Machining strategy development in 5-axis milling operations using process models
Increased productivity and part quality can be achieved by selecting machining strategies and conditions properly. At one extreme very high speed and feed rate with small depth of cut can be used for high productivity whereas deep cuts accompanied with slow speeds and feeds may also provide increased material
removal rates in some cases. In this study, it is shown that process models are useful tools to simulate and compare alternative strategies for machining of a part. 5-axis milling of turbine engine compressors made out of titanium alloys is used as the case study where strategies such as flank milling (deep cuts), point milling (light cuts) and stripe milling (medium depths) are compared in terms of process time by considering chatter stability, surface finish and tool deflections
Analytical prediction of part dynamics for machining stability analysis
An analytical procedure is developed to predict workpiece dynamics in a complete machining cycle in order to obtain frequency response functions (FRF) which are needed in chatter stability analyses. For this purpose, a structural modification method which is an efficient tool for updating FRFs is used. The removed mass by machining is considered as a structural modification in order to determine the FRFs at different stages of the process. The method is implemented in a computer code and demonstrated on different geometries. The predictions are compared and verified by FEA. Predicted FRFs are used in chatter stability analyses, and the effect of part dynamics on stability is studied. Different cutting strategies are compared for increased chatter free material removal rates considering part dynamics
Selection of design and operational parameters in spindle-holder-tool assemblies for maximum chatter stability by using a new analytical model
In this paper, using the analytical model developed by the authors, the effects of certain system design and operational parameters on the tool point FRF, thus on the chatter stability are studied. Important conclusions are derived regarding the selection of the system parameters at the stage of machine tool design and during a practical application in order to increase chatter stability. It is demonstrated that the stability diagram for an application can be modified in a predictable manner in order to maximize the chatter-free material removal rate by selecting favorable system parameters using the analytical model developed. The predictions of the model, which are based on the methodology proposed in this study, are also experimentally verified
A simulated investigation on the machining instability and dynamic surface generation
In this paper, the authors propose the generic concept of machining instability based on the analysis of all kinds of machining instable behaviors and their features. The investigation covers all aspects of the machining process, including the machine tool structural response, cutting process variables, tooling geometry and workpiece material property in a full dynamic scenario. The paper presents a novel approach for coping with the sophisticated machining instability and enabling better understanding of its effect on the surface generation through a combination of the numerical method with the characteristic equations and using block diagrams/functions to represent implicit equations and nonlinear factors. It therefore avoids the lengthy algebraic manipulations in deriving the outcome and the solution scheme is thus simple, robust and intuitive. Several machining case studies and their simulation results demonstrate the proposed approach is feasible for shop floor CNC machining optimisation in particular. The results also indicate the proposed approach is useful to monitor the machining instability and surface topography and to be potentially applied in adaptive control of the instability in real time
Analytical models for high performance milling. Part II: process dynamics and stability
Chatter is one of the most important limitations on the productivity of milling process. In order to avoid the poor surface quality and potential machine damage due to chatter, the material removal rate is usually reduced. The analysis and modeling of chatter is complicated due to the time varying dynamics of milling chatter which can be avoided without sacricing the productivity by using analytical methods presented in this paper
Effect analysis of bearing and interface dynamics on tool point FRF for chatter stability in machine tools by using a new analytical model for spindle-tool assemblies
Self-excited vibration of the tool, regenerative chatter, can be predicted and eliminated if the stability lobe diagram of the spindle–holder–tool assembly is known. Regardless of the approach being used, analytically or numerically, forming the stability lobe diagram of an assembly implies knowing the point frequency response function (FRF) in receptance form at the tool tip. In this paper, it is aimed to study the effects of spindle–holder and holder–tool interface dynamics, as well as the effects of individual bearings on the tool point FRF by using an analytical model recently developed by the authors for predicting the tool point FRF of spindle–holder–tool assemblies. It is observed that bearing dynamics control the rigid body modes of the assembly, whereas, spindle–holder interface dynamics mainly affects the first elastic mode, while holder–tool interface dynamics alters the second elastic mode. Individual bearing and interface translational stiffness and damping values control the natural frequency and the peak of their relevant modes, respectively. It is also observed that variations in the values of rotational contact parameters do not affect the resulting FRF considerably, from which it is concluded that rotational contact parameters of both interfaces are not as crucial as the translational ones and therefore average values can successfully be used to represent their effects. These observations are obtained for the bearing and interface parameters taken from recent literature, and will be valid for similar assemblies. Based on the effect analysis carried out, a systematic approach is suggested for identifying bearing and interface contact parameters from experimental measurements
Analytical models for high performance milling. Part I: cutting forces, structural deformations and tolerance integrity
Milling is one of the most common manufacturing processes in industry. Despite recent advances in machining technology, productivity in milling is usually reduced due to the process limitations such as high cutting forces and stability. If milling conditions are not selected properly, the process may result in violations of machine limitations and part quality, or reduced productivity. The usual practice in machining operations is to use experience-based selection of cutting parameters which may not yield optimum conditions. In this two-part paper, milling force, part and tool deection, form error and stability models are presented. These methods can be used to check the process constraints as well as optimal selection of the cutting conditions for high performance milling. The use of the models in optimizing the process variables such as feed, depth of cut and spindle speed are demonstrated by simulations and experiments
Eco-efficient process based on conventional machining as an alternative technology to chemical milling of aeronautical metal skin panels
El fresado químico es un proceso diseñado para la reducción de peso de pieles metálicas que, a
pesar de los problemas medioambientales asociados, se utiliza en la industria aeronáutica desde los
años 50. Entre sus ventajas figuran el cumplimiento de las estrictas tolerancias de diseño de piezas
aeroespaciales y que pese a ser un proceso de mecanizado, no induce tensiones residuales. Sin
embargo, el fresado químico es una tecnología contaminante y costosa que tiende a ser sustituida.
Gracias a los avances realizados en el mecanizado, la tecnología de fresado convencional permite
alcanzar las tolerancias requeridas siempre y cuando se consigan evitar las vibraciones y la flexión
de la pieza, ambas relacionadas con los parámetros del proceso y con los sistemas de utillaje
empleados.
Esta tesis analiza las causas de la inestabilidad del corte y la deformación de las piezas a través
de una revisión bibliográfica que cubre los modelos analíticos, las técnicas computacionales y las
soluciones industriales en estudio actualmente. En ella, se aprecia cómo los modelos analíticos y las
soluciones computacionales y de simulación se centran principalmente en la predicción off-line de
vibraciones y de posibles flexiones de la pieza. Sin embargo, un enfoque más industrial ha llevado al
diseño de sistemas de fijación, utillajes, amortiguadores basados en actuadores, sistemas de rigidez
y controles adaptativos apoyados en simulaciones o en la selección estadística de parámetros.
Además se han desarrollado distintas soluciones CAM basadas en la aplicación de gemelos virtuales.
En la revisión bibliográfica se han encontrado pocos documentos relativos a pieles y suelos
delgados por lo que se ha estudiado experimentalmente el efecto de los parámetros de corte en su
mecanizado. Este conjunto de experimentos ha demostrado que, pese a usar un sistema que
aseguraba la rigidez de la pieza, las pieles se comportaban de forma diferente a un sólido rígido en
términos de fuerzas de mecanizado cuando se utilizaban velocidades de corte cercanas a la alta
velocidad. También se ha verificado que todas las muestras mecanizadas entraban dentro de
tolerancia en cuanto a la rugosidad de la pieza. Paralelamente, se ha comprobado que la correcta
selección de parámetros de mecanizado puede reducir las fuerzas de corte y las tolerancias del
proceso hasta un 20% y un 40%, respectivamente. Estos datos pueden tener aplicación industrial en
la simplificación de los sistemas de amarre o en el incremento de la eficiencia del proceso.
Este proceso también puede mejorarse incrementando la vida de la herramienta al utilizar
fluidos de corte. Una correcta lubricación puede reducir la temperatura del proceso y las tensiones
residuales inducidas a la pieza. Con este objetivo, se han desarrollado diferentes lubricantes, basados
en el uso de líquidos iónicos (IL) y se han comparado con el comportamiento tribológico del par de
contacto en seco y con una taladrina comercial. Los resultados obtenidos utilizando 1 wt% de los
líquidos iónicos en un tribómetro tipo pin-on-disk demuestran que el IL no halogenado reduce
significativamente el desgaste y la fricción entre el aluminio, material a mecanizar, y el carburo de
tungsteno, material de la herramienta, eliminando casi toda la adhesión del aluminio sobre el pin, lo
que puede incrementar considerablemente la vida de la herramienta.Chemical milling is a process designed to reduce the weight of metals skin panels. This process
has been used since 1950s in the aerospace industry despite its environmental concern. Among its
advantages, chemical milling does not induce residual stress and parts meet the required tolerances.
However, this process is a pollutant and costly technology. Thanks to the last advances in
conventional milling, machining processes can achieve similar quality results meanwhile vibration
and part deflection are avoided. Both problems are usually related to the cutting parameters and the
workholding.
This thesis analyses the causes of the cutting instability and part deformation through a literature
review that covers analytical models, computational techniques and industrial solutions. Analytics
and computational solutions are mainly focused on chatter and deflection prediction and industrial
approaches are focused on the design of workholdings, fixtures, damping actuators, stiffening
devices, adaptive control systems based on simulations and the statistical parameters selection, and
CAM solutions combined with the use of virtual twins applications.
In this literature review, few research works about thin-plates and thin-floors is found so the
effect of the cutting parameters is also studied experimentally. These experiments confirm that even
using rigid workholdings, the behavior of the part is different to a rigid body at high speed machining.
On the one hand, roughness values meet the required tolerances under every set of the tested
parameters. On the other hand, a proper parameter selection reduces the cutting forces and process
tolerances by up to 20% and 40%, respectively. This fact can be industrially used to simplify
workholding and increase the machine efficiency.
Another way to improve the process efficiency is to increase tool life by using cutting fluids.
Their use can also decrease the temperature of the process and the induced stresses. For this purpose,
different water-based lubricants containing three types of Ionic Liquids (IL) are compared to dry and
commercial cutting fluid conditions by studying their tribological behavior. Pin on disk tests prove
that just 1wt% of one of the halogen-free ILs significantly reduces wear and friction between both
materials, aluminum and tungsten carbide. In fact, no wear scar is noticed on the ball when one of
the ILs is used, which, therefore, could considerably increase tool life
Chatter suppression technologies for metal cutting
Проблематика. Процес різання здійснюється в замкнутій пружній технологічній обробній системі і завжди супроводжується вібраціями. Виникаючі при різанні вібрації, в залежності від амплітуди, можуть зовсім незначно впливати на результат обробки, а можуть привести до катастрофічної втрати стійкості всього процесу. У будь-якому випадку все дослідники сходяться на тому, що саме вібрації є фактором, який, в кінцевому підсумку, визначає продуктивність процесу різання і якість обробленої поверхні. Мета дослідження. Метою даного дослідження є розробка нових технологій вибору параметрів управління швидкістю різання для придушення вібрацій пасивними методами, а також управління приводом формоутворюючого руху верстату з ЧПК для придушення вібрацій активними методами. Методика реалізації. Поставлена мета досягається шляхом створення нових технологій, спрямованих на дослідження динамічних процесів, що відбуваються в процесі різання. Відзначено, що математична модель процесу різання повинна будуватися з урахуванням замкнутості пружної технологічної обробної системи і функції запізнюючого аргументу, який

представляє обробку по сліду. При дослідженні процесу різання враховуються чотири основні групи факторів, що впливають на його математичне уявлення, а для визначення діаграми стійкості використовуються три підходи: частотний аналіз, аналіз коренів характеристичного рівняння руху системи і чисельний метод. Найбільш результативним вважається чисельний метод з використанням амплітудно-частотних характеристик за відповідним критерієм стійкості. Результати дослідження. Результати теоретичних досліджень використовуються на практиці у вигляді технологій пасивного і активного усунення вібрацій при різанні. Розроблено технологію усунення вібрацій при торцевому фрезеруванні при управлінні частотою обертання шпинделя за гармонічним законом. Представлена прикладна програма моделювання процесу для визначення параметрів закону управління. Для активного управління пропонується нова технологія, заснована на використанні приводу верстата з ЧПУ з додатковою замкнутою системою, що вносить в канал формоутворюючого руху гармонічний сигнал, амплітуда і фаза якого автоматично підналаштовуються з використанням алгоритму покоординатного спуску за критерієм мінімуму амплітуди струму двигуна. Висновки. Технологія усунення вібрацій при торцевому фрезеруванні управлінням частотою обертання шпинделя за гармонічним законом обмежується швидкодією приводу шпинделя і його інерційними характеристиками. Система активного усунення вібрацій використовує стандартний сервопривод верстата з ЧПУ, в який вбудований додатковий замкнутий контур автоматичного пошуку амплітуди і фази компенсуючого сигналу управління.Background. The cutting process is carried out in a closed elastic technological machining system and is always accompanied by vibrations. Vibrations arising during cutting, depending on the amplitude, can very slightly affect the machining result, and can lead to a catastrophic loss of stability of the whole process. In any case, all researchers agree that vibration is the factor that ultimately determines the productivity of the cutting process and the quality of the machined surface. Objective. The aim of this study is to develop new technologies for selecting parameters for controlling the cutting speed to suppress chatter by passive methods, as well as to control the drive of the forming motion to suppress chatter by active methods. Methods. The goal is achieved by creating new technologies aimed at the study of dynamic processes occurring in the cutting. It is noted that the mathematical model of the cutting process should be built taking into account the loop closed of the elastic technological machining system and the function of the delayed argument, which represents machining “on the trail”. When studying the cutting process, four main groups of factors that influence its mathematical representation are taken into account, and three approaches are used to determine the stability diagram: frequency analysis, root analysis of the characteristic equation of motion of the system and the numerical method. The numerical method using the amplitude-frequency characteristics according to the corresponding stability criterion is considered to be the most effective. Results. The results of theoretical studies are used in practice in the form of technologies for passive and active chatter reduction during cutting. A technology has been developed to suppress vibrations during face milling when controlling the spindle speed according to a harmonic law. An application program for simulating a process for determining the parameters of the control law is presented. For active control, a new technology is proposed, based on the use of a CNC machine drive with an additional closed system, introducing a harmonious signal into the channel of the shaping movement, the amplitude and phase of which are automatically adjusted using the coordinate-wise descent algorithm according to the criterion of the minimum amplitude of the motor current. Conclusions. The technology of chatter suppression during face milling by controlling the spindle speed according to the harmonic law is limited by the speed of the spindle drive and its inertial characteristics. The active chatter control system uses a standard servo drive of the CNC machine, which has an additional closed loop for automatically searching for the amplitude and phase of the compensating control signal.Проблематика. Процесс резания осуществляется в замкнутой упругой технологической обрабатывающей системе и всегда сопровождается вибрациями. Возникающие при резании вибрации, в зависимости от амплитуды, могут совсем незначительно влиять на результат обработки, а могут привести к катастрофической потере устойчивости всего процесса. В любом случае все исследователи сходятся на том, что именно вибрации является фактором, который, в конечном итоге, определяет производительность процесса резания и качество обработанной поверхности. Цель исследования. Целью настоящего исследования является разработка новых технологий выбора параметров управления скоростью резания для подавления вибраций пассивными методами, а также управления приводом формообразующего движения для подавления вибраций активными методами. Методика реализации. Поставленная цель достигается путем создания новых технологий, направленных на исследование динамических процессов, происходящих в процессе резания. Отмечено, что математическая модель процесса резания должна строиться с учетом замкнутости упругой технологической обрабатывающей системы и функции запаздывающего аргумента, который представляет обработку по следу. При исследовании процесса резания учитываются четыре основные группы факторов, влияющих на его математическое представление, а для определения диаграммы устойчивости используются три подхода: частотный анализ, анализ корней характеристического уравнения движения системы и численный метод. Наиболее результативным считается численный метод с использованием амплитудно-частотных характеристик по соответствующему критерию устойчивости. Результаты исследования. Результаты теоретических исследований используются на практике в виде технологий пассивного и активного подавления вибраций при резании. Разработана технология подавления вибраций при торцевом фрезеровании при управлении частотой вращения шпинделя по гармоническому закону. Представлена прикладная программа моделирования процесса для определения параметров закона управления. Для активного управления предлагается новая технология, основанная на использовании привода станка с ЧПУ с дополнительной замкнутой системой, вносящей в канал формообразующего движения гармоничный сигнал, амплитуда и фаза которого автоматически подстраиваются с использованием алгоритма покоординатного спуска по критерию минимума амплитуды тока двигателя. Выводы. Технология подавления вибраций при торцевом фрезеровании управлением частотой вращения шпинделя по гармоническому закону ограничивается быстродействием привода шпинделя и его инерционными характеристиками.
