    Design, Development and FE Thermal Analysis of a Radially Grooved Brake Disc Developed through Direct Metal Laser Sintering

    The present research work analyzed the effect of design modification with radial grooves on disc brake performance and its thermal behavior by using additive manufacturing based 3D printed material maraging steel. Temperature distribution across the disc surface was estimated with different boundary conditions such as rotor speed, braking pressure, and braking time. Design modification and number of radial grooves were decided based on existing dimensions. Radial grooves were incorporated on disc surface through Direct Metal Laser Sintering (DMLS) process to increase surface area for maximum heat dissipation and reduce the stresses induced during braking process. The radial grooves act as a cooling channels which provides an effective means of cooling the disc surface which is under severe condition of sudden fall and rise of temperatures during running conditions. ANSYS software is used for transient structural and thermal analysis to investigate the variations in temperatures profile across the disc with induced heat flux. FE based thermo-structural analysis was done to determine thermal strains induced in disc due to sudden temperature fluctuations. The maximum temperature and Von Mises stress in disc brake without grooves on disc surface were observed which can severely affect thermal fatigue and rupture brake disc surface. It was been observed by incorporating the radial grooves that the disc brake surface is thermally stable. Experimental results are in good agreement with FE thermal analysis. DMLS provides easy fabrication of disc brake with radial grooves and enhancement of disc brake performance at higher speeds and temperatures. Therefore, DMLS provides an effective means of implementing product development technology

    Design Optimization and FE Analysis of 3D Printed Carbon PEEK Based Mono Leaf Spring

    In this research work, design optimization and static analysis of a 3D printed based carbon PEEK (poly ether ether ketone, reinforced with carbon) polymer composite mono leaf spring was done using finite element analysis. Comparative study of leaf springs of a Dodge SUV car has been made by using 3D printed carbon PEEK. The main objective of this work is to optimize the design and material parameters, such as fiber diameter, fiber length, percentage volume of fibers and orientation angle of fibers in 3D printed based material with a mono polymer composite leaf spring. The effects of these parameters were studied to evaluate the deflection, bending stress, spring rate, stiffness and von Mises stress under different loading conditions. Furthermore investigation has been done to reduce the weight of leaf springs and claimed the 3D printed based leaf springs have better load carrying capacity. Thus an attempt has been made in this regard and we selected the 3D printed carbon PEEK in developing product design and material selection for minimum deflection and bending stress by means of response surface optimization methodology for an efficient leaf spring suspension system. The 3D printed carbon fiber polymer composite has three different percentage volume fractions such as 30%, 50%, and 60%. The selected carbon PEEK has 0°, 45°, and 90° fiber orientations. Finite element based analysis has been performed on 3D printed carbon PEEK material to conclude the optimized design parameters and best possible combination of factors affecting the leaf spring performance

    Effect of Vinasse Recycling on Effluent Reduction from Distilleries: Case of Metehara Distillery, Ethiopia

    This study was conducted at the ethanol plant of Metehara sugar factory, at a laboratory scale, to assess the effect of recycling vinasse into the fermentation process on effluent reduction. Vinasse is an effluent produced from distilleries. The experimental design included vinasse concentrations at 4 dilution rates (0 (control), 20, 35, 50, and 65% of process water) with 2 replicates and 6 responses, as follows: ethanol yield, fermentation efficiency, residual sugar concentration, cell count, cell viability, and calcium oxide content. In this study, the actual operational parameters of the ethanol plant were maintained during the experiment. The result of the experiment indicates that, with up to 20% vinasse recycling, there was no influential impact on the ethanol yield, the fermentation efficiency, the residual sugar concentration, or the calcium oxide content, attributable to the recycling, as compared to the control. Above 20% vinasse recycling, ethanol yield and fermentation efficiency decreased sharply from those of the control. In addition, with 20% vinasse recycling put into practice, the amount of vinasse generated will be reduced by about 19.5% and about 114.2 tons of water will be saved per day. Moreover, the excess amount of vinasse produced by the distillery, which is beyond the handling capacity of bio-compost plant of the distillery, will reduce from 105 to 36.8 tons per day. Therefore, it is possible to recycle vinasse into the fermenter up to 20% on dilution water of Metehara distillery, without causing any impacts on the distillery’s performance

    Experimental Evaluation of Interfacial Surface Cracks in Friction Welded Dissimilar Metals through Image Segmentation Technique (IST)

    Surface cracks on the friction welded interface of dissimilar metals are one of the earliest indications of degradation of the joint, which is a critical aspect for the welding strength. By manual inspection of the friction welded joint, observations of irregularities, porosity voids, crack lengths, cracked surfaces, and depth penetrations of two dissimilar metals can be made. Manual inspection purely depends on a quality expert’s experience of quantitative analysis and knowledge. In this research, an attempt has been made to effectively utilize the image segmentation technique (IST) in the estimation of the welded surface quality of a dissimilar joint by friction welding. The bonding strength between dissimilar metals in friction welding is more dependent on the coefficient of friction between the metallic surfaces. To demonstrate the capability of the image segmentation technique, experiments were conducted with various parameters, such as friction pressure, friction time, coefficient of friction, and torque speed of the rotating work piece. The effect of the coefficient of friction on friction welded surface quality by considering process parameters is estimated by using the proposed technique. Experiments were validated and the results claimed that the proposed image processing approach is efficient in fractured surface crack detection, reducing the computation cost, and providing a high-speed method with greater accuracy in the identification of welded surface defects. It was found that the friction coefficient is dependent mostly on the friction pressure and friction time. Its values range from 0.21 to 0.71, with the highest value of friction pressure at 120 MPa and 500 rpm. The present work deals with the detection of welding defects by means of segmentation based analysis of the welded interface. This method has a significant improvement in the fractured surface, crack detection, and non-welded areas’ detection in terms of pixels at the desired region, and is easy when compared to conventional detection techniques by using an operator’s decisions

    Extraction and Characterization of Fiber and Cellulose from Ethiopian Linseed Straw: Determination of Retting Period and Optimization of Multi-Step Alkaline Peroxide Process

    Flax is a commercial crop grown in many parts of the world both for its seeds and for its fibers. The seed-based flax variety (linseed) is considered less for its fiber after the seed is extracted. In this study, linseed straw was utilized and processed to extract fiber and cellulose through optimization of retting time and a multi-step alkaline peroxide extraction process using the Taguchi design of experiment (DOE). Effects of retting duration on fiber properties as well as effects of solvent concentration, reaction temperature, and time on removal of non-cellulosic fiber components were studied using the gravimetric technique, Fourier transform infrared (FTIR) spectroscopy and thermal studies. Based on these findings, retting for 216 h at room temperature should offer adequate retting efficiency and fiber characteristics; 70% cellulose yield was extracted successfully from linseed straw fiber using 75% ethanol–toluene at 98 °C for 4 h, 6% NaOH at 75 °C for 30 min, and 6% H2O2 at 90 °C for 120 min

    Estimation of Evaporation of Water from a Liquid Desiccant Solar Collector and Regenerator by Using Conservation of Mass and Energy Principles

    Solar thermal energy-powered air conditioning technologies are receiving increased attention. Among the solar energy-driven cooling technologies, open type liquid desiccant air conditioning (AC) system is emerging as a promising technology, which has a solar driven desiccant solution regenerator. In this type of system, the evaporation of water and concentrating the desiccant or regenerator performance determines the cooling performance of the AC system, which necessitates its development and experimental performance testing under actual operating conditions. The setup is made of a black painted corrugated solar collector of area 0.8 m × 1.84 m covered with glass, and a liquid desiccant solution tank and distribution system over the absorber. Solar regeneration experiments on calcium chloride–water solution were carried out on the setup and a total of five sets of meteorological, collector and solution property data were collected through concentrating the desiccant from 32.9 initially to 51.3% in five days. The evaporation of water from the regenerator was analyzed using energy and desiccant mass conservation. For a typical day, the mass of water evaporated was estimated to be 3.10 and 3.16 kg over a day, as estimated by conservation of mass and energy principles from a 34.8 kg of calcium chloride solution with initial desiccant concentration of 43.6% stored in the tank

    Ethiopian Bamboo Fiber Aging Process and Reinforcement: Advancing Mechanical Properties of Bamboo Fiber-Epoxy Composites for Automobile Applications

    The purpose of this paper is to evaluate the properties of Ethiopian bamboo fibre polymer composites as headliners in the automobile industry. Bamboo fibres are developed using the roll milling technique, and bamboo fibre epoxy composites (BFEPCS) are developed using a compression mould and a hot press machine. The mechanical properties are measured based on the recommended procedure of the ASTM. In total, 40% of the volume fraction of fibres is used to produce polymer composites. An accurate evaluation of its mechanical properties is thus critical for predicting its behaviour during a vehicle’s interior impact assessment. Conventional headliner materials are heavier, non-biodegradable, expensive, and non-sustainable during processing compared to the currently researched materials. Three representatives of bamboo plants are harvested in three regions of bamboo species, three groups of ages, and two harvesting months. Two-year-old bamboo fibres have the highest mechanical properties of all ages, and November has a higher mechanical properties compared to February. Inji-bara and Kom-bolcha have the highest and lowest mechanical properties, respectively. BFEPCs have high mechanical properties compared to BFPPCs. The mechanical properties of the current research findings have higher measured values compared to Jute felt PU, CFPU, GFMPU, BFPP, BFEP, PP foam, and TPU. The flexural strength of BFPCs has higher properties compared to their tensile strength. Ethiopian bamboo fibres and their polymer composites have the best mechanical properties for the composite industry, which is used for headliner materials in the automobile industry, compared to conventional headliner materials

    Investigation on Control Burned of Bagasse Ash on the Properties of Bagasse Ash-Blended Mortars

    In recent years, partial replacement of cement with bagasse ash has been given attention for construction application due to its pozzolanic characteristics. Sugarcane bagasse ash and fine bagasse particles are abundant byproducts of the sugar industries and are disposed of in landfills. Our study presents the effect of burning bagasse at different temperatures (300 °C and 600 °C) on the compressive strength and physical properties of bagasse ash-blended mortars. Experimental results have revealed that bagasse produced more amorphous silica with very low carbon contents when it was burned at 600 °C/2 h. The compressive strength of mortar was improved when 5% bagasse ash replaced ordinary portland cement (OPC) at early curing ages. The addition of 10% bagasse ash cement also increased the compressive strength of mortars at 14 and 28 days of curing. However, none of the bagasse ash-blended portland pozzolana cement (PPC) mortars have shown improvement on compressive strength with the addition of bagasse ash. Characterization of bagasse ash was done using XRD, DTA-TGA, SEM, and atomic absorption spectrometry. Moreover, durability of mortars was checked by measuring water absorption and apparent porosity for bagasse ash-blended mortars

    Influence of Age and Harvesting Season on The Tensile Strength of Bamboo-Fibre-Reinforced Epoxy Composites

    The purpose of this study was to measure the strength of various bamboo fibres and their epoxy composites based on the bamboo ages and harvesting seasons. Three representative samples of 1–3-year-old bamboo plants were collected in November and February. Bamboo fibres and their epoxy composites had the highest tensile strength and Young’s modulus at 2 years old and in November. The back-calculated tensile strengths using the “rule of mixture” of Injibara, Kombolcha, and Mekaneselam bamboo-fibre-reinforced epoxy composites were 548 ± 40–422 ± 33 MPa, 496 ± 16–339 ± 30 MPa, and 541 ± 21–399 ± 55 MPa, whereas the back-calculated Young’s moduli using the “rule of mixture” were 48 ± 5–37 ± 3 GPa, 36 ± 4–25 ± 3 GPa, and 44 ± 2–40 ± 2 GPa, respectively. The tensile strengths of the Injibara, Kombolcha, and Mekaneselam bamboo-fibre-reinforced epoxy composites were 227 ± 14–171 ± 22 MPa, 255 ± 18–129 ± 15 MPa, and 206 ± 19–151 ± 11 MPa, whereas Young’s moduli were 21 ± 2.9–16 ± 4.24 GPa, 18 ± 0.8–11 ± 0.51 GPa, and 18 ± 0.85–16 ± 0.82 GPa respectively. The highest to the lowest tensile strengths and Young’s moduli of bamboo fibres and their epoxy composites were Injibara, Mekaneselam, and Kombolcha, which were the local regional area names from these fibres were extracted. The intended functional application of the current research study is the automobile industries of headliners, which substitute the conventional materials of glass fibres

    Experimental Investigation and Parametric Optimization of the Tungsten Inert Gas Welding Process Parameters of Dissimilar Metals

    Special attention is required when joining two materials with distinct chemical, physical and thermal properties in order to make the joint bond robust and rigid. The goal of this study was to see how significantly different tungsten inert gas (TIG) welding process parameters (welding current, gas flow rate, root gap, and filler materials) affect mechanical properties (tensile, hardness, and flexural strength), as well as the bead width and microstructural properties, of dissimilar welds In comparison to SS 316 and AISI 1020 low-carbon steel. TIG welding parameters were optimized in this study using a Taguchi-based desirability function analysis (DFA). From the experimental results, it was observed that welded samples employing ER-309L filler wires had a microstructure consisting of a delta ferrite network in an austenite matrix. The tensile strength experimental results revealed that welding current, followed by GFR, was a highly influential parameter on tensile strength. Weld metals had higher hardness and flexural strength than stainless steel and carbon steel base metals. This was supported by the fact that the results of our tests had hardness ratings greater than a base for the FZ and HAZ, and that no crack was observed in the weld metal following U-shape flexural bending. Welding current has a significant impact on the bead width of welded specimens, followed by root gap. Furthermore, the dissimilar welded sample responses were optimized with a composite desirability percentage improvement of 22.90% by using a parametric setting of (A2B4C4D2). Finally, the validation of the experiment was validated by our confirmation test results, which agreed with the predictive optimum parameter settings
