    Metamodel-based uncertainty quantification for the mechanical behavior of braided composites

    The main design requirement for any high-performance structure is minimal dead weight. Producing lighter structures for aerospace and automotive industry directly leads to fuel efficiency and, hence, cost reduction. For wind energy, lighter wings allow larger rotor blades and, consequently, better performance. Prosthetic implants for missing body parts and athletic equipment such as rackets and sticks should also be lightweight for augmented functionality. Additional demands depending on the application, can very often be improved fatigue strength and damage tolerance, crashworthiness, temperature and corrosion resistance etc. Fiber-reinforced composite materials lie within the intersection of all the above requirements since they offer competing stiffness and ultimate strength levels at much lower weight than metals, and also high optimization and design potential due to their versatility. Braided composites are a special category with continuous fiber bundles interlaced around a preform. The automated braiding manufacturing process allows simultaneous material-structure assembly, and therefore, high-rate production with minimal material waste. The multi-step material processes and the intrinsic heterogeneity are the basic origins of the observed variability during mechanical characterization and operation of composite end-products. Conservative safety factors are applied during the design process accounting for uncertainties, even though stochastic modeling approaches lead to more rational estimations of structural safety and reliability. Such approaches require statistical modeling of the uncertain parameters which is quite expensive to be performed experimentally. A robust virtual uncertainty quantification framework is presented, able to integrate material and geometric uncertainties of different nature and statistically assess the response variability of braided composites in terms of effective properties. Information-passing multiscale algorithms are employed for high-fidelity predictions of stiffness and strength. In order to bypass the numerical cost of the repeated multiscale model evaluations required for the probabilistic approach, smart and efficient solutions should be applied. Surrogate models are, thus, trained to map manifolds at different scales and eventually substitute the finite element models. The use of machine learning is viable for uncertainty quantification, optimization and reliability applications of textile materials, but not straightforward for failure responses with complex response surfaces. Novel techniques based on variable-fidelity data and hybrid surrogate models are also integrated. Uncertain parameters are classified according to their significance to the corresponding response via variance-based global sensitivity analysis procedures. Quantification of the random properties in terms of mean and variance can be achieved by inverse approaches based on Bayesian inference. All stochastic and machine learning methods included in the framework are non-intrusive and data-driven, to ensure direct extensions towards more load cases and different materials. Moreover, experimental validation of the adopted multiscale models is presented and an application of stochastic recreation of random textile yarn distortions based on computed tomography data is demonstrated

    Cost studies for commercial fuselage crown designs

    Studies were conducted to evaluate the cost and weight potential of advanced composite design concepts in the crown region of a commercial transport. Two designs from each of three design families were developed using an integrated design-build team. A range of design concepts and manufacturing processes were included to allow isolation and comparison of cost centers. Detailed manufacturing/assembly plans were developed as the basis for cost estimates. Each of the six designs was found to have advantages over the 1995 aluminum benchmark in cost and weight trade studies. Large quadrant panels and cobonded frames were found to save significant assembly labor costs. Comparisons of high- and intermediate-performance fiber systems were made for skin and stringer applications. Advanced tow placement was found to be an efficient process for skin lay up. Further analysis revealed attractive processes for stringers and frames. Optimized designs were informally developed for each design family, combining the most attractive concepts and processes within that family. A single optimized design was selected as the most promising, and the potential for further optimization was estimated. Technical issues and barriers were identified

    Advanced composite fuselage technology

    Boeing's ATCAS program has completed its third year and continues to progress towards a goal to demonstrate composite fuselage technology with cost and weight advantages over aluminum. Work on this program is performed by an integrated team that includes several groups within The Boeing Company, industrial and university subcontractors, and technical support from NASA. During the course of the program, the ATCAS team has continued to perform a critical review of composite developments by recognizing advances in metal fuselage technology. Despite recent material, structural design, and manufacturing advancements for metals, polymeric matrix composite designs studied in ATCAS still project significant cost and weight advantages for future applications. A critical path to demonstrating technology readiness for composite transport fuselage structures was created to summarize ATCAS tasks for Phases A, B, and C. This includes a global schedule and list of technical issues which will be addressed throughout the course of studies. Work performed in ATCAS since the last ACT conference is also summarized. Most activities relate to crown quadrant manufacturing scaleup and performance verification. The former was highlighted by fabricating a curved, 7 ft. by 10 ft. panel, with cocured hat-stiffeners and cobonded J-frames. In building to this scale, process developments were achieved for tow-placed skins, drape formed stiffeners, braided/RTM frames, and panel cure tooling. Over 700 tests and supporting analyses have been performed for crown material and design evaluation, including structural tests that demonstrated limit load requirements for severed stiffener/skin failsafe damage conditions. Analysis of tests for tow-placed hybrid laminates with large damage indicates a tensile fracture toughness that is higher than that observed for advanced aluminum alloys.     Computational Analysis of Woven Fabric Composites: Single- and Multi-Objective Optimizations and Sensitivity Analysis in Meso-scale Structures

    This study permits a reliability analysis to solve the mechanical behaviour issues existing in the current structural design of fabric structures. Purely predictive material models are highly desirable to facilitate an optimized design scheme and to significantly reduce time and cost at the design stage, such as experimental characterization. The present study examined the role of three major tasks; a) single-objective optimization, b) sensitivity analyses and c) multi-objective optimization on proposed weave structures for woven fabric composites. For single-objective optimization task, the first goal is to optimize the elastic properties of proposed complex weave structure under unit cells basis based on periodic boundary conditions. We predict the geometric characteristics towards skewness of woven fabric composites via Evolutionary Algorithm (EA) and a parametric study. We also demonstrate the effect of complex weave structures on the fray tendency in woven fabric composites via tightness evaluation. We utilize a procedure which does not require a numerical averaging process for evaluating the elastic properties of woven fabric composites. The fray tendency and skewness of woven fabrics depends upon the behaviour of the floats which is related to the factor of weave. Results of this study may suggest a broader view for further research into the effects of complex weave structures or may provide an alternative to the fray and skewness problems of current weave structure in woven fabric composites. A comprehensive study is developed on the complex weave structure model which adopts the dry woven fabric of the most potential pattern in singleobjective optimization incorporating the uncertainties parameters of woven fabric composites. The comprehensive study covers the regression-based and variance-based sensitivity analyses. The second task goal is to introduce the fabric uncertainties parameters and elaborate how they can be incorporated into finite element models on macroscopic material parameters such as elastic modulus and shear modulus of dry woven fabric subjected to uni-axial and biaxial deformations. Significant correlations in the study, would indicate the need for a thorough investigation of woven fabric composites under uncertainties parameters. The study describes here could serve as an alternative to identify effective material properties without prolonged time consumption and expensive experimental tests. The last part focuses on a hierarchical stochastic multi-scale optimization approach (fine-scale and coarse-scale optimizations) under geometrical uncertainties parameters for hybrid composites considering complex weave structure. The fine-scale optimization is to determine the best lamina pattern that maximizes its macroscopic elastic properties, conducted by EA under the following uncertain mesoscopic parameters: yarn spacing, yarn height, yarn width and misalignment of yarn angle. The coarse-scale optimization has been carried out to optimize the stacking sequences of symmetric hybrid laminated composite plate with uncertain mesoscopic parameters by employing the Ant Colony Algorithm (ACO). The objective functions of the coarse-scale optimization are to minimize the cost (C) and weight (W) of the hybrid laminated composite plate considering the fundamental frequency and the buckling load factor as the design constraints. Based on the uncertainty criteria of the design parameters, the appropriate variation required for the structural design standards can be evaluated using the reliability tool, and then an optimized design decision in consideration of cost can be subsequently determined

    Development of Finite Element Techniques to Simulate Concrete-Filled Fiber-Reinforced Polymer Tube Structures

    This dissertation presents the development of finite-element (FE) techniques to simulate the behavior of concrete-filled fiber reinforced polymer (FRP) tubes (CFFTs) in support of more effective structural design and analysis methods for buried composite arch bridges (BCABs) that use CFFT arches as main structural members. The research includes three specific topics to make contributions in different aspects of the investigation of these complex structures. The first topic is the nonlinear three-dimensional FE modeling of steel-free CFFT splices. For model validation, comparisons were made between the model predictions and control beam and spliced beams with and without internal collars tested by others. The modeling was complex due to the need to capture the nonlinear constitutive response of the confined concrete, simulate concrete-FRP interaction, and explicitly incorporate the splice components. Therefore, the numerical analysis utilized the Abaqus/CAE software package with a modified damage concrete plasticity model to idealize the concretefill. The second topic of this research is the development of a computationally efficient structural FE analysis technique for the second-order inelastic behavior of these CFFT arches that includes initial arch curvature. A curved, planar, corotational, flexibility-based (FB), layered frame element is employed to handle geometric and material nonlinearities. An FRP-confined concrete stress-strain model that explicitly considers the effect of dilation of the concrete core and confinement provide by the FRP tube is implemented. Verification of the FB formulation was carried out for elastic-plastic analysis of a beam and elastic post-buckling analysis of a circular arch. The measured flexural responses of different isolated CFFT arches available in the literature were used to verify the proposed model. The model was shown to accurately predict the load-carrying capacity and ductility of the tested CFFT arches. The model captured arch collapse mechanisms arising from FRP rupture and concrete crushing at the apex of the arches. The third topic is an extension of the planar FB model to three-dimensions and incorporation of a soil-spring model to simulate soil-structure interaction using a recently developed horizontal earth pressure model. The model rigorously incorporates the interaction between axial load and bending effects in the arches and permits the examination of out-of-plane stability and arch deformations due to bridge skew.     Strain Measurements of Composite Laminates with Embedded Fibre Bragg Gratings: Criticism and Opportunities for Research

    Embedded optical fibre sensors are considered for structural health monitoring purposes in numerous applications. In fibre reinforced plastics, embedded fibre Bragg gratings are found to be one of the most popular and reliable solutions for strain monitoring. Despite of their growing popularity, users should keep in mind their shortcomings, many of which are associated with the embedding process. This review paper starts with an overview of some of the technical issues to be considered when embedding fibre optics in fibrous composite materials. Next, a monitoring scheme is introduced which shows the different steps necessary to relate the output of an embedded FBG to the strain of the structure in which it is embedded. Each step of the process has already been addressed separately in literature without considering the complete cycle, from embedding of the sensor to the internal strain measurement of the structure. This review paper summarizes the work reported in literature and tries to fit it into the big picture of internal strain measurements with embedded fibre Bragg gratings. The last part of the paper focuses on temperature compensation methods which should not be ignored in terms of in-situ measurement of strains with fibre Bragg gratings. Throughout the paper criticism is given where appropriate, which should be regarded as opportunities for future research
