Thermographic approaches including microvibrothermography, microlaser line thermography, and microlaser spot thermography on the basis of pulsed and lock-in techniques were proposed.     Aerobrake assembly with minimum Space Station accommodation

    The minimum Space Station Freedom accommodations required for initial assembly, repair, and refurbishment of the Lunar aerobrake were investigated. Baseline Space Station Freedom support services were assumed, as well as reasonable earth-to-orbit possibilities. A set of three aerobrake configurations representative of the major themes in aerobraking were developed. Structural assembly concepts, along with on-orbit assembly and refurbishment scenarios were created. The scenarios were exercised to identify required Space Station Freedom accommodations. Finally, important areas for follow-on study were also identified

    Figure 1.1 is re-used under an Attribution-NonCommercial-NoDerivatives 4.0 International (CC BY-NC-ND 4.0) licenceAdditive Manufacturing (AM) technologies have the potential to create complex geometric parts that can be used in high-end product industries, aerospace, automotive, medical etc. However, the surface finish, part-to-part reliability, and machine-to-machine reliability has made it difficult to qualify the process for load dependent structures. The improvement of surface finish on metal printed parts, is a widely sought solution by these high-end industries and non-destructively characterizing the mechanical aptitude of metal printed parts, would pave the way for quality assessment strategies used to certify additively manufactured parts. This thesis examines the capability of laser polishing and non-destructive testing technologies and methods to address these difficulties. This research study presents an investigation into quality management strategies for Direct Metal Printing (DMP) with powdered Stainless Steel 17-4 PH. The research aim is split into two key categories: to improve the surface finish of metal additive manufactured parts and to non-destructively characterize the impact of defects (metallurgical anomalies) on the mechanical properties of the printed part. To improve surface finish of a printed part, a novel methodology was tested to laser polish the Laser-Powder Bed Fusion (L-PBF) parts during print with the built-in laser. Numerous technologies for non-destructive testing techniques already exist, and in the duration of this doctoral study various technologies were explored. However, the final solution focuses on layer-wise capture with a versatile low-cost imaging system, retrofitted within the DMP machine, to capture each layer following the lasering process. In addition, the study also focuses on progressing the characterization of data (images), using a combination of image processing, 3D modelling and Finite-Element-Analysis to create a novel strategy for replicating the as-built specimen as a computer-aided design model and performing simulated fatigue failure analysis on the part. This thesis begins with a broadened justification of the research need for the solutions described, followed by a review of literature defining existing techniques and methods pertaining to the solutions, with validation of the research gap identified to provide novel contribution to the metal additive manufacturing space. This is followed by the methodologies developed, to firstly, control the laser parameters within the DMP and examine the influence of these parameters using surface profilometry, scanning electron microscopy and mechanical hardness testing. The control variables in this methodology combines laser parameters (laser power, scan speed and polishing iterations) and print orientation (polished surface angled at 0º, 20º, 40º, 60º, 80º and 90º degree increments from the laser), using several Taguchi designs of experiments and statistical analysis to characterize the experimental results. The second methodology describes the retrofitted imaging system, image processing techniques and analysis methods used to reconstruct the 3D model of a standard square shaped part and one with synthesized defects. The method explores various 2D to 3D extrusion-based techniques using a combination of code-based image processing (Python 3, OpenCV and MATLAB image processing toolbox) and ready-made software tools (Solidworks, InkTrace, ImageJ and more). Finally, the new research findings are presented, including the results of the laser polishing study demonstrating the successful improvement of surface finish. The discussion surrounding these results, highlights the most effective part orientation for laser polishing the outline of an AM part and the most effective laser parameter combination resulting in the most significant improvement to surface finish (roughness and profile height variation). Summarily, the best improvement in surface roughness was achieved with the <80 angled surface with the laser speed, laser power and polishing iterations set to 500mm/s, 30W, 3 respectively. The sample set total average measured a 16.7% decrease in Ra. NDT digital imaging, thermal imaging and acoustic technologies were considered for defect capture in metal AM parts. The solution presented is primarily focused on the expansion of research to process digital images of each part layer and examine strategies to move the research from a data capture stage to a data processing strategy with quantitative measurement (FEA analysis) of the printed part’s mechanical properties. In addition, the results discuss a method to create feedback to the DMP to selectively melt problematic areas, by re-creating the sliced part layers but removing the well-melted areas from the laser scanning pattern. The methods and technological solutions developed in this research study, have presented novel data to further research these methods in the pursuit of quality assurance for AM parts. The work done has paved the way for more the research opportunities and alternative methods to be explored that complement the methods detailed here. For example, using a combination of in-situ laser polishing, followed by post-processing the AM specimens in an acid-based chemical bath. Alternatively, further exploring acoustic NDT techniques to create an in-built acoustic-based imaging device within the AM machine. Finally, this thesis cross-examines the work done to answer the research questions established at the start of the thesis and verify the hypotheses stated in the methods chapter

    NASA NDE Applications for Mobile MEMS Devices and Sensors

    NASA would like new devices and sensors for performing nondestructive evaluation (NDE) of aerospace vehicles. These devices must be small in size/volume, mass, and power consumption. The devices must be autonomous and mobile so they can access the internal structures of aircraft and spacecraft and adequately monitor the structural health of these craft. The platforms must be mobile in order to transport NDE sensors for evaluating structural integrity and determining whether further investigations will be required. Microelectromechanical systems (MEMS) technology is crucial to the development of the mobile platforms and sensor systems. This paper presents NASA s needs for micro mobile platforms and MEMS sensors that will enable NDE to be performed on aerospace vehicles

    Comparative study of infrared thermography, ultrasonic C-scan, X-ray computed tomography and terahertz imaging on composite materials

    L’évaluation non destructive (NDT) des matériaux composites est compliquée en raison de la vaste gamme de défauts rencontrés (y compris délaminage, microfissuration, fracture de la fibre, retrait des fibres, fissuration matricielle, inclusions, vides et dommages aux chocs). La capacité de caractériser quantitativement le type, la géométrie et l’orientation des défauts est essentielle. La thermographie infrarouge (IRT), en tant que technique de diagnostic d’image, peut satisfaire le besoin industriel croissant de NDT&E. Dans la thèse, la thermographie par excitation optique et mécanique a été utilisée pour étudier différents matériaux composites, dont 1) des préformes sèches en fibres de carbone, 2) des composites de fibres naturelles, 3) des composites hybrides de basalte-fibres de carbone soumis à une charge d’impact (séquence de type sandwich et séquence d’empilement intercalé), 4) des défauts micro-dimensionnés dans un composite polymère renforcé de fibre de carbone (CFRP) en 3D avec une couture de type « joint en T », et 5) des peintures sur toile qui peuvent être considérées comme des matériaux composites. Une nouvelle technique IRT de thermographie de ligne par micro-laser (micro-LLT) a été proposée pour l’évaluation des porosités submillimétriques dans le CFRP. La microscopie de points par micro-laser (micro-LST) et la micro-vibrothermographie (micro-VT) ont également été présentées avec l’utilisation de microlentilles. La thermographie pulsée (PT) et la thermographie modulée « à verrouillage » (LT) ont été comparées à la tomographie par rayons X (TC) pour validation. Le C-scan ultrasonore (UT) et l’imagerie par ondes tera-hertziennes en onde continue (CW THz) ont également été réalisés à des fins comparatives. L’inspection par techniques thermographiques est une question ouverte à discuter pour le public scientifique. En fait, la thermographie par impulsions (PPT) basée sur la transformation de phase a été utilisée pour estimer la profondeur des dommages. Pour traiter les données thermographiques, on a également utilisé la reconstruction de signal thermographique de base (B-TSR), la thermographie des composants principaux (PCT) et la thermographie des moindres carrés partiels (PLST). Enfin, une analyse complète et comparative basée sur le diagnostic d’images thermographiques a été menée en vue d’applications industrielles potentielles.Non-destructive testing (NDT) of composite materials is complicated due to the wide range off laws encountered (including delamination, micro-cracking, fiber fracture, fiber pullout, matrix cracking, inclusions, voids, and impact damage). The ability to quantitatively characterize the type, geometry, and orientation of flaws is essential. Infrared thermography (IRT), as an image diagnostic technique, can satisfy the increasing industrial need for NDT&E. In the thesis, optical and mechanical excitation thermography were used to investigate different composite materials, including 1) carbon fiber dry preforms, 2) natural fiber composites, 3) basalt-carbon fiber hybrid composites subjected to impact loading (sandwich-like and intercalated stacking sequence), 4) micro-sized flaws in a stitched T-joint 3D carbon fiber reinforced polymer composite (CFRP), and 5) paintings on canvas which can be considered as composite materials. Of particular interest, a new IRT technique micro-laser line thermography (micro-LLT) was proposed for the evaluation of submillimeter porosities in CFRP. Micro-laser spot thermography (micro-LST) and micro-vibrothermography (micro-VT) were also presented with the usage of a micro-lens. Pulsed thermography (PT) and lock-in thermography (LT) were compared with x-ray computed tomography (CT) for validation. Ultrasonic C-scan (UT) and continuous wave terahertz imaging (CW THz) were also conducted for the comparative purpose. The inspection by thermographic techniques is an open matter to be discussed for the scientific audience. In fact, pulse phase thermography (PPT) based on phase transform was used to estimate the damage depth. Basic thermographic signal reconstruction (B-TSR), principal component thermography (PCT) and partial least squares thermography (PLST) (another more recent advanced image processing technique) were also used to pro-cess the thermographic data. Finally, a comprehensive and comparative analysis based on thermographic image diagnostics was conducted in view of potential industrial applications

    Advances in structural analysis and process monitoring of thermoplastic composite pipes.

    Thermoplastic composite pipes (TCP) in comparison to other pipes have proven beneficial features due to its flexibility which includes being fit for purpose, lightweight and no corrosion. However, during the manufacturing of TCP which involves the consolidation process, certain defects may be induced in it because of certain parameters, and this can affect the performance of the pipe in the long run as the induced defects might lead to in-service defects. Current techniques used in the industry are facing challenges with on-the-spot detection in a continuous manufacturing system. In TCP manufacturing process, the pipe is regularly monitored. When a defect is noticed, the whole process stops, and the appropriate action is taken. However, shutting down the process is costly; hence it is vital to decrease the downtime during manufacturing to the barest minimum. The solutions include optimizing the process for reduction in the manufacturing defects amount and thoroughly understanding the effect of parameters which causes certain defect types in the pipe. This review covers the current state-of-the-art and challenges associated with characterizing the identified manufacturing induced defects in TCP. It discusses and describes all effective consolidation monitoring strategy for early detection of these defects during manufacturing through the application of suitable sensing technology that is compatible with the TCP. It can be deduced that there is a correlation between manufacturing process to the performance of the final part and selection of characterization technique as well as optimizing process parameters
