    A novel numerical framework for simulation of multiscale spatio-temporally non-linear systems in additive manufacturing processes.

    New computationally efficient numerical techniques have been formulated for multi-scale analysis in order to bridge mesoscopic and macroscopic scales of thermal and mechanical responses of a material. These numerical techniques will reduce computational efforts required to simulate metal based Additive Manufacturing (AM) processes. Considering the availability of physics based constitutive models for response at mesoscopic scales, these techniques will help in the evaluation of the thermal response and mechanical properties during layer-by-layer processing in AM. Two classes of numerical techniques have been explored. The first class of numerical techniques has been developed for evaluating the periodic spatiotemporal thermal response involving multiple time and spatial scales at the continuum level. The second class of numerical techniques is targeted at modeling multi-scale multi-energy dissipative phenomena during the solid state Ultrasonic Consolidation process. This includes bridging the mesoscopic response of a crystal plasticity finite element framework at inter- and intragranular scales and a point at the macroscopic scale. This response has been used to develop an energy dissipative constitutive model for a multi-surface interface at the macroscopic scale. An adaptive dynamic meshing strategy as a part of first class of numerical techniques has been developed which reduces computational cost by efficient node element renumbering and assembly of stiffness matrices. This strategy has been able to reduce the computational cost for solving thermal simulation of Selective Laser Melting process by ~100 times. This method is not limited to SLM processes and can be extended to any other fusion based additive manufacturing process and more generally to any moving energy source finite element problem. Novel FEM based beam theories have been formulated which are more general in nature compared to traditional beam theories for solid deformation. These theories have been the first to simulate thermal problems similar to a solid beam analysis approach. These are more general in nature and are capable of simulating general cross-section beams with an ability to match results for complete three dimensional analysis. In addition to this, a traditional Cholesky decomposition algorithm has been modified to reduce the computational cost of solving simultaneous equations involved in FEM simulations. Solid state processes have been simulated with crystal plasticity based nonlinear finite element algorithms. This algorithm has been further sped up by introduction of an interfacial contact constitutive model formulation. This framework has been supported by a novel methodology to solve contact problems without additional computational overhead to incorporate constraint equations averting the usage of penalty springs

    Electron Beam Welding of TZM plates

    Recently, many efforts have been made to join molybdenum and its alloys, such as TZM, due to their interest for industrial applications. However, it has a poor weldability due to high thermal conductivity and high melting temperature, sensitivity to gas impurities and lack of solid state transformations leading to coarse grain formation. Electron beam welding (EBW) is a high energy density process, and welding TZM can result in a smaller fusion and heat affected zones. The aim of this study was to perform an exploratory investigation on the ability of EBW to weld TZM, focusing on the major process parameters, the clamping system and evaluate the effect on the weld tensile strength. The selection of the parameter values and their refinement was performed using design of experiments. Sound welds were obtained, free of pores, cracks and misalignments. A dedicated clamping system was designed, manufactured, and proved to be of major importance. Tensile strength was close to 80% of the base material, which is remarkably good for this alloy. Pre- and post-weld treatment had no significant effect on the welding strength. However, further work is needed to minimize grain coarsening, eventually by stirring the molten pool using beam deflection

    Computerized Analysis of Magnetic Resonance Images to Study Cerebral Anatomy in Developing Neonates

    The study of cerebral anatomy in developing neonates is of great importance for the understanding of brain development during the early period of life. This dissertation therefore focuses on three challenges in the modelling of cerebral anatomy in neonates during brain development. The methods that have been developed all use Magnetic Resonance Images (MRI) as source data. To facilitate study of vascular development in the neonatal period, a set of image analysis algorithms are developed to automatically extract and model cerebral vessel trees. The whole process consists of cerebral vessel tracking from automatically placed seed points, vessel tree generation, and vasculature registration and matching. These algorithms have been tested on clinical Time-of- Flight (TOF) MR angiographic datasets. To facilitate study of the neonatal cortex a complete cerebral cortex segmentation and reconstruction pipeline has been developed. Segmentation of the neonatal cortex is not effectively done by existing algorithms designed for the adult brain because the contrast between grey and white matter is reversed. This causes pixels containing tissue mixtures to be incorrectly labelled by conventional methods. The neonatal cortical segmentation method that has been developed is based on a novel expectation-maximization (EM) method with explicit correction for mislabelled partial volume voxels. Based on the resulting cortical segmentation, an implicit surface evolution technique is adopted for the reconstruction of the cortex in neonates. The performance of the method is investigated by performing a detailed landmark study. To facilitate study of cortical development, a cortical surface registration algorithm for aligning the cortical surface is developed. The method first inflates extracted cortical surfaces and then performs a non-rigid surface registration using free-form deformations (FFDs) to remove residual alignment. Validation experiments using data labelled by an expert observer demonstrate that the method can capture local changes and follow the growth of specific sulcus

    ACOTES project: Advanced compiler technologies for embedded streaming

    Streaming applications are built of data-driven, computational components, consuming and producing unbounded data streams. Streaming oriented systems have become dominant in a wide range of domains, including embedded applications and DSPs. However, programming efficiently for streaming architectures is a challenging task, having to carefully partition the computation and map it to processes in a way that best matches the underlying streaming architecture, taking into account the distributed resources (memory, processing, real-time requirements) and communication overheads (processing and delay). These challenges have led to a number of suggested solutions, whose goal is to improve the programmer’s productivity in developing applications that process massive streams of data on programmable, parallel embedded architectures. StreamIt is one such example. Another more recent approach is that developed by the ACOTES project (Advanced Compiler Technologies for Embedded Streaming). The ACOTES approach for streaming applications consists of compiler-assisted mapping of streaming tasks to highly parallel systems in order to maximize cost-effectiveness, both in terms of energy and in terms of design effort. The analysis and transformation techniques automate large parts of the partitioning and mapping process, based on the properties of the application domain, on the quantitative information about the target systems, and on programmer directives.     Feedstock Development for Material Extrusion-Based Printing of Ti6Al4V Parts

    In this work, a holistic approach for the fabrication of dense Ti6Al4V parts via material extrusion methods (MEX), such as fused filament fabrication (FFF) or fused feedstock deposition (FFD), will be presented. With respect to the requirements of the printing process, a comprehensive investigation of the feedstock development will be described. This covers mainly the amount ratio variation of the main binder components LDPE (low-density polyethylene), HDPE (high-density polyethylene), and wax, characterized by shear and oscillation rheology. Solid content of 60 vol% allowed the 3D printing of even more complex small parts in a reproducible manner. In some cases, the pellet-based FFD seems to be superior to the established FFF. After sintering, a density of 96.6% of theory could be achieved, an additional hot isostatic pressing delivered density values better than 99% of theory. The requirements (mechanical properties, carbon, and oxygen content) for the usage of medical implants (following ASTM F2885-17) were partially fulfilled or shortly missed

    New Partially Water-Soluble Feedstocks for Additive Manufacturing of Ti6Al4V Parts by Material Extrusion

    In this work, a process chain for the realization of dense Ti6Al4V parts via different material extrusion methods will be introduced applying eco-friendly partially water-soluble binder systems. In continuation of earlier research, polyethylene glycol (PEG) as a low molecular weight binder component was combined either with poly(vinylbutyral) (PVB) or with poly(methylmethacrylat) (PMMA) as a high molecular weight polymer and investigated with respect to their usability in FFF and FFD. The additional investigation of different surfactants’ impact on the rheological behaviour applying shear and oscillation rheology allowed for a final solid Ti6Al4V content of 60 vol%, which is sufficient to achieve after printing, debinding and thermal densification parts with densities better than 99% of the theoretical value. The requirements for usage in medical applications according to ASTM F2885-17 can be fulfilled depending on the processing conditions

    New strategies for the aerodynamic design optimization of aeronautical configurations through soft-computing techniques

Nowadays, this topic is of great importance in order to allow the European aeronautical industry to reduce their development and operational costs, decrease the time-to-market for new aircraft, improve the quality of their products and therefore maintain their competitiveness. Within this thesis, a study of the state-of-the-art of the aerodynamic optimization tools has been performed, and several contributions have been proposed at different levels: -One of the main drawbacks for an industrial application of aerodynamic optimization tools is the huge requirement of computational resources, in particular, for complex optimization problems, current methodological approaches would need more than a year to obtain an optimized aircraft. For this reason, one proposed contribution of this work is focused on reducing the computational cost by the use of different techniques as surrogate modelling, control theory, as well as other more software-related techniques as code optimization and proper domain parallelization, all with the goal of decreasing the cost of the aerodynamic design process. -Other contribution is related to the consideration of the design process as a global optimization problem, and, more specifically, the use of evolutionary algorithms (EAs) to perform a preliminary broad exploration of the design space, due to their ability to obtain global optima. Regarding this, EAs have been hybridized with metamodels (or surrogate models), in order to substitute expensive CFD simulations. In this thesis, an innovative approach for the global aerodynamic optimization of aeronautical configurations is proposed, consisting of an Evolutionary Programming algorithm hybridized with a Support Vector regression algorithm (SVMr) as a metamodel. Specific issues as precision, dataset training size, geometry parameterization sensitivity and techniques for design of experiments are discussed and the potential of the proposed approach to achieve innovative shapes that would not be achieved with traditional methods is assessed. -Then, after a broad exploration of the design space, the optimization process is continued with local gradient-based optimization techniques for a finer improvement of the geometry. Here, an automated optimization framework is presented to address aerodynamic shape design problems. Key aspects of this framework include the use of the adjoint methodology to make the computational requirements independent of the number of design variables, and Computer Aided Design (CAD)-based shape parameterization, which uses the flexibility of Non-Uniform Rational B-Splines (NURBS) to handle complex configurations. The mentioned approach is applied to the optimization of several test cases and the improvements of the proposed strategy and its ability to achieve efficient shapes will complete this study
