    Computational Design Optimization of Arc Welding Process for Reduced Distortion in Welded Structures

    An effective approach to determine optimum welding process parameters is implementation of advanced computer aided engineering (CAE) tool that integrates efficient optimization techniques and numerical welding simulation. In this thesis, an automated computational methodology to determine optimum arc welding process parameters is proposed. It is a coupled Genetic Algorithms (GA) and Finite Element (FE) based optimization method where GA directly utilizes output responses of FE based welding simulations for iterative optimization. Effectiveness of the method has been demonstrated by predicting optimum parameters of a lap joint specimen of two thin steel plates and automotive structure of nonlinear welding path for minimum distortion. Three dimensional FE models have been developed to simulate the arc welding process and subsequently, the models have been used by GA as the evaluation model for optimization. The optimization results show that such a CAE based methodology can contribute to facilitate the product design and development

    JOINING SEQUENCE ANALYSIS AND OPTIMIZATION FOR IMPROVED GEOMETRICAL QUALITY

    Disturbances in the manufacturing and assembly processes cause geometrical variation from the ideal geometry. This variation eventually results in functional and aesthetic problems in the final product. Being able to control the disturbances is the desire of the manufacturing industry. \ua0 Joining sequences impact the final geometrical outcome in an assembly considerably. To optimize the sequence for improved geometrical outcome is both experimentally and computationally expensive. In the simulation-based approaches, based on the finite element method, a large number of sequences need to be evaluated.\ua0 In this thesis, the simulation-based joining sequence optimization using non-rigid variation simulation is studied. Initially, the limitation of the applied algorithms in the literature has been addressed. A rule-based optimization approach based on meta-heuristic algorithms and heuristic search methods is introduced to increase the previously applied algorithms\u27 time-efficiency and accuracy. Based on the identified rules and heuristics, a reduced formulation of the sequence optimization is introduced by identifying the critical points for geometrical quality. A subset of the sequence problem is identified and solved in this formulation.\ua0 For real-time optimization of the joining sequence problem, time-efficiency needs to be further enhanced by parallel computations. By identifying the sequence-deformation behavior in the assemblies, black-box surrogate models are introduced, enabling parallel evaluations and accurate approximation of the geometrical quality. Based on this finding, a deterministic stepwise search algorithm for rapid identification of the optimal sequence is introduced.\ua0 Furthermore, a numerical approach to identify the number, location from a set of alternatives, and sequence of the critical joining points for geometrical quality is introduced. Finally, the cause of the various deformations achieved by joining sequences is identified. A time-efficient non-rigid variation simulation approach for evaluating the geometrical quality with respect to the sequences is proposed. \ua0 The results achieved from the studies presented indicate that the simulation-based real-time optimization of the joining sequences is achievable through a parallelized search algorithm and a rapid evaluation of the sequences. The critical joining points for geometrical quality are identified while the sequence is optimized. The results help control the assembly process with respect to the joining operation, improve the geometrical quality, and save significant computational time

    Individualizing Locator Adjustments of Assembly Fixtures Using a Digital Twin

    Implementing the concept of a digital twin in full production provides enough data on each individual assembly for real-time control of production processes. Taking advantage of this opening, this paper proposes individualized locator adjustments as a new method to improve the geometrical quality of assemblies. In this method, all locators in the assembly fixture can be adjusted for each individual assembly based on the scan data of the mating parts of that assembly. The optimal adjustment of every locator for each individual assembly is obtained using an optimization algorithm and nonrigid variation simulation tools (computer-aided tolerancing tools). This method is applied to three industrial cases and geometrical variations and the mean deviation from nominal positions are compared to nonindividualized adjustments and also when there are no adjustments. The results show that applying this method, an improvement of up to 81% in geometrical variation and 78% in the mean deviation of assemblies can be obtained compared to assemblies without adjustments. These improvements are 60% and 57% higher than nonindividualized adjustments of locators for the variation and the mean deviation, respectively. Moreover, a modification on the optimization algorithm has been proposed that reduces the amount of required adjustments

    Multi-Objective structural optimization of repairs of blisk blades

    Modern manufacturing technologies offer multiple options to extend the service life of expensive jet engine components through repairs. In this context, the repair processes of blade-integrated disks (blisks) are of particular interest, as the complex design makes replacement of this part very costly. However, currently, repairs of blisks are mainly done manually and repair design decisions still rely on the expertise of maintenance technicians. From a scientific perspective, these subjective, experience-based decisions are a major drawback, as today’s computational methods allow for systematic analysis and evaluation of design alternatives. The present doctoral thesis contributes to the decision-making process related to the repair of blisk blades by blending and patching by providing an engineering optimization framework and simulation routines for structural assessment of different repair designs. First, an object-oriented optimization framework is developed that is ideally suited to address engineering optimization problems such as blisk repair optimization. The design of the software architecture is chosen to achieve a high degree of flexibility and modularity. In particular, the framework provides a unified interface for global and local derivative-free optimization algorithms and custom engineering optimization problems. Thereby, optimization of single- as well as multi-objective problems is supported. The broad applicability of the framework in engineering optimization is demonstrated using examples from wind energy research. Furthermore, the optimization framework forms a suitable environment for structural multi-objective optimization of blend and patch repairs. The second part of this thesis is devoted to the application of the optimization framework to blend repairs of a compressor blisk. The geometry of the removed blade part and the resulting blend is parameterized by three geometric design variables. The two objectives of the optimization correspond to two modal criteria, because especially the vibration behavior of blades is affected by this kind of geometric modification. To check if frequency requirements are harmed by the repair the first objective reflects the deviation of the natural frequencies of the repaired blade to the natural frequencies of the nominal blade. The second objective considers resonance conditions by evaluating the proximity of natural frequencies to excitation frequencies. Pareto optimal repair designs are found by solving the derived optimization problem using appropriate structural mechanics models of a blade sector and employing the developed optimization framework. By analyzing the optimal blend shapes for two different damage patterns, it is shown that the characteristics of Pareto frontiers, like the occurrence of discontinuities, are damage-specific. Therefore, it is concluded that design decisions on blend repairs have to be made on a case-by-case basis. The third part of this thesis is concerned with the multi-objective optimization of patch repairs. While blend repairs change the blade geometry, patch repairs restore the original blade contour. In terms of structural integrity, the most significant modification due to patching is hence associated with the welding process to join patch and blade. The remaining residual stresses, affect the strength of the repaired blade, are therefore the most critical aspect of patch repairs. Utilizing the engineering optimization framework and the parametric simulation model, a multi-objective optimization problem is solved considering the length of the weld and the fatigue strength of the repaired blade. In addition to fatigue strength properties, the weld length is selected as an optimization goal, since the manufacturing effort of the high-tech repair is of practical importance. Pareto optimal repair designs are presented for a damage pattern at the leading edge. The optimization results are further complemented by subsequent thermal and mechanical simulations of the welding and heat treatment process. Different patch geometries are classified from the Pareto optimal solutions. Depending on the preferences in terms of weld length and the High-Cycle Fatigue strength of different load cases, short or long patches are to be used. In addition, the results show that some potential patch designs are not optimal in any case, and therefore can be completely excluded. Finally, the benefits of the unified interface of the engineering optimization framework are emphasized. Different optimization settings of a patch repair optimization are presented and compared utilizing the hypervolume metric. Concluding remarks on the potential of computational methods for improved repair design and an outlook on future maintenance of blisks complete this work.DFG/SFB 871/119 193 472./E

    Adaptiver Suchansatz zur multidisziplinären Optimierung von Leichtbaustrukturen unter Verwendung hybrider Metaheuristik

    Within the last few years environmental regulations, safety requirements and market competitions forced the automotive industry to open up a wide range of new technologies. Lightweight design is considered as one of the most innovative concepts to fulfil environmental, safety and many other objectives at competitive prices. Choosing the best design and production process in the development period is the most significant link in the automobile production chain. A wide range of design and process parameters needs to be evaluated to achieve numerous goals of production. These goals often stand in conflict with each other. In addition to the variation of the concepts and following the objectives, some limitations such as manufacturing restrictions, financial limits, and deadlines influence the choice of the best combination of variables. This study introduces a structural optimization tool for assemblies made of sheet metal, e.g. the automobile body, based on parametrization and evaluation of concepts in CAD and CAE. This methodology focuses on those concepts, which leads to the use of the right amount of light and strong material in the right place, instead of substituting the whole structure with the new material. An adaptive hybrid metaheuristic algorithm is designed to eliminate all factors that would lead to a local minimum instead of global optimum. Finding the global optimum is granted by using some explorative and exploitative search heuristics, which are intelligently organized by a central controller. Reliability, accuracy and the speed of the proposed algorithm are validated via a comparative study with similar algorithms for an academic optimization problem, which shows valuable results. Since structures might be subject to a wide range of load cases, e.g. static, cyclic, dynamic, temperature-dependent etc., these requirements need to be addressed by a multidisciplinary optimization algorithm. To handle the nonlinear response of objectives and to tackle the time-consuming FEM analyses in crash situations, a surrogate model is implemented in the optimization tool. The ability of such tool to present the optimum results in multi-objective problems is improved by using some user-selected fitness functions. Finally, an exemplary sub-assembly made of sheet metal parts from a car body is optimized to enhance both, static load case and crashworthiness.Die Automobilindustrie hat in den letzten Jahren unter dem Druck von Umweltvorschriften, Sicherheitsanforderungen und wettbewerbsfähigem Markt neue Wege auf dem Gebiet der Technologien eröffnet. Leichtbau gilt als eine der innovativsten und offenkundigsten Lösungen, um Umwelt- und Sicherheitsziele zu wettbewerbsfähigen Preisen zu erreichen. Die Wahl des besten Designs und Verfahrens für Produktionen in der Entwicklungsphase ist der wichtigste Ring der Automobilproduktionskette. Um unzählige Produktionsziele zu erreichen, müssen zahlreiche Design- und Prozessparameter bewertet werden. Die Anzahl und Variation der Lösungen und Ziele sowie einige Einschränkungen wie Fertigungsbeschränkungen, finanzielle Grenzen und Fristen beeinflussen die Auswahl einer guten Kombination von Variablen. In dieser Studie werden strukturelle Optimierungswerkzeuge für aus Blech gefertigte Baugruppen, z. Karosserie, basierend auf Parametrisierung und Bewertung von Lösungen in CAD bzw. CAE. Diese Methodik konzentriert sich auf die Lösungen, die dazu führen, dass die richtige Menge an leichtem / festem Material an der richtigen Stelle der Struktur verwendet wird, anstatt vollständig ersetzt zu werden. Eine adaptive Hybrid-Metaheuristik soll verhindern, dass alle Faktoren, die Bedrohungsoptimierungstools in einem lokalen Minimum konvergieren, anstelle eines globalen Optimums. Das Auffinden des globalen Optimums wird durch einige explorative und ausbeuterische Such Heuristiken gewährleistet. Die Zuverlässigkeit, Genauigkeit und Geschwindigkeit des vorgeschlagenen Algorithmus wird mit ähnlichen Algorithmen in akademischen Optimierungsproblemen validiert und führt zu respektablen Ergebnissen. Da Strukturen möglicherweise einem weiten Bereich von Lastfällen unterliegen, z. statische, zyklische, dynamische, Temperatur usw. Möglichkeit der multidisziplinären Optimierung wurde in Optimierungswerkzeugen bereitgestellt. Um die nichtlineare Reaktion von Zielen zu überwinden und um den hohen Zeitverbrauch von FEM-Analysen in Absturzereignissen zu bewältigen, könnte ein Ersatzmodell vom Benutzer verwendet werden. Die Fähigkeit von Optimierungswerkzeugen, optimale Ergebnisse bei Problemen mit mehreren Zielsetzungen zu präsentieren, wird durch die Verwendung einiger vom Benutzer ausgewählten Fitnessfunktionen verbessert.     Optimisation of welding parameters to mitigate the effect of residual stress on the fatigue life of nozzle–shell welded joints in cylindrical pressure vessels.

    Doctoral Degree. University of KwaZulu-Natal, Durban.The process of welding steel structures inadvertently causes residual stress as a result of thermal cycles that the material is subjected to. These welding-induced residual stresses have been shown to be responsible for a number of catastrophic failures in critical infrastructure installations such as pressure vessels, ship’s hulls, steel roof structures, and others. The present study examines the relationship between welding input parameters and the resultant residual stress, fatigue properties, weld bead geometry and mechanical properties of welded carbon steel pressure vessels. The study focuses on circumferential nozzle-to-shell welds, which have not been studied to this extent until now. A hybrid methodology including experimentation, numerical analysis, and mathematical modelling is employed to map out the relationship between welding input parameters and the output weld characteristics in order to further optimize the input parameters to produce an optimal welded joint whose stress and fatigue characteristics enhance service life of the welded structure. The results of a series of experiments performed show that the mechanical properties such as hardness are significantly affected by the welding process parameters and thereby affect the service life of a welded pressure vessel. The weld geometry is also affected by the input parameters of the welding process such that bead width and bead depth will vary depending on the parametric combination of input variables. The fatigue properties of a welded pressure vessel structure are affected by the residual stress conditions of the structure. The fractional factorial design technique shows that the welding current (I) and voltage (V) are statistically significant controlling parameters in the welding process. The results of the neutron diffraction (ND) tests reveal that there is a high concentration of residual stresses close to the weld centre-line. These stresses subside with increasing distance from the centre-line. The resultant hoop residual stress distribution shows that the hoop stresses are highly tensile close to the weld centre-line, decrease in magnitude as the distance from the weld centre-line increases, then decrease back to zero before changing direction to compressive further away from the weld centre-line. The hoop stress distribution profile on the flange side is similar to that of the pipe side around the circumferential weld, and the residual stress peak values are equal to or higher than the yield strength of the filler material. The weld specimens failed at the weld toe where the hoop stress was generally highly tensile in most of the welded specimens. The multiobjective genetic algorithm is successfully used to produce a set of optimal solutions that are in agreement with values obtained during experiments. The 3D finite element model produced using MSC Marc software is generally comparable to physical experimentation. The results obtained in the present study are in agreement with similar studies reported in the literature

    Development of a multi-objective optimization algorithm based on lichtenberg figures

    This doctoral dissertation presents the most important concepts of multi-objective optimization and a systematic review of the most cited articles in the last years of this subject in mechanical engineering. The State of the Art shows a trend towards the use of metaheuristics and the use of a posteriori decision-making techniques to solve engineering problems. This fact increases the demand for algorithms, which compete to deliver the most accurate answers at the lowest possible computational cost. In this context, a new hybrid multi-objective metaheuristic inspired by lightning and Linchtenberg Figures is proposed. The Multi-objective Lichtenberg Algorithm (MOLA) is tested using complex test functions and explicit contrainted engineering problems and compared with other metaheuristics. MOLA outperformed the most used algorithms in the literature: NSGA-II, MOPSO, MOEA/D, MOGWO, and MOGOA. After initial validation, it was applied to two complex and impossible to be analytically evaluated problems. The first was a design case: the multi-objective optimization of CFRP isogrid tubes using the finite element method. The optimizations were made considering two methodologies: i) using a metamodel, and ii) the finite element updating. The last proved to be the best methodology, finding solutions that reduced at least 45.69% of the mass, 18.4% of the instability coefficient, 61.76% of the Tsai-Wu failure index and increased by at least 52.57% the natural frequency. In the second application, MOLA was internally modified and associated with feature selection techniques to become the Multi-objective Sensor Selection and Placement Optimization based on the Lichtenberg Algorithm (MOSSPOLA), an unprecedented Sensor Placement Optimization (SPO) algorithm that maximizes the acquired modal response and minimizes the number of sensors for any structure. Although this is a structural health monitoring principle, it has never been done before. MOSSPOLA was applied to a real helicopter’s main rotor blade using the 7 best-known metrics in SPO. Pareto fronts and sensor configurations were unprecedentedly generated and compared. Better sensor distributions were associated with higher hypervolume and the algorithm found a sensor configuration for each sensor number and metric, including one with 100% accuracy in identifying delamination considering triaxial modal displacements, minimum number of sensors, and noise for all blade sections.Esta tese de doutorado traz os conceitos mais importantes de otimização multi-objetivo e uma revisão sistemática dos artigos mais citados nos últimos anos deste tema em engenharia mecânica. O estado da arte mostra uma tendência no uso de meta-heurísticas e de técnicas de tomada de decisão a posteriori para resolver problemas de engenharia. Este fato aumenta a demanda sobre os algoritmos, que competem para entregar respostas mais precisas com o menor custo computacional possível. Nesse contexto, é proposta uma nova meta-heurística híbrida multi-objetivo inspirada em raios e Figuras de Lichtenberg. O Algoritmo de Lichtenberg Multi-objetivo (MOLA) é testado e comparado com outras metaheurísticas usando funções de teste complexas e problemas restritos e explícitos de engenharia. Ele superou os algoritmos mais utilizados na literatura: NSGA-II, MOPSO, MOEA/D, MOGWO e MOGOA. Após validação, foi aplicado em dois problemas complexos e impossíveis de serem analiticamente otimizados. O primeiro foi um caso de projeto: otimização multi-objetivo de tubos isogrid CFRP usando o método dos elementos finitos. As otimizações foram feitas considerando duas metodologias: i) usando um meta-modelo, e ii) atualização por elementos finitos. A última provou ser a melhor metodologia, encontrando soluções que reduziram pelo menos 45,69% da massa, 18,4% do coeficiente de instabilidade, 61,76% do TW e aumentaram em pelo menos 52,57% a frequência natural. Na segunda aplicação, MOLA foi modificado internamente e associado a técnicas de feature selection para se tornar o Seleção e Alocação ótima de Sensores Multi-objetivo baseado no Algoritmo de Lichtenberg (MOSSPOLA), um algoritmo inédito de Otimização de Posicionamento de Sensores (SPO) que maximiza a resposta modal adquirida e minimiza o número de sensores para qualquer estrutura. Embora isto seja um princípio de Monitoramento da Saúde Estrutural, nunca foi feito antes. O MOSSPOLA foi aplicado na pá do rotor principal de um helicóptero real usando as 7 métricas mais conhecidas em SPO. Frentes de Pareto e configurações de sensores foram ineditamente geradas e comparadas. Melhores distribuições de sensores foram associadas a um alto hipervolume e o algoritmo encontrou uma configuração de sensor para cada número de sensores e métrica, incluindo uma com 100% de precisão na identificação de delaminação considerando deslocamentos modais triaxiais, número mínimo de sensores e ruído para todas as seções da lâmina

    An integrated approach of GRA coupled with principal component analysis for multi-optimization of shielded metal arc welding (SMAW) process

    Welding distortion is a critical issue as it leads to severe deterioration of structural integrity of welded work piece and dimensional precision. This study aims at studying the e ects of shielded metal arc welding (SMAW) parameters on the evolution of mechanical properties, including tensile strength, impact toughness, and hardness, along with angular distortion on a welded joint from SA 516 grade 70. Such parameters are analyzed and optimized by employing the Taguchi method and Grey relational analysis. SA 516 grade 70 is commercially used for fabrication of storage tanks, boilers and pressure vessels. SMAW is investigated with three levels of root gap, groove angle, electrode diameter, and pre-heat temperature, which were varied on a butt joint in flat (1 G) position to determine their e ects on response variables at room temperature. Nine experiments were designed using a Taguchi L9 orthogonal array, welded according to American Society of Mechanical Engineers (ASME) section IX, and samples were prepared and tested as per ASTM A 370. The Taguchi method and Grey relational analysis were employed to observe the most significant parameters and optimal levels that synergically yield improved responses. Results are validated by conducting confirmatory experiments that show good agreement with optimum results
