstacle avoidance, and external synchronization between robots and associated external NDT systems. This paper highlights the advantages of this software over conventional off-line-programming approaches when applied to NDT measurements. An experimental validation of path trajectory generation, on a large and curved composite aerofoil component, is presented. Comparative metrology experiments were undertaken to evaluate the real path accuracy of the toolbox when inspecting a curved 0.5 m2 and a 1.6 m2 surface using a KUKA KR16 L6-2 robot. The results have shown that the deviation of the distance between the commanded TCPs and the feedback positions were within 2.7 mm. The variance of the standoff between the probe and the scanned surfaces was smaller than the variance obtainable via commercial path-planning software. Tool paths were generated directly on the triangular mesh imported from the CAD models of the inspected components without need for an approximating analytical surface. By implementing full external control of the robotic hardware, it has been possible to synchronise the NDT data collection with positions at all points along the path, and our approach allows for the future development of additional functionality that is specific to NDT inspection problems. For the current NDT application, the deviations from CAD design and the requirements for both coarse and fine inspections, dependent on measured NDT data, demand flexibility in path planning beyond what is currently available from existing off-line robot programming software

    Vision technology/algorithms for space robotics applications

    The thrust of automation and robotics for space applications has been proposed for increased productivity, improved reliability, increased flexibility, higher safety, and for the performance of automating time-consuming tasks, increasing productivity/performance of crew-accomplished tasks, and performing tasks beyond the capability of the crew. This paper provides a review of efforts currently in progress in the area of robotic vision. Both systems and algorithms are discussed. The evolution of future vision/sensing is projected to include the fusion of multisensors ranging from microwave to optical with multimode capability to include position, attitude, recognition, and motion parameters. The key feature of the overall system design will be small size and weight, fast signal processing, robust algorithms, and accurate parameter determination. These aspects of vision/sensing are also discussed

    Robotic Inspection of Infrastructure Using Vision, GPR, and Impact-Echo Sensors

    Bridges, dams, highways, and tunnels in the U.S. are reaching their life expectancy, and thus have imperative needs for routine inspection and maintenance to ensure sustainability. It is reported that 42% of over 600,000 highway bridges in the National Bridge Inventory (NBI) have exceeded their design life of 50 years, and 42,951 bridges are rated in poor condition and classified as structurally deficient . To inspect the structurally integrity of bridges, the inspectors also need to detect subsurface defects (i.e., delamination, voids) using NDE instruments such as GPR and impact-echo (IE) device at difficult to access components (i.e., pier, bottom side of the deck). The current practice of manual inspection hand-held NDE devices by a spider-man with rope access, or by using scaffolding or by using snooper truck has to block traffic, and is expensive, time-consuming, and exposes human inspectors to dangerous situations. This presentation will introduce climbing robots developed over the years at CCNY Robotics Lab that integrate the robot control and vision-based accurate positioning with NDE signal processing to detect both surface flaws and subsurface defects. The use of the robotic inspection tool will eliminate the time, hassle, and cost to layout grid lines on flat terrain, and make it possible to automatically collect NDE data with minimum human intervention. This presentation will also introduce machine learning algorithms for visual inspection to detect and measure cracks: IE data processing methods that utilizes both learning-based and classical methods to interpret the IE data and reveal subsurface objects; and DNN-based GPR data analysis software to reveal subsurface targets for better visualization

    Multi-scale metrology for automated non-destructive testing systems

    This thesis was previously held under moratorium from 5/05/2020 to 5/05/2022The use of lightweight composite structures in the aerospace industry is now commonplace. Unlike conventional materials, these parts can be moulded into complex aerodynamic shapes, which are diffcult to inspect rapidly using conventional Non-Destructive Testing (NDT) techniques. Industrial robots provide a means of automating the inspection process due to their high dexterity and improved path planning methods. This thesis concerns using industrial robots as a method for assessing the quality of components with complex geometries. The focus of the investigations in this thesis is on improving the overall system performance through the use of concepts from the field of metrology, specifically calibration and traceability. The use of computer vision is investigated as a way to increase automation levels by identifying a component's type and approximate position through comparison with CAD models. The challenges identified through this research include developing novel calibration techniques for optimising sensor integration, verifying system performance using laser trackers, and improving automation levels through optical sensing. The developed calibration techniques are evaluated experimentally using standard reference samples. A 70% increase in absolute accuracy was achieved in comparison to manual calibration techniques. Inspections were improved as verified by a 30% improvement in ultrasonic signal response. A new approach to automatically identify and estimate the pose of a component was developed specifically for automated NDT applications. The method uses 2D and 3D camera measurements along with CAD models to extract and match shape information. It was found that optical large volume measurements could provide suffciently high accuracy measurements to allow ultrasonic alignment methods to work, establishing a multi-scale metrology approach to increasing automation levels. A classification framework based on shape outlines extracted from images was shown to provide over 88% accuracy on a limited number of samples.The use of lightweight composite structures in the aerospace industry is now commonplace.
