    H-SIMD machine : configurable parallel computing for data-intensive applications

    This dissertation presents a hierarchical single-instruction multiple-data (H-SLMD) configurable computing architecture to facilitate the efficient execution of data-intensive applications on field-programmable gate arrays (FPGAs). H-SIMD targets data-intensive applications for FPGA-based system designs. The H-SIMD machine is associated with a hierarchical instruction set architecture (HISA) which is developed for each application. The main objectives of this work are to facilitate ease of program development and high performance through ease of scheduling operations and overlapping communications with computations. The H-SIMD machine is composed of the host, FPGA and nano-processor layers. They execute host SIMD instructions (HSIs), FPGA SIMD instructions (FSIs) and nano-processor instructions (NPLs), respectively. A distinction between communication and computation instructions is intended for all the HISA layers. The H-SIMD machine also employs a memory switching scheme to bridge the omnipresent large bandwidth gaps in configurable systems. To showcase the proposed high-performance approach, the conditions to fully overlap communications with computations are investigated for important applications. The building blocks in the H-SLMD machine, such as high-performance and area-efficient register files, are presented in detail. The H-SLMD machine hierarchy is implemented on a host Dell workstation and the Annapolis Wildstar II FPGA board. Significant speedups have been achieved for matrix multiplication (MM), 2-dimensional discrete cosine transform (2D DCT) and 2-dimensional fast Fourier transform (2D FFT) which are used widely in science and engineering. In another FPGA-based programming paradigm, a high-level language (here ANSI C) can be used to program the FPGAs in a mode similar to that of the H-SIMD machine in terms of trying to minimize the effect of overheads. More specifically, a multi-threaded overlapping scheme is proposed to reduce as much as possible, or even completely hide, runtime FPGA reconfiguration overheads. Nevertheless, although the HLL-enabled reconfigurable machine allows software developers to customize FPGA functions easily, special architecture techniques are needed to achieve high-performance without significant penalty on area and clock frequency. Two important high-performance applications, matrix multiplication and image edge detection, are tested on the SRC-6 reconfigurable machine. The implemented algorithms are able to exploit the available data parallelism with independent functional units and application-specific cache support.     An integrated framework for developing generic modular reconfigurable platforms for micro manufacturing and its implementation

    The continuing trends of miniaturisation, mass customisation, globalisation and wide use of the Internet have great impacts upon manufacturing in the 21st century. Micro manufacturing will play an increasingly important role in bridging the gap between the traditional precision manufacturing and the emerging technologies like MEMS/NEMS. The key requirements for micro manufacturing in this context are hybrid manufacturing capability, modularity, reconfigurability, adaptability and energy/resource efficiency. The existing design approaches tend to have narrow scope and are largely limited to individual manufacturing processes and applications. The above requirements demand a fundamentally new approach to the future applications of micro manufacturing so as to obtain producibility, predictability and productivity covering the full process chains and value chains. A novel generic modular reconfigurable platform (GMRP) is proposed in such a context. The proposed GMRP is able to offer hybrid manufacturing capabilities, modularity, reconfigurablity and adaptivity as both an individual machine tool and a micro manufacturing system, and provides a cost effective solution to high value micro manufacturing in an agile, responsive and mass customisation manner. An integrated framework has been developed to assist the design of GMRPs due to their complexity. The framework incorporates theoretical GMRP model, design support system and extension interfaces. The GMRP model covers various relevant micro manufacturing processes and machine tool elements. The design support system includes a user-friendly interface, a design engine for design process and design evaluation, together with scalable design knowledge base and database. The functionalities of the framework can also be extended through the design support system interface, the GMRP interface and the application interface, i.e. linking to external hardware and/or software modules. The design support system provides a number of tools for the analysis and evaluation of the design solutions. The kinematic simulation of machine tools can be performed using the Virtual Reality toolbox in Matlab. A module has also been developed for the multiscale modelling, simulation and results analysis in Matlab. A number of different cutting parameters can be studied and the machining performance can be subsequently evaluated using this module. The mathematical models for a non-traditional micro manufacturing process, micro EDM, have been developed with the simulation performed using FEA. Various design theories and methodologies have been studied, and the axiomatic design theory has been selected because of its great power and simplicity. It has been applied in the conceptual design of GMRP and its design support system. The implementation of the design support system is carried out using Matlab, Java and XML technologies.     Novel control approaches for the next generation computer numerical control (CNC) system for hybrid micro-machines

    It is well-recognised that micro-machining is a key enabling technology for manufacturing high value-added 3D micro-products, such as optics, moulds/dies and biomedical implants etc. These products are usually made of a wide range of engineering materials and possess complex freeform surfaces with tight tolerance on form accuracy and surface finish.In recent years, hybrid micro-machining technology has been developed to integrate several machining processes on one platform to tackle the manufacturing challenges for the aforementioned micro-products. However, the complexity of system integration and ever increasing demand for further enhanced productivity impose great challenges on current CNC systems. This thesis develops, implements and evaluates three novel control approaches to overcome the identified three major challenges, i.e. system integration, parametric interpolation and toolpath smoothing. These new control approaches provide solid foundation for the development of next generation CNC system for hybrid micro-machines.There is a growing trend for hybrid micro-machines to integrate more functional modules. Machine developers tend to choose modules from different vendors to satisfy the performance and cost requirements. However, those modules often possess proprietary hardware and software interfaces and the lack of plug-and-play solutions lead to tremendous difficulty in system integration. This thesis proposes a novel three-layer control architecture with component-based approach for system integration. The interaction of hardware is encapsulated into software components, while the data flow among different components is standardised. This approach therefore can significantly enhance the system flexibility. It has been successfully verified through the integration of a six-axis hybrid micro-machine. Parametric curves have been proven to be the optimal toolpath representation method for machining 3D micro-products with freeform surfaces, as they can eliminate the high-frequency fluctuation of feedrate and acceleration caused by the discontinuity in the first derivatives along linear or circular segmented toolpath. The interpolation for parametric curves is essentially an optimization problem, which is extremely difficult to get the time-optimal solution. This thesis develops a novel real-time interpolator for parametric curves (RTIPC), which provides a near time-optimal solution. It limits the machine dynamics (axial velocities, axial accelerations and jerk) and contour error through feedrate lookahead and acceleration lookahead operations. Experiments show that the RTIPC can simplify the coding significantly, and achieve up to ten times productivity than the industry standard linear interpolator. Furthermore, it is as efficient as the state-of-the-art Position-Velocity-Time (PVT) interpolator, while achieving much smoother motion profiles.Despite the fact that parametric curves have huge advantage in toolpath continuity, linear segmented toolpath is still dominantly used on the factory floor due to its straightforward coding and excellent compatibility with various CNC systems. This thesis presents a new real-time global toolpath smoothing algorithm, which bridges the gap in toolpath representation for CNC systems. This approach uses a cubic B-spline to approximate a sequence of linear segments. The approximation deviation is controlled by inserting and moving new control points on the control polygon.
