    Combined make-to-order and make-to-stock in a food production system

    The research into multi-product production/inventory control systems has mainly assumed one of the two strategies: Make-to-Order (MTO) or Make-to-Stock (MTS). In practice, however, many companies cater to an increasing variety of products with varying logistical demands (e.g. short due dates, specific products) and production characteristics (e.g. capacity usage, setup) to different market segments and so they are moving to more MTO-production. As a consequence they operate under a hybrid MTO-MTS strategy. Important issues arising out of such situations are, for example, which products should be manufactured to stock and which ones on order and, how to allocate capacity among various MTO-MTS products. This paper presents the state-of-the-art literature review of the combined MTO-MTS production situations. A variety of production management issues in the context of food processing companies, where combined MTO-MTS production is quite common, are discussed in details. The authors propose a comprehensive hierarchical planning framework that covers the important production management decisions to serve as a starting point for evaluation and further research on the planning system for MTO-MTS situations.

    Multi-echelon Inventory Control with Integrated Shipment Decisions

    Rising fuel prices and increasing environmental awareness emphasizes the importance of the transportation aspect in logistics. This calls for new improved inventory control methods that consider the effects of shipment strategies in a more realistic manner. This thesis, consisting of an introduction and three scientific papers, studies how shipment decisions can be included in the inventory control of distribution systems. The systems studied in the papers consist of a central warehouse that supplies goods to a number of retailers that face stochastic customer demand. The first two papers consider a system where shipments from the central warehouse are consolidated to groups of retailers periodically. This means that replenishment orders of one or several items from different retailers are consolidated and dispatched at certain time intervals. By doing so, transportation cost savings can be realized and emissions can be reduced. This is achieved by filling the vehicles or load carriers to a higher extent and by using cheaper and more environmentally friendly, transportation modes. The first paper explicitly focuses on how to include more realistic transportation costs and emissions. This is done by obtaining the distribution of the size of an arbitrary shipment leaving the central warehouse (directly affected by the shipment frequency). It is thereby easy to evaluate any system where the transportation costs and emissions are dependent on the size of the shipment. The paper also provides a detailed analysis of a system where there is an opportunity to reserve shipment capacity on an intermodal truck-train-truck solution to at least one of the retailer groups. For this system it is shown how to jointly optimize the shipment intervals, the reserved capacities on the intermodal transportation modes and the reorder points in the system. The presented optimization procedure is applicable in three scenarios; (i) the emissions are not considered, (ii) there is a fixed cost per unit of emission, and (iii) there is a constraint on the maximum emissions per time unit. The second paper extends the analysis of a similar time-based shipment consolidation system to handle compound Poisson demand (instead of pure Poisson demand). This system has a simpler transportation cost structure, but the more general demand structure makes the model applicable for a broader array of products. The paper also extends the model to handle fill rate constraints, which further improves the practical applicability. The cost analysis is performed with a new methodology, based on the nominal inventory position. This variable is a helpful tool for analyzing the dynamics of distribution systems. Another system where this tool can be used is studied in the third paper. In this paper all stock points use installation stock (R,Q) ordering policies (batch ordering). This implies that situations can occur when only part of a requested retailer order is available at the central warehouse. The existing literature predominantly assumes that the available units are shipped immediately and the remaining units are shipped as soon as they arrive to the central warehouse, referred to as partial delivery. An alternative is to wait until the entire order is available before dispatching, referred to as complete delivery. The paper introduces a cost for splitting the order and evaluates three delivery policies; the PD policy (only partial deliveries are used), the CD policy (only complete deliveries are used), and the state-dependent MSD policy (an optimization between a partial and a complete delivery is performed for each delivery). The MSD policy is proven to perform better than both the PD and the CD policy. In a numerical study it is shown that significant savings can be made by using the MSD policy

    Exact Methods for Multi-echelon Inventory Control : Incorporating Shipment Decisions and Detailed Demand Information

    Recent advances in information technologies and an increased environmental awareness have altered the prerequisites for successful logistics. For companies operating on a global market, inventory control of distribution systems is often an essential part of their logistics planning. In this context, the research objective of this thesis is: To develop exact methods for stochastic inventory control of multi-echelon distribution systems incorporating shipment decisions and/or detailed demand information.The thesis consists of five scientific papers (Paper I, II, III, IV and V) preceded by a summarizing introduction. All papers study systems with a central warehouse supplying a number of non-identical local warehouses (retailers) facing stochastic demand. For given replenishment policies, the papers provide exact expressions for evaluating the expected long-run system behavior (e.g., distributions of backorders, inventory levels, shipment sizes and expected costs) and present optimization procedures for the control variables. Paper I and II consider systems where shipments from the central warehouse are consolidated to groups of retailers and dispatched periodically. By doing so, economies of scale for the transports can be reached, reducing both transportation costs and emissions. Paper I assumes Poisson customer demand and considers volume-dependent transportation costs and emissions. The model involves the possibility to reserve intermodal (train) capacity in combination with truck transports available on demand. For this system, the expected inventory costs, the expected transportation costs and the expected transport emissions are determined. Joint optimization procedures for the shipment intervals, the capacity reservation quantities, the reorder points and order-up-to levels in the system are provided, with or without emission considerations. Paper II analyses the expected costs of the same system for compound Poisson demand (where customer demand sizes may vary), but with only one transportation mode and fixed transportation costs per shipment. It also shows how to handle fill rate constraints. Paper III studies a system where all stock points use installation stock (R,Q) ordering policies (batch ordering). This implies that situations can occur when only part of a requested retailer order is available at the central warehouse. In these situations, the models in existing literature predominantly assume that available units are shipped immediately (partial delivery). An alternative is to wait until the entire order is available before dispatching (complete delivery). The paper introduces a cost for splitting the order and evaluates a system where optimal choices between partial and complete deliveries are made for all orders. In a numerical study it is shown that significant savings can be made by using this policy compared to systems which exclusively use either partial or complete deliveries. Paper IV shows how companies can benefit from detailed information about their customer demand. In a continuous review base stock system, the customer demand is modeled with independent compound renewal processes at the retailers. This means that the customer inter-arrival times may follow any continuous distribution and the demand sizes may follow any discrete distribution. A numerical study shows that this model can achieve substantial savings compared to models using the common assumption of exponential customer inter-arrival times. Paper V is a short technical note that extends the scope of analysis for several existing stochastic multi-echelon inventory models. These models analyze the expected costs without first determining the inventory level distribution. By showing how these distributions can be obtained from the expected cost functions, this note facilitates the analysis of several service measures, including the ready rate and the fill rate

    Applying Revenue Management to the Reverse Supply Chain

    We study the disposition decision for product returns in a closed-loop supply chain. Motivated by the asset recovery process at IBM, we consider two disposition alternatives. Returns may be either refurbished for reselling or dismantled for spare parts. Reselling a refurbished unit typically yields higher unit margins. However, demand is uncertain. A common policy in many firms is to rank disposition alternatives by unit margins. We show that a revenue management approach to the disposition decision which explicitly incorporates demand uncertainty can increase profits significantly. We discuss analogies between the disposition problem and the classical airline revenue management problem. We then develop single period and multi-period stochastic optimization models for the disposition problem. Analyzing these models, we show that the optimal allocation balances expected marginal profits across the disposition alternatives. A detailed numerical study reveals that a revenue management approach to the disposition problem significantly outperforms the current practice of focusing exclusively on high-margin options, and we identify conditions under which this improvement is the highest.     Rolling schedule approaches for supply chain operations planning

    Supply Chain Operations Planning (SCOP) involves the determination of an extensive production plan for a network of manufacturing and distribution entities within and across organizations. The production plan consist of order release decisions that allocate materials and resources in order to transform these materials into (intermediate) products. We use the word item for both materials, intermediate products, and end-products. Furthermore, we consider arbitrary supply chains, i.e. the products produced by the supply chain as a whole and sold to customers consist of multiple items, where each item may in turn consists of multiple items and where each item may be used in multiple items as well. The aim of SCOP is not only to obtain a feasible production plan, but the plan must be determined such that pre-specified customer service levels are met while minimizing cost. To obtain optimal production plans we use a linear programming (LP) model. The reason we use an LP model is twofold. First, LP models can easily be incorporated in existing Advanced Planning Systems (APS). Second, while the multi-echelon inventory concept can only be used for uncapacitated supply chains and some special cases of capacitated supply chains, capacity constraints but also other restrictions can easily added to LP models. In former mathematical programming (MP) models, the needed capacity was allocated at a fixed time offset. This time offset was indicated by fixed or minimum lead times. By the introduction of planned lead times with multi-period capacity allocation, an additional degree of freedom is created, namely the timing of capacity allocation during the planned lead time. When using the LP model in a rolling schedule context, timing the capacity allocation properly can reduce the inventory cost. Although the number of studies on MP models for solving the SCOP or related problems are carried out by various researchers is enormous, only a few of these studies use a rolling schedule. Production plans are only calculated for a fixed time horizon based on the forecast of customers demand. However, since customer demand is uncertain, we emphasize the use of a rolling schedule. This implies that a production plan, based on sales forecasts, is calculated for a time interval (0; T], but only executed for the first period. At time 1, the actual demand of the first period is known, and the inventory status of the consumer products are adjusted according the actual demand. For time interval (1; T + 1], a new production plan is calculated. In this thesis, we studied the proposed LP strategy with planned lead times in a rolling schedule setting whereby we focused on the following topics: ² timing of production within the planned lead time, ² factors influencing the optimal planned lead time, ² early availability of produced items, i.e. availability of items before the end of their planned lead time, and ² balanced material allocation. In the first three studies we explore the possibilities of using planned lead times. In the first study, timing of production, we compare the situation whereby released items are produced as soon as there is available capacity with the situation whereby released items are produced as late as possible within the planned lead time. If items are produced as soon as possible, there is more capacity left for future production. Since we work with uncertain customer demand whereby demand may be larger than expected, this capacity might be very useful. A drawback of production as soon as possible are the additional work-in-process cost. The results of simulation studies show that if the utilization rates of resources and/or the variation in demand are high, producing early is better. However this is only the case if the added value between the concerned item and the end item is high. The second study deals with factors influencing the optimal planned lead time. From queuing theory it is already known that the variance in demand and the utilization rate of the resources determine the waiting time. More variation and/or higher utilization rates give longer waiting times. Since lead times consist for a large part of waiting time, these two factors most probably also influence the length of the optimal planned lead time. For a set of representative supply chain structures we showed that this was indeed the case. With longer planned lead times, the flexibility in capacity allocation is higher. Additional flexibility gives lower safety stocks, but longer planned lead times also means more work-in-process. Hence, an important third factor which influence the optimal planned lead time is the holding costs structure. When using planned lead times, early produced items have to wait the remainder of their planned lead time. This seems contradictory, especially if these items are necessary to avoid or reduce backorders. Therefore we adapt the standard LP model in two ways. In the first model, items are made available for succeeding production steps directly after they are produced. And in the second model, produced items are only made available for succeeding production steps if they are needed to avoid or reduce backorders. Experiments showed that the first model does not improve the performance of the standard LP strategy. The advantages of planned lead times longer than one period are nullified by early availability of produced items. The second model indeed improves the performance of the standard LP strategy, but only when the planned lead times are optimal or longer. Comparing the introduced LP strategy with a so-called synchronized base stock policy under the assumption of infinite capacity, it turned out that the LP strategy is outperformed by the base stock policy. In order to obtain a better performance, we Summary 121 added linear allocation rules to the LP model. With these allocation rules shortages of child items are divided among the parent items using a predefined allocation fraction. A second way of balanced allocation of child items is obtained by replacing the linear objective function by a quadratic one. The results of a well-chosen set of experiments showed that although the synchronized base stock policy also outperforms the adjusted LP strategies, the difference in performance is small. Hence, the adjusted LP strategies are good alternatives for large, capacitated supply chain structures which cannot be solved by synchronized base stock policies. Comparing the model with linear allocation rules with the model with quadratic objective function, the preference is given to the latter model. This model does not only give the lowest inventory costs, it also has the shortest computation time. Furthermore, this model can easily be implemented and solved by existing software. Summarizing the main results of this thesis, we conclude that deterministic LP models can be used to solve the SCOP problem with stochastic demand by using the LP model in a rolling schedule concept. By using optimal planned lead times with multiperiod capacity allocation, early production during the planned lead times, and early availability of needed produced items before the end of the planned lead time, we can decrease the inventory costs. The costs can also be reduced by using allocation strategies to allocate shortages among parent items proportionally. Especially the results for the model with quadratic objective function are promising
