    Dynamics and Motion of a Six Degree of Freedom Robot Manipulator

    In this thesis, a strategy to accomplish pick-and-place operations using a six degree-of-freedom (DOF) robotic arm attached to a wheeled mobile robot is presented. This research work is part of a bigger project in developing a robotic-assisted nursing to be used in medical settings. The significance of this project relies on the increasing demand for elderly and disabled skilled care assistance which nowadays has become insufficient. Strong efforts have been made to incorporate technology to fulfill these needs. Several methods were implemented to make a 6-DOF manipulator capable of performing pick-and-place operations. Some of these methods were used to achieve specific tasks such as: solving the inverse kinematics problem, or planning a collision-free path. Other methods, such as forward kinematics description, workspace evaluation, and dexterity analysis, were used to describe the manipulator and its capabilities. The manipulator was accurately described by obtaining the link transformation matrices from each joint using the Denavit-Hartenberg (DH) notations. An Iterative Inverse Kinematics method (IIK) was used to find multiple configurations for the manipulator along a given path. The IIK method was based on the specific geometric characteristic of the manipulator, in which several joints share a common plane. To find admissible solutions along the path, the workspace of the manipulator was considered. Algebraic formulations to obtain the specific workspace of the 6-DOF manipulator on the Cartesian coordinate space were derived from the singular configurations of the manipulator. Local dexterity analysis was also required to identify possible orientations of the end-effector for specific Cartesian coordinate positions. The closed-form expressions for the range of such orientations were derived by adapting an existing dexterity method. Two methods were implemented to plan the free-collision path needed to move an object from one place to another without colliding with an obstacle. Via-points were added to avoid the robot mobile platform and the zones in which the manipulator presented motion difficulties. Finally, the segments located between initial, final, and via-points positions, were connected using straight lines forming a global path. To form the collision-free path, the straight-line were modified to avoid the obstacles that intersected the path. The effectiveness of the proposed analysis was verified by comparing simulation and experimental results. Three predefined paths were used to evaluate the IIK method. Ten different scenarios with different number and pattern of obstacles were used to verify the efficiency of the entire path planning algorithm. Overall results confirmed the efficiency of the implemented methods for performing pick-and-place operations with a 6-DOF manipulator

    On-the-Fly Workspace Visualization for Redundant Manipulators

    This thesis explores the possibilities of on-line workspace rendering for redundant robotic manipulators via parallelized computation on the graphics card. Several visualization schemes for different workspace types are devised, implemented and evaluated. Possible applications are visual support for the operation of manipulators, fast workspace analyses in time-critical scenarios and interactive workspace exploration for design and comparison of robots and tools

    Virtual reality based creation of concept model designs for CAD systems

    This work introduces a novel method to overcome most of the drawbacks in traditional methods for creating design models. The main innovation is the use of virtual tools to simulate the natural physical environment in which freeform. Design models are created by experienced designers. Namely, the model is created in a virtual environment by carving a work piece with tools that simulate NC milling cutters. Algorithms have been developed to support the approach, in which the design model is created in a Virtual Reality (VR) environment and selection and manipulation of tools can be performed in the virtual space. The desianer\u27s hand movements generate the tool trajectories and they are obtained by recording the position and orientation of a hand mounted motion tracker. Swept volumes of virtual tools are generated from the geometry of the tool and its trajectories. Then Boolean operations are performed on the swept volumes and the initial virtual stock (work piece) to create the design model. Algorithms have been developed as a part of this work to integrate the VR environment with a commercial CAD/CAM system in order to demonstrate the practical applications of the research results. The integrated system provides a much more efficient and easy-to-implement process of freeform model creation than employed in current CAD/CAM software. It could prove to be the prototype for the next-generation CAD/CAM system

    A new geometric-and-physics model of milling and an effective approach to medial axis transforms of free-form pockets for high performance machining

    Mechanical part quality and productivity depend on many parameters in CNC milling processes, such as workpiece material, cutters, tool paths, feed rate, and spindle speed, etc. To pursue high performance machining, the cutting parameter optimization is in high demand in industry, though it is quite challenge. This innovative research successfully addresses some essential problems in optimizing the cutting parameters by developing a new geometric-and-physics integrated model of milling and proposing an effective approach to the medial axis transforms of free-form pockets. In this research, an original geometric model of 21/2- and 3-axis CNC milling is developed and integrated with a well-established mechanistic model. A main research contribution is that this integrated model can predict complex milling processes in higher fidelity with instantaneous material remove rates, cutting forces and spindle powers, compared to prior machining models. In the geometric model, an in-process workpiece model is introduced by using a group of discrete Z-layers and applying the B-Rep scheme to represent the workpiece shape on each layer, in order to accurately represent instantaneous cutter-and-workpiece engagement in 2Yz- and 3-axis milling. Hence, the un-deformed chip geometry can be found even for complex part milling, which is then fed to the mechanistic model to predict instantaneous cutting forces. By using this integrated model, cutting parameters can be optimized for profiling, pocketing, and surface milling to ensure steady cut and the maximum material removal rates. This model has been verified by experiments, and will be implemented into a software tool for Bombardier Aerospace. Another important research in this work is to propose aggressive roughing of free-form pockets for ultimately high cutting efficiency. For this purpose, an accurate, efficient approach to the medial axis transforms of free-form pockets and an optimal approach to multiple cutters selection and their path generation are proposed. The main contributions of this research include (1) a new mathematical model of medial axis point, (2) an innovative global optimization solver, the hybrid global optimization method, (3) an optimization model of selecting multiple cutters for the maximum material removal rate. This research can substantially promote aggressive roughing in the machining industry to increase cutting efficiency of free-form pockets.     Multi-point static dexterous posture manipulation for the stiffness identification of serial kinematic end-effectors.

University of KwaZulu-Natal, Durban.The low stiffness inherent in serial robots hinders its application to perform advanced operations due to its reduced accuracy imparted through deformations within the links and joints. The high repeatability, extended workspace, and speed of serial manipulators make them appealing to perform precision operations as opposed to its alternative, the CNC machine. However, due to the serial arrangement of the linkages of the system, they lack the accuracy to meet present-day demands. To address the low stiffness problem, this research provided a low-cost dexterous posture identification method. The study investigated the joint stiffness of a Fanuc M10-iA 6 Degree of Freedom (DOF) serial manipulator. The investigation involved a multivariable analysis that focused on the robot’s workspace, kinematic singularity, and dexterity to locate high stiffness areas and postures. The joint stiffness modelling applied the Virtual Joint Method (VJM), which replaced the complicated mechanical robot joints with one-dimensional (1-D) springs. The effects of stress and deflection are linearly related; the highest stress in a robot’s structure is distributed to the higher load-bearing elements such as the robot joints, end-effector, and tool. Therefore, by locating optimal postures, the induced stresses can be better regulated throughout the robot’s structure, thereby reducing resonant vibrations of the system and improving process accuracy and repeatability. These aspects are quantifiably pitched in terms of the magnitude differences in the end-effector deflection. The unique combination of the dexterity and the stiffness analyses aimed to provide roboticists and manufacturers with an easy and systematic solution to improve the stiffness, accuracy, and repeatability of their serial robots. A simple, user-friendly and cost-effective alternative to deflection measurements using accelerometers is provided, which offers an alternative to laser tracking devices that are commonly used for studies of this nature. The first investigation focused on identifying the overall workspace of the Fanuc M-10iA robot. The reachable workspace was investigated to understand the functionality and potential of the Fanuc robot. Most robotic studies stem from analysing the workspace since the workspace is a governing factor of the manipulator and end-effector placement, and its operations, in a manufacturing setting. The second investigation looked at identifying non-reachable areas and points surrounding the robot. This analysis, along with the workspace examination, provided a conclusive testing platform to test the dexterity and stiffness methodologies. Although the research focused on fixing the end-effector at a point (static case), the testing platform was structured precisely to cater for all robotic manufacturing tasks that are subjected to high applied forces and vibrations. Such tasks include, but are not limited to, drilling, tapping, fastening, or welding, and some dynamic and hybrid manufacturing operations. The third investigation was the application of a dexterous study that applied an Inverse Kinematic (IK) method to localise multiple robot configurations about a user-defined point in space. This process was necessary since the study is based on a multi-point dexterous posture identification technique to improve the stiffness of Serial Kinematic Machines (SKMs). The stiffness at various points and configurations were tested, which provided a series of stiff and non-stiff areas and postures within the robot’s workspace. MATLAB®, a technical computing software, was used to model the workspace and singularity of the robot. The dexterity and stiffness analyses were numerically evaluated using Wolfram Mathematica. The multivariable analyses served to improve the accuracy of serial robots and promote their functionality towards high force application manufacturing tasks. Apart from the improved stiffness performance offered, the future benefit of the method could advance the longevity of the robot as well as minimise the regular robot maintenance that is often required due to excessive loading, stress, and strain on the robot motors, joints, and links
