    The role of tool geometry in process damped milling

    The complex interaction between machining structural systems and the cutting process results in machining instability, so called chatter. In some milling scenarios, process damping is a useful phenomenon that can be exploited to mitigate chatter and hence improve productivity. In the present study, experiments are performed to evaluate the performance of process damped milling considering different tool geometries (edge radius, rake and relief angles and variable helix/pitch). The results clearly indicate that variable helix/pitch angles most significantly increase process damping performance. Additionally, increased cutting edge radius moderately improves process damping performance, while rake and relief angles have a smaller and closely coupled effect

    Displacements analysis of self-excited vibrations in turning

    The actual research deals with determining by a new protocol the necessary parameters considering a three-dimensional model to simulate in a realistic way the turning process on machine tool. This paper is dedicated to the experimental displacements analysis of the block tool / block workpiece with self-excited vibrations. In connexion with turning process, the self-excited vibrations domain is obtained starting from spectra of two accelerometers. The existence of a displacements plane attached to the tool edge point is revealed. This plane proves to be inclined compared to the machines tool axes. We establish that the tool tip point describes an ellipse. This ellipse is very small and can be considered as a small straight line segment for the stable cutting process (without vibrations). In unstable mode (with vibrations) the ellipse of displacements is really more visible. A difference in phase occurs between the tool tip displacements on the radial direction and on the cutting one. The feed motion direction and the cutting one are almost in phase. The values of the long and small ellipse axes (and their ratio) shows that these sizes are increasing with the feed rate value. The axis that goes through the stiffness center and the tool tip represents the maximum stiffness direction. The maximum (resp. minimum) stiffness axis of the tool is perpendicular to the large (resp. small) ellipse displacements axis. FFT analysis of the accelerometers signals allows to reach several important parameters and establish coherent correlations between tool tip displacements and the static - elastic characteristics of the machine tool components tested

    Improving the Accuracy of Industrial Robots by offline Compensation of Joints Errors

    The use of industrial robots in many fields of industry like prototyping, pre-machining and end milling is limited because of their poor accuracy. Robot joints are mainly responsible for this poor accuracy. The flexibility of robots joints and the kinematic errors in the transmission systems produce a significant error of position in the level of the end-effector. This paper presents these two types of joint errors. Identification methods are presented with experimental validation on a 6 axes industrial robot, STAUBLI RX 170 BH. An offline correction method used to improve the accuracy of this robot is validated experimentally

    Machining stability and machine tool dynamics

    Machining is a common manufacturing process in industry due to its high flexibility and ability to produce parts which excellent quality. The productivity and quality in machining operations can be limited by several process constraints one of which is the self-excited chatter vibrations. Under certain conditions, the process may become unstable yielding oscillations with high amplitudes which result in poor surface finish and damage to the cutting tool, part and the machine tool itself. Stability analysis of the dynamic cutting process can be used to determine chatter-free machining conditions with high material removal rate. Since chatter is a result of the dynamic interactions between the process and the structures both cutting and machine tool dynamics are important elements of the stability analysis. In this paper, methods developed for stability analysis of cutting processes and machine tool dynamics will be presented. Implications of these methods in the selection of process parameters and machine tool design will be also discussed with example applications

    Computer numerical control vertical machining centre feed drive modelling using the transmission line technique

    This study presents a novel application of the Transmission Line Matrix Method (TLM) for the modelling of the dynamic behaviour of non-linear hybrid systems for CNC machine tool drives. The application of the TLM technique implies the dividing of the ball-screw shaft into a number of identical elements in order to achieve the synchronisation of events in the simulation, and to provide an acceptable resolution according to the maximum frequency of interest. This entails the use of a high performance computing system with due consideration to the small time steps being applied in the simulation. Generally, the analysis of torsion and axial dynamic effects on a shaft implies the development of independent simulated models. This study presents a new procedure for the modelling of a ball-screw shaft by the synchronisation of the axial and torsion dynamics into the same model. The model parameters were obtained with equipments such as laser interferometer, ball bar, electronic levels, signal acquisition systems etc. The MTLM models for single and two-axis configurations have been simulated and matches well with the measured responses of machines. The new modelling approach designated the Modified Transmission Line Method (MTLM) extends the TLM approach retaining all its inherent qualities but gives improved convergence and processing speeds.     Dynamic analysis of runout correction in milling

    Tool runout and its effects is an important area of research within modelling, simulation, and control of milling forces. Tool runout causes tool cutting edges to experience uneven forces during milling. This fact also affects tool life and deteriorates workpiece surface quality. In this article a procedure, in order to diminish the effects of tool runout, is presented. The procedure is based on chip thickness modification by means of the fast correction of the tool feed rate. Dynamic feed rate modification is provided by superposing our own design of a fast feed system driven by a piezoelectric actuator to the conventional feed drive of the CNC machine tool. Previously, a model of the dynamic behaviour of the system was developed to analyze the influence of fast feed rate modification on cutting forces. The model incorporates the piezoelectric actuator response as well as the structural dynamics of the tool and the designed Fast Feed Drive System (FFDS). Simulated and experimental results presented in this paper show the effectiveness and benefits of this new tool runout correction procedure

    Experimental study of thin part vibration modes in machining

    The machining of thin walls generally generates milling chatter, that damage surface roughness and manufacturing tools. Stability lobes which include natural frequencies are successful in case of tool chatter. When milling thin webs models are less adequate, because the interaction with the tool disrupts the behaviour of the work piece. The modal approach generally used for stability charts may be not adequate enough because of neglecting the tool and the work piece contact. This paper presents the experimental phase of a work aiming at analyse vibration modes of a thin web during machining. A finite element calculation shows the influence of a contact on natural frequencies of the part. For a better investigation, field displacements of the work piece are analysed. This work eventually aims at better knowledge of the contact between the tool and the part to improve the hardiness of models

    Feed drive modelling for the simulation of tool path tracking in multi-axis High Speed Machining

    International audienceWithin the context of High Speed Machining, it is essential to manage the trajectory generation to achieve both high surface quality and high productivity. As feed drives are one part of the set Machine tool - Numerical Controller, it is necessary to improve their performances to optimize feed drive dynamics during trajectory follow up. Hence, this paper deals with the modelling of the feed drive in the case of multi axis machining. This model can be used for the simulation of axis dynamics and tool-path tracking to tune parameters and optimize new frameworks of command strategies. A procedure of identification based on modern NC capabilities is presented and applied to industrial HSM centres. Efficiency of this modelling is assessed by experimental verifications on various representative trajectories. After implementing a Generalized Predictive Control, reliable simulations are performed thanks to the model. These simulations can then be used to tune parameters of this new framework according to the tool-path geometry

    Compliance error compensation in robotic-based milling

    The paper deals with the problem of compliance errors compensation in robotic-based milling. Contrary to previous works that assume that the forces/torques generated by the manufacturing process are constant, the interaction between the milling tool and the workpiece is modeled in details. It takes into account the tool geometry, the number of teeth, the feed rate, the spindle rotation speed and the properties of the material to be processed. Due to high level of the disturbing forces/torques, the developed compensation technique is based on the non-linear stiffness model that allows us to modify the target trajectory taking into account nonlinearities and to avoid the chattering effect.     In robotic-based machining, an interaction between the workpiece and technological tool causes essential deflections that significantly decrease the manufacturing accuracy. Relevant compliance errors highly depend on the manipulator configuration and essentially differ throughout the workspace. Their influence is especially important for heavy serial robots. To overcome this difficulty this report presents a new technique for compensation of the compliance errors caused by technological process. In contrast to previous works, this technique is based on the non-linear stiffness model and the reduced elasto-dynamic model of the robotic based milling process. The advantages and practical significance of the proposed approach are illustrated by milling with of KUKA KR270. It is shown that after error compensation technique significantly increase the accuracy of milling.ANR COROUSS
