    Composite components on commercial aircraft

    Commercial aircraft manufacturers are making production commitments to composite structure for future aircraft and modifications to current production aircraft. Flight service programs with advanced composites sponsored by NASA during the past 10 years are described. Approximately 2.5 million total composite component flight hours have been accumulated since 1970 on both commercial transports and helicopters. Design concepts with significant mass savings were developed, appropriate inspection and maintenance procedures were established, and satisfactory service was achieved for the various composite components. A major NASA/U.S. industry technology program to reduce fuel consumption of commercial transport aircraft through the use of advanced composites was undertaken. Ground and flight environmental effects on the composite materials used in the flight service programs supplement the flight service evaluation

    Characterization of multiaxial warp knit composites

    The objectives were to characterize the mechanical behavior and damage tolerance of two multiaxial warp knit fabrics to determine the acceptability of these fabrics for high performance composite applications. The tests performed included compression, tension, open hole compression, compression after impact and compression-compression fatigue. Tests were performed on as-fabricated fabrics and on multi-layer fabrics that were stitched together with either carbon or Kevlar stitching yarn. Results of processing studies for vacuum impregnation with Hercules 3501-6 epoxy resin and pressure impregnation with Dow Tactix 138/H41 epoxy resin and British Petroleum BP E905L epoxy resin are presented

    An infiltration/cure model for manufacture of fabric composites by the resin infusion process

    A 1-D infiltration/cure model was developed to simulate fabrication of advanced textile composites by the resin film infusion process. The simulation model relates the applied temperature and pressure processing cycles, along with the experimentally measured compaction and permeability characteristics of the fabric preforms, to the temperature distribution, the resin degree of cure and viscosity, and the infiltration flow front position as a function of time. The model also predicts the final panel thickness, fiber volume fraction, and resin mass for full saturation as a function of compaction pressure. Composite panels were fabricated using the RTM (Resin Transfer Molding) film infusion technique from knitted, knitted/stitched, and 2-D woven carbon preforms and Hercules 3501-6 resin. Fabric composites were fabricated at different compaction pressures and temperature cycles to determine the effects of the processing on the properties. The composites were C-scanned and micrographed to determine the quality of each panel. Advanced cure cycles, developed from the RTM simulation model, were used to reduce the total cure cycle times by a factor of 3 and the total infiltration times by a factor of 2

In particular, we derive an analytical formula for the boundary curve of the shadow for an observer moving with given four-velocity at given Boyer--Lindquist coordinates.     Development of Textile Reinforced Composites for Aircraft Structures

    NASA has been a leader in development of composite materials for aircraft applications during the past 25 years. In the early 1980's NASA and others conducted research to improve damage tolerance of composite structures through the use of toughened resins but these resins were not cost-effective. The aircraft industry wanted affordable, robust structures that could withstand the rigors of flight service with minimal damage. The cost and damage tolerance barriers of conventional laminated composites led NASA to focus on new concepts in composites which would incorporate the automated manufacturing methods of the textiles industry and which would incorporate through-the-thickness reinforcements. The NASA Advanced Composites Technology (ACT) Program provided the resources to extensively investigate the application of textile processes to next generation aircraft wing and fuselage structures. This paper discusses advanced textile material forms that have been developed, innovative machine concepts and key technology advancements required for future application of textile reinforced composites in commercial transport aircraft. Multiaxial warp knitting, triaxial braiding and through-the-thickness stitching are the three textile processes that have surfaced as the most promising for further development. Textile reinforced composite structural elements that have been developed in the NASA ACT Program are discussed. Included are braided fuselage frames and window-belt reinforcements, woven/stitched lower fuselage side panels, stitched multiaxial warp knit wing skins, and braided wing stiffeners. In addition, low-cost processing concepts such as resin transfer molding (RTM), resin film infusion (RFI), and vacuum-assisted resin transfer molding (VARTM) are discussed. Process modeling concepts to predict resin flow and cure in textile preforms are also discussed

    An overview of the NASA textile composites program

    The NASA Langley Research Center is conducting and sponsoring research to explore the benefits of textile reinforced composites for civil transport aircraft primary structures. The objective of this program is to develop and demonstrate the potential of affordable textile reinforced composite materials to meet design properties and damage tolerance requirements of advanced aircraft structures. In addition to in-house research, the program includes major participation by the aircraft industry and aerospace textile companies. The major program elements include development of textile preforms, processing science, mechanics of materials, experimental characterization of materials, and development and evaluation of textile reinforced composite structural elements and subcomponents. The NASA Langley in-house research is focused on science-based understanding of resin transfer molding (RTM), development of powder-coated towpreg processes, analysis methodology, and development of a performance database on textile reinforced composites. The focus of the textile industry participation is on development of multidirectional, damage-tolerant preforms, and the aircraft industry participation is in the areas of innovative design concepts, cost-effective fabrication, and testing of textile reinforced composite structural elements and subcomponents. Textile processes such as 3-D weaving, 2-D and 3-D braiding, and knitting/stitching are being compared with conventional laminated tape processes for improved damage tolerance. Through-the-thickness reinforcements offer significant damage tolerance improvements. However, these gains must be weighed against potential loss in in-plane properties such as strength and stiffness. Analytical trade studies are underway to establish design guidelines for the application of textile material forms to meet specific loading requirements. Fabrication and testing of large structural components are required to establish the full potential of textile reinforced composite materials. The goals of the NASA Langley-sponsored research program are to demonstrate technology readiness with subscale composite components by 1995 and to verify the performance of full-scale composite primary aircraft structural components by 1997. The status of textile reinforced composite structural elements under development by Boeing, Douglas, Lockheed, and Grumman are presented.     Long-term environmental effects and flight service evaluation of composite materials

    Results of a NASA-Langley sponsored research program to establish the long term effects of realistic flight environments and ground based exposure on advanced composite materials are presented. The effects of moisture, ultraviolet radiation, aircraft fuels and fluids, sustained stress, and fatigue loading are reported. Residual strength and stiffness as a function of exposure time and exposure location are reported for seven different material systems after 10 years of worldwide outdoor exposure. Flight service results of over 300 composite components installed on rotorcraft and transport aircraft are included. Over 4 million total component flight hours were accumulated on various aircraft since initiation of flight service in 1973. Service performance, maintenance characteristics, and residual strength of numerous composite components installed on commercial and military aircraft are reported as a function of flight hours and years in service. Residual strength test results of graphite/epoxy spoilers with 10 years of worldwide service and over 28,000 flight hours are reported

    Performance of resin transfer molded multiaxial warp knit composites

    Composite materials that are subjected to complex loads have traditionally been fabricated with multidirectionally oriented prepreg tape materials. Some of the problems associated with this type of construction include low delamination resistance, poor out-of-plane strength, and labor intensive fabrication processes. Textile reinforced composites with through-the-thickness reinforcement have the potential to solve some of these problems. Recently, a relatively new class of noncrimp fabrics designated as multiaxial warp knits have been developed to minimize some of the high cost and damage tolerance concerns. Multiple stacks of warp knit fabrics can be knitted or stitched together to reduce layup labor cost. The through-the-thickness reinforcement can provide significant improvements in damage tolerance and out-of-plane strength. Multilayer knitted/stitched preforms, in conjunction with resin transfer molding (RTM), offer potential for significant cost savings in fabrication of primary aircraft structures. The objectives of this investigation were to conduct RTM processing studies and to characterize the mechanical behavior of composites reinforced with three multiaxial warp knit fabrics. The three fabrics investigated were produced by Hexcel and Milliken in the United States, and Saerbeck in Germany. Two resin systems, British Petroleum E9O5L and 3M PR 500, were characterized for RTM processing. The performance of Hexcel and Milliken quasi-isotropic knitted fabrics are compared to conventional prepreg tape laminates. The performance of the Saerbeck fabric is compared to uniweave wing skin layups being investigated by Douglas Aircraft Company in the NASA Advanced Composites Technology (ACT) program. Tests conducted include tension, open hole tension, compression, open hole compression, and compression after impact. The effects of fabric defects, such as misaligned fibers and gaps between tows, on material performance are also discussed. Estimated material and labor cost savings are projected for the Saerbeck fabric as compared to uniweave fabric currently being used by Douglas in the NASA ACT wing development program
