    A decomposition-based approach to flexible flow shop scheduling under stochastic setup times

    Research on production scheduling under uncertainty has recently received much attention. This paper presents a novel decomposition-based approach (DBA) to flexible flow shop (FFS) scheduling under stochastic setup times. In comparison with traditional methods using a single approach, the proposed DBA combines and takes advantage of two different approaches, namely the Genetic Algorithm (GA) and the Shortest Processing Time Algorithm (SPT), to deal with uncertainty. A neighbouring K-means clustering algorithm is developed to firstly decompose an FFS into an appropriate number of machine clusters. A back propagation network (BPN) is then adopted to assign either GA or SPT to generate a sub-schedule for each machine cluster. Finally, an overall schedule is generated by integrating the sub-schedules of the machine clusters.     Flexible flow shop scheduling problems are NP-hard and tend to become more complex when stochastic uncertainties are taken into consideration. Although some methods have been developed to address such problems, they remain inherently difficult to solve by any single approach. This paper presents a novel decomposition-based approach (DBA), which combines both the shortest processing time (SPT) and the genetic algorithm (GA), to minimizing the makespan of a flexible flow shop (FFS) with stochastic processing times. In the proposed DBA, a neighbouring K-means clustering algorithm is developed to firstly group the machines of an FFS into an appropriate number of machine clusters, based on their stochastic nature. Two optimal back propagation networks (BPN), corresponding to the scenarios of simultaneous and non-simultaneous job arrivals, are then selectively adopted to assign either SPT or GA to each machine cluster for sub-schedule generation. Finally, an overall schedule is generated by integrating the sub-schedules of machine clusters.     Modeling and Analysis of Scheduling Problems Containing Renewable Energy Decisions

    With globally increasing energy demands, world citizens are facing one of society\u27s most critical issues: protecting the environment. To reduce the emission of greenhouse gases (GHG), which are by-products of conventional energy resources, people are reducing the consumption of oil, gas, and coal collectively. In the meanwhile, interest in renewable energy resources has grown in recent years. Renewable generators can be installed both on the power grid side and end-use customer side of power systems. Energy management in power systems with multiple microgrids containing renewable energy resources has been a focus of industry and researchers as of late. Further, on-site renewable energy provides great opportunities for manufacturing plants to reduce energy costs when faced with time-varying electricity prices. To efficiently utilize on-site renewable energy generation, production schedules and energy supply decisions need to be coordinated. As renewable energy resources like solar and wind energy typically fluctuate with weather variations, the inherent stochastic nature of renewable energy resources makes the decision making of utilizing renewable generation complex. In this dissertation, we study a power system with one main grid (arbiter) and multiple microgrids (agents). The microgrids (MGs) are equipped to control their local generation and demand in the presence of uncertain renewable generation and heterogeneous energy management settings. We propose an extension to the classical two-stage stochastic programming model to capture these interactions by modeling the arbiter\u27s problem as the first-stage master problem and the agent decision problems as second-stage subproblems. To tackle this problem formulation, we propose a sequential sampling-based optimization algorithm that does not require a priori knowledge of probability distribution functions or selection of samples for renewable generation. The subproblems capture the details of different energy management settings employed at the agent MGs to control heating, ventilation and air conditioning systems; home appliances; industrial production; plug-in electrical vehicles; and storage devices. Computational experiments conducted on the US western interconnect (WECC-240) data set illustrate that the proposed algorithm is scalable and our solutions are statistically verifiable. Our results also show that the proposed framework can be used as a systematic tool to gauge (a) the impact of energy management settings in efficiently utilizing renewable generation and (b) the role of flexible demands in reducing system costs. Next, we present a two-stage, multi-objective stochastic program for flow shops with sequence-dependent setups in order to meet production schedules while managing energy costs. The first stage provides optimal schedules to minimize the total completion time, while the second stage makes energy supply decisions to minimize energy costs under a time-of-use electricity pricing scheme. Power demand for production is met by on-site renewable generation, supply from the main grid, and an energy storage system. An ε-constraint algorithm integrated with an L-shaped method is proposed to analyze the problem. Sets of Pareto optimal solutions are provided for decision-makers and our results show that the energy cost of setup operations is relatively high such that it cannot be ignored. Further, using solar or wind energy can save significant energy costs with solar energy being the more viable option of the two for reducing costs. Finally, we extend the flow shop scheduling problem to a job shop environment under hour-ahead real-time electricity pricing schemes. The objectives of interest are to minimize total weighted completion time and energy costs simultaneously. Besides renewable generation, hour-ahead real-time electricity pricing is another source of uncertainty in this study as electricity prices are released to customers only hours in advance of consumption. A mathematical model is presented and an ε-constraint algorithm is used to tackle the bi-objective problem. Further, to improve computational efficiency and generate solutions in a practically acceptable amount of time, a hybrid multi-objective evolutionary algorithm based on the Non-dominated Sorting Genetic Algorithm II (NSGA-II) is developed. Five methods are developed to calculate chromosome fitness values. Computational tests show that both mathematical modeling and our proposed algorithm are comparable, while our algorithm produces solutions much quicker. Using a single method (rather than five) to generate schedules can further reduce computational time without significantly degrading solution quality

    Capacity Planning and Leadtime management

    In this paper we discuss a framework for capacity planning and lead time management in manufacturing companies, with an emphasis on the machine shop. First we show how queueing models can be used to find approximations of the mean and the variance of manufacturing shop lead times. These quantities often serve as a basis to set a fixed planned lead time in an MRP-controlled environment. A major drawback of a fixed planned lead time is the ignorance of the correlation between actual work loads and the lead times that can be realized under a limited capacity flexibility. To overcome this problem, we develop a method that determines the earliest possible completion time of any arriving job, without sacrificing the delivery performance of any other job in the shop. This earliest completion time is then taken to be the delivery date and thereby determines a workload-dependent planned lead time. We compare this capacity planning procedure with a fixed planned lead time approach (as in MRP), with a procedure in which lead times are estimated based on the amount of work in the shop, and with a workload-oriented release procedure. Numerical experiments so far show an excellent performance of the capacity planning procedure

    Modelling activity times by hybrid synthetic method

    Uncertain (manual) activity times impact a number of manufacturing system modules: plant and layout design, capacity analysis, operator assignment, process planning, scheduling and simulation. Direct observation cannot be used for non-existent production lines. A hybrid direct observation/synthetic method derived from Method Time Measurement available in industry is proposed. To determine accurate activity times required by heuristics and metaheuristics optimisation, manufacturing system modules are modelled by MILP and operator efficiency parameters are used for time standardisation. Among human factors considered are skill and ergonomics. Application to the sterilisation of reusable medical devices is extensively described. Experimental data taken from observation on the field and a worst-case date have shown the model direct applicability for professionals also to non-manufacturing cases

    Group Scheduling in a Cellular Manufacturing Shop to Minimise Total Tardiness and nT: a Comparative Genetic Algorithm and Mathematical Modelling Approach

    In this paper, family and job scheduling in a cellular manufacturing shop is addressed where jobs have individual due dates. The objectives are to minimise total tardiness and the number of tardy jobs. Family splitting among cells is allowed but job splitting is not. Two optimisation methods are employed in order to solve this problem, namely mathematical modelling (MM) and genetic algorithm (GA). The results showed that GA found the optimal solution for most of the problems with high frequency. Furthermore, the proposed GA is efficient compared to the MM especially for larger problems in terms of execution times. Other critical aspects of the problem such as family preemption only, impact of family splitting on common due date scenarios and dual objective scenarios are also solved. In short, the proposed comparative approach provides critical insights for the group scheduling problem in a cellular manufacturing shop with distinctive cases
