    Design of an electrochemical micromachining machine

    Electrochemical micromachining (μECM) is a non-conventional machining process based on the phenomenon of electrolysis. μECM became an attractive area of research due to the fact that this process does not create any defective layer after machining and that there is a growing demand for better surface integrity on different micro applications including microfluidics systems, stress-free drilled holes in automotive and aerospace manufacturing with complex shapes, etc. This work presents the design of a next generation μECM machine for the automotive, aerospace, medical and metrology sectors. It has three axes of motion (X, Y, Z) and a spindle allowing the tool-electrode to rotate during machining. The linear slides for each axis use air bearings with linear DC brushless motors and 2-nm resolution encoders for ultra precise motion. The control system is based on the Power PMAC motion controller from Delta Tau. The electrolyte tank is located at the rear of the machine and allows the electrolyte to be changed quickly. This machine features two process control algorithms: fuzzy logic control and adaptive feed rate. A self-developed pulse generator has been mounted and interfaced with the machine and a wire ECM grinding device has been added. The pulse generator has the possibility to reverse the pulse polarity for on-line tool fabrication.The research reported in this paper is supported by the European Commission within the project “Minimizing Defects in Micro-Manufacturing Applications (MIDEMMA)” (FP7-2011-NMPICT- FoF-285614)

    Novel battery model of an all-electric personal rapid transit vehicle to determine state-of-health through subspace parameter estimation and a Kalman Estimator

    Abstract--The paper describes a real-time adaptive battery model for use in an all-electric Personal Rapid Transit vehicle. Whilst traditionally, circuit-based models for lead-acid batteries centre on the well-known Randles’ model, here the Randles’ model is mapped to an equivalent circuit, demonstrating improved modelling capabilities and more accurate estimates of circuit parameters when used in Subspace parameter estimation techniques. Combined with Kalman Estimator algorithms, these techniques are demonstrated to correctly identify and converge on voltages associated with the battery State-of-Charge, overcoming problems such as SoC drift (incurred by coulomb-counting methods due to over-charging or ambient temperature fluctuations). Online monitoring of the degradation of these estimated parameters allows battery ageing (State-of-Health) to be assessed and, in safety-critical systems, cell failure may be predicted in time to avoid inconvenience to passenger networks. Due to the adaptive nature of the proposed methodology, this system can be implemented over a wide range of operating environments, applications and battery topologies

    Thread Quality Control in High-Speed Tapping Cycles

    Thread quality control is becoming a widespread necessity in manufacturing to guarantee the geometry of the resulting screws on the workpiece due to the high industrial costs. Besides, the industrial inspection is manual provoking high rates of manufacturing delays. Therefore, the aim of this paper consists of developing a statistical quality control approach acquiring the data (torque signal) coming from the spindle drive for assessing thread quality using different coatings. The system shows a red light when the tap wear is critical before machining in unacceptable screw threads.     Principles and Characteristics of Different EDM Processes in Machining Tool and Die Steels

    Electric discharge machining (EDM) is one of the most efficient manufacturing technologies used in highly accurate processing of all electrically conductive materials irrespective of their mechanical properties. It is a non-contact thermal energy process applied to a wide range of applications, such as in the aerospace, automotive, tools, molds and dies, and surgical implements, especially for the hard-to-cut materials with simple or complex shapes and geometries. Applications to molds, tools, and dies are among the large-scale initial applications of this process. Machining these items is especially difficult as they are made of hard-to-machine materials, they have very complex shapes of high accuracy, and their surface characteristics are sensitive to machining conditions. The review of this kind with an emphasis on tool and die materials is extremely useful to relevant professions, practitioners, and researchers. This review provides an overview of the studies related to EDM with regard to selection of the process, material, and operating parameters, the effect on responses, various process variants, and new techniques adopted to enhance process performance. This paper reviews research studies on the EDM of different grades of tool steel materials. This article (i) pans out the reported literature in a modular manner with a focus on experimental and theoretical studies aimed at improving process performance, including material removal rate, surface quality, and tool wear rate, among others, (ii) examines evaluation models and techniques used to determine process conditions, and (iii) discusses the developments in EDM and outlines the trends for future research. The conclusion section of the article carves out precise highlights and gaps from each section, thus making the article easy to navigate and extremely useful to the related research communit

    Latest Developments in Industrial Hybrid Machine Tools that Combine Additive and Subtractive Operations

    Hybrid machine tools combining additive and subtractive processes have arisen as a solution to increasing manufacture requirements, boosting the potentials of both technologies, while compensating and minimizing their limitations. Nevertheless, the idea of hybrid machines is relatively new and there is a notable lack of knowledge about the implications arisen from their in-practice use. Therefore, the main goal of the present paper is to fill the existing gap, giving an insight into the current advancements and pending tasks of hybrid machines both from an academic and industrial perspective. To that end, the technical-economical potentials and challenges emerging from their use are identified and critically discussed. In addition, the current situation and future perspectives of hybrid machines from the point of view of process planning, monitoring, and inspection are analyzed. On the one hand, it is found that hybrid machines enable a more efficient use of the resources available, as well as the production of previously unattainable complex parts.     The electric vehicle and plug-in hybrid electric vehicle play a fundamental role in the forthcoming new paradigms of mobility and energy models. The electrification of the transport sector would lead to advantages in terms of energy efficiency and reduction of greenhouse gas emissions, but would also be a great opportunity for the introduction of renewable sources in the electricity sector. The chapters in this book show a diversity of current and new developments in the electrification of the transport sector seen from the electric vehicle point of view: first, the related technologies with design, control and supervision, second, the powertrain electric motor efficiency and reliability and, third, the deployment issues regarding renewable sources integration and charging facilities.
