    Thermal response of jointed rock masses inferred from infrared thermographic surveying (Acuto test-site, Italy)

    The Mediterranean region is affected by considerable daily and seasonal temperature variations due to intense solar radiation. In mid-seasons, thermal excursions can exceed tens of degrees thus influencing the long-term behaviour of jointed rock masses acting as a preparatory factor for rock slope instabilities. In order to evaluate the thermal response of a densely jointed rock-block, monitoring has been in operation since 2016 by direct and remote sensing techniques in an abandoned quarry in Acuto (central Italy). Monthly InfraRed Thermographic (IRT) surveys were carried out on its exposed faces and along sections of interest across monitored main joints. The results highlight the daily and seasonal cyclical behaviour, constraining amplitudes and rates of heating and cooling phases. The temperature time-series revealed the effect of sun radiation and exposure on thermal response of the rock-block, which mainly depends on the seasonal conditions. The influence of opened joints in the heat propagation is revealed by the differential heating experienced across it, which was verified under 1D and 2D analysis. IRT has proved to be a valid monitoring technique in supporting traditional approaches, for the definition of the surficial temperature distribution on rock masses or stone building materials

    Computed Tomography of Chemiluminescence: A 3D Time Resolved Sensor for Turbulent Combustion

    Time resolved 3D measurements of turbulent flames are required to further understanding of combustion and support advanced simulation techniques (LES). Computed Tomography of Chemiluminescence (CTC) allows a flame’s 3D chemiluminescence profile to be obtained by inverting a series of integral measurements. CTC provides the instantaneous 3D flame structure, and can also measure: excited species concentrations, equivalence ratio, heat release rate, and possibly strain rate. High resolutions require simultaneous measurements from many view points, and the cost of multiple sensors has traditionally limited spatial resolutions. However, recent improvements in commodity cameras makes a high resolution CTC sensor possible and is investigated in this work. Using realistic LES Phantoms (known fields), the CT algorithm (ART) is shown to produce low error reconstructions even from limited noisy datasets. Error from selfabsorption is also tested using LES Phantoms and a modification to ART that successfully corrects this error is presented. A proof-of-concept experiment using 48 non-simultaneous views is performed and successfully resolves a Matrix Burner flame to 0.01% of the domain width (D). ART is also extended to 3D (without stacking) to allow 3D camera locations and optical effects to be considered. An optical integral geometry (weighted double-cone) is presented that corrects for limited depth-of-field, and (even with poorly estimated camera parameters) reconstructs the Matrix Burner as well as the standard geometry. CTC is implemented using five PicSight P32M cameras and mirrors to provide 10 simultaneous views. Measurements of the Matrix Burner and a Turbulent Opposed Jet achieve exposure times as low as 62 μs, with even shorter exposures possible. With only 10 views the spatial resolution of the reconstructions is low. However, a cosine Phantom study shows that 20–40 viewing angles are necessary to achieve high resolutions (0.01– 0.04D). With 40 P32M cameras costing £40000, future CTC implementations can achieve high spatial and temporal resolutions

    Optical measurement of shape and deformation fields on challenging surfaces

    A multiple-sensor optical shape measurement system (SMS) based on the principle of white-light fringe projection has been developed and commercialised by Loughborough University and Phase Vision Ltd for over 10 years. The use of the temporal phase unwrapping technique allows precise and dense shape measurements of complex surfaces; and the photogrammetry-based calibration technique offers the ability to calibrate multiple sensors simultaneously in order to achieve 360° measurement coverage. Nevertheless, to enhance the applicability of the SMS in industrial environments, further developments are needed (i) to improve the calibration speed for quicker deployment, (ii) to broaden the application range from shape measurement to deformation field measurement, and (iii) to tackle practically-challenging surfaces of which specular components may disrupt the acquired data and result in spurious measurements. The calibration process typically requires manual positioning of an artefact (i.e., reference object) at many locations within the view of the sensors. This is not only timeconsuming but also complicated for an operator with average knowledge of metrology. This thesis introduces an automated artefact positioning system which enables automatic and optimised distribution of the artefacts, automatic prediction of their whereabouts to increase the artefact detection speed and robustness, and thereby greater overall calibration performance. This thesis also describes a novel technique that integrates the digital image correlation (DIC) technique into the present fringe projection SMS for the purpose of simultaneous shape and deformation field measurement. This combined technique offers three key advantages: (a) the ability to deal with geometrical discontinuities which are commonly present on mechanical surfaces and currently challenging to most deformation measurement methods, (b) the ability to measure 3D displacement fields with a basic single-camera single-projector SMS with no additional hardware components, and (c) the simple implementation on a multiple-sensor hardware platform to achieve complete coverage of large-scale and complex samples, with the resulting displacement fields automatically lying in a single global coordinate system. A displacement measurement iii accuracy of ≅1/12,000 of the measurement volume, which is comparable to that of an industry-standard DIC system, has been achieved. The applications of this novel technique to several structural tests of aircraft wing panels on-site at the research centre of Airbus UK in Filton are also presented. Mechanical components with shiny surface finish and complex geometry may introduce another challenge to present fringe projection techniques. In certain circumstances, multiple reflections of the projected fringes on an object surface may cause ambiguity in the phase estimation process and result in incorrect coordinate measurements. This thesis presents a new technique which adopts a Fourier domain ranging (FDR) method to correctly identifying multiple phase signals and enables unambiguous triangulation for a measured coordinate. Experiments of the new FDR technique on various types of surfaces have shown promising results as compared to the traditional phase unwrapping techniques

    IN-SITU CHARACTERIZATION OF SURFACE QUALITY IN Îł-TiAl AEROSPACE ALLOY MACHINING

    The functional performance of critical aerospace components such as low-pressure turbine blades is highly dependent on both the material property and machining induced surface integrity. Many resources have been invested in developing novel metallic, ceramic, and composite materials, such as gamma-titanium aluminide (Îł-TiAl), capable of improved product and process performance. However, while Îł-TiAl is known for its excellent performance in high-temperature operating environments, it lacks the manufacturing science necessary to process them efficiently under manufacturing-specific thermomechanical regimes. Current finish machining efforts have resulted in poor surface integrity of the machined component with defects such as surface cracks, deformed lamellae, and strain hardening. This study adopted a novel in-situ high-speed characterization testbed to investigate the finish machining of titanium aluminide alloys under a dry cutting condition to address these challenges. The research findings provided insight into material response, good cutting parameter boundaries, process physics, crack initiation, and crack propagation mechanism. The workpiece sub-surface deformations were observed using a high-speed camera and optical microscope setup, providing insights into chip formation and surface morphology. Post-mortem analysis of the surface cracking modes and fracture depths estimation were recorded with the use of an upright microscope and scanning white light interferometry, In addition, a non-destructive evaluation (NDE) quality monitoring technique based on acoustic emission (AE) signals, wavelet transform, and deep neural networks (DNN) was developed to achieve a real-time total volume crack monitoring capability. This approach showed good classification accuracy of 80.83% using scalogram images, in-situ experimental data, and a VGG-19 pre-trained neural network, thereby establishing the significant potential for real-time quality monitoring in manufacturing processes. The findings from this present study set the tone for creating a digital process twin (DPT) framework capable of obtaining more aggressive yet reliable manufacturing parameters and monitoring techniques for processing turbine alloys and improving industry manufacturing performance and energy efficiency

    Proximity and Visuotactile Point Cloud Fusion for Contact Patches in Extreme Deformation

    Equipping robots with the sense of touch is critical to emulating the capabilities of humans in real world manipulation tasks. Visuotactile sensors are a popular tactile sensing strategy due to data output compatible with computer vision algorithms and accurate, high resolution estimates of local object geometry. However, these sensors struggle to accommodate high deformations of the sensing surface during object interactions, hindering more informative contact with cm-scale objects frequently encountered in the real world. The soft interfaces of visuotactile sensors are often made of hyperelastic elastomers, which are difficult to simulate quickly and accurately when extremely deformed for tactile information. Additionally, many visuotactile sensors that rely on strict internal light conditions or pattern tracking will fail if the surface is highly deformed. In this work, we propose an algorithm that fuses proximity and visuotactile point clouds for contact patch segmentation that is entirely independent from membrane mechanics. This algorithm exploits the synchronous, high-res proximity and visuotactile modalities enabled by an extremely deformable, selectively transmissive soft membrane, which uses visible light for visuotactile sensing and infrared light for proximity depth. We present the hardware design, membrane fabrication, and evaluation of our contact patch algorithm in low (10%), medium (60%), and high (100%+) membrane strain states. We compare our algorithm against three baselines: proximity-only, tactile-only, and a membrane mechanics model. Our proposed algorithm outperforms all baselines with an average RMSE under 2.8mm of the contact patch geometry across all strain ranges. We demonstrate our contact patch algorithm in four applications: varied stiffness membranes, torque and shear-induced wrinkling, closed loop control for whole body manipulation, and pose estimation
