    Application of textural descriptors for the evaluation of surface roughness class in the machining of metals

    La medición de la rugosidad superficial ha sido una cuestión de especial interés en la investigación de mecanizado de metales durante los últimos cincuenta años. El acabado superficial se puede evaluar mediante algunos parámetros de rugosidad definidos en las normas internacionales. Estas normas están orientadas a dispositivos de medición táctiles que proporcionan registros bidimensionales del perfil de la pieza. Sin embargo, en la última década, la mejora de la visión computarizada y la óptica ha animado a muchos grupos a investigar en la aplicación de estas tecnologías. La evaluación de rugosidad de la superficie no es una excepción. La ventaja de la visión por ordenador en esta área es la caracterización de amplias áreas de superficie proporcionando más información (información 3D). En este contexto, este documento propone un método basado en la visión por ordenador para evaluar la calidad superficial delas piezas mecanizadas. El método consiste en el análisis de imágenes de acabado superficial de piezas mecanizadas mediante cinco vectores de características basados en momentos: Hu, Flusser, Taubin, Zernike y Legendre. Atendiendo a estos descriptores las imágenes se clasificaron en dos clases: baja rugosidad y alta rugosidad, utilizando el algoritmo del vecino k-nn y las redes neuronales. Los momentos utilizados como descriptores en este artículo muestran un comportamiento diferente con respecto a la identificación del acabado superficial, concluyendo que los descriptores Zernike y Legendre proporcionan el mejor rendimiento. Se logró una tasa de error del 6,5% utilizando descriptores Zernike con clasificación k-nn

    Latest Developments in Industrial Hybrid Machine Tools that Combine Additive and Subtractive Operations

    Hybrid machine tools combining additive and subtractive processes have arisen as a solution to increasing manufacture requirements, boosting the potentials of both technologies, while compensating and minimizing their limitations. Nevertheless, the idea of hybrid machines is relatively new and there is a notable lack of knowledge about the implications arisen from their in-practice use. Therefore, the main goal of the present paper is to fill the existing gap, giving an insight into the current advancements and pending tasks of hybrid machines both from an academic and industrial perspective. To that end, the technical-economical potentials and challenges emerging from their use are identified and critically discussed. In addition, the current situation and future perspectives of hybrid machines from the point of view of process planning, monitoring, and inspection are analyzed. On the one hand, it is found that hybrid machines enable a more efficient use of the resources available, as well as the production of previously unattainable complex parts.     Computer vision-based monitoring of abrasive loading during wood machining

    Surface quality is an important characteristic commonly assessed in wooden products. Sanding relies on coated abrasives as tooling for both dimensioning and surface finishing but their performance is dependent on chip loading and grit wear. Traditionally, the useful life of abrasive belts in sanding operation has been manually assessed. This type of inspection is highly subjective and dependent upon individual expertise, consequently leading to under utilization or over utilization of the abrasive. This, in turn, affects the production costs and quality of the product. In this work, an intelligent classification method that determines the optimal replacement policy for a belt exposed to known manufacturing parameters is developed. Controlled experiments were conducted to develop abrasive belts of known exposure, followed with digital microscopy to capture images and process them with pattern recognition and classification algorithms. Grit size and machining time were the parameters of interest while response of the experiments included image information from the abrasive sheets after every experimental run. These images were used in training an artificial neural network that in turn, help in determining data to categorize the useful life of the abrasive. The results show a 95% success rate in accurately classifying abrasive images of similarly conditioned abrasives. Also, the results show that the classification of interpolated and extrapolated times of abrasive usage are classified with a 95% success rate. A classification of abrasive images is proposed to be used as one of the inputs to a decision system that would help in evaluating the life of the abrasive and replacement policies. Further research on the relationship between the different parameters affecting the useful life of the abrasive is proposed

    Novel control of a high performance rotary wood planing machine

    Rotary planing, and moulding, machining operations have been employed within the woodworking industry for a number of years. Due to the rotational nature of the machining process, cuttermarks, in the form of waves, are created on the machined timber surface. It is the nature of these cuttermarks that determine the surface quality of the machined timber. It has been established that cutting tool inaccuracies and vibrations are a prime factor in the form of the cuttermarks on the timber surface. A principal aim of this thesis is to create a control architecture that is suitable for the adaptive operation of a wood planing machine in order to improve the surface quality of the machined timber. In order to improve the surface quality, a thorough understanding of the principals of wood planing is required. These principals are stated within this thesis and the ability to manipulate the rotary wood planing process, in order to achieve a higher surface quality, is shown. An existing test rig facility is utilised within this thesis, however upgrades to facilitate higher cutting and feed speeds, as well as possible future implementations such as extended cutting regimes, the test rig has been modified and enlarged. This test rig allows for the dynamic positioning of the centre of rotation of the cutterhead during a cutting operation through the use of piezo electric actuators, with a displacement range of ±15μm. A new controller for the system has been generated. Within this controller are a number of tuneable parameters. It was found that these parameters were dependant on a high number external factors, such as operating speeds and run‐out of the cutting knives. A novel approach to the generation of these parameters has been developed and implemented within the overall system. Both cutterhead inaccuracies and vibrations can be overcome, to some degree, by the vertical displacement of the cutterhead. However a crucial information element is not known, the particular displacement profile. Therefore a novel approach, consisting of a subtle change to the displacement profile and then a pattern matching approach, has been implemented onto the test rig. Within the pattern matching approach the surface profiles are simplified to a basic form. This basic form allows for a much simplified approach to the pattern matching whilst producing a result suitable for the subtle change approach. In order to compress the data levels a Principal Component Analysis was performed on the measured surface data. Patterns were found to be present in the resultant data matrix and so investigations into defect classification techniques have been carried out using both K‐Nearest Neighbour techniques and Neural Networks. The application of these novel approaches has yielded a higher system performance, for no additional cost to the mechanical components of the wood planing machine, both in terms of wood throughput and machined timber surface quality

    An intelligent knowledge based cost modelling system for innovative product development

    This research work aims to develop an intelligent knowledge-based system for product cost modelling and design for automation at an early design stage of the product development cycle, that would enable designers/manufacturing planners to make more accurate estimates of the product cost. Consequently, a quicker response to customers’ expectations. The main objectives of the research are to: (1) develop a prototype system that assists an inexperienced designer to estimate the manufacturing cost of the product, (2) advise designers on how to eliminate design and manufacturing related conflicts that may arise during the product development process, (3) recommend the most economic assembly technique for the product in order to consider this technique during the design process and provide design improvement suggestions to simplify the assembly operations (i.e. to provide an opportunity for designers to design for assembly (DFA)), (4) apply a fuzzy logic approach to certain cases, and (5) evaluate the developed prototype system through five case studies. The developed system for cost modelling comprises of a CAD solid modelling system, a material selection module, knowledge-based system (KBS), process optimisation module, design for assembly module, cost estimation technique module, and a user interface. In addition, the system encompasses two types of databases, permanent (static) and temporary (dynamic). These databases are categorised into five separate groups of database, Feature database, Material database, Machinability database, Machine database, and Mould database. The system development process has passed through four major steps: firstly, constructing the knowledge-based and process optimisation system, secondly developing a design for assembly module. Thirdly, integrating the KBS with both material selection database and a CAD system. Finally, developing and implementing a ii fuzzy logic approach to generate reliable estimation of cost and to handle the uncertainty in cost estimation model that cannot be addressed by traditional analytical methods. The developed system has, besides estimating the total cost of a product, the capability to: (1) select a material as well as the machining processes, their sequence and machining parameters based on a set of design and production parameters that the user provides to the system, and (2) recommend the most economic assembly technique for a product and provide design improvement suggestion, in the early stages of the design process, based on a design feasibility technique. It provides recommendations when a design cannot be manufactured with the available manufacturing resources and capabilities. In addition, a feature-by-feature cost estimation report was generated using the system to highlight the features of high manufacturing cost. The system can be applied without the need for detailed design information, so that it can be implemented at an early design stage and consequently cost redesign, and longer lead-time can be avoided. One of the tangible advantages of this system is that it warns users of features that are costly and difficult to manufacture. In addition, the system is developed in such a way that, users can modify the product design at any stage of the design processes. This research dealt with cost modelling of both machined components and injection moulded components. The developed cost effective design environment was evaluated on real products, including a scientific calculator, a telephone handset, and two machined components. Conclusions drawn from the system indicated that the developed prototype system could help companies reducing product cost and lead time by estimating the total product cost throughout the entire product development cycle including assembly cost. Case studies demonstrated that designing a product using the developed system is more cost effective than using traditional systems. The cost estimated for a number of products used in the case studies was almost 10 to 15% less than cost estimated by the traditional system since the latter does not take into consideration process optimisation, design alternatives, nor design for assembly issue

    Virtual manufacturing: prediction of work piece geometric quality by considering machine and set-up

The design and development cycle can thus be reduced as manufacturing constraints are taken into account as early as possible. Thus, the design phase takes into account the manufacturing constraints as the customer requirements; more these constraints must not restrict the creativity of design. Also to facilitate the choice of the most suitable system for a specific process, Virtual Manufacturing is supplemented with developments of numerical computations (Altintas et al. 2005, Bianchi et al. 1996) in order to compare at low cost several solutions developed with several hypothesis without manufacturing of prototypes. In this context, the authors want to predict the work piece geometric more accurately by considering machine defects and work piece set-up, through the use of process simulation. A particular case study based on a 3 axis milling machine will be used here to illustrate the authors’ point of view.     Modelling and real-time control of a high performance rotary wood planing machine

    Rotary planing is one of the most valuable machining operations in the timber processing industry. It has been established that cutting tool inaccuracy and forced vibration during the machining process are the primary causes of surface quality degradation. The main aim of this thesis is to design a control architecture that is suitable for adaptive operation of a wood planing machining in order to improve the quality of its surface finish. In order to achieve the stated goal, thorough understanding of the effects of machine deficiencies on surface finish quality is required. Therefore, a generic simulation model for synthesising the surface profiles produced by wood planing process is first developed. The model is used to simulate the combined effects of machining parameters, vibration and cutting tool inaccuracy on the resultant surface profiles. It has been postulated that online monitoring of surface finish quality can be used to provide feedback information for a secondary control loop for the machining process, which will lead to the production of consistently high quality surface finishes. There is an existing vision-based wood surface profile measurement technique, but the application of the technique has been limited to static wood samples. This thesis extends the application of the technique to moving wood samples. It is shown experimentally that the method is suitable for in-process surface profile measurements. The current industrial wood planing machines do not have the capability of measuring and adjusting process parameters in real-time. Therefore, knowledge of the causes of surface finish degradation would enable the operators to optimise the mechanical structure of the machines offline. For this reason, two novel approaches for characterising defects on planed timber surfaces have been created in this thesis using synthetic data. The output of this work is a software tool that can assist machine operators in inferring the causes of defects based on the waviness components of the workpiece surface finish. The main achievement in this research is the design of a new active wood planing technique that combines real-time cutter path optimisation (cutting tool inaccuracy compensation) with vibration disturbance rejection. The technique is based on real-time vertical displacements of the machine spindle. Simulation and experimental results obtained from a smart wood planing machine show significant improvements in the dynamic performance of the machine and the produced surface finish quality. Potential areas for future research include application of the defects characterisation techniques to real data and full integration of the dynamic surface profile measurements with the smart wood planing machine

    From 3D Models to 3D Prints: an Overview of the Processing Pipeline

    Due to the wide diffusion of 3D printing technologies, geometric algorithms for Additive Manufacturing are being invented at an impressive speed. Each single step, in particular along the Process Planning pipeline, can now count on dozens of methods that prepare the 3D model for fabrication, while analysing and optimizing geometry and machine instructions for various objectives. This report provides a classification of this huge state of the art, and elicits the relation between each single algorithm and a list of desirable objectives during Process Planning. The objectives themselves are listed and discussed, along with possible needs for tradeoffs. Additive Manufacturing technologies are broadly categorized to explicitly relate classes of devices and supported features.     Towards an automated polishing system: capturing manual polishing operations

    Advancements in robotic and automation industries have influenced many manual manufacturing operations. With a great level of success, robots have taken over from man in many processes such as part manufacturing, transfer and assembly. However, in other traditionally manual operations such as polishing, automation has only partially been successful, typically limited to parts with simple geometry and low accuracy. Automated polishing systems using robots have been attempted already by a number of industrial and research groups; however, there are few examples of deploying such a system as a part of a routine production process in high-technology industries, such as aerospace. This is due to limitations in flexibility, speed of operation, and inspection processes, when compared with manual polishing processes. The need for automated polishing processes is discussed in this article and the problem with the existing system was explained to be a lack of understanding and the disconnect from manual operations. In collaboration with industrial partners, a mechatronic based data capturing device was developed to accurately capture and analyze operational variables such as force, torque, vibration, polishing pattern, and feed rates. Also reported in this article is a set of experiments carried out to identify the polishing parameters that a manual operator controls through tactile and visual sensing. The captured data is interpreted to the operators’ preferences and polishing methods and should then be included in the design of an automated polishing system. The research results reported in this article are fed back to an ongoing research project on developing an integrated robotic polishing system

    Understanding the Mechanism of Abrasive-Based Finishing Processes Using Mathematical Modeling and Numerical Simulation

    Recent advances in technology and refinement of available computational resources paved the way for the extensive use of computers to model and simulate complex real-world problems difficult to solve analytically. The appeal of simulations lies in the ability to predict the significance of a change to the system under study. The simulated results can be of great benefit in predicting various behaviors, such as the wind pattern in a particular region, the ability of a material to withstand a dynamic load, or even the behavior of a workpiece under a particular type of machining. This paper deals with the mathematical modeling and simulation techniques used in abrasive-based machining processes such as abrasive flow machining (AFM), magnetic-based finishing processes, i.e., magnetic abrasive finishing (MAF) process, magnetorheological finishing (MRF) process, and ball-end type magnetorheological finishing process (BEMRF). The paper also aims to highlight the advances and obstacles associated with these techniques and their applications in flow machining. This study contributes the better understanding by examining the available modeling and simulation techniques such as Molecular Dynamic Simulation (MDS), Computational Fluid Dynamics (CFD), Finite Element Method (FEM), Discrete Element Method (DEM), Multivariable Regression Analysis (MVRA), Artificial Neural Network (ANN), Response Surface Analysis (RSA), Stochastic Modeling and Simulation by Data Dependent System (DDS). Among these methods, CFD and FEM can be performed with the available commercial software, while DEM and MDS performed using the computer programming-based platform, i.e., "LAMMPS Molecular Dynamics Simulator," or C, C++, or Python programming, and these methods seem more promising techniques for modeling and simulation of loose abrasive-based machining processes. The other four methods (MVRA, ANN, RSA, and DDS) are experimental and based on statistical approaches that can be used for mathematical modeling of loose abrasive-based machining processes. Additionally, it suggests areas for further investigation and offers a priceless bibliography of earlier studies on the modeling and simulation techniques for abrasive-based machining processes. Researchers studying mathematical modeling of various micro- and nanofinishing techniques for different applications may find this review article to be of great help
