    In prognostics and health management (PHM), the majority of fault detection and diagnosis is performed by adopting segregated methodology, where electrical faults are detected using motor current signature analysis (MCSA), while mechanical faults are detected using vibration, acoustic emission, or ferrography analysis. This leads to more complicated methods for overall fault detection and diagnosis. Additionally, the involvement of several types of data makes system management difficult, thus increasing computational cost in real-time. Aiming to resolve that, this work proposes the use of the embedded electrical current signals of the control unit (MCSA) as an approach to detect and diagnose mechanical faults. The proposed fault detection and diagnosis method use the discrete wavelet transform (DWT) to analyze the electric motor current signals in the time-frequency domain. The technique decomposes current signals into wavelets, and extracts distinguishing features to perform machine learning (ML) based classification. To achieve an acceptable level of classification accuracy for ML-based classifiers, this work extends to presenting a methodology to extract, select, and infuse several types of features from the decomposed wavelets of the original current signals, based on wavelet characteristics and statistical analysis. The mechanical faults under study are related to the rotate vector (RV) reducer mechanically coupled to electric motors of the industrial robot Hyundai Robot YS080 developed by Hyundai Robotics Co. The proposed approach was implemented in real-time and showed satisfying results in fault detection and diagnosis for the RV reducer, with a classification accuracy of 96.7%

    Gear fault feature extraction and classification of singular value decomposition based on Hilbert empirical wavelet transform

    Vibration signal of gearbox systems carries the important dynamic information for fault diagnosis. However, vibration signals always show non stationary behavior and overwhelmed by a large amount of noise make this task challenging in many cases. Thus, a new fault diagnosis method combining the Hilbert empirical wavelet transform (HEWT), the singular value decomposition (SVD) and Elman neural network is proposed in this paper. Vibration signals of normal gear, gear with tooth root crack, gear with chipped tooth in width, gear with chipped tooth in length, gear with missing tooth and gear with general surface wear are collected in different speed and load conditions. HEWT, a new self-adaptive time-frequency analysis, was applied to the vibration signals to obtain the instantaneous amplitude matrices. Singular value vectors, as the fault feature vectors were then acquired by applying the SVD. Last, the Elman neural network was used for automatic gearbox fault identification and classification. Through experimental results, it was concluded that the proposed method can accurately extract and classify the gear fault features under variable conditions. Moreover, the performance of the proposed HEWT-SVD method has an advantage over that of Hilbert-Huang transform (HHT)-SVD, local mean decomposition (LMD)-SVD or wavelet packet transform (WPT)-PCA for feature extraction

    Online Bearing Remaining Useful Life Prediction Based on a Novel Degradation Indicator and Convolutional Neural Networks

    In industrial applications, nearly half the failures of motors are caused by the degradation of rolling element bearings (REBs). Therefore, accurately estimating the remaining useful life (RUL) for REBs are of crucial importance to ensure the reliability and safety of mechanical systems. To tackle this challenge, model-based approaches are often limited by the complexity of mathematical modeling. Conventional data-driven approaches, on the other hand, require massive efforts to extract the degradation features and construct health index. In this paper, a novel online data-driven framework is proposed to exploit the adoption of deep convolutional neural networks (CNN) in predicting the RUL of bearings. More concretely, the raw vibrations of training bearings are first processed using the Hilbert-Huang transform (HHT) and a novel nonlinear degradation indicator is constructed as the label for learning. The CNN is then employed to identify the hidden pattern between the extracted degradation indicator and the vibration of training bearings, which makes it possible to estimate the degradation of the test bearings automatically. Finally, testing bearings' RULs are predicted by using a ϵ\epsilon-support vector regression model. The superior performance of the proposed RUL estimation framework, compared with the state-of-the-art approaches, is demonstrated through the experimental results. The generality of the proposed CNN model is also validated by transferring to bearings undergoing different operating conditions

    Health monitoring of bearing and gear faults by using a new health indicator extracted from current signals

    Gear reducer motors play an important role in industry due to their robustness and simplicity of construction. However, the appearance of faults in these systems can affect the quality of the product and lead to significant financial losses. Therefore, it is necessary to perform Prognostics and Health Management (PHM) for these systems. This paper aims to develop a practical and effective method allowing an early fault detection and diagnostic for critical components of the gear reducer, in particular gear and bearing defects. This method is based on a new indicator extracted from electrical signals. It allows characterizing different states of the gear reducer, such as healthy state, bearing faults, gear faults, and combined faults. The diagnostic of these states is done by the Adaptive Neuro-Fuzzy Inference System (ANFIS). The efficiency and the robustness of the proposed method are highlighted through numerous experimental tests with different levels of loads and speeds

    Circular domain features based condition monitoring for low speed slewing bearing

    This paper presents a novel application of circular domain features calculation based condition monitoring method for low rotational speed slewing bearing. The method employs data reduction process using piecewise aggregate approximation (PAA) to detect frequency alteration in the bearing signal when the fault occurs. From the processed data, circular domain features such as circular mean, circular variance, circular skewness and circular kurtosis are calculated and monitored. It is shown that the slight changes of bearing condition during operation can be identified more clearly in circular domain analysis compared to time domain analysis and other advanced signal processing methods such as wavelet decomposition and empirical mode decomposition (EMD) allowing the engineer to better schedule the maintenance work. Four circular domain features were shown to consistently and clearly identify the onset (initiation) of fault from the peak feature value which is not clearly observable in time domain features. The application of the method is demonstrated with simulated data, laboratory slewing bearing data and industrial bearing data from Coal Bridge Reclaimer used in a local steel mill

    Enhanced information extraction from noisy vibration data for machinery fault detection and diagnosis

    As key mechanical components, bearings and gearboxes are employed in most machines. To maintain efficient and safe operations in modern industries, their condition monitoring has received massive attention in recent years. This thesis focuses on the improvement of signal processing approaches to enhance the performance of vibration based monitoring techniques taking into account various data mechanisms and their associated periodic, impulsive, modulating, nonlinear coupling characteristics along with noise contamination. Through in-depth modelling, extensive simulations and experimental verifications upon different and combined faults that often occur in the bearings and gears of representative industrial gearbox systems, the thesis has made following main conclusions in acquiring accurate diagnostic information based on improved signal processing techniques: 1) Among a wide range of advanced approaches investigated, such as adaptive line enhancer (ALE), wavelet transforms, time synchronous averaging (TSA), Kurtogram analysis, and bispectrum representations, the modulation signal bispectrum based sideband estimator (MSB-SE) is regarded as the most powerful tool to enhance the periodic fault signatures as it has the unique property of simultaneous demodulation and noise reduction along with ease of implementation. 2) The proposed MSB-SE based robust detector can achieve optimal band selection and envelope spectrum analysis simultaneously and show more reliable results for bearing fault detection and diagnosis, compared with the popular Kurtogram analysis which highlights too much on localised impulses. 3) The proposed residual sideband analysis yields accurate and consistent diagnostic results of planetary gearboxes across wide operating conditions. This is because that the residual sidebands are much less influenced by inherent gear errors and can be enhanced by MSB analysis. 4) Combined faults in bearings and gears can be detected and separated by MSB analysis. To make the results more reliable, multiple slices of MSB-SE can be averaged to minimise redundant interferences and improve the diagnostic performance
