Cold forging of spur and helical gears
Zur Zahnradherstellung kommen aufgrund der erreichbaren Fertigungsgenauigkeit standardmĂ€Ăig spanende Verfahren zur Anwendung. Unter wirtschaftlichen und ökologischen Gesichtspunkten bietet das KaltflieĂpressen aufgrund kĂŒrzerer Fertigungszyklen und erhöhter Materialeffizienz eine Alternative. Zudem sind kaltflieĂgepresste ZahnrĂ€der durch eine prozessbedingte Verfestigung und eine faserĂ€hnliche GefĂŒgestruktur im Einsatz belastbarer. Eine Variante des VorwĂ€rtsflieĂpressens zur Herstellung von ZahnrĂ€dern ist das sogenannte "Samanta"-Verfahren. Der entscheidende Vorteil dieses Prozesses gegenĂŒber klassischen Quer- und VorwĂ€rtsflieĂpressverfahren besteht darin, dass kein Auswerfervorgang erforderlich ist. Neben einem positiven Effekt auf die erreichbare Mengenleistung wird eine Beeinflussung der Bauteilgenauigkeit beim Auswerfen der umgeformten Bauteile aus dem Werkzeugsystem vermieden. Um das "Samanta"-Verfahren in der Industrie einsetzen zu können, sind die erzielbare VerzahnungsqualitĂ€t und die erreichbaren Werkzeugstandmengen zu steigern. Vor diesem Hintergrund fokussiert diese Arbeit auf die Ermittlung von funktionalen ZusammenhĂ€ngen zwischen Zahnradparametern und ProzessgröĂen zur Schaffung eines grundlegenden ProzessverstĂ€ndnisses fĂŒr das KaltflieĂpressen von ZahnrĂ€dern im âSamantaâ-Verfahren. Auch ist die Erforschung von Methoden zur vorteilhaften Beeinflussung des Prozessergebnisses fĂŒr die Ableitung von praxisrelevanten Empfehlungen zur Prozessauslegung ein zentraler Bestandteil dieser Arbeit.For gear manufacturing, cutting processes are used as standard due to the achievable manufacturing accuracy. Considering economic and ecological aspects, cold forging offers an alternative due to shorter production cycles and increased material efficiency. In addition, cold forged gears are more loadable in operation due to process-related hardening and a fiber-like microstructure. One variant of forward extrusion for the production of gears is the so-called "Samanta"-process. The decisive advantage of this process compared to conventional transverse and forward extrusion is that no ejection process is required. In addition to a positive effect on the achievable quantity output, an influence on the component accuracy is avoided during the ejection of the formed components out of the tool system. To apply the "Samanta"-process in industry, the achievable gearing quality and tool life have to be increased. Therefore, this work focuses on the determination of functional relationships between gear parameters and process variables in order to generate a fundamental process understanding for cold forging of gears in the "Samanta"-process. The research of methods for the beneficial influencing of the process result in order to derive practice-relevant recommendations for process design is also a key aspect of this work
Konturgenaue Bauteilbeschichtung fĂŒr den VerschleiĂschutz mittels atmosphĂ€rischen Plasmaspritzens und Lichtbogenspritzens
Abstract
The Thermal Spray Technology has been an established method for the production of
wear- and corrosion-resistant coatings on large even or radially symmetrically components.
However, in recent years the number of complex or freeformed components
to be coated has increased significantly. To achieve high quality coatings on these components
all relevant parameters such as the process variables, the handling of the spray
torch and the dynamic of the coating robot need to be taken into consideration carefully.
The present work focuses on this problem by developing concepts for spraying
near-net-shape, high quality coatings on arbitrary-formed components by means of the
Thermal Spray Processes Atmospheric Plasma Spraying and Twin Wire Arc Spraying
with metal matrix composite feedstocks.
At first, process parameter studies are introduced, which are utilized in order to produce
coatings with a dense and homogenous microstructure, a smooth surface, a good
adhesion and cohesion, as well as a low thermal degradation of the carbides. The coating
quality is evaluated by means of various microstructural and topographical coating
characteristics. Afterwards, the most significant influencing parameters during
the coating of complex components are identified and commonalities as well as fundamental
differences between the two spraying processes are worked out. Furthermore,
empirical models are set up in order to describe the deposition rate as a function of the
various handling parameters. Finally, the knowledge gained by these studies is applied
to coat various geometrical demonstrator components as well as a actual forming tool.
These experiments demonstrate the assets and drawbacks of different path strategies
as well as the possibilities of component coatings.Die Thermische Spritztechnik ist seit vielen Jahren ein etabliertes Verfahren zur Herstellung
von VerschleiĂ- und Korrosionsschutzschichten auf groĂflĂ€chigen ebenen
oder radialsymmetrischen Bauteilen. In jĂŒngster Zeit werden zudem vermehrt Bauteile
mit einer komplexen oder sogar freigeformten Kontur beschichtet. Auf diesen Bauteilen
lĂ€sst sich ein gutes Beschichtungsergebnis nur unter BerĂŒcksichtigung aller relevanten
EinfluĂgröĂen im Spritzprozess wie der Prozessparameter, der Handhabung
der Spritzpistole und der Dynamik des Beschichtungsroboters erzielen. Die vorliegende
Arbeit greift diese Problematik auf. FĂŒr die Thermischen Spritzprozesse AtmosphĂ€risches
Plasmaspritzen und Lichtbogenspritzen wird ein ganzheitliches Konzept zur
Herstellung endkonturnaher, hochqualitativer Beschichtungen auf beliebig geformten
BauteiloberflĂ€chen unter Einsatz karbidischer SpritzzusĂ€tze fĂŒr den VerschleiĂschutz
entwickelt.
ZunÀchst werden Prozessparameterstudien zur Herstellung von Spritzschichten mit
einer dichten und homogenen Morphologie, einer glatten Topographie, einer guten
adhÀsiven und kohÀsiven Schichthaftung sowie einer geringen thermischen Zersetzung
der Karbide vorgestellt. Die SchichtqualitÀt wird dabei anhand verschiedener mikrostruktureller
und topographischer Eigenschaften der Beschichtung bewertet. AnschlieĂend
werden die signifikanten EinflussgröĂen bei der Beschichtung komplexer
Bauteile ermittelt und Gemeinsamkeiten sowie grundlegende Unterschiede zwischen
den Spritzverfahren herausgearbeitet. Zudem werden empirische Modelle zur Vorhersage
von Auftragsraten bei Variation der Handhabungsparameter aufgestellt. Die
gewonnenen Erkenntnisse werden anschlieĂend gezielt genutzt, um mit dem Lichtbogenspritzprozess
verschiedene regelgeometrische Demonstratorbauteile sowie ein
realesWerkzeug fĂŒr die Umformtechnik endkonturnah zu beschichten. Hierbei zeigen
sich die Vor- und Nachteile unterschiedlicher Bahnstrategien sowie die grundsÀtzlichen
