    Optimal design and implementation of a drivetrain for an ultra-light electric vehicle

    This paper presents an integrated design of a drivetrain for a single-person ultra-light electric vehicle (ULEV). To calculate losses and efficiency of the inverter, the permanent magnet synchronous machines (PMSMs) and the gearbox, parameterised analytical models are used. For the gearbox - which has a single gear ratio - the studied parameters are the gear ratio, the number of stages, the number of teeth and the module of each spur gear combination. The novelty of the paper is that it learns how the total average efficiency and the total mass of the drivetrain depend on the gear ratio, on the number of stages in the gearbox, on the motor parameters and on the chosen several driving cycles including the new European driving cycle (NEDC). On the basis of the presented results, it is possible to choose the right configuration of power electronics, PMSM and gearbox in order to have a good trade-off between high efficiency and low mass

    Design of high-power ultra-high-speed permanent magnet machine

    The demand for ultra-high-speed machines (UHSM) is rapidly growing in high-tech industries due to their attractive features. A-mechanically-based-antenna (AMEBA) system is another emerging application of UHSM. It enables portable wireless communication in the radio frequency (RF)-denied environment, which was not possible until recently. The AMEBA system requires a high-power (HP) UHSM for its effective communication performance. However, at the expected rotational speed range of 0.5 to 1 million rpm, the power level of UHSM is limited, and no research effort has succeeded to improve the power level of UHSM. The design of HP-UHSM is highly iterative, and it presents several critical challenges, unlike low-power UHSM, such as critical-bending-resonance (CBR), strong mutual influence among Multiphysics performances, exponential air-friction loss, and material limitation. When the magnetic loading of the UHSM rotor is increased to improve the power level, the rotor experiences serious mechanical vibration due to the excessive centrifugal forces and CBR. This vibration limits the operation of HP-UHSM and leads to structural breakdown. Furthermore, the design process becomes more critical when it considers the multidisciplinary design constraints and application requirements. This dissertation proposed a new Multiphysics design method to develop HP-UHSM for critical applications. First, the critical design constraints which prevent increasing the output power of UHSM are investigated. Then, a Multiphysics optimization model is developed by coupling several multidisciplinary analysis modules. This proposed optimization model enables (i) defining multidisciplinary design constraints, (ii) consideration of Multiphysics mutual influence, and (iii) a trade-off analysis between the efficiency and design-safety-margin. The proposed design model adopts the multiphase winding system to effectively increase the electrical loading in the slotless stator. Finally, a 2000 W 500,000 rpm HP-UHSM is optimized for an AMEBA system using the proposed design method. The optimized 2 kW 500,000 rpm machine prototype and its dynamo setup are built in the laboratory. Extensive finite element simulations and experimental testing results are presented to validate the effectiveness of the proposed design method. The results show that the proposed HP-USHM has 94.5% efficiency, 47 kW/L power density, 30% global design safety margin at the maximum speed and no CBR frequency below 11 kHz

    DEng ThesisHigh Speed High Power (HSHP) electrical machines push the limits of electromagnetics, material capabilities and construction techniques. In doing so they are able to match the power performance of high speed turbomachinery such as gas turbines, compressors and expanders. This makes them attractive options for direct coupling to such machinery as either a power source or as a generator; eliminating the need for gearboxes and achieving a smaller system size and greater reliability. The design of HSHP machines is a challenging, iterative process. Mechanical, electromagnetic and thermal constraints are all placed on the machine shape, topology, operating point and materials. The designer must balance all of these constraints to find a workable solution that is mechanically stable, can work within the available electrical supply and will not overheat. This thesis researches the fundamental origins and interaction of the mechanical, electromagnetic and thermal constraints on electrical machines. Particular attention was paid to improving the accuracy of traditional mechanical rotor design processes, and improving loss estimation in inverter fed machines. The issues of selecting an appropriate electric loading for low voltage machines and choosing effective, economic cooling strategies were explored in detail. An analytical iterative design process that combines mechanical, electromagnetic and thermal design is proposed; this process balances the need for speed versus accuracy for the initial design of a machine, with Finite Element Analysis used only for final validation of performance and losses. The design process was tested on the design and manufacture of a 1.1MW 30,000rpm PM dynamometer used in an industrial test stand. The machine operating point was chosen to meet a gap in the industrial machines market and exceed the capabilities of other commercially available machines of the same speed. The resulting machine was successfully tested and comfortably meets the performance criteria used in the design process

    Optimum Design of Axial Flux PM Machines based on Electromagnetic 3D FEA

    Axial flux permanent magnet (AFPM) machines have recently attracted significant attention due to several reasons, such as their specific form factor, potentially higher torque density and lower losses, feasibility of increasing the number of poles, and facilitating innovative machine structures for emerging applications. One such machine design, which has promising, high efficiency particularly at higher speeds, is of the coreless AFPM type and has been studied in the dissertation together with more conventional AFPM topologies that employ a ferromagnetic core. A challenge in designing coreless AFPM machines is estimating the eddy current losses. This work proposes a new hybrid analytical and numerical finite element (FE) based method for calculating ac eddy current losses in windings and demonstrates its applicability for axial flux electric machines. The method takes into account 3D field effects in order to achieve accurate results and yet greatly reduce computational efforts. It is also shown that hybrid methods based on 2D FE models, which require semi-empirical correction factors, may over-estimate the eddy current losses. The new 3D FE-based method is advantageous as it employs minimum simplifications and considers the end turns in the eddy current path, the magnetic flux density variation along the effective length of coils, and the field fringing and leakage, which ultimately increases the accuracy of simulations. After exemplifying the practice and benefits of employing a combined design of experiments and response surface methodology for the comparative design of coreless and conventional AFPM machines with cores, an innovative approach is proposed for integrated design, prototyping, and testing efforts. It is shown that extensive sensitivity analysis can be utilized to systematically study the manufacturing tolerances and identify whether the causes for out of specification performance are detectable. The electromagnetic flux path in AFPM machines is substantially 3D and cannot be satisfactorily analyzed through simplified 2D simulations, requiring laborious 3D models for performance prediction. The use of computationally expensive 3D models becomes even more challenging for optimal design studies, in which case, thousands of candidate design evaluations are required, making the conventional approaches impractical. In this dissertation a new two-level surrogate assisted differential evolution multi-objective optimization algorithm (SAMODE) is developed in order to optimally and accurately design the electric machine with a minimum number of expensive 3D design evaluations. The developed surrogate assisted optimization algorithm is used to comparatively and systematically design several AFPM machines. The studies include exploring the effects of pole count on the machine performance and cost limits, and the systematic comparison of optimally designed single-sided and double-sided AFPM machines. For the case studies, the new optimization algorithm reduced the required number of FEA design evaluations from thousands to less than two hundred. The new methods, developed and presented in the dissertation, maybe directly applicable or extended to a wide class of electrical machines and in particular to those of the PM-excited synchronous type. The benefits of the new eddy current loss calculation and of the optimization method are mostly relevant and significant for electrical machines with a rather complicated magnetic flux path, such is the case of axial flux and of transvers flux topologies, which are a main subject of current research in the field worldwide

    Automated Design Optimization of Synchronous Machines: Development and Application of a Generic Fitness Evaluation Framework

    A rotating synchronous electric machine design can be described to its entirety by a combination of 17 to 24 discrete and continuous parameters pertaining the geometry, material selection, and electrical loading. Determining the performance attributes of a design often involves numerical solutions to thermal and magnetic equations. Stochastic optimization methods have proven effective for solving specific design problems in literature. A major challenge to design automation, however, is whether the design tool is versatile enough to solve design problems with different types of objectives and requirements. This work proposes a black-box approach in an attempt to encompass a wide variety of synchronous machine design problems. This approach attempts to enlist all possible attributes of interest (AoIs) to the end-user so that the design optimization problem can be framed by combination of such attributes only. The number of ways the end-user can input requirements is now defined and limited. Design problems are classified based on which of the AoI’s are constraints, objectives or design parameters. It is observed that regardless of the optimization problem definition, the evaluation of any design is based on a common set of physical and analytical models and empirical data. Problem definitions are derived based on black-box approach and efficient fitness evaluation algorithms are tailored to meet requirements of each problem definition. The proposed framework is implemented in Matlab/C++ environment encompassing different aspects of motor design. The framework is employed for designing synchronous machines for three applications where designs based on conventional motor construction did not meet all design requirements. The first design problem is to develop a novel bar-conductor tooth-wound stator technology for 1.2 kW in-wheel direct drive motor for an electric/hybrid-electric two wheeler (including practical implementation). The second design problem deals with a novel outer-rotor buried ferrite magnet geometry for a 1.2 kW in-wheel geared motor drive used in an electric/hybrid-electric two wheeler (including practical implementation). The third application involves design of an ultra-cost-effective and ultra-light-weight 1 kW aluminum conductor motor. Thus, the efficacy of automated design is demonstrated by harnessing the framework and algorithms for exploring new technologies applicable for three distinct design problems originated from practical applications

    Design and analysis of a 2-DoF split-stator induction motor

    A two degrees of freedom (2-DOF) actuator capable of producing linear translation, rotary motion, or helical motion would be a desirable asset to the fields of machine tools, robotics, and various apparatuses. In this paper, a novel 2-DOF split-stator induction motor was proposed and electromagnetic structure pa- rameters of the motor were designed and optimized. The feature of the direct-drive 2-DOF induction motor lies in its solid mover ar- rangement. In order to study the complex distribution of the eddy current field on the ferromagnetic cylinder mover and the motor’s operating characteristics, the mathematical model of the proposed motor was established, and characteristics of the motor were ana- lyzed by adopting the permeation depth method (PDM) and finite element method (FEM). The analytical and numerical results from motor simulation clearly show a correlation between the PDM and FEM models. This may be considered as a fair justification for the proposed machine and design tools

    Large-Scale Optimization of Synchronous Reluctance Machines Using CE-FEA and Differential Evolution

    A novel automated design optimization procedure based on the application of an ultrafast computationally efficient finite-element analysis (CE-FEA) for current-regulated synchronous reluctance machines supplied from power electronic converters is proposed. The CE-FEA uses only a minimum number of magnetostatic solutions in order to comprehensively evaluate performance, including ripple torque and core losses. The optimization algorithm is based on differential evolution, and uses as independent variables the torque angle and ratios for a generic rotor topology with four flux barriers. Two problems, one with two and the other with three objectives, are studied and results are compared. Global performance indices and objectives incorporate the effect of average torque output, losses, torque ripple, and power factor at fixed cost. It is shown that through optimal studies with more than 5000 candidate designs, high output power, high efficiency, and low torque ripple can be achieved, while the relatively low power factor remains an inherent limitation of synchronous reluctance technology. Simulations are validated versus tests from a 10-hp 1800-r/min prototype
